Abstract:Microforming is one of the key large-scale manufacturing methods to make size between μm and mm for micro-machine-system's mechanical part by using the plastic deformation based on the emerging main problems of microforming process result from miniaturization, the size-effect of material flow law, the contact friction and the temperature effect during forming process, the control of workpiece dimensional accuracy, the choose of the forming equipment and state of the art of the FEM in microforming process are discussed, and finally the future development of microforming technology is presented.
On the Size Effects in Micro/meso Semisolid Extrusion–forging of A356 Aluminum Alloy

Abstract:Micro/meso forming is an economically competitive process for the fabrication of miniature metallic parts. Scaling conventional metal forming down to micro/meso scale leads to the so-called size effects. In this study, the size effects in micro/meso semisolid extrusion–forging (MSEF) of A356 aluminum alloy were numerically and experimentally investigated. An experimental setup for MSEF was developed, and the mechanical performance of A356 aluminum alloy in the semisolid state was tested. Then, the MSEF with various die-hole diameters and various friction coefficients were numerically investigated to examine the size effects in the processes. With certain punch displacements, it was found that the aspect ratio of the extruded pin decreased and the forging load increased during the miniaturization of the die-hole. In addition, the contact condition and the lubrication became increasing critical when the die-hole got smaller. Furthermore, various experiments were performed using A356 aluminum alloy. When the die-hole shrunk in the experiments, the changes of the pin aspect ratio and the forging load followed similar trends with the numerically simulated results. The size effects in the MSEF experiments mainly belong to the first-order size effect. In addition, no significant defect was found in the formed specimens with a die-hole diameter down to 0.55 mm, indicating great formability of the MSEF. The size effects identified in the MSEF process in this study assist in understanding the material flow and the cavity filling in the micro/meso semisolid forming with complicated geometrical shapes.

Abstract:Micro/meso-scale forming is a promising technology for mass production of miniature metallic parts. However, fabrication of micro/meso-scale features leads to challenges due to the friction increase at the interface and tool wear from highly localized stress. In this study, the use of high-frequency vibration for potential application in the technology of micro/meso-scale forming has been investigated. A versatile experimental setup based on a magnetostrictive (Terfenol-D) actuator was built. Vibration assisted micro/meso-scale upsetting, pin extrusion and cup extrusion were conducted to understand the effects of workpiece size, excitation frequency and the contact condition. Results showed a change in load reduction behavior that was dependent on the excitation frequency and contact condition. The load reduction can be explained by a combination of stress superposition and friction reduction. It was found that a higher excitation frequency and a less complicated die-specimen interface were more likely to result in a friction reduction by high-frequency vibration.

Abstract:Micro/meso forming is an economically competitive process for the fabrication of miniature metallic parts. However, the size effects observed when scaling down the process leads to challenges such as tribological problems at the interface and premature tool wear due to localized stress concentration regions. In this study, a hybrid micro/meso forming assisted by high-frequency vibration and the contributing mechanisms of the high-frequency vibration were investigated. The effects of high-frequency vibration on the improvement of surface finish, decrease of the friction at the die–specimen interface, and reduction of forming stress were analyzed and discussed based on the vibration-assisted upsetting experiments. In addition, finite element analysis was conducted to help understand the significance of the vibration. Results show that a transverse vibration of 9.3kHz led to surface roughness (Ra) reduction from 1.5μm to 0.9μm at the top surface, friction coefficient decrease from 0.14 to 0.07 at the punch/specimen interface, and nearly 50% reduction in the forming stress. The findings of this study confirmed the significant benefits of high-frequency vibration applied in micro/meso forming of metallic materials and provided a basis to understand the underlying mechanisms of vibration-assisted forming.

Abstract:BSCCO high temperature superconducting tapes are the only superconducing materials,which can be indus- trialized and have been applied in the field of strong and weak electricity now.The main processing method is multi- step drawing and rolling with plastic deformation,which is one typical kind of plastic forming processes with multi-core and multi-field.It is defined as microforming in Macro-field(2MF),due to its microscopic forming.The principle and theoretical frame of microforming in macro-field were put forward,including the characteristic of 2MF,the definition of forming size,the relationship between directly-actied microforming and 2MF,the size effect,the material effect,the friction effect,the temperature effect and so on.The basic experimental test,numerical simulation,theoretical analysis and technical experiment were used to study the basic scientific research of 2MF and an energy-saving and high efficient technological plan was put forward which could be used in practical process to provide guidance for forming of BSCCO superconducting tapes.

Abstract:Currently, the field of microgear manufacturing faces various processing challenges, particularly in terms of size reduction; these challenges increase the complexity and costs of manufacturing. In this study, a technique for microgear manufacturing is aimed at reducing subsequent processing steps and enhancing material utilization. This technique involves the use of trough dies with extrusion-cutting processing, which enables workpieces to undergo forming in a negative clearance state, thus reducing subsequent processing time for micro products. We conducted finite element simulations using microgear dies, measuring stress, velocity, and flow during the forming process of four types of dies-flat, internal-trough, external-trough, and double-trough dies. The results indicated that the buffering effect of the troughs reduced the rate of increase in the material's internal stress. In the cavity, the material experiences a significant increase in hydrostatic pressure, leading to the formation of a "hydrostatic pressure wall". This pressure barrier imposes substantial constraints on the flow of the material during dynamic processes, making it difficult for the material to move into the remaining areas. This effectively enhances the blockage of material flow, demonstrating the critical role of hydrostatic pressure in controlling material distribution and movement. In addition, combining the characteristics of both into a double-trough die enhances the overall stability of forming velocity, reduces forming load and energy consumption, and maximizes material utilization. Results further revealed that microgears manufactured using double-trough dies exhibited defect-free surfaces, with a dimensional error of less than 5 μm and tolerances ranging from IT5 to IT6. Overall, this study offers new insights into the traditional field of microgear manufacturing, highlighting potential solutions for the challenges encountered in current microstamping processes.

Abstract:Micro-scale plastic deformation (microforming) is a promising manufacturing technology in modern industries. To put microformed parts in a more competitive position compared with micro-products made by other micro-manufacturing methods (such as micromachining and 3D printing), micro-progressive forming must be fully studied for the mass production of micro-parts to obtain good grain texture and decrease product costs. Simultaneously, the undiscovered dislocation strengthening effect of micro-scale progressive forming should be investigated. Using micro-universal joint progressive forming as a case study, the influence of the dead metal zone–induced strengthening effect on ductile fracture in micro-progressive forming is discussed. Based on the results of upsetting experiment and finite element simulation, it was found that the specimen produced via metal foil forward-extrusion-blanking process eliminated the ductile fracture when applying the same experiment condition to the specimen produced by micromachining. Based on the micro-indentation and X-ray diffraction results, a dead metal zone–induced dislocation strengthening model was established, and the mechanism for the strengthening effect during micro-progressive forming was revealed. This research thus provides an in-depth understanding of the micro-scale progressive forming process and takes an important step in the field of ductile fracture in multi-stage plastic deformation.

Abstract:In this research, a method employing micro-extrusion was designed to produce the micro-scaled barrel-shaped parts with complex geometrical features to study the feasibility of the proposed microforming method and its grain size effect on the formability of the complicated internal features in terms of deformation behavior, material evolution, accuracy of dimensions and final components quality. The results reveal that the deformation behavior is highly affected by grain size and becomes unpredictable with increased grain size. In addition, assembly parameters including feature dimension, tolerance and coaxiality also vary with grain size, and the variation of grain size needs to be accommodated by different assembly types, viz., clearance fit or transition fit. From the microstructural evolution aspect, it was identified there were two dead zones and four shear bands, and the formation of these deformation zones was barely affected by the variation in grain size. Though bulges, cracks, and fracture induced voids were observed on the surface of the final components, tailoring the microstructure of the working material with finer grains could significantly avoid these defects. This study advances the understanding of forming microparts by extrusion processes and provides guidance for microforming of similar microparts.

Abstract:The miniaturization of components and therefore the downscaling of metal forming processes, as it can be observed today especially in the field of electronics production, is closely connected with changes in the relative contribution of those parameters which determine the forming result, like for example the microstructural features of the workpiece material and the roughness of workpiece and tool. In this paper some basic considerations are pointed out concerning bending - both laser bending and mechanical air bending - and punching. The importance of the geometrical and the material parameters for the micro metal forming process are pointed out using theoretical, both numerical and analytical, as well as experimental results. From these results some preconditions are deduced which are a basis for guidelines for sheet metal forming processes in the field of smallest workpiece dimensions.

Abstract:Product miniaturization is a trend for facilitating product usage, enabling product functions to be implemented in microscale geometries, and aimed at reducing product weight, volume, cost and pollution. Driven by ongoing miniaturization in diverse areas including medical devices, precision equipment, communication devices, micro-electromechanical systems (MEMS) and microsystems technology (MST), the demands for micro metallic products have increased tremendously. Such a trend requires development of advanced micromanufacturing technology of metallic materials for producing high-quality micro metallic products that possess excellent dimensional tolerances, required mechanical properties and improved surface quality. Micromanufacturing differs from conventional manufacturing technology in terms of materials, processes, tools, and machines and equipment, due to the miniaturization nature of the whole micromanufacturing system, which challenges the rapid development of micromanufacturing technology. Against such a background, the Special Issue “Micromanufacturing of Metallic Materials” was proposed to present the recent developments of micromanufacturing technologies of metallic materials. The papers collected in the Special Issue include research articles, literature review and technical notes, which have been highlighted in this editorial.

A novel macro-micro integrated incremental sheet forming process for fabricating parts with functional surface microfeatures

Abstract:Large-area functional surface microfeatures are of technological importance for metallic components requiring special functions such as drag reduction and energy efficiency enhancement. However, it is still challenging for small batch production of such microfeatures over large curved surfaces. Here, we demonstrated a novel macro-micro integrated incremental sheet forming (MMI-ISF) process to manufacture both the macroscopic geometric shape and surface microfeatures, simultaneously. First, we developed an experimental platform for the MMI-ISF process, using which we successfully fabricated the microgroove arrays on the deformed surface of AA2024-T6. We found that the MMI-ISF process facilitates the uniform thickness distribution of the formed parts and, consequently, improves the surface quality. Compared with the as-received sheet, the hardness and yield strength of the formed parts are improved by around 10% and 31%, respectively. Moreover, we performed EBSD tests to investigate the microstructure evolution of the formed parts. We observed a sandwich grain size distribution along the thickness direction, showing the characteristics of 'coarse in the middle and fine at both ends'. We found that partial contact between the sheet and the embossed die is conducive to improving material flow and inhibiting grain fracture. In addition, the dual compression stress state between them induces a transformation of the fiber texture to the fiber texture in the inner and middle zones, resulting in a more uniform deformation. This work creates a pathway for low-cost and high-quality fabrication of functional surface microfeatures over curved metal sheets and unravels the forming mechanism of the MMI-ISF process.

Abstract:With the development of metal forming toward extreme-processing direction, the microforming become one of the frontiers both in industrial processing and academic research. Superconducting Ag/BSSCO tape is one of HTS (high temperature superconducting) materials that can be manufactured by mass industrial processing. The processing technique of superconducting Ag/BSSCO tape is a typical microforming relevant to multi-filaments and multi-fields. This paper addresses a series of microforming characteristics of superconducting Ag/BSSCO tape from aspects of experiment and computation. Especially the focus is put on the constitutive behavior of BSSCO particles, the plastic deformation during drawing and rolling processes. Some further topics on microforming of superconducting Ag/BSSCO tapes are discussed and predicted.

Abstract:<p>Micro milling cutters or micro mills are unique and important micro tools for fabricating miniaturised devices with sufficient geometrical and dimensional accuracy and machined surface integrity. Micro milling cutters, compared to conventional macro tools, have significantly different material removal mechanisms. They are also made of different raw materials and structures and exhibit distinctive machining characteristics and performances. Herein, we present the first comprehensive and up-to-date review of micro milling cutters in terms of their uniqueness, material removal mechanisms, materials and compositions, structures and design, fabrication techniques and machining performances, to provide adequate guidance for interested involvers. We also outline and discuss several possible future research directions to offer potential insights for the micro milling community and future researchers.</p>

Abstract:The construction of micro-structural characteristics is an important task of tissue engineering, which challenges the current forming technology.Like the fabrication of tubular blood vessel scaffold,the current forming technology still needs to be improved in precision and cannot directly use biological material for forming.Tip-Pen Direct Writing(TPDW) technology uses compressed air to provide micro-transport drive and micro-tip to ensure shaping accuracy and it has no impact on material biological activity.Thereby MTDW makes the manufacturing of three dimensional scaffolds with micron -level structural characteristics possible.This paper conducted a deep study of this technology. Single layer and multi-level tubular scaffold were made by sugar mixture.The impact of processing parameters over this technology was analyzed by numerical simulation.

Abstract:The springback behavior of thin metal sheets will significantly affect the forming accuracy of microchannels during microstamping process, especially as the forming scale reduced to micro-/meso levels due to the size effects and grain structures. This paper aims to study the size effects on springback behavior and microchannel’s formability in microstamping process. The thin sheet of SUS304 specimens with different grain sizes was prepared and employed in uniaxial tensile tests to examine the stress–strain relationship and used to study the effects of grain sizes on the material’s plastic deformation behavior. A constitutive model incorporate surface layer and grain structures is developed to characterize the deformation behavior of thin-metal sheet with different grain sizes. Then, the constitutive model is utilized in finite element simulation of microstamping process to fabricate microchannel structures, and the results are verified by experimental testing. Both numerical simulation and experimental results showed that the size effect is critical in microstamping process, and the developed constitutive model is able to accurately characterize the global springback behavior of thin metal sheets during microstamping process.
Size effects on process performance and product quality in progressive microforming of shafted gears revealed by experiment and numerical modeling

Abstract:As one of the indispensable actuating components in micro-systems, the shafted microgear is in great production demand. Microforming is a manufacturing process to produce microgears to meet the needs. Due to the small geometrical size, there are uncertain process performance and product quality issues in this production process. In this study, the shafted microgears were fabricated in two different scaling factors with four grain sizes using a progressively extrusion-blanking method. To explore the unknown of the process, grain-based modeling was proposed and employed to simulate the entire forming process. The results show that when the grains are large, the anisotropy of single grains has an obvious size effect on the forming behavior and process performance; and the produced geometries and surface quality are worsened; and the deformation load is decreased. Five deformation zones were identified in the microstructures with different hardness and distributions of stress and strain. The simulation by using the proposed model successfully predicted the formation of zones and revealed the inhomogeneous deformation in the forming process. The undesirable geometries of microgears including material unfilling, burr and inclination were observed on the shaft and teeth of gear, and the inclination size is increased obviously with grain size. To avoid the formation of inclination and material unfilling, the punch was redesigned, and a die insert was added to constraint the bottom surface of the gear teeth. The new products had then the better forming quality.

Abstract:A new metal-forming technique of micro-deep drawing—laser dynamic forming (MDD-LDF) is proposed.The experimental system is designed and set up.The result shows that the proposed method is much better on processing flexibility and controllability and it has,higher forming accuracy and surface quality of the forming parts,and inhibits efficienting the defects,such as wrinkle.
Investigation of Size Effects in Multi-Stage Cold Forming of Metallic Micro Parts from Sheet Metal

Abstract:Product miniaturisation and functional integration are currently global trends to save weight, space, materials and costs. This leads to an increasing demand for metallic micro components. Thus, the development of appropriate production technologies is in the focus of current research activities. Due to its efficiency, accuracy and short cycle times, microforming at room temperature offers the potential to meet the steadily increasing demand. During microforming, size effects occur which negatively affect the part quality, process stability, tool life and handling. Within this contribution, a multi-stage bulk microforming process from sheet metal is investigated for the materials Cu-OFE and AA6014 with regard to the basic feasibility and the occurrence of size effects. The results reveal that the process chain is basically suitable to produce metallic micro parts with a high repeatability. Size effects are identified during the process. Since several studies postulate that size effects can be minimised by scaling down the metallic grain structure, the grain size of the aluminium material AA6014-W is scaled down to less than one micrometre by using an accumulative roll bonding process (ARB). Subsequently, the effects of the ultrafine grain (UFG) structure on the forming process are analysed. It could be shown that a strengthened material state increases the material utilization. Furthermore, too soft materials can cause damage on the part during ejection. The occurring size effects cannot be eliminated by reducing the grain size.
