Abstract:To quantitatively analyze the main reasons of common crack in the surface of alloy steel ingot with 5%Cr during production and to propose the direction of improvement, a physical model system, which consisted of steel ingot mold, casting, riser of heat insulation, slag layer, sprue pipe, and runner, was primarily established by three-dimensional CAD software. The joint simulation method concerned with pouring, solidification, temperature field, and cast stress was determined by using ADSTEFAN cast simulation software. The stress distribution of casting and the quantitative effect of shake-out timing were analyzed in detail. An effective plan of decreasing stress was proposed in cooling mode.

Abstract:In order to study the development of thermal stress and to predict the hot tearing and residual stress of shaped casting, two models were used to carry out the stress analysis of the two stages of solidification. The rheological model [H] [H vertical bar N] [N vertical bar S] was used for the quasi-solid zone while the thermo-elasto-plastic model was used for the period after solidification. Coupling the thermal analysis based on the finite different method with the stress analysis based on the finite element method, a FDM/FEM integrated system of thermal stresses analysis during the solidification process was developed. After experimental verification, the system was put into practical application. The analysis results during the quasi-solid zone show that the visco-plastic strain is an important factor for the occurrence of hot tearing. The hot tearing of a case steel casting and the residual stresses and deformation of a hydro-turbine blade steel casting were analyzed and predicted using the system. The simulation and the practical results were basically in agreement. (C) 2001 Elsevier Science Ltd. All rights reserved.

Abstract:The thermal stress evolution during the solidification process of a Francis turbine band casting had been simulated by the FDM/FEM integrated system. The interaction between the casting and core was disposed by using the contact element method in numerical simulation, which improved traditional method for disposing casting/model boundary conditions. The tendency of hot tearing during solidification and cold crack during cooling was predicted by employing different criteria based on the simulated stress results. The characteristics of deformation during cooling were also studied, which provided reference to control the shrinkage scale of the casting. The simulated results are approximately in accordance with the practical case.

Abstract:Thermal stress field during the solidification process of the Francis turbine band casting has been simulated by numerical simulation method. The interaction between the casting and core was treated with contact element method in numerical simulation, thus improving traditional method for studying casting/model boundary conditions. The stress status of semi-solid phase area was emphasized. The hot tearing criterion was established to predict the tendency of occurrence of hot tearing of the casting. The simulated results are in accordance with the practical cases approximately.

Abstract:In order to study the thermal stresses at the mushy zone, a three dimensional rheological model [H]-[H\N]-[N\S] including elastic, visco-elastic and visco-plastic elements was established, its algorithm and codes for finite element method were also developed. A FDM/FEM integrated analysis system of thermal stresses was built based on the integration of this procedure with thermal analysis by finite difference method. A steel sample casting with a hot spot was simulated in order to validate this system, and the calculated and experimental results were in good agreement.

Abstract:Thermal stress simulation is one of the focus in the numerical simulation of solidification and cooling process of castings. However, the accurate simulation for this process is very difficult, because that the complicated interfacial mechanical interaction problem between casting and mold is concerned. In the paper, a contact element method was presented to deal with this problem. The face-to-face contact element in ANSYS software was adopted for stress analysis during casting process to obtain the interfacial interaction of casing and mold and to improve the computation accuracy. The thermal stress field and deformation rule during the solidification of the hydraulic turbine band casting has also been simulated by using this method. The simulation results are approximately in accordance with the practical cases. The effect of contact of casting and mold on the VonMises stress and deformation of the band casting was discussed as well.

Abstract:As regard to several cases of real hot tearing ZG45 bars (C 0.42%-0.52%,Mn 0.5%- 0.8%, Si 0.2%- 0.45%), numerical simulation of stress-strain during solidification was conducted. The formation mechanism of hot tearing was discussed, and the conclusion is drawn that hot tearing originates from Bingham body and is caused when strain of Bingham body being over preserved plastic strain. The simulated results show that relative hot spot gives rise to increase in concentration strain of Bingham body, and that case of proper chilI could effectively decrease concentration strain of Bingham body, uponthere to reduce possibility of hot tearing.

Abstract:The solidification process of a roll stand weighting 152 tons was simulated by the FDM/FEM integration system, including temperature field and thermal stresses field. The evolution of feeding channel was presented based the analysis of temperature field results. The variation of thermal stresses covers the process of solidification, subsequent cooling including shakeout of the heavy casting. The tendency of occurrence of hot tearing was predicted and the positions with high tendency were marked by the criteria based on both the ratio of Von Mises stress over yielding stress and the semi-solid region. The residual stress and deformation of the casting was discussed as well. The simulated results are in agreement with the practice approximately.

Abstract:An integrated analysis model of the heat transfer and thermal stress based on the FDM and FEM has been developed for continuous casting with the mechanical reduction. The thickness reduction, and the internal heat source during solidification of the slab are taken into account. Temperature distribution and cooling history have been calculated for the multi-component steel slab using a back-diffusion equation. The depth of the liquid core to the meniscus reduces, and temperatures both at the surface and the center in the lower region of the slab decrease with increasing of the liquid core reduction rate in continuous casting. The surface temperature rebounds after the slab passes the chilling regions such as the mold and the spray zone. A combined thermo-elastic-plastic model has been employed to address the thermal stress evolution in the mold and the mechanical reduction regions of continuous casting. The deformation of strand as well as the air gap between the mold and the solidifying steel shell, are numerically simulated. The result predicted indicates a consistence with the values obtained by theoretical analysis.

Abstract:The commercial software ProCAST was used to simulate the stress of adjustment sheets during the solidification,and then the stress change tendency of the adjustment sheets during the solidification was analyzed.The results indicate that the stress is bigger and the solidification is slower in the places where the crack defects may easily happen.The casting stress of an improved scheme for adjustment sheets was also simulated.The simulated results show that the improved scheme can reduce the casting stress and get higher yield.The real production indicates that the improved scheme can eliminate defect and increase the yield by 30%.

Abstract:Solidification simulation of manufacturing shaped casting which plays an important role in assuring the soundness and quality of castings, in minimizing the trial production time and in reducing the manufacturing cost becomes one of the hottest topics of the new research frontiers of foundry technology at home and abroad. Practical three dimensional computer numerical simulation system for temperature distribution during solidification as well as shrinkage cavity and porosity prediction has already been put into application all over the world. Further fundamental researches on fluid flow, thermal stress and micro-modeling as well as practical approaches of numerical simulation of solidification process of shaped castings for routine analysis of foundry industry are still underway.

Abstract:The thermal stress happened during the directional solidification of turbine blades may result in the residual stress,deformation and even cracks in the blades,and then the blades will be rejected.Using numerical simulation of thermal stress during the solidification of blades,people can obtain how the thermal stress changes,and then they can analyze and predict the positions and causing reasons of defects.In this paper the commercial software ProCAST was used to simulate the thermal stress during directional solidification of simple hollow turbine blades,and then to analyze the change tendency of thermal stress of the blades during the solidification.The wire-cutting residual stress measurement method was also used to get the residual stress of blades.The predictive results agreed well with the experimental results.

Abstract:Cooling-deformation and residual stress distribution in a diesel cylinder block castings can be observed by simulating temperature field and stress field during solidification process under three shake-out conditions with different temperatures based on FDM integrated system, and the three processing sketches are evaluated. The results show that the deformation of the castings is decreased with decreasing in shake-out temperature. Meanwhile, although shake-out temperature slightly affected the residual stress, it greatly affected the variation tendency of the stress value during solidification processing, where the lower the shake-out temperature is, the higher the stress during shake-out is.

Abstract:Temperature distributions in investment castings and shells are of great influence on the quality of investment castings, many efforts have been made in the numerical simulation of heat transfer in the investment casting process. To improve the computational efficiency of solidification simulation of the investment casting process, the component-wise splitting methods and the irregular mesh technique were employed, a numerical simulation of 3D temperature field of investment castings was developed and eight practical investment castings were simulated with focus on the computational efficiency. It successfully solves the problem of low computational efficiency resulting from the explicit finite difference method and complicated calculation of full-implicit difference algorithm.

Abstract:The latest progress on the study of numerical simulation of mold-filling and solidification process of shaped casting is reviewed. In mold-filling process simulation of castings, the SOLA-VOF algorithms is improved in efficient free surface treatment and turbulence consideration, and parallel computational techniques are implemented to accelerate the fluid flow calculation time as well. Methods for predication of shrinkage defects of steel castings and S.G. iron castings are developed based on the solidification simulation. In order to reduce the residual stress and deformation of castings, a combined FDM/FEM method is implemented for the modelling of stresses. Numerical models for the simulation of micro-structure and prediction of mechanical properties of S.G. iron are developed. The verifications and applications of the simulation software show that the models and techniques adopted in current research work are efficient and appropriate for the numerical simulation of shaped castings.

Abstract:A transient, thermoelastic–viscoplastic finite element model has been applied using ANSYS to study the thermal and mechanical behaviour of the solidifying shell during continuous casting of steels. In the model, a gap dependent heat transfer condition was imposed in the boundary between shell and mould. Thermophysical properties (e.g. thermal linear expansion) depending on temperature and composition were derived from experiment data and empirical correlations. Continuous casting of square billets with different steel grades, B72LX and ER70S6, were simulated to investigate the evolution of shell temperature, stress and shrinkage with an indirect coupled approach. The results indicated that carbon content, pouring temperature and casting speed have obvious influence on shrinkage of billets. According to shrinkage compensating principle, the mould taper and inner cavity geometry were designed and optimised based on average shrinkage histories of the solidifying shell. The new design has performed well in industrial trials.

Abstract:In this paper the numerical simulation of stress and deformation of an engine block iron casting was carried out by using a thermo-elasto-plastic model. Three kinds of process conditions with shake-out at temperatures 700 degrees C, 550 degrees C and 380 degrees C were simulated and compared. The dynamic stress and deformation and the residual stress and deformation as well were obtained and analyzed.

Abstract:The microstructure evolution of hypoeutectoid steel during casting and heat treatment processes was simulated by using cellular automaton method. In the simulation, the peritectic solidification, α phase precipitation and pearlite transformation during casting process were considered, and the austenite formation, grain coarsening and decomposition during heat treatment were simulated. The final microstructure, including the average grain size and fraction of α phase as well as the average interlamellar spacing of pearlite, was obtained. The use of through-process simulation as well as a comparison with experiments was demonstrated using a hollow shaft casting as an example. By using the model, the microstructure evolution at different locations in the hollow shaft was simulated, in which the thermal history data obtained by simulating the casting and heat treatment processes were adopted. Metallographic samples taken from the test bar were examined and corresponding mechanical properties tests were conducted. The simulated results were compared with the experimental results to validate the model.
