Abstract:Owing to their numerous merits, carbon fiber reinforced thermoplastic composites（CRTP） have drawn extensive attention in many fields such as aerospace, rail transportation, military industry, wind power and et al. In this paper, the research progress in recent years on the preparation technology of CRTP in the world is summarized,and is mainly described from three aspects: The preparation technology of prepreg, surface modification technology of carbon fiber（CF） and processing technology of CRTP. Furthermore, the merit and demerit of different preparation technologies of prepreg, surface modification technologies of CF and processing technologies of CRTP, as well as the influence on the properties of the prepared CRTP, are introduced in detail. In the end, the development direction of preparation technology of prepreg, surface modification technology of CF and processing technology of CRTP is prospected.

Abstract:Exploring innovations in thermoplastic composites: Advancing 2D and 3D preparation techniques. Because of its inherent properties, the use of thermoplastic composites is expanding in a number of industries, including aerospace, rail transportation, and wind power generation. However, the development of 2D and 3D reinforced thermoplastic composite structures is hampered by the high viscosity and poor wetting of thermoplastic matrices, resulting in their application being mainly limited to nonload‐bearing components. This article provides a comprehensive overview of the technology and current applications of thermoplastic composites, covering materials, preform structures, manufacturing methods, process parameters, performance, and applications. It also provides an outlook on their future development. Highlights Thermoplastic composite has economic and environmental benefits. Summarized the current technology and application of thermoplastic composites. The manufacturing difficulty is the thermoplastic polymers wet fibers. One promising approach to the issue is prepreg technology. Prepreg technology make 3D thermoplastic composites become possible.

Abstract:Continuous fiber-reinforced thermoplastic composites (CFRTPCs) have advantages such as high specific strength, high specific modulus, corrosion resistance, and recyclability and are widely used in the fields of aerospace, rail transit, new energy, and so on. However, traditional methods for preparing CFRTPCs, such as placement and molding, rely more on forming molds, resulting in high manufacturing costs and a slow response speed, which limits the promotion and application of the new generation of CFRTPCs with complex configurations and designable performance. Three-dimensional printing can efficiently create products with multiple materials, complex structures, and integrated functions, introducing new ways and opportunities for the manufacturing of CFRTPCs. However, poor mechanical properties are the bottleneck problem in achieving 3D printing of CFRTPCs. This paper summarizes the research status of the fused deposition modeling (FDM) 3D printing process and the corresponding mechanical properties of CFRTPCs. The focus is on analyzing the influences of the FDM process parameters, such as the material type, printing temperature, speed parameters, layer thickness, scanning space, stacking direction, and fiber volume content, on the mechanical properties of CFRTPCs. Finally, the main problems and future prospects of current CFRTPCs-FDM are analyzed and forecasted, providing new references and ideas for 3D printing of high-performance CFRTPCs.

Abstract:Purpose Continuous fiber reinforced thermoplastic composites (CFRTPCs) are becoming more significant in industrial applications but are limited by the high cost of molds, the manufacturing boundedness of complex constructions and the inability of special fiber alignment. The purpose of this paper is to put forward a novel three-dimensional (3D) printing process for CFRTPCs to realize the low-cost rapid fabrication of complicated composite components. Design/methodology/approach For this purpose, the mechanism of the proposed process, which consists of the thermoplastic polymer melting, the continuous fiber hot-dipping and the impregnated composites extruding, was investigated. A 3D printing equipment for CFRTPCs with a novel composite extrusion head was developed, and some composite samples have been fabricated for several mechanical tests. Moreover, the interface performance was clarified with scanning electron microscopy images. Findings The results showed that the flexural strength and the tensile strength of these 10 Wt.% continuous carbon fiber (CCF)/acrylonitrile-butadiene-styrene (ABS) specimens were improved to 127 and 147 MPa, respectively, far greater than the one of ABS parts and close to the one of CCF/ABS (injection molding) with the same fiber content. Moreover, these test results also exposed the very low interlaminar shear strength (only 2.81 MPa) and the inferior interface performance. These results were explained by the weak meso/micro/nano scale interfaces in the 3D printed composite parts. Originality/value The 3D printing process for CFRTPCs with its controlled capabilities for the orientation and distribution of fiber has great potential for manufacturing of load-bearing composite parts in the industrial circle.

Abstract:Carbon fibers (CFs) have a unique combination of properties which allow them to be widely used as reinforcing materials in advanced polymer composites. The mechanical properties of CF-reinforced polymer composites are governed mainly by the quality of interfacial adhesion between the CFs and the polymer matrix. Surface treatments of CFs are generally carried out to introduce chemical functional groups on the fiber surfaces, which provide the ability to control the surface characteristics of CFs. In this study, we review recent experimental studies concerning various surface treatment methods for CFs. In addition, direct examples of the preparation and properties of CF-reinforced thermosetting composites are discussed.

Abstract:A novel 3D printing based fabrication process of Continuous Fiber Reinforced Thermoplastic Composites (CFRTPCs) was proposed. Continuous carbon fiber and PLA filament were utilized as reinforcing phase and matrix, respectively, and simultaneously fed into the fused deposition modeling (FDM) 3D printing process realizing the integrated preparation and forming of CFRTPCs. Interfaces and performance of printed composites were systematically studied by analyzing the influencing of process parameters on the temperature and pressure in the process. Forming mechanism of multiple interfaces was proposed and utilized to explain the correlations between process and performance. Fiber content of the printed specimens can be easily controlled by changing the process parameters. When the fiber content reached 27%, flexural strength of 335MPa and modulus of 30GPa were obtained for the printed composite specimens. Composite components were fabricated to demonstrate the process feasibility. Potential applications could be found in the field of aviation and aerospace.

Abstract:Investigation of manufacturing continuous fiber reinforced thermoplastic polymer composites (CFRTPCs) through 3D printing technologies has attracted great attention in the past few years due to excellent properties of CFRTPCs, such as high strength-to-weight ratio and stiffness. It is found that the properties of CFRTPCs are affected not only by the properties of the individual parent materials but also by interfacial characteristics. Modification of the interface is a great method to improve the wettability between fiber and polymer and hence the mechanical properties of CFRTPCs. In this work, an ultrasound-assisted 3D printing device for CFRTPCs is developed. The changes of surface profile and chemical structure of carbon fiber and carbon fiber prepreg after ultrasonic treatment are studied. The effects of ultrasonic processing parameters on the microstructure and mechanical properties of CFRTPCs are provided. It is found that the tensile and flexural strength of composite materials are improved by 34% and 29%, respectively, compared with untreated material by using the ultrasonic amplitude of 40 μm, resin solution mass fraction of 10%, processing speed of 15 mm/s.

Abstract:The resin polarity, interfacial characteristics and modifications, and strengthening mechanisms of carbon fiber‐reinforced thermoplastic polypropylene and polyamide composites. The performance of carbon fiber‐reinforced thermoplastic composites (CFRTP) has been restricted by the performance of the interface. In general, the interfacial properties of CFRTP are determined by both the surface properties of the carbon fiber (CF) reinforcement and the infiltration properties of the thermoplastic matrices, which possess high melt viscosity and seem difficult to sufficiently infiltrate the fiber reinforcement. As a result, the melt flow characteristics of different matrices significantly influence the interfacial melt penetration and mechanical properties of CFRTP. In this paper, in order to explore the influence of melt flow characteristics of various thermoplastic resins toward CFRTP interfacial behaviors, high‐polarity polyamide (PA) and low‐polarity polypropylene (PP) resins are selected as representative resin matrices among commonly used resin systems. Specifically, the polarity differences and interface‐forming mechanisms of CFRTP are first established. Following a systematical discourse on the latest research progress of interfacial modifications in PP/PA‐based CFRTP are described, centering on the effects of various modification methods on improving the interlaminar/interfacial strength, toughness, impact strength, and bending strength of the composites. In addition, this paper also classifies the interfacial mechanisms of CFRTP in terms of interface bonding, interface strengthening, and interface failure. Finally, the shortcomings and future research directions are pointed out to achieve effective interfacial construction and innovative modification of CFRTP. Highlights An introduction of resin polarity differences of CFRTP is established. An introduction of interface‐forming mechanisms of CFRTP is established. State‐of‐art characterization techniques of CFRPs interface are provided. Effect of melt flow property on the interfacial behavior of CFRTP was explored. Abstract:Continuous fiber reinforced thermoplastic composite (CFRTC) 3D printing technology has been a hot research topic in the field of additive manufacturing in recent years. This technology greatly improves the mechanical properties of printed parts by adding continuous reinforced fiber to the thermoplastic polymer. This paper investigates the production of prepreg filaments for "independent extrusion" type Fused Deposition Modeling (FDM) 3D printing. Firstly, suitable impregnation process and materials are selected, and not only the overall design of the prepreg equipment is carried out but also combined with the impregnation theory and simulation to determine the structure of each impregnation mould. Finally, based on the prepreg equipment, continuous carbon fiber reinforced PLA prepreg filament is made. And 3D printing test was conducted. The equipment successfully manufactured continuous carbon fiber reinforced PLA prepreg with a diameter of about 0.38 mm and a monofilament tensile strength of 1200 MPa. The tensile strength of the printed parts reached 620 MPa by printing through an independent extrusion type 3D printer.

Abstract:Additive manufacturing technology brings new revolutionary potential for the development of carbon fiber reinforced polymer composites. Continuous carbon fiber reinforced composites developed using fused deposition modeling technology have the characteristics of high specific strength, high specific modulus, light weight, and flexible design, which is the solution direction for low-cost, rapid, and flexible application of advanced composite materials in the future. In this paper, the preparation of continuous carbon fiber reinforced polymer composites with continuous carbon fibers as reinforcement and thermoplastic/thermoset as matrix, surface modification and their mechanical properties are investigated, the interfacial characteristics and properties of continuous carbon fiber reinforced polymer composites under different pretreatment processes, auxiliary processes and post-treatment processes are studied, and the connection between the micro-morphology and the mechanical properties of this composite is further analyzed. The direction of defect resolution of continuous carbon fiber reinforced polymer composites fabricated by fused deposition technology is provided, and the future development direction is envisioned.

Abstract:Continuous natural fiber reinforced thermoplastic materials are expected to replace inorganic fiber reinforced thermosetting materials. However, in the process of fabricating the composite, it is difficult to impregnate the thermoplastic resin into reinforcement fiber because of the high melt viscosity. Therefore, intermediate material, which allows high impregnation during molding, has been investigated for fabricating continuous fiber reinforced thermoplastic composite by aligning resin fiber alongside reinforcing fiber with braiding technique. This intermediate material has been called “microbraid yarn (MBY.)” Moreover, it is well known that the interfacial properties between natural fiber and resin are low; therefore, surface treatment on continuous natural fiber was performed by using polyurethane (PU) and flexible epoxy (FLEX) to improve the interfacial properties. The effect of surface treatment on the mechanical properties of continuous natural fiber reinforced thermoplastic composites was examined. From these results, it was suggested that surface treatment by PU with low content could produce composites with better mechanical properties.

Abstract:The three aspects of cNFTCs 3D printing: fabrication technique/equipment, thermoplastic polymers, and continuous natural fibers. The combination of continuous natural fiber and fused filament fabrication (FFF) 3D printing enables the manufacturing of low carbon emitting, environment friendly, lightweight, and high strength biomass composites with designated geometry characteristics. In current literature, reviews associated with continuous fiber 3D printing primarily cover synthetic fibers, such as carbon fiber, Kevlar, and glass fiber. Very few pieces of literature on the FFF printing of continuous natural fibers are available. Techniques/methodologies for incorporating continuous natural fiber reinforcements in FFF is an emerging field of research. A comprehensive review and discussion on current progress and the future prospects of continuous natural fiber 3D printing would be beneficial to its development. This article summarizes the current research status of continuous natural fiber 3D printing, including information on printing techniques, materials, and the influence of printing parameters on composite properties, so as to provide reference for the future development of FFF technology using continuous natural fiber and thermoplastic composites.

Abstract:Carbon fiber reinforced plastics (CFRP) has been widely used in aerospace, military weapons, new energy and high-end vehicles due to its specific and superior strength, low density and long-lasting wear resistance. The processing of CFRP is very different from the traditional metal processing because of its heterogeneous structure, anisotropy and superior wear resistance of CFRP. Usually, CFRP has often various defects in mechanical processing and water jet processing, such as interlayer tearing, fiber pull-out, delamination, tool wear, and abrasive penetration. Through laser processing, the problems of CFRP materials existing in mechanical processing can be overcome. However, due to the huge differences in thermal physical properties such as thermal conductivity and vaporization temperature of carbon fiber and resin in CFRP, its laser processing also turns out to have some issues, such as heat-affected zone and fiber end expansion. This paper summarizes the research results of CFRP laser processing in China and internationally. Research progress was introduced in detail from various aspects including laser and material mechanism as well as laser processing parameters. It reports the experimental and theoretical studies covering the process accuracy in edge quality and the thermal characteristics in terms of heat-affected zone. Eliminating the heat-affected zone in the polymer matrix are considered the major obstacles of CFRP industrial applications. The methods of improving processing efficiency by increasing material removal rate and reducing processing time were reviewed. The influence of different thermal conductivity of carbon fiber and resin matrix in CFRP on the processing quality was discussed. Finally, the development trend and challenges of thermal conductivity of carbon fiber and resin in CFRP in theoretical modeling were proposed.

Abstract:In the current process for additive manufacturing of continuous carbon fiber reinforced resin matrix composites, the fiber and resin matrix are fed into the molten chamber, and then impregnated and compounded in the original position, and finally extruded and deposited on the substrate. It is difficult to control the ratio of fiber and resin, and to achieve good interface fusion, which results in an unsatisfactory enhancement effect. Therefore, an additive manufacturing process based on continuous carbon fiber reinforced polylactic acid composite prepreg filament was explored in this study. The effects of various process parameters on the formability of composites were studied through systematic process experiments. The results showed that the process parameters of additive manufacturing have a systematic influence on the forming quality, accuracy and efficiency, and on the mechanical properties of CFRP. Through the experimental optimization of various process parameters, a continuous and stable forming process was achieved when the nozzle aperture was 0.8 mm, the nozzle printing temperature was 240 °C, the substrate temperature was 60 °C, the wire feeding speed was 5 mm/s, the nozzle moving speed was 5 mm/s, the path bonding rate was 40%, and the printing layer thickness was 0.7 mm. Based on the optimized process parameters, direct additive manufacturing of a lightweight and high-strength composite cellular load-bearing structure could be realized. Its volume fraction of carbon fiber was approximately 7.7%, and the tensile strength was up to 224.3 MPa.

Abstract:Due to their outstanding overall performances, carbon fiber/poly(ether-ether-ketone) (CF/PEEK) composites have attracted a lot of interest recently. High-performance CF/PEEK composites have many advantages such as high strength, good toughness, and high service temperature, which have been widely used in various high-precision fields. This paper reviews the research progress of the CF/PEEK composite molding process and its applications in view of the research hotspots in recent years, laying the foundation for the research on the preparation technology and industrial application of the material. CF/PEEK molding process mainly includes injection molding, press molding, filament winding, 3D Printing, and automated fiber placement (AFP). Different processing methods and material ratios result in CF/PEEK materials with different mechanical properties. Since CF/PEEK has its own unique advantages over traditional metal materials in terms of mechanical properties, corrosion resistance, and density, CF/PEEK materials can be used to replace metal materials in many applications, such as aviation and aerospace, biomedical field and automotive part.

Abstract:Due to its exceptional advantages, such as high specific strength, high specific modulus, and good fatigue resistance, carbon-fiber-reinforced plastic (CFRP) is frequently utilized in aerospace, aviation, automotive, rail transportation, and other areas. Composite components typically need to be joined and integrated. In the equipment manufacturing industry, the most used methods for processing composite components are cutting, drilling, and surface treatment. The quality of CFRP is significantly impacted by traditional mechanical processing, causing flaws like delamination, burrs, and tears. Laser processing technology has emerged as a crucial method for processing CFRP for its high quality, non-contact, simple control, and automation features. The most recent research on the laser processing of CFRP is presented in this paper, supporting scientists and engineers who work in the field in using this unconventional manufacturing technique. This paper gives a general overview of the key features of laser processing technology and the numerous machining techniques available. The concepts and benefits of laser processing technology are discussed in terms of the material properties, mode of operation, and laser characteristics, as well as the methods to achieve high efficiency, low damage, and high precision. This paper reviews the research development of laser processing of carbon-fiber-reinforced plastics, and a summary of the factors affecting the quality of CFRP laser processing. Therefore, the research content of this article can be used as a theoretical basis for reducing thermal damage and improving the processing quality of laser-processed composite materials, while, on this basis, we analyze the development trend of CFRP laser processing technology.

Abstract:Recyclable carbon fiber reinforced polymer (CFRP) composites have attracted considerable attention in recent years due to the combined merits of excellent mechanical and thermal properties, recyclability and reprocessability. This paper reports on the successful preparation of closed-loop recyclable CFRP by in-situ polymerization and dynamic cross-linking (ISPDC) technology. The SEM, XPS and monofilament tensile curves were measured to investigate the morphology, chemical details, and mechanical properties of the recycled carbon fiber (CF); the chemical structure of the degraded resin was further characterized and analyzed according to the NMR and FTIR spectra. The obtained results show that under mild acidic conditions, the CFRP was degraded to high-quality recycled CF and linear polymer with methacrylic acid units, which can be used to prepare regenerated CFRP. In addition, due to the dynamic feature of the hemiacetal ester structure in the CFRP matrix, the CFRP also exhibited multiple functions, such as rapid welding, reprocessing, shape shifting, and self-healing, as well as the extremely long shelf life of composite prepregs. Our analysis of the recycling and dynamic exchange processes indicates that the strategy of embedding a releasable linker is dominant for the preparation of closed-loop recyclable and multifunctional CFRP.

Abstract:Recently, 3D printing of fiber-reinforced composites has gained significant research attention. However, commercial utilization is limited by the low fiber content and poor fiber-resin interface. Herein, a novel 3D printing process to fabricate continuous fiber-reinforced thermosetting polymer composites (CFRTPCs) is proposed. In brief, the proposed process is based on the viscosity-temperature characteristics of the thermosetting epoxy resin (E-20). First, the desired 3D printing filament was prepared by impregnating a 3K carbon fiber with a thermosetting matrix at 130 °C. The adhesion and support required during printing were then provided by melting the resin into a viscous state in the heating head and rapidly cooling after pulling out from the printing nozzle. Finally, a powder compression post-curing method was used to accomplish the cross-linking reaction and shape preservation. Furthermore, the 3D-printed CFRTPCs exhibited a tensile strength and tensile modulus of 1476.11 MPa and 100.28 GPa, respectively, a flexural strength and flexural modulus of 858.05 MPa and 71.95 GPa, respectively, and an interlaminar shear strength of 48.75 MPa. Owing to its high performance and low concentration of defects, the proposed printing technique shows promise in further utilization and industrialization of 3D printing for different applications.
Fiber–matrix impregnation behavior during additive manufacturing of continuous carbon fiber reinforced polylactic acid composites

Abstract:Continuous carbon fiber reinforced thermoplastic (C-CFRTP) composites have been broadly applied in key industries due to their excellent material properties. Fused filament fabrication (FFF), as a material extrusion additive manufacturing (AM) technology, can be applied to fabricate C-CFRTP parts with complex structures. However, the underlying fiber–matrix impregnation behavior during FFF of C-CFRTP composites, which is a key factor to bridge process parameters and mechanical properties, is still unknown. In this paper, we developed a theoretical model to discern the impregnation process at different parametric conditions. The microscopic measurement of continuous carbon fiber reinforced polylactic acid (PLA) specimens was conducted to characterize the impregnation percentage for the model verification. The results indicated that almost all predicted values agreed well with the experimental results. Additionally, the increase in impregnation percentage was found to improve the tensile strength. The findings in this work provide insights into the process-impregnation-property relationship and promote the effective FFF fabrication of C-CFRTP components.
