Abstract:The gas atomization is commonly utilized to produce metal powder in additive manufacturing. Based on experimental data, this paper used computational fluid dynamics to simulate the flow field and analyze the gas-melt two-phase mechanism in two-stage atomization. The study investigated the impact of atomization parameters and nozzle structure on aspiration pressure, gas flow field, and particle size distribution. The results indicated that a delivery tube protrusion length of 3 mm achieves a stable atomization process. Furthermore, the particle size of the powder decreased initially and then increased with an increase in injection angle. The VOF (Volume of Fluid) model and DPM (Discrete Phase Model) could effectively simulate the gas atomization process, with the simulated particle size distribution closely aligning with the experimental results. The experimental Fe-based alloy powder exhibited good sphericity with minimal satellites, making it suitable for laser additive manufacturing with metallic materials.

Effects of Atomization Injection on Nanoparticle Processing in Suspension Plasma Spray

Abstract:Liquid atomization is applied in nanostructure dense coating technology to inject suspended nano-size powder materials into a suspension plasma spray (SPS) torch. This paper presents the effects of the atomization parameters on the nanoparticle processing. A numerical model was developed to simulate the dynamic behaviors of the suspension droplets, the solid nanoparticles or agglomerates, as well as the interactions between them and the plasma gas. The plasma gas was calculated as compressible, multi-component, turbulent jet flow in Eulerian scheme. The droplets and the solid particles were calculated as discrete Lagrangian entities, being tracked through the spray process. The motion and thermal histories of the particles were given in this paper and their release and melting status were observed. The key parameters of atomization, including droplet size, injection angle and velocity were also analyzed. The study revealed that the nanoparticle processing in SPS preferred small droplets with better atomization and less aggregation from suspension preparation. The injection angle and velocity influenced the nanoparticle release percentage. Small angle and low initial velocity might have more nanoparticles released. Besides, the melting percentage of nanoparticles and agglomerates were studied, and the critical droplet diameter to ensure solid melting was drawn. Results showed that most released nanoparticles were well melted, but the agglomerates might be totally melted, partially melted, or even not melted at all, mainly depending on the agglomerate size. For better coating quality, the suspension droplet size should be limited to a critical droplet diameter, which was inversely proportional to the cubic root of weight content, for given critical agglomerate diameter of being totally melted.

Abstract:The application of plasma process is growing field covering a wide range of activities, from welding technology, coating technology, deposition technology, manufacturing technology of metal powder, and other important engineering technology. The manufacture of metal powders can be generated from the process of gas atomization, water atomization, plasma atomization, and plasma rotating electrodes process atomization. In the process of plasma atomization provides advantages in addition to producing round powder, it is also very potential for efficient processing and recycling of used and alloy materials, thus saving fuel and essential materials. These operations will have a continuing impact on our industrial society as a whole. The industry of future metal powder manufacturers that utilize plasma atomization technology is an investment strategy that has a great opportunity to grow rapidly. A variety of plasma processes for the manufacture of metal powders will be reviewed in this paper, among others, are plasma atomization and plasma rotating electrodes process atomization. They are all potentially able to control and to produce of metal powders of spherical particles, making it very profitable on powder technology applications. The purpose of this review is to summarize and provide future research for activities in the field of metal powders by plasma atomization processes. The emphasis on plasma engineering technology future research in powder making available for exploration and research needs to be met so that these future research can be realized. Finally, the future challenges of automation from the use of plasma atomization technology for additives manufacturing, powder welding and medical manufacturing.

Abstract:A comprehensive characterisation study has been undertaken to examine the flowability and spreadability of two distinct types of gas-atomised metal powders used in Binder Jet 3D printing technology. The experimental characterisation encompasses an analysis of the physical properties of individual particles as well as the flow behaviour of bulk powder. The data gathered from individual particle analysis are subsequently employed in numerical simulations of roller spreading by Discrete Element Method (DEM) to gain valuable insights into the intricate interplay between powder attributes and its spreading characteristics. The findings reveal that employing bulk characterisation tests, such as shear cell tests and compressibility indices, results in contradictory outcomes. Moreover, the spreadability data derived from the DEM simulations do not exhibit a strong correlation with the results obtained from the characterisation of the bulk powder. These results underscore that the flowability of the powder may not necessarily serve as an accurate measure of its spreadability when applied in thin layers for additive manufacturing. This study further establishes a crucial connection between the intrinsic properties of individual particles and the collective behaviour of particles within the bulk material.

Abstract:<p>Additive manufacturing processes as for instance selective laser melting or electron beam melting are becoming more common and just turning into standard manufacturing processes for metal components. Nevertheless, these processes are still new compared to classic powder metallurgy manufacturing routes such as pressing and sintering. Hence not all necessary requirements for the powders in use are fully known yet. This makes an increase in control of the powder properties a crucial task to achieve. To reach this goal one must understand the different influences on the powder production process from the beginning of the whole production route. In this work, the influence of the spray chamber flow on the particle morphology is examined. The nozzle system used to produce the metal powders is a close-coupled atomization system with a convergent-divergent gas nozzle configuration. The particle morphology as well as the particle size distribution have been analyzed to examine the influence of the atomization gas flow compared to an additional use of a coaxial gas flow. To review the changes of the flow patterns, computational fluid dynamic simulations have been performed. The particle trajectories were calculated to assess the change in particle behavior as well. Atomization experiments have been conducted with an AISI 52100 (1.3505) steel in a small batch atomization plant to evaluate the influence of the change in flow on the particle size distribution and circularity. The experimental results show that a use of additional coaxial gas leads to an increase in particle circularity up to 10% for relevant particle sizes. An approach for the quantification of satellite occurrence is given by examination of the shift of the particle size distribution to smaller diameters.</p>

Abstract:A comprehensive study was performed on the atomization of molten stainless steel in a high-pressure gas atomizer (HPGA). Computer simulations were carried out using ANSYS-FLUENT to model the supersonic, turbulent flow of the atomization gas. Particle tracking and solidification were also included in the model to determine the fate of molten particles within the atomizer. Experiments were performed to investigate the effect of varying gas pressure and nozzle diameter on particle size distribution, melt flow rate, and pressure gradients on the surface of the nozzle. It is shown that increasing the atomization pressure leads to a finer powder size distribution, but a lower powder throughput. The results and conclusions provided in this work provide a valuable insight into how various operating parameters can affect the performance of HPGAs for metal powder synthesis. The findings can be used to improve the design of these systems in terms of efficiency, throughput, and product quality.

Interaction between high-velocity gas and liquid in gas atomization revealed by a new coupled simulation model

Abstract:Due to the high efficiency and low cost, gas atomization (GA) has been widely applied to produce metal powders. In this paper, the GA process is first modeled by combining the volume of fluid (VOF) model with dynamic adaptive mesh and the discrete phase model (DPM) to simulate the formation of the powders and the evolution of the defects. Simulation results show that the Kelvin-Helmholtz instability in the primary atomization and the membranous droplet breakup and closure in secondary atomization can form the hollow powder. While the presence of the satellite powder is caused by the collisions between the large and small droplets with different velocities. Moreover, the irregular powder is produced when the drag force is not enough to separate the droplets but deforms them. The estimated morphology and size distribution of the particles have a good agreement with the experimental ones. Finally, the possible measures to reduce the defects of the powders have been put forward based on the revealed mechanism of defect evolution. This work provides a deep simulation insight into the GA process, towards producing high-quality metal powders for additive manufacturing on a large scale.

Abstract:Additive manufacturing also known as 3D printing becomes popular over the past decades. The process of additive manufacturing uses layer by layer deposition of material and produces products directly from 3Dmodel. The considered technology has capability for manufacturing product with complexity and with high precision in short time. Therefore, additive manufacturing is widely used in industries and biomedicine. In case of metal 3D printing, metal powders are used as main material to produce the product. There are several methods for metal powder production and one of the popular methods is atomization method. The main aim of this study was to review existing processes of atomization method, compare the costs and application purposes. The four main processes known as “gas atomization”, “water atomization”, “centrifugal atomization” and “plasma atomization” were taken into consideration. The comparison of atomization processes has demonstrated that plasma atomization provides highly spherical shape powders however it is considered expensive process, while the gas atomization produces spherical powders with optimal cost and appropriate shape. In addition, powders obtained from plasma atomization is the best for biomedical application.
Impact Mechanism of Gas Temperature in Metal Powder Production Via Gas Atomization

Abstract:This paper aims at studying the influence mechanism of gas temperatures (300 K, 400 K, 500 K, and 600 K) on gas atomization by simulating the integral atomization process of the close-coupled nozzle in vacuum induction gas atomization (VIGA). The primary atomization is simulated by the volume of fluid (VOF) approach, and the second atomization is studied by the discrete phase model (DPM) combined with the instability breakage model. The results show that, at an increased gas temperature, the influences of gas–liquid contact angle and gas temperature in the recirculation zone on the primary atomization are virtually negligible. However, increasing the gas temperature will increase the gas–liquid relative velocity near the recirculation zone and decrease the melt film thickness, which are the main reasons for the reduced mass median diameter (MMD, d 50) of primary atomized droplets. During the secondary atomization, increasing the gas temperature from 300 K to 600 K results in an increase in the droplet dispersion angle, which is beneficial to the formation of spherical metal powder. In addition, increasing the gas temperature, the positive effect of gas–liquid relative velocity increase on droplets refinement overweighs the negative influence of the GMR decrease, resulting in the reduced MMD and diameter distribution interval. From the analysis of the atomization mechanism, the increase in atomization efficiency caused by increasing the temperature of the atomizing gas, including primary atomization and secondary atomization, is mainly due to the increase in the gas drag force difference between the inner and outer sides of the annular liquid film.
Study on the Atomization Characteristics of High-pressure Nozzle with an In-line Distributor

Abstract:A type of direct jet nozzle was modified to a nozzle, which was preceded by a swirl chamber with a cross-milled, in-line distributor. The spray status of modified nozzle can be explained by the instability theory. The atomizing parameters of a series of rotational flow nozzles for single-fluid water mist fire suppression were measured with three-dimensional phase Doppler particle anemometer (3D-PDPA). This paper presents the influence of diameters and spray pressure on the atomization of the tested nozzles. The experimental results show that spray cone angle, Sauter mean diameter (SMD) of water mist and axial velocity in the section of 1 m distance from the nozzle change a little, when the spray pressure is higher than 2 MPa. The best spray pressure for the measured nozzles is at 7-8 MPa. The related water mist's SMD is smaller than 100 μm, which belongs to the acceptable range of super water mist.

Abstract:As component manufacturing technology evolves, more demands are placed on improved performance of metal/alloy powders in medical, military, machining, and 3D printing applications. High-quality powders are characterized by low oxygen content, precise alloy composition, small particle size, and high particle sphericity. Coupled gas atomization powder preparation technology is an ideal choice for preparing high-quality powders with high atomization efficiency, low oxygen content, and high cooling rate. However, this powder preparation technology's multiphase flow and multiscale coupling is a complicated physical process. In addition, the mechanism of atomization has not yet been fully understood. Thus, there is no consensus on the atomization phenomena and atomization mechanisms. Close-coupled gas atomization powder preparation technology is facing great challenges in the field of low-cost mass production of high-quality powders. Therefore, it is expected to improve the close-coupled gas atomized powder preparation technology and achieve breakthroughs in atomization principle, such as high-efficiency gas atomization technology, intelligent control of the high-efficiency gas atomization process, and so on. In this respect, this review summarizes the atomizer structures, gas atomization flow field-testing technologies, and gas atomization flow field numerical simulations based on relevant literature. In addition, the gas atomization mechanism of the closely coupled atomizers will be analyzed. Finally, several research directions are proposed for further in-depth studies on the atomization characteristics and mechanisms of close-coupled vortex loop slit atomizers.

Abstract:Suspension plasma spray is a promising technology for surface coatings. In this work, a comprehensive numerical model was developed to investigate the multiphase flow of suspension droplets and nanoparticles in direct-current (DC) plasma spraying. A three-dimensional computational model was developed to describe the plasma jet flow fields coupled with the axial injection of suspension droplets in which the zirconia micro- and nanoparticles were dispersed. The suspension droplets were tracked using Lagrangian coordinates, considering particle heating, melting, and evaporation. After evaporation of the solvent surrounding the particle, the nanoparticles were discharged into the plasma flow. In addition to the viscous force exerted by the flow on the micrometer-sized particles, the Brownian force and the Saffman lift force were taken into account. The effects of the noncontinuum on particle momentum transfer and evaporation on heat transfer were also considered. The numerical predictions of gas flow temperature were compared with experimental data and numerical data obtained with a different computational fluid dynamics code. The agreement was reasonable. The trajectories, velocity, and temperature of nanoparticles were calculated, and compared with those of microparticles. The results showed that the Brownian force plays a major role in acceleration and heating of nanoparticles. Compared with the conventional plasma spray process with micrometer-sized feedstock, the nanoparticles in suspension plasma spraying were found to have a wider spatial distribution and higher temperature. The effects of operating parameters, such as the power input to the plasma gas and plasma gas composition, on the gas velocity and temperature were investigated. The parameters that have a significant effect on the heat and momentum transfer to the particles injected in the plasma jet were identified.
Numerical and experimental investigation of close-coupled twin-nozzle gas atomization towards fine high-entropy alloy powder production

Abstract:The close-coupled nozzle is key to controlling the particle diameter and powder defects such as satellite particles during the production of metal powders via vacuum induction melting gas atomization (VIGA). However, new nozzle structures with greatly improved fine particle yields and morphologies are needed. Also, there is a limited understanding of how gas atomization refines particles and forms satellite particles. Therefore, we developed a novel close-coupled twin-nozzle and revealed the effect of different primary and secondary pressures on the gas flow field, melt atomization, and particle characteristics (particle diameter, sphericity, and satellite particles). This approach involved both numerical simulations and experiments during the production of an AlCoCrFeNi 2.1 alloy. The results showed that the particle diameter and distribution width decreased under various combinations of process parameters. This was because of the combined actions of the gas recirculation zone in the air, where the vortex was close to the bottom wall of the delivery tube and a gas jet. The yield of fine particles in the ≤ 45 μm range produced by the twin-nozzle increased to 79.25% from 55.55% upon increasing the secondary pressure from 1.0 MPa to 2.0 MPa, achieving up to a 34.12% higher fine particle yield compared with the conventional single-nozzle. In addition, as the secondary pressure of the twin-nozzle was increased, the number of satellite particles decreased, which also affected the proportion of L1 2 /B2 phase within the powder, causing the Vickers microhardness to decrease and then increase as the particle diameter increased.

Abstract:A two-way coupling Discrete Particle Model (DPM) is applied to calculate the secondary atomization process. The particle flight and cooling process are studied under different process parameters. The results show that the average particle size ( d 50 ) depends on the gas-liquid interaction and decreases with increasing gas-to-melt ratio (GMR). The standard deviation of the particle size ( d 84 / d 50 ) increases as the melt mass flow rate increases, and both high and low atomization pressures result in a high d 84 / d 50 . The average cooling rate of particles can be improved by reducing the melt mass flow rate and increasing the atomization pressure. By increasing the gas temperature to 400 K, the d 50 can be significantly reduced and the average cooling rate can be approximately increased two times, indicating that the hot gas atomization technique can effectively improve the yield of fine amorphous powders. However, excessive gas temperature not only has a limited effect on improving the cooling rate, but also significantly increases the d 84 / d 50 and defective particles, suggesting that the gas temperature must be matched to the atomization process to achieve ideal effects. The powders produced at 2.0 MPa and 0.075 kg·s -1 exhibit good circularity with a d 50 of 58.9 μm, which is in good agreement with the simulation analysis. Moreover, the powders with sizes less than 50 μm exhibit high amorphous fraction (96.6%) and outstanding soft magnetic properties. In this work, a flow-heat transfer-DPM coupling model is established to provide theoretical guidance for the production of high-performance Fe-based amorphous powders.

Characterisation of the powders: particle size distribution (PSD), density, and flowability were carried out. Other parameters, such as microstructure, deviation in the chemical composition and powder surface morphology, were also investigated.The results showed that the UA powder has a finer average particle size with a narrower statistical distribution of particles than those made by the GA method. Because the UA powder has a higher sphericity and lower porosity, Generally, UA offers better-quality powders in terms of properties such as higher tap density, better flowability and low oxygen content.As an example of semi-industrial scale application of the UA system, the Ti6Al4V and TiAl powders were produced after remelting the wire. The UA system is commercially available for processing any metallic material.The test campaign results showed that the Ti6Al4V powder produced by the ultrasonic atomisation has a similar or better quality as those available from large-scale gas atomisation plants.The new method of UA powder production was analysed in terms of key powder parameters. The properties of the titanium-based powder produced this way were analysed with a view to future applications.

Abstract:Gas atomization (GA) is the main method to produce metal powders for additive manufacturing (AM) because of its low cost and high efficiency. However, the liquid breakup behaviors in high-speed gas flow during GA remains unclear, especially the primary breakup in the near field and the secondary breakup in the far field. Great difficulty exists in in-situ observation of the interactions between high-speed gas and high-temperature molten metal because of the limitations of the enclosed environment. Here, we built a new GA simulation system with a close-coupled atomizer utilizing liquids with low melting temperature, such as water, glycerin, etc. We use a high-speed camera to capture the evolution of liquid behaviors at various parameters. We first reveal that four primary breakup modes and four secondary breakup modes exist in the GA process, and these breakup modes significantly influence the particle size distribution (PSD) and the defects of the powder. Besides, the breakup modes are clarified by the dimensionless analysis. This manuscript provides an effective experimental platform to understand the breakup behaviors of the liquid jet in GA and suggests the optimal breakup mode for powder production.

Abstract:The purpose of this paper is to demonstrate the influence of atomizer disc shape and size on the characteristics of zinc metal powder produced by centrifugal atomization. Two types of atomizer disc were employed, the flat disc and the cup-shaped disc with diameters of 30 and 50 mm for each type. The atomization was carried out in ambient air atmosphere, at pouring melt temperature of 550°C. The molten zinc was fed by gravity through a 1.0 mm nozzle with melt flow rate of approximately 50 kg/hr onto the atomizer disc spinning with a speed of 30,000 rpm. It was found that, the median particle size of zinc metal powder was decreased with increasing atomizer disc size. The cup-shaped disc gave better powder production with smaller particle median size and higher production yield. SEM images revealed that most zinc metal particles were irregular, ligament and elongated flakes. The oxygen in air might inhibit the spheroidization of melt droplet during solidification.

However, investigations on the influence of pressure condition which can improve to enhance atomization effect of molten metal stream during the powder preparation are lacking. Therefore, to facilitate the production of spherical powders, the effects of different pressures between inside and outside of liquid droplets, as well as variations in relative temperature on enhancing atomization effect of molten metal stream, have been simulated by Fluent 16.0 software. Meanwhile, primary characteristics of powders produced by gas atomization under different pressures have been investigated. And simulation and experimental results indicated that the atomization effect of molten metal stream was enhanced by increasing chamber pressure. Specifically, at 0.6 MPa, powders presented a nitrogen content of 0.79 wt% with an average particle size of 48.76 μm and accounted for 82.3% within about hundred μm.

Abstract:Vacuum induction melting gas atomization (VIGA) has evolved as an important production technique of superalloy powders used in additive manufacturing. However, the development of powder preparation techniques is limited because the crushing process of gas-atomized metal melt is difficult to characterize by conventional experimental methods. Herein, we report the application of computational fluid dynamics to simulate the breaking behavior of droplets in the process of preparing nickel-based superalloy powders by VIGA, as well as the results on the effect of gas pressure on the atomization process and powder particle size distribution of metal melt. In the process of primary atomization, the crushing morphology of superalloy melt shows an alternate transformation of umbrella shapes and inverted mushroom cloud shapes, and with the increase in atomization pressure, the disorder of the two-phase flow field increases, which is conducive to sufficient breakage of the melt. Most importantly, in the process of secondary atomization and with the increasing atomization pressure, the particle size distribution becomes narrower, the median particle diameter and average particle size decrease, and the decreasing trend of the particle size increases gradually. The simulation results are compliant with the performed nickel-based superalloy powder preparation tests. This study provides insight into the production and process optimization of superalloy powder prepared by the VIGA method.

Abstract:Gas fluidization has an ability to turn static particles to fluid-like dense flow, which allows greatly improved heat transfer among porous powders and highly efficient solid processing to become reality. As the rising star of current scientific research, some nanoparticles can also be fluidized in the form of agglomerates, with sizes ranging from tens to hundreds of microns. Herein, we have reviewed the recent progress on nanomaterial agglomeration and their fluidization behavior, the assisted techniques to enhance the fluidization of nanomaterials, including some mechanical measures, external fields and improved gas injections, as well as their effects on solid fluidization and mixing behaviors. Most of these techniques are effective in breaking large agglomerates and promoting particulate fluidization, meanwhile, the solid mixing is intensified under assisted fluidization. The applications of nanofluidization in nanostructured material production and sustainable chemical industry are further presented. In summary, the fluidization science of multidimensional, multicomponent and multifunctional particles, their multi-phase characterization, and the guideline of fluidized bed coupled process are prerequisites for the sustainable development of fluidized bed based materials, energy and chemical industry.
