Abstract:To effectively reduce the injection-machine mould-board weight,sequential optimization design method starting from high level topology optimization to low level parameter optimization was proposed.Based on the topology optimization design and parameter optimization design theory in the method,the topology optimization mathematical model of the structure was established by density method and solved by optimality criteria(OC) method.Sensitive filtering method was used to eliminate checkerboards and mesh dependencies,and that the topologically optimized model was modified and trimmed.The modified model was parametrically optimized by sequential unconstrained minimization technique(SUMT) based sub-problem approximation method.The finally sequential optimized model was obtained.The research results show that compared with the original rear mould board,the rear mould board optimized by sequential optimization design method has better stiffness and strength,and the volume is diminished obviously.

Abstract:The moulding process of automobile anterior intraparietal guard plate was analysed,the CAD/ CAE/CAM design ideas and methods of its injection mould were described,and the designs of parting surface,exhaust system,gating system,cooling system and general mould structure were introduced in detail.Then taking the core model as an example,the NC machining process and tool path simulation of the forming surface and parting surface NC machining process and tool path simulation were analysed.The application shows that,the mould structure design is reasonable,the numerical control processing craft of the fixed model core is feasible,and the qualified plastic parts can be obtained by injection moulding.

Abstract:Numerical simulation of the injection molding process of the outer panel of the automotive plastic rear door and mold design is presented here. Computer aided three-dimensional interactive application (CATIA) is employed to design the original automotive steel structure, and the modal and thermodynamic properties of the plastic back door outer panel are changed by changing the different injection materials of the back door outer panel. In order to efficiently design the panels, finite element analysis is used to verify whether the designed parts meet the mechanical properties requirements such as light weight, low fuel consumption, short production cycle, strong modeling design, high corrosion resistance and good recovery, the above main parameters have been evaluated, and the above main parameters are carried out evaluate. To simulate the injection molding process, computer aided engineering (CAE) software such as ANSYS and HyperWorks are used to analyze the back door of the selected material. After the numerical analysis, suitable material is selected, so that the modal and thermodynamic properties of the product could be satisfied as well as improved. Unigraphics NX (UG) is employed to design the convex and concave mold for the injection molding of the automobile’s plastic back door panel. Combined with the characteristics of the parts and the design requirements of the injection mold, the multi-scheme design of the pouring and cooling system is carried out. By comparing the effects of different gating and cooling systems on injection molding, the best gating and cooling system is selected. The artificial fish swarm algorithm is used to optimize the process parameters of the injection molding process, and the best combination of the injection molding process parameters of the outer panel of the rear door of the automobile is obtained.

Abstract:Bumper beam is the key structure to protect the vehicle from impact collision. The aim of this paper is to propose a novel bumper beam consisting of continuous carbon fibre-reinforced plastic (CFRP) bumper beam, which is assembled by carbon fibre-reinforced epoxy (EP/CF) skin panels and carbon fibre-reinforced polycarbonate (PC/CF) corrugated sandwich cores. First, the proposed bumper structure is compression molded and then the crashworthiness performance is evaluated via impact experimental test and numerical analysis. It is demonstrated that the numerical results are in good agreement with the experimental data. Then, the effect of the thickness of panel and core on the intrusion, impact force and specific absorption on the impact performance is investigated by using the sensitivity analysis. Based on this, the Kriging proxy model is adopted for design of experiment (DOE), and a multi-objective optimisation with NSGA-II genetic algorithm is used to optimise the thickness (layers) of the skin panels and sandwich core. Results show that the impact performance meet the requirement of crashworthiness with a mass reduce of 35.57%. Accordingly, the proposed bumper beam exhibit superior impact performance, reduced weight to the traditional integrated counterpart. Furthermore, the structure-material-performance integration is an effective method to design CFRP as structural parts.

Abstract:In order to solve the filling defect problem of an automobile safety buckle part with a steel insert,the material flow in the mould was analyzed.The results showed that some regions of the steel insert would hinder the material flow in the mould cavity.In this paper,a deflector hole was added to the steel insert near the hard-filling zone to decrease the material flow resistance.According to the improvement of the insert structure and opti-mization of the molding process,the difficulty of the coating injection process was reduced and the filling problem was solved.The material utilization of the steel insert and the appearance of the injection part were also improved.

Abstract:The bumper beam is an important device to ensure the safety of the car, which can effectively alleviate the force and absorb energy when the car collides. Traditional bumper beams are mostly made of high-strength steel, which has high strength and a low production cost but a heavy weight. With the requirement of being lightweight, high-strength steel is not able to meet the needs of lightweight cars, and composite materials have become the answer to the problem of a light weight in cars due to their excellent performance of being lightweight and high strength. This article introduces the case study on materials of bumper beams and presents the application of traditional materials and composite materials in bumper beams. Then, the fabrications and processes of bumper beams, a performance assessment, experimental tests, and a finite element analysis of the bumper beam are carried out. This paper also represents the study of optimization in automobile bumper beams.

Abstract:The numerical simulation on drawing process of automotive B-pillar was carried out on AutoForm software,and dangerous forming areas were discovered.The processing parameters,such as the layout of drawbeads,blank holding force and the shape of blank,were adjusted and optimized according to the simulation results.Results indicate that the quality defects can be forecast and removed,which improves the stability of forming process.The cost of design is decreased and the research cycle is shortened.It is proved that the drawing process and die design of B-pillar forming are feasible in actual production.

Abstract:This paper defines an integrated approach using finite element analysis, an artificial neural network (ANN), and a genetic algorithm (GA) for the optimization design of an inner door panel with a tailor-welded blank (TWB) structure, aiming at reducing the weight and enhancing the crashworthiness performances in side-impact collisions. In addition, strength and deformation resistance of the inner door panel are taken into account in the form of constraints in the optimization. First the governing equation of the central processing unit calculation time and the meshing method using the transition region is presented prior to the optimization process. Thus the dimension of the crash model can be controlled efficiently to prepare a fast-speed finite element model required for the later optimization. Then, in the initial design stage, a rough profile of the TWB structure is determined according to the distributions of the removed reinforcements around the inner door panel. Finally, the detailed design combines the ANN and the GA properly to provide an optimal combination of variables selected in the complicated multi-disciplinary problem. The optimal results indicate that the design framework presented here is outstanding with respect to the weight reduction and crashworthiness improvement.
Lightweight Redesign of the Automotive Inner Door Panel Using Tailor-welded Blank Structure

Abstract:Aiming at reducing the weight of automobile,a study was performed to redesign the inner door panel of an existing automobile using tailor-welded blank(TWB)structure.The lightweight governing equations of strength,dent resistance and crashworthiness were established to assist in the lightweight design as the constraints.The design reduced the weight of the automotive inner door panel by about 11.9%.Simulation results of side impact showed that the inner door panel with TWB structure performed better than that of the original design in crashworthiness,which confirmed the feasibility of this lightweight design.

Abstract:The invention discloses a bumper bar assembly for an automotive door. According to the bumper bar assembly, the impact deformation of the automotive door caused by an external force can be effectively reduced, so that people in an automobile can be furthest protected. A support cross bar of the bumper bar assembly is sleeved with a sleeve and is supported by supporting blocks, the sleeve is capable of protecting the support cross bar from being corroded by corrosives and simultaneously can play a stress support role to the support cross bar, and when the support cross bar deforms to a certain extent and a part of the support cross bar props against the sleeve, the sleeve can play a support role. By virtue of springs and buffer blocks on the support cross bar, an impact force can be buffered and decomposed when the automotive door is externally impacted, and the buffer blocks can slide towards one end of the support cross bar to extrude the springs when being impacted, so that the impact force caused by ring sleeves of the buffer blocks to the support cross bar is reduced, the support cross bar is protected, and the extrusion deformation of the automotive door caused by the external impact force is effectively reduced. According to the bumper bar assembly, the safety of people in an automobile can be effectively protected.

Design optimization and application of hot-stamped B pillar with local patchwork blanks

Abstract:The demand for new structural concept design of automotive parts has grown with weight reduction and improvement of crash safety in automotive industry. In this study, the established local patchwork hot stamping technology was used in structural design of hot-stamped automotive parts and expected to obtain maximum lightweight efficiency while maintaining crash performance by using local patchwork blanks instead of conventional reinforcement. Firstly, the technical feasibility of this technology was verified in an experimental method, and an optimization method was proposed to determine the optimal position and shape of local patchwork blanks. Then it was used for the improvements of two parts as examples, a top-hat channel created based on a conventional B pillar cross section and a B pillar. Finite element (FE) analysis models of these two parts were established based on the deformation of B pillar during full vehicle side impact and validated through experiments. It was confirmed that both the top-hat channel and the B pillar optimized have the same crashworthiness but became lighter compared to the original parts with reinforcement. Furthermore, the effects of local patchwork blank thickness, material strength and outer thickness on the optimal position and shape of local patchwork blanks and lightweight efficiency were investigated. Finally, the effectiveness of a hot-stamped B pillar with local patchwork blanks was verified through full vehicle side impact simulations. It can be concluded that the established local patchwork hot stamping technology and the proposed optimization method can be used as a dependable tool to design and manufacture hot-stamped parts with local patchwork blanks.
