Plasma Spraying of Ceramic Coatings and Their Applications to Solid Oxide Fuel Cells

Abstract:Plasma spraying is employed to deposit coatings of almost all materials including metal alloys, ceramics and cermet, which can be used as the basic components in solid oxide fuel cells. A thermal spray coating presents lamellar microstructure with certain voids inherent to the process. The limited bonding exists at the interfaces between lamellae, which makes the electrical conductivity of the as-sprayed coating lower than corresponding bulk. The limited bonding condition also leads to increase of interconnected voids in the coating. The lower electrical conductivity results in high ohmic polarization and requires thin coating formation process. On the other hand, a low porosity leads to the early onset of concentration polarization. The plasma-sprayed electrolyte requires a dense microstructure and electrodes of both cathode and anode require sufficient interconnected porosity. Therefore, the creation of different microstructure through design of coating materials and optimization of spray conditions is required to employ plasma spraying to fabricate different components in SOFC. In this article, the characteristics of plasma-sprayed ceramic coatings are reviewed and potential applications of plasma spraying to manufacturing of SOFC are examined.
