Abstract:Alkaline water electrolysis at high current densities is plagued by gas bubble generation and trapping in stochastic porous electrodes (e.g., Ni foams), which causes a significant reduction in the number of electrolyte accessible catalyst active sites. Here, 3D printed Ni (3DPNi) electrodes with highly controlled, periodic structures are reported that suppress gas bubble coalescence, jamming, and trapping and, hence, result in rapid bubble release. The 3DPNi electrodes decorated with carbon‐doped NiO achieve a high current density of 1000 mA cm−2 in 1.0 m KOH electrolyte at hydrogen evolution reaction and oxygen evolution reaction overpotentials of 245 and 425 mV, respectively. This work demonstrates a new approach to the deterministic design of 3D electrodes to facilitate rapid bubble transport and release to enhance the total electrode catalytic activity at commercially relevant current densities.

Abstract:The development of water electrolyzer is challenging as we approach theoretical limits arising from electrochemical reactions and micro-scale bubble dynamics. In this research, two-phase flow and bubble dynamics are in-situ studied in a special designed single-channel electrolyzer. The devices fabricated by a 3D printer provide a whole vision of the electrochemical reaction within the channel. In-situ observations of channel-scale hydrogen and oxygen micro-bubbles dynamics are conducted, and the whole process of hydrogen evolution reactions (HERs) and oxygen evolution reactions (OERs) are simultaneously studied. The results indicate that all bubbles generate at the interface between the proton exchange membrane and the electrode wire, and the operating conditions have a great impact on the micro bubble evolution process. The bubble detachment diameter is inversely proportional to the flow velocity, but is in direct proportion to the current density. Finally, a mathematic model has been developed, and shows a good agreement with experimental data. Those results could help to better understand the bubble evolution mechanism, in order to further understand the electrochemical reaction.

Abstract:As renewable energies become increasingly popular as a countermeasure against global warming, hydrogen is attracting attention as a new energy medium. This is because surplus electricity from renewable energy sources, whose generation is unstable, can be used to electrolyze water (water electrolysis) and convert it into storable hydrogen, which can then be reconverted into electricity by fuel cells and used when needed. By using hydrogen for long-term energy storage and utilizing surplus energy, dependence on fossil fuels can be reduced, resulting in a decrease in greenhouse gas emissions. Water electrolysis technology, particularly Proton Exchange Membrane (PEM) water electrolysis, is currently receiving attention due to its high efficiency, high safety, and a large operational range of current density. In PEM water electrolysis cells, bubbles are produced in the liquid water due to an electrochemical reaction in which water is decomposed into oxygen at the catalyst layer inside the anode. There is a concern that the concentration overvoltage increases as these bubbles remain inside the porous transport layer (PTL), resulting in a decrease in the efficiency of electrolysis. However, the behavior of bubbles during the electrolysis has not been fully clarified, and it is necessary to understand the discharge behavior of bubbles in the PTL. This study aims to clarify the bubble retention behavior in the PTL of PEM water electrolysis cell by in-situ bubble visualization using an X-ray microscopy system. Measurements were taken on 2 types of PTL made from carbon or titanium dioxide with different fiber diameters, pore sizes, and wettability to investigate the effect of PTL structure on bubble accumulation and discharge behaviors. Two-dimensional X-ray images were taken before the start of water electrolysis (when the PTLs were filled with liquid water) and during water electrolysis (when bubbles were generated), and the bubble distribution within the PTL and the channel was quantified from the changes in brightness. By tuning the X-ray transmission thickness of the PTL and X-ray energy, the bubble behavior during the electrolysis were successfully visualized. In the case of the carbon PTL (Fig. 1(a), fiber diameter: 10 μm, pore diameter: 150 μm), bubbles were accumulated under the rib area (Fig. 1(b)), while in the case of the titanium PTL (Fig. 1(c), fiber diameter: 25 μm, pore diameter: 50 μm), bubbles were relatively uniformly distributed (Fig. 1(d)). This result is believed to be due to the titanium's superior wettability, which prevents the accumulation of bubbles by inhibiting their bridging between pores. Furthermore, the titanium PTL is attributed to have a lower gas saturation ratio owing to its smaller pore diameter, which effectively prevents bubble coalescence. These results suggested that the pore size and the wettability of the PTL strongly affect the bubble behavior, and the in-situ observation is quite important to understand it. Figure 1

Abstract:Surfacebubbles on the electrode can significantly improvethe electrosynthesis of hydrogen peroxide by a two-electron wateroxidation reaction. Surfacebubbles on electrodes generated via gas evolution reactionare generally considered harmful to the desired electrochemical reactionas they reduce the electrochemically active area and increase energyconsumption. However, it is shown herein that surface bubbles on theelectrode can significantly improve the electrosynthesis of hydrogenperoxide (H2O2) by a two-electron water oxidationreaction (2e-WOR) due to the high concentration of OH- accumulated by the corona of the bubbles. Inspired by this understanding,aerophilic PVDF-coated CFP electrodes were designed to prolong theresidence time of the in situ generated surface bubbles to improvetheir 2e-WOR selectivity from 16.3 to 62.5%, and the H2O2 generation rate was as high as 28.4 & mu;mol min(-1) cm(-2). This study subverts long-heldassumptions about the effect of the bubbles on the electrode towardelectrochemical reaction and provides a theoretical guideline fordesigning 2-WOR catalysts.

Abstract:Aligned porous electrodes with different pore sizes and thicknesses are prepared by freezing casting method, and the effect of the electrode thickness and pore size on hydrogen evolution reaction (HER) performance and bubble removal capability are experimentally studied. The results show that the pore size and thickness of the aligned porous electrodes have a significant impact on the HER performance by affecting the electrochemical active surface area (ECSA) and bubble transport process. The influence of pore sizes and electrode thicknesses on HER performance are different with current density. In the region of low current density, the effect of electrode thickness on electrochemical performance is more significant than that of pore size. While at high current density pore size becomes a limiting factor for electrochemical performance. Additionally, the Δζ γ is proposed to evaluate the bubble removal capability, and a small Δζ γ indicates the good bubble removal efficiency.

Abstract:In today’s world, concern is growing about the future of energy. Despite very ambitious international climate goals by 2050, global energy-related carbon dioxide (CO 2 ) emissions keep increasing. In order to tackle this problem, hydrogen (H 2 ) might become a significant part of the solution since it is a way to produce, store, move and use energy in a clean way. However, more than 95% of the actual hydrogen production is made of grey hydrogen, e.g. H 2 produced from fossil fuels, which leads to high CO 2 emissions [1]. One way to decarbonise this energy vector is to use renewable energies (solar panels, wind turbines, etc.) to produce green hydrogen via water electrolysis. Among the various technologies available to perform water electrolysis, alkaline water electrolysis (AWE) is the most mature one. In general, AWE consists of two planar electrodes separated by a certain distance and operating in a liquid alkaline electrolyte solution (e.g. KOH, potassium hydroxide). Recent studies show that it is possible to significantly increase the performance of such electrolysers by substituting the traditional gap-cell design by a zero-gap cell [2,3]. To do so 3D electrodes such as foams and 3D-printed structures are used, leading to an increase of the surface area and as a result, to a higher hydrogen production rate. These 3D electrodes are incorporated between the planar current distributors at either side of a membrane or diaphragm, reducing the interelectrode distance to the thickness of the separator. In the case of traditional cells, the hydrogen bubbles will tend to evolve only from the surface of the 2D current distributor plates, while for zero-gap cells gases evolve inside the porous structure. The process can be improved even more by forcing the electrolyte flow, favouring bubble removal. Finally, a bi-layer configuration with a catalyst layer presenting high specific surface area near the separator along with a porous transport layer (PTL) allows for a very high hydrogen production in the catalyst and an easy evacuation of the bubbles through the PTL. Recent experimental results in our group validate the enhanced performance of a bi-layer foam configuration where a fine foam acts as the catalyst layer and a coarser one as the PTL. In order to have a better understanding of the electrolyte flow behaviour inside these 3D electrodes, Computational Fluid Dynamics (CFD) was used as a tool to simulate the single-phase flow numerically. The purpose of this is to determine optimal flow parameters in order to favour hydrogen bubble removal while benefiting from the high surface area of the 3D electrodes. Up to now, it appears that this kind of analysis has rarely been addressed in the literature [4]. In our specific case, the foams used as the catalyst and the PTL have characteristic pore sizes of 450 μm and 3000 μm, respectively. In order to obtain an accurate geometric representation, the foams were scanned using high-resolution micro-CT (computed tomography). A computational mesh was then obtained by reconstructing the highly detailed scanned data. The incompressible Navier-Stokes equations for the single-phase flow were solved using the Finite Element Method (FEM) implemented in MigFlow software [5]. In Figure 1 we present results from a simulation with the PTL width being three times the width of the catalyst layer, and the inlet velocity 1 m/s. It appears that the electrolyte velocity in the direction perpendicular to the flow is the highest in the area close to the interface between the catalyst and the PTL, meaning that this configuration would help extracting hydrogen bubbles off the catalyst layer, towards the coarser porous region. It is important to note that the results obtained in this case were not considering the gas phase. We are currently working on the development of a multiphase pore-resolved model to see whether the assumption of optimal bubble removal is confirmed for multiphase flow. To this end, a Eulerian-Eulerian two-fluid model must be implemented for the liquid electrolyte and the gaseous bubbles. One key aspect is to correctly define closure relations for the interfacial exchange terms that appear in the momentum equations. Hydrogen bubble formation, growth and escape from the porous electrodes might also be considered. This work is a first step towards the modeling of the whole alkaline water electrolysis process through 3D porous electrodes. Figure 1

Abstract:The performance of alkaline water electrolysis (AWE) at high current densities is limited by gas bubble generation on the surface of electrodes, which covers active sites and blocks mass transfer, resulting in lower AWE efficiency. Here, we utilize electro-etching to construct Ni electrodes with hydrophilic and aerophobic surfaces to improve the efficiency of AWE. Ni atoms on the Ni surface can be exfoliated orderly along the crystal planes by electro-etching, forming micro-nano-scale rough surfaces with multiple crystal planes exposed. The 3D-ordered surface structures increase the exposure of active sites and promote the removal of bubbles on the surface of the electrode during the AWE process. In addition, experimental results from high-speed camera reveal that rapidly released bubbles can improve the local circulation of electrolyte. Lastly, the accelerated durability test based on practical working condition demonstrates that the 3D-ordered surface structures are robust and durable during the AWE process.

Abstract:Hydrogen is widely recognized as a clean and sustainable energy source. One of the most promising methods for hydrogen production is alkaline water electrolysis. The efficiency and cost-effectiveness of this process heavily depend on the choice of a suitable porous electrode structure. This paper aims to investigate impact of the porous structure on the performance of alkaline electrolytic water through experiments and multi-physics field simulation. Specifically, the whole cell performance test and hydrogen-evolution reaction (HER) test of nickel foam were conducted in an electrolytic cell using 1 M KOH. Results revealed that various parameters of the electrode structure, such as specific surface area, pore density, thickness, and electronic conductivity, significantly influenced the hydrogen evolution. Increasing the specific surface area or pore density proved to enhance the hydrogen evolution under conventional voltage. Reducing the thickness has a similar effect. Additionally, materials with high conductivities increase the reaction rate. Based on experimental results, the optimal nickel foam cathode structure was 1000 μm thickness and 75 PPI pore density. The results of stability tests and electrolysis voltage efficiency analysis provide further support for the positive effect of this structure on hydrogen evolution. This study provides rational reference for designing efficient and stable porous electrode structures.

Abstract:Gas bubbles in proton exchange membrane (PEM) electrolyzers are the main source of mass transport loss in the porous transport layer at high current densities. However, the complexity and opacity of the porous transport layer make it challenging. In this study, a microfluidic reactor with an electrochemical reaction boundary is designed to observe the bubble behaviors in the porous transport layer. The detailed bubble growth and detachment mechanisms are explored based on the visualization results. Results show that the gas phase evolution undergoes the unsteady growth stage and the steady stage. Bubble behaviors including free movement, coalescence, breakthrough and detachment are observed for a single bubble in the porous transport layer. The gas phase saturation in the porous transport layer as well as the applied voltage increases with increasing the current density. Moreover, as the flow rate increases, the time for the first bubble detachment and the number of bubble detachment gradually decrease, and the average detachment radius of the bubble gradually increases. A lower applied voltage is needed under a higher flow rate due to low mass transfer resistance. The proposed method can help us understand the dynamic behavior of bubbles in the porous transport layer of PEM electrolyzers.

Abstract:Understanding bubbles evolution kinetics on electrodes with varied geometries is of fundamental importance for advanced electrodes design in gas evolution reaction. In this work, the evolution kinetics of electro-generated hydrogen bubbles are recorded in situ on three (i.e. smooth, nanoporous, and nanoarray) Pt electrodes to identify the geometry dependence. The bubble radius shows a time-dependent growth kinetic, which is tightly-connected to the electrode geometry. Among the three electrodes, the smooth one shows a typical time coefficient of 0.5, in consistence with reported values; the nanoporous one shows a time coefficient of 0.47, less than the classic one (0.5); while the nanoarray one exhibits fastest bubble growth kinetics with a time coefficient higher than 0.5 (0.54). Moreover, the nanoarray electrode has the smallest bubble detachment size and the largest growth coefficient (23.3) of all three electrodes. Based on the experimental results, a growth model combined direct bottom- injection with micro-convection is proposed to illustrate the surface geometry dependent coefficients, i.e., the relationship between geometry and bubble evolution kinetics. The direct injection of generated gas molecules from the bottom of bubbles at the three phase boundaries are believed the key to tailor the bubble wetting states and thus determine the bubble evolution kinetics.

Abstract:Electrodes with porous structures are widely used in commercial alkaline water splitting devices. By optimizing the porous structure, the efficiency of alkaline water splitting devices could be evidently promoted. In this work, nickel electrodes with gradient porosity distribution were designed and fabricated through selective laser melting. The effect of gradient porous distribution structure on electrochemical performance of Ni electrode was evaluated. The results showed that with small pores towards counter electrode the prepared Ni electrodes exhibits better anodic performance, and a better cathodic performance is observed with big pores towards the counter electrode. It was considered as joint effect of active specific area and mass transfer. Finally, by applying an electrolysis cell with optimized arrangement, an improvement of 14% electrolysis efficiency is achieved, which shows the potential of Ni electrodes with gradient porosity distribution to be applied in commercial application of hydrogen generation.

Abstract:Gas bubble dynamics and two-phase flow have a significant impact on the performance and efficiency of proton exchange membrane electrolyzer cells (PEMECs). It has been strongly desired to develop an effective experimental method for in-situ observing the high-speed/micro-scale oxygen bubble dynamics and two-phase flow in an operating PEMEC. In this study, the micro oxygen bubble dynamic behavior and two-phase flow are in-situ visualized through a high-speed camera coupled with a specific designed transparent PEMEC, which uses a novel thin liquid/gas diffusion layer (LGDL) with straight-through pores. The effects of different operating conditions on oxygen bubble dynamics, including nucleation, growth, and detachment, and two-phase flow have been comprehensively investigated. The results show that temperature and current density have great effects on bubble growth rate and reaction sites while the influence of flow rate is very limited. The number, growth rate, nucleation site, and slug flow regime of oxygen gas bubbles increase as temperature and/or current density increases, which indicates that an increase in temperature and/or current density can enhance the oxygen production efficiency. Further, a mathematical model for the bubble growth is developed to evaluate the effects of temperature and current density on the bubble dynamics. A mathematical model has been established and shows a good correlation with the experimental results. The studies on two-phase flow and high-speed micro bubble dynamics in the microchannel will help to discover the true electrochemical reaction at micro-scale in an operating PEMEC.

Abstract:The determination of bubble size distribution is a prerequisite for the study of gas-liquid two-phase flow characteristics in electrolytic cells. Here the departure diameter of hydrogen bubbles and oxygen bubbles and their detachment process from a nickel wire electrode during water electrolysis are studied using high-speed photography. The results show that in industrial alkaline environment, the departure diameters of most hydrogen bubbles and oxygen bubbles are generally smaller than 60 μm and 250 μm with the current density ranges from 0.15 to 0.35 A/cm2. The adhesion force of hydrogen bubbles on a nickel wire is found to be so weak that they can separate with a tiny size. The diameters of oxygen bubbles conform to normal distribution, and its distribution range widens with the increase of current density. The theoretical analysis show that the comprehensive conversion rate of current-to-bubble is unexpectedly low especially at low current densities, which may be attributed to the loss of gas components caused by bubble detachment mode. The majority of oxygen bubbles detach by a sudden bounce after coalescence, which may bring strong disturbance to the concentration boundary layer. This also indicates the coalescence-induced bubble departure mode may occupy a dominant position in the electrolyzers.

Abstract:Achieving industrial‐scale hydrogen production requires electrodes with both high activity and stability. To this end, a 3D‐printed Janus porosity electrode is employed to control bubble behavior, coupled with the in situ growth of active materials exhibiting excellent catalytic activity and stability. This represents a significant step toward the future of hydrogen production. The catalytic performance and the stability of the water electrolysis system have perplexed the practical splitting water. Herein, 3D‐printed metallic electrodes with Janus porosity are reported, which can achieve the efficient bubble emission and provide high surface area. After a further one‐step treatment, the catalysts of Ru–Ni(OH)2 and Fe–Ni(OH)2 nanoarrays are in situ grown on the electrodes. Theoretical calculations and systematical experiments confirm the synergistic effect of the gradient morphology and the in situ grown catalysts. The electrolyzer shows unprecedented activity with an overpotential of 98 mV for hydrogen evolution reaction and 343 mV for oxygen evolution reaction at the current density of 500 mA cm−2 and outperformed stability, which can deliver 500 mA cm−2 at the voltage of 1.638 V for 2100 h with no significant decay, far exceedingly most state‐of‐the‐art electrolyzers. This 3D electrode with controllable bubble motions offers a viable solution for future industrial sustainable hydrogen production technology.

Abstract:The deactivation of the reaction surface caused by bubble covering is an important factor that causes the decrease in the efficiency of water electrolysis. By combining an electrochemical workstation with a high-speed camera, the evolutionary properties of hydrogen bubble and potential were obtained on a horizontal microelectrode with a diameter of 100 μm. During the electrolysis, individual bubbles evolved periodically on the electrode surface. Under the influence of electrode adsorption, the detachment diameter of the bubble is independent of current density, but with the increase of current density, the bubble detachment frequency increases. With the increase of ethylene glycol (EG) concentration, the bubble detachment frequency increased. When the concentration of EG is greater than 7.5 g/L, the surface tension of the solution is lower than that of water, at which time the detachment mode of the bubble changes. Separating the resistance caused by the bubbles from the total resistance, it was found that the additional resistance caused by the bubbles rapidly became smaller as the EG concentration increased until the EG concentration reached 7.5 g/L. The total resistance decreases first and then increases when the EG concentration is greater than 3 g/L.

Abstract:During water electrolysis on 3D electrodes, gas bubbles can get trapped; this work evaluates 3D printed electrode geometries with triply periodic minimal surfaces (TPMS); a combined experimental and modeling approach identifies the TPMS structural parameters that minimize bubble entrapment; under forced electrolyte flow, the cell overpotential can be reduced by more than 20%. A zero‐gap cell with porous electrodes is a promising configuration for alkaline water electrolysis. However, gas evacuation becomes a challenge in that case, as bubbles can get trapped within the electrode's 3D structure. This work considers a number of 3D printed electrode geometries with so‐called triply periodic minimal surfaces (TPMS). The latter is a mathematically defined structure that repeats itself in three dimensions with zero mean curvature, and can therefore be expected to be particularly well‐suited to enhance gas evacuation. Another advantage as compared to other state‐of‐the‐art 3D electrodes like foams or felts lies in the fact that their porosity, which determines the available surface area, and their pore size or flow channel dimensions, which determines the degree of bubble entrapment, can be varied independently. By a combined experimental and modeling approach, this work then identifies the structural parameters that direct the performance of such 3D printed TPMS geometries toward enhanced gas evacuation. It is demonstrated that an optimal combination of these parameters allows, under a forced electrolyte flow, for a reduction in cell overpotential of more than 20%. This indicates that efforts in optimizing the electrode's geometry can give a similar electrochemical performance enhancement as optimizing its electro‐catalytic composition.
