Analysis on the Residual Stresses in Functionally Gradient ZrO_2/NiCoCrAlY Coatings

Abstract:The thermo-mechanical behaviors and the distributions of residual stresses in plasma sprayed functionally gradient ZrO 2/NiCoCrAlY coatings were simulated by finite element analysis (FEA). The results show that there is a remarkable stress concentration at the edge of some interface for different coated specimens because of the differential thermal contraction between substrate and coating during cooling. This concentration may result in the premature failure of the coatings. Topcoat to substrate thickness ratio, 50%ZrO 2+50%NiCoCrAlY interlayer and its thickness, and cooling rate of the coating play important roles in the levels of residual stresses for functionally gradient ZrO 2/NiCoCrAlY duplex-layer or three-layer coatings. FEA modeling results show that the levels of residual stresses at the critical interface regions (i.e. topcoat/bondcoat interface, et al.) increase with the increase of thickness ratio. The interlayer has a beneficial contribution to the decrease of thermal residual stresses in coatings, but it didn't eliminate the stress concentration in some critical regions. When the transient analysis is performed, it can be seen that the higher cooling rate results in higher radial stress in the coatings.
