Numerical simulation of combustion and melting process in an aluminum melting Furnace: A study on optimizing stacking mode

Abstract:The study presents a cross-coupled numerical method for simulating natural gas combustion and melting process. The combustion process is modeled using the Eddy Dissipation Model (EDM), while the Enthalpy-Porosity and Volume of Fluid (VOF) methods are utilized to predict the time-dependent melting and deforming behavior of solid aluminum. The temperature distribution, gas velocity, and heat flux obtained from the combustion process serve as input conditions for simulating the melting process and predicting the changed shape and size of solid aluminum. The simulation is updated iteratively to reflect the altered geometry of solid aluminum. The results reveal that the heat flux through the solid–liquid interface is affected by the velocity of liquid aluminum and the contact area, and the thermal flux and the average flow velocity at the solid–liquid interface of the aluminum liquid exhibit a pattern of initial increase followed by a subsequent decrease over time. Additionally, the flow within the molten aluminum improves heat transfer exchange at the aluminum-air interface, by comparing melting rate and relative standard, stacking aluminum as a conical or cylindrical shape are better. Overall, this study contributes to the advancement of computational methods for simulating coupled combustion and melting processes and could build foundation to guide the energy saving and consumption reduction in aluminum production.
