A process is structurally feasible if the type of equipment it contains and how it is currently configured allow it to meet specified design requirements. Abstract:Because of their higher efficiency of energy utilization, heat-integrated distillation columns are widely used in the chemical industry. The strong coupling of columns due to the heat integration leads to difficulties for control and optimization. This work concerns the dynamic optimization of heat-integrated columns, because such processes are often disturbed by product and feed switchover. We propose to use an efficient sequential optimization approach to determine dynamic policies for minimizing operating costs of such processes. The numerical algorithm for sensitivity computation is improved and the computational expense is significantly reduced. The approach is successfully applied to a rigorous model of a pilot two-pressure distillation column system.

Abstract:The basic structure and energy conservation principles of an ideal heat integrated distillation column are introduced and its dynamic model was derived. The model can be employed for dynamics study as well as simulation. Through simulation of a benzene and toluene binary system, it has been demonstrated that the ideal heat integrated distillation column can realize the function of conventional distillation columns, thus indicating the potential of its practical application.

Abstract:There are inevitable defects for direct composition control in distillation processes, and temperature inference control is an alternative means. To make the temperature of an intermediate stage stable is a dominant method in temperature control. However, even with a satisfactory response in the stage temperature, there could still be product composition offsets. To solve this problem, we explore the relative stability of the composition profile pattern in distillation columns and present a modeling method based on the profile pattern. We then establish a dynamic relationship between the controlled temperature and the product composition according to this relative stability and utilize this method in closed-loop control. The temperature set-point is adjusted adaptively according to the state of the profile pattern, and the purity offsets could be decreased or eliminated. Conventional and heat integrated distillation columns are both illustrated in the simulation study. We develop two main types of control schemes for the two processes to investigate the effects of adaptive control methods. These control schemes are discussed to explain how to choose suitable methods for different situations.
Systematic Optimization Methodology for Simultaneous Process Design and Heat Exchanger Network Synthesis with Surrogate Models – Application to Distillation Column Complex

Abstract:Distillation units require huge amounts of energy for the separation of the multicomponent mixtures involved in refineries and petrochemical industries. Keeping the same separation standards, energy savings can be achieved in multiple ways. The overall efficiency of the distillation column system is determined from the trade-offs of the Operating Expenditures (OPEX) and Capital investment cost (CAPEX), as there is a strong interaction between the distillation columns and the Heat Exchanger Network (HEN) of the interconnecting streams. Therefore, the highly complex optimization of this trade-off necessitates moving towards process integration solutions. Individually, both distillation columns and HEN are well-defined rigorous problems and numerous methodologies have been developed for finding optimal solutions. The integrative problem however is larger in scale, computational demanding and less robust. In this paper, a systematic optimization methodology for process integration of a multicomponent distillation column complex is presented. The highly nonlinear and time consuming rigorous models of the distillation column are being substituted with simple surrogate models that generate operating responses with adequate accuracy. Moreover, another surrogate model is included in the Mixed Integer Non-Linear Programming (MINLP) formulation to enhance the accuracy of the results by considering the phase changes of the process streams involved in the HEN. The methodology is applied on two case studies of the aromatics separation PARAMAX complex and the results illustrate significant reductions on the Total Annualized Cost. With a scope limited to the benzene and toluene columns, the gain reaches about 15%.

Abstract:Internal thermally coupled distillation columns (ITCDIC) are the frontier of distillation energy saving research. In this paper, a novel energy saving model of ideal ITCDIC and a simulation algorithm are presented, upon which a series of comparative studies on energy savings with conventional distillation columns are carried out. Furthermore, we present an optimization model of ideal ITCDIC, which can be used to achieve the maximum energy saving and find the optimal design parameters directly. The binary system of benzene-toluene is adopted for the illustrative example of simulation and optimization. The results show that the maximum energy saving of ITCDIC is 52.25% (compared with energy consumption of conventional distillation under the minimum reflux ratio operation); the optimal design parameters are obtained, where the rectifying section pressure and the feed thermal condition are p(r) = 0.3006 MPa and q = 0.5107 respectively.

Abstract:Internal thermally coupled distillation column(ITCDIC) is a frontier in energy saving distillation research. In this paper, the optimal assessment on the energy saving and the operating cost for ITCDIC of nonideal mixture is explored. An evaluating method is proposed, and the pertinent optimization model is then derived. The ethanol-water system is studied as an illustrative example. The optimization results show that the maximum energy saving in ITCDIC process is about 35% and the maximum operating cost saving in ITCDIC process is about 30%,as compared with a conventional distillation column(CDIC) under the minimum reflux ratio operating; the optimal operating pressure of the rectifying section is found to be around 0.25 MPa; the effects of the feed composition,operating pressure and the heat transfer rate on operation are also found and analyzed. It is revealed that ITCDIC process possesses high energy saving potential and promising economical prospect.

Abstract:Internal Thermally Coupled Distillation Columns (ITCDIC) are the frontier of energy saving distillation research. In this paper, the ideal ITCDIC is considered. A novel mathematical model and a related simulation algorithm are proposed. The dynamic responses of open-loop, PID controllers and the responses of closed-loops are carried out. The results show that the ITCDIC is a self-balance process and could be operated smoothly with two PID controllers; the steady-state optimization met the need of ITCDIC optimization. Furthermore, a steady-state optimization model of the operation parameters is presented, which can be used to directly obtain the optimal operation parameters simultaneously guaranteeing not only the product quality and the maximum energy savings but also the dynamic operability and controllability. The benzene-toluene system is studied as an illustrative example.

Abstract:This paper studies the economical effect of considering rectifying/stripping section type heat integration in a pressure-swing distillation (PSD) process separating a binary homogeneous pressure-sensitive azeotrope. The schemes for arranging heat integration between the rectifying section and the stripping section of the high- and low-pressure distillation columns, respectively, are derived and an effective procedure is devised for the conceptual process design of the heat-integrated PSD processes. In terms of the separation of a binary azeotropic mixture of acetonitrile and water, intensive comparisons are made between the conventional and heat-integrated PSD processes. It is demonstrated that breaking a pressure-sensitive azeotropic mixture can be made more economical than the current practice with the conventional PSD process. For boosting further the thermodynamic efficiency of a PSD process, it is strongly suggested to consider simultaneously the condenser/reboiler type heat integration with the rectifying/stripping section type heat integration in process synthesis and design.

Abstract:This article presents some aspects of implementing empirical modelling and advanced control strategies of an industrial propylene/propane splitter, including a softsensing model of the distillate composition based on Neural-Network-Based-Fuzzy-System (NNBFS) and Principal Component Analyisis (PCA) from the selected secondary measurements, some advanced regulatory schemes and a multivariable predictive control scheme of top product quality and bottom product quality, etc. Industrial application results show that the empirical model and advanced control can increase the splitter tower stability, improve the distillate product quality and increase recovery of distillate product while reducing energy consumption.

The distillation network is embedded in the superstructure-based framework for reaction-separation-recycle process synthesis to explore the mass interaction in different sub-systems. In the superstructure, complete interconnections among reactor modules as well as necessary connections between reactor modules and distillation columns are involved to guarantee opportune coupled degree. Based on this, component distribution in distillation through Underwood equations is introduced to provide desired products with required purity and multiple component mixtures as feedback to the reactor network, achieving the optimization of mass interaction in the whole flowsheet. Furthermore, Fenske-Underwood-Gilliland shortcut method to design columns with and without sidestream, and finite element with orthogonal collocation approach to design PFRs are employed, so that reasonable tradeoff between model accuracy and solution difficulty is achieved. Finally, two literature examples are performed to demonstrate the feasibility and validity of the proposed methodology.

Abstract:A modified fully thermally coupled distillation column is proposed, with utilization of the existing distillation columns of the conventional system, and its control scheme is suggested here. The proposed distillation system is applied to a benzene-toluene-xylene (BTX) separation process, of which the system design and control performance evaluation are conducted using the HYSYS software. The performance of the suggested 3 × 3 control is examined in the set-point tracking of product specification and the regulation for the changes of feed flow and composition. The pairings of three proportional-integral control loops are the reflux flow and the specification of overhead product, the prefractionator vapor flow and that of the side product, and the vapor boil-up rate and that of the bottom product. The multi-variable controllability using various indices is investigated for the proposed control scheme, and the controllability is compared with that of the cross-pairing between the control loops of the side and bottom products.

Abstract:Distillation columns are critical unit equipment of cryogenic air separation plants. Variable operating adjustment of distillation columns is to optimally change the products and recycle rates under wide variable operating conditions. The distillation column models are used to calculate the temperature and molar fractions of each stage for the variable operating adjustments. The classical calculation based on the stage-by-stage model is quite time consuming, hence in this paper a new compartmental model based on variable liquid holdups of the large-scale distillation column is established. Criterions for both partitioning the distillation column and selecting sensitivity stages are proposed, and the method of solving the liquid holdup factor is presented. The physical property data is pre-solved and the dimensions of the compartmental model are reduced to speed up the calculation under variable operating conditions. The new compartmental model is compared with the stage-by-stage model and the aboriginal compartmental model to assess the merit of the proposed modeling and solving strategy with regard to prediction accuracy and computational efficiency. Abstract:The traditional methods for the solution of flexibility index and design problems are mainly developed by numerical calculation methods. In this work, a new solution approach is proposed for chemical systems described by polynomials to deduce explicit expressions of flexibility index on the value of the continuous design variables without solving any optimization problems. First, the flexibility index and design problems are reformulated as an existential quantifier model. Then, the cylindrical algebraic decomposition (CAD) method is introduced to project the solution space onto the dimension of design variables, flexibility index and uncertain parameters. Last, the analytical expressions between design variables and flexibility index can be deduced by the inscribed hyperrectangle checking rule. The case studies show that the proposed method is applicable to relatively small- or medium-scaled problems and the explicit relationship between the flexibility index and design variables can be deduced, regardless of linear or nonlinear systems. Abstract:If the composition of a binary homogeneous azeotrope changes significantly with pressure, the chemical components can be efficiently separated by using two distillation columns that operate at different pressures. This process is called pressure-swing azeotropic distillation. This paper updates the work of Abu-Eishah and Luyben (Ind. Eng. Chem. Process Des. Dev. 1985, 24, 132−140). These authors studied a partially heat-integrated two-column system in which an auxiliary reboiler permitted independent adjustment of vapor boilup in both columns. In the present paper, the two columns operate in the “neat” mode without any auxiliary reboiler. The details of achieving rigorous steady-state and dynamic simulations of the neat system in Aspen Plus and Aspen Dynamics are discussed. The condenser duty in the high-pressure column must equal the reboiler duty in the low-pressure column. Abstract:Depropanizer and debutanizer in the ethylene separation process are modeled with simultaneous equations manner,which is based on rigorous calculation of thermodynamic properties.Large-scale optimization algorithm and automatic differentiation technique are exploited to solve the model under wide variation of feed conditions.Simulations are carried out in parallel with Aspen Plus Equation Oriented(EO) mode,provided with the same initial values,scaling factors and convergence criterions.It is validated that the simulation results are very much close to each other under nominal feed condition.However under wide variation of feed conditions,the proposed simultaneous method is much better.It is shown that convergence and efficiency could be improved significantly by large-scale optimization algorithm and sparse automatic differentiation technique.

Abstract:Flexible synthesis and control which can be both used to reduce the influences of disturbances on heat exchanger networks are often considered as two separate issues assisting network development at different stages. A proper integration of these separate yet connected tasks carries the promise of achieving superior designs. Currently, the study of integration of heat exchanger networks is still towards a sequential procedure consisting of initial flexible synthesis based on steady-state economic calculations followed by a controller. To overcome this challenge, based on the stage-wise superstructure, an optimization framework in this work is presented to address dynamic flexible synthesis and advanced control simultaneously for maximizing performance in face of disturbances. The framework is based on a sequential iterative procedure that decomposes the overall problem into two stages. The first stage is performed by the dynamic flexibility analysis where the design variables are chosen. In the second stage, the optimization variables are adjusted during the discrete time intervals on the realizations of the control actions and the variation ranges of outlet stream temperatures. The sequential iterative is to map the temperature regulations to the network configuration retrofits. The application to two case studies indicates that the proposed framework returns solutions which are considerably better all in terms of dynamic flexibility, economics and control performance than those published in literature. Compared to previous literature studies, the optimized solutions feature a total annual cost reduction up to 14.95%, a decrease in control action up to 48.58% and an increase in control performance up to 61.83%. Moreover, the application to two case studies indicates that allows solving a real-world problem with up to 26 hot streams and 29 cold streams (leading to models with a size of 523 binary variables and 1655 equations).

Abstract:Pressure Swing Distillation is a widely adopted solution for the separation of pressure-sensitive azeotropic mixtures in various chemical industries. While this method yields high-purity products, it comes with inherent challenges such as elevated operating costs and energy consumption. However, the temperature differential between the two columns involved presents a compelling opportunity for heat integration. In this study, 18 distinct heat integration scenarios were systematically evaluated using a process simulation software to identify the optimal column configuration for minimizing the Total Annualized Cost. These scenarios span five categories: the Conventional Method, Partial Heat Integration, Full Heat Integration, Internal Heat Integration Distillation Column, and External Heat Integration Distillation Column. The Vapor Recompression Column and Divided Wall Column schemes were applied to each method. Genetic Algorithm served as the optimization tool to determine the best arrangement with TAC as the objective function. Additionally, the environmental impact, assessed through CO2 emissions, was considered. Results indicate that the most economically and environmentally friendly solution is the I-HIDiC with divided wall columns, incorporating VRC systems in both columns. This approach offers a remarkable 66.5% cost savings and a substantial 96.3% reduction in CO2 emissions.

Abstract:The technology of the heat-integrated distillation column (HIDiC) has shown to be a potential energy-saving alternative for separating close-boiling mixtures. However, the economic aspects are a critical factor to extensive use of this distillation sequence in real applications. In this research, a novel stochastic optimization algorithm called Boltzmann univariate marginal distribution algorithm (BUMDA) with constraints handling has been implemented to optimize HIDiC sequences. Three binary mixtures were examined: butanol–isobutanol, n-heptane–cyclohexane, and benzene–toluene. The evaluation was performed by applying a new robust methodology using the interface Matlab–Excel–Aspen Plus. The model Radfrac was used in the simulations in Aspen Plus. The minimization of the total annual cost was established as the fitness function of the problem.
