Bead geometry prediction for gas metal arc directed energy deposited layer using interpretable machine learning

Abstract:Gas Metal Arc Directed Energy Deposition as a common Additive Manufacturing process has disruptive feasibility for advanced metal parts fabrication. The process has the advantages of high form efficiency, high material utilization rate, and low cost. However, its limitation lies in the geometric inaccuracy of the forming parts, which restricts its widespread application. This work addresses the former problem by capturing the relationship between process parameters and geometry using interpretable Machine Learning. For this purpose, several mild steel beads with different scanning speed and wire delivery speed are fabricated using an additive manufacturing system including Gas Metal Arc welding machine, an industrial robot, control software, required set-up software and peripheral accessories necessary. Identify the scanning speed range that yields a well-forming surface morphology for the deposited layer. The cross-sectional profile of the as-deposited beads are fitted utilizing four common curve equations: parabola, arc, cosine, and ellipse. Using the mathematical model, accurately predict the geometric dimensions and contour profiles of a single-track deposited layer, propose optimization solutions for process parameters to achieve high forming accuracy of deposited components. Based on the work results, a mobile app was developed to instantly predict the dimensions of deposited layers for fabricating parts.
