Abstract:The paper presents results of modeling and testing of a heavy weight part made of Cr-Mo, which was V-modified ultra-high strength steel grade AISI 4140, processed through a novel open-die forging schedule and two alternative routes of two-stage heat treatment cycles designed to meet requirements of high-duty components for energy sector. Taking advantage of unconventional forging conditions based on assumption of large feed and reduction ratios and the modification of chemical composition better control of austenite grain was achieved to minimize abnormal grain growth and/or strain uniformity problems. With aid of Finite Element Modeling of multi-stage sequence of upsetting and cogging strain distribution was optimized so as to minimize strain fluctuations on the length to range 2.2?2.7,and correlated with microstructure produced at every major stage on the large cross-sections of the shaft. Designed with aid of finite element method processing cycles was verified in full-scale physical modeling with use of 16 ton forging ingot, including two alternative quenching strategies: oil vs. water spray and air. Examination of material in as-forged, normalized and heat-treated condition was carried out to observe response of hot-worked material and the effect of cooling conditions on microstructure during final heat treatment. As observed, employing large feed ratios on cogging and varied cooling allowed suppress detrimental effect of inevitable abnormal grain growth which resulted in 1-2 ASTM grain in as-forged conditions to reach 6 ASTM in normalized and 8/9 ASTM after quenching in oil and water spray, respectively, which allows producing after tempering, correspondingly, 44?48 and 85?122 J/cm2 V-notch impact strength in the critical area of the forged shaft.

Abstract:For the first time results of heat treatment under laboratory and industrial conditions of housing components made of 15Kh1M1FL grade steel with an operating time of more than 150 thousand hours by six versions during reconstruction of PT-60-130 and T-100-130 turbines are summarized. Heat treatment version tensile properties, critical brittleness temperature, and stress-rupture strength are considered for each metal. It is demonstrated by experiment that high temperature tempering is most suitable for components with metal whose forecast strength properties exceed by 50 MPa those predicted for operating hours. It is established that single normalizing with tempering provides adequate mechanical properties for metal components made of steel grade 15Kh1M1FL for short-term and long-term loading, and it is most suitable for high pressure cylinder housings whose metal strength decreases during prolonged use. It is demonstrated that for metal components made of the steel in question three heat treatment versions with double heating above the full recrystallization temperature and tempering provides increased short-term and stress-rupture strength combined with relatively moderate crack resistance under impact loading. In view of significant oxidation capacity and the possibility of treated surface distortion use of these regimes is most appropriate for stop and control valve housings within whose metal micro-damage may occur alongside cracking. Cyclic heat treatment with heating below the complete recrystallization and tempering temperature did not provide a favorable result.

Abstract:12Cr1MoV is commonly used for pressure pipes in thermal power plants. However, its service life has always prevented the development of such metallic materials. This experiment applies a tensile and impact experiment to investigate the metal cluster of 12Cr1MoV low-alloy and heat-resistant steel with 60,000 h service at 550 °C. Results indicate that, after 60,000 h of high-temperature exposure, the metal cluster of Cr, Mo, and V elements may gradually decrease. First, the decreasing elements will precipitate out of the solid solution. Then, the precipitated elements transform into carbides that accumulate and grow on the grain boundaries. The continuous growth of the precipitated carbide of alloy elements may also create pearlite in the cluster, which results in severe pearlite periodization and tensile fracture due to plastic, through-crystal fracture. Then, the solid solution-strengthened tissue disappears, which severely decreases the thermal strength of 12Cr1MoV low-alloy and heat-resistant steel. At the same time, the brittleness of the steel will increase. The end of life of the metal occurs after 60,000 h of high-temperature use at 550 °C. This result may also provide a basis for future life assessment of 12Cr1MoV steel.

Study on Heat Treatment of 20Cr3MoWVA Steel

Abstract:The 20Cr3MoWVA steel by different heat treatment was carried out.The microstructure,surface hardness and center hardness were analyzed.The results show that the mechanical properties of 20Cr3MoWVA steel can satisfy the technique request of gear after carbonitriding or carburizing,reheating and oil quenching at 910 ℃ then tempering at low temperature.

Abstract:Development of high temperature and high strength material is very essential for the construction of Ultra Super Critical (USC) power plants to improve the thermal efficiency and reduce CO2 emissions. In this work, the chemical composition design of a high Cr ferritic steel 1Cr10NiMoW2VNbN for USC steam turbine rotor is discussed. Tensile tests of the newly developed steel at both room temperature and elevated temperatures and creep rupture tests of smooth bar and Bridgman type notched bar are carried out. Kachanov-Robotnov creep damage function based on the Continuum Damage Mechanics (CDM) is employed to interpret the long-term creep strength. Extrapolation of experimental data and theoretical analysis indicate that the developed steel has the appropriate mechanical properties at 600 degrees C and thus is capable as a candidate material for 600 degrees C class USC steam turbine rotor.

Abstract:The authors present in this paper the experimental results and conclusions obtained after conducting a comparative study on three samples of forged semi-finished products from the steel brands 10CrMo9-10, 25CrMo4, and 42CrMo4. These are common heat-resistant alloy steels used in various industries nationally and internationally. This study aimed to test under the same identical experimental conditions of forging and heat treatment of three samples made of three different brands of steels 10CrMo9-10, 25CrMo4, and 42CrMo4. Analyzing the experimental results obtained, it can be seen for which of the three brands of tested steels the best forging and heat treatment parameters are obtained. Following experimental research, the best material was determined by analyzing the results obtained for the mechanical characteristics (tensile tests according to DNVGL-RP0034-SFC2 and NACE MR0175-hardness 207-235 HBW) and austenitic grain size. The authors determined that among the three types of steels analyzed, 10CrMo9-10 best meets the imposed requirements. This statement is in view of the comparative analysis of the results of experimental research.
Analysis on Premature Fracture of X12CrMoWVNbN10-1-1 Steel for USC Steam Turbine Rotors

Abstract:Creep-rupture tests were carried out to samples taken from T3 area of 2 imported X12CrMoWVNbN10-1-1 steam turbine rotors, after which microstructure examinations were performed to satisfactory and unsatisfactory samples using optical microscope(OM), field emission scanning electron mi-croscopy(FESEM) and transmission electron microscope (TEM) method, while the examination results compared and the reason leading to the premature fracture of unsatisfactory samples analyzed. Results show that the unmelted coarse second phase particles, rich in Fe, Cr and Nb, found at the edge of cavities in the early fractured sample, formed during forging or heat treatment period, are believed to be the main reasons creating cavities, which then spread quickly under high temperature and stress conditions, and finally result in the premature failure. Coarsening of M 23C 6 carbides that makes the material property degraded is considered as the second reason of the failure.

Abstract:Phenomenon of microstructure heredity in heavy forgings was introduced, its formation mechanism was analyzed, and several heat treatment processes and approaches to achieve grain refinement by blocking the microstructure heredity were summarized, which included rapid heating in critical area, high temperature normalizing, high temperature tempering, and equlibrium decomposition of supercooled austenite etc..Finally, the post-forging heat treatment processes of typical low-pressure rotor forgings of steam turbines and ultrasupercritical high-pressure rotor forgings was presented and discussed.

Abstract:The effect of two-step sub-son heat treatment process on the gamma' phase microstructure of a novel nickel-based powder metallurgy superalloy FGH4113A(WZ-A3) was studied. The results show that the cooling rate of large-size forged turbine dise is lower after forging, and the size distribution of gamma' phases is from about 100 nm to 4500 nm. Small samples were taken from the dise for heat treatment experiments. When the samples are heated to 1000 and 1050 degrees C, the total proportion of gamma' phases decreases, and the evolution mechanism shows signs of Oswald coarsening mechanism and PAM mechanism. When the sample is heated to 1100 degrees C, the intracrystalline gamma' phase is completely dissolved. If two-step sub-solution heat treatment process is used, the sample is first heated to 1120 degrees C for 2 h followed by rapid cooling, and then heated to 1000, 1050 or 1100 degrees C. The total proportion of gamma' phases decreases. The evolution of intracrystalline gamma' phases is dominated by the Oswald coarsening mechanism, and its morphology and size are relatively stable during the beating process. The testing rods were cut from the disc and went through experiments: as-forged state 1000 degrees C (without heat preservation) aging heat treatment and as forged state 1120 degrees C/2 h aging heat treatment. The tensile tests were conducted at 550 degrees C. The yield and tensile strengths of the latter one are significantly higher than those of the first one, and this be treated as a reference for dual-performance heat treatment process design of large-size turbine discs.

Study on High-Temperature Constitutive Model and Plasticity of the Novel Cr-Mo-V Hot-Work Die Steel Forging

Abstract:In response to the increasingly strict performance requirements of large molds, a novel Cr-Mo-V hot-work die steel has been developed. In order to study the high-temperature hot deformation behavior and plasticity of the novel steel, hot compression tests were conducted on the Gleeble-1500D thermal simulation testing machine at a deformation temperature of 950~1200 °C and a strain rate of 0.001~5 s−1. Based on the Arrhenius constitutive model, a novel Cr-Mo-V steel high-temperature constitutive model considering strain was established. The reliability and applicability of this modified model, which includes strain compensation, were assessed using the phase relationship coefficient (R) and the average absolute relative error (AARE). The values of R and AARE for comparing predicted outcomes with experimental data were 0.98902 and 3.21%, respectively, indicating that the model demonstrated high precision and reliability. Based on the Prasad criterion, a 3D hot processing map of the novel Cr-Mo-V steel was established, and the instability zone of the material was determined through the hot processing map: the deformation temperature (950~1050 °C) and strain rate (0.001~0.01 s−1) were prone to adiabatic shear and crystal mixing. The suitable processing range was determined based on the hot processing map: The first suitable processing area was the strain range of 0.05~0.35, the temperature range was 1100~1175 °C, and the strain rate was 0.001~0.009 s−1. The second suitable processing area was a strain of 0.45~0.65, a temperature of 1100~1200 °C, and a strain rate of 0.0024~0.33 s−1. Finally, the forging process of hundred-ton die steel forging was developed by combining 3D hot processing maps with finite element simulation, and the forging trial production of 183 t forging was carried out. The good forging quality indicated that the established hot processing map had a good guiding effect on the production of 100-ton test steel forging.

Abstract:2Cr12Ni4Mo3VNbN steel is a newly developed martensitic stainless steel used for last‐stage large blades of steam turbine. Herein, the hot deformation behavior and microstructure evolution of 2Cr12Ni4Mo3VNbN steel are investigated for the first time. Constitutive equations and hot‐processing maps of 2Cr12Ni4Mo3VNbN steel are established. Combined processing maps and microstructure evolution, the optimum windows of hot processing are obtained. The hot deformation behavior and microstructure evolution of a recently developed 2Cr12Ni4Mo3VNbN martensitic stainless steel are examined through hot compression tests conducted within the temperature range of 900–1200 °C and the strain rate range of 0.01–10 s−1. The constitutive equation and processing maps corresponding to hot deformation are established. The activation energy for hot deformation of 2Cr12Ni4Mo3VNbN steel is determined to be ≈457491.77 J mol−1. Simultaneously, the microstructure evolution during hot deformation is studied. Based on the processing maps and microstructure evolution analysis, it is concluded that the optimal windows for hot processing are within the temperature range of 1106–1150 °C and the strain rate range of 0.01–2.7 s−1, as well as at 1200 °C within the strain rate range of 1–2.7 s−1, exhibiting a power dissipation efficiency of 0.32. As the temperature increases and the strain rate decreases, the degree of dynamic recrystallization escalates.

Abstract:15Cr14Co12Mo5Ni2WA steel has huge application prospects in manufacturing aeroengine gears owing to its high strength and toughness. However, just because of its high strength, 15Cr14Co12Mo5Ni2WA steel is difficult to integrally deform at room temperature, which greatly restricts its industrial application. Cold rotary forging (CRF) is a local incremental metal forming process, and the small deformation force makes CRF ideal for deforming 15Cr14Co12Mo5Ni2WA steel. Thus, this paper is aimed to study the microstructure and mechanical property evolution mechanisms of 15Cr14Co12Mo5Ni2WA aviation gear steel during CRF process. The results show that grain size decreases from 26.2 μm to 16.9 μm, and the lattice orientation in each grain gradually becomes uniform during CRF process, which is mainly attributed to the combined effects of (Cr, Mo) 23 C 6 carbide migration, dislocation movement and lattice rotation. Owing to the complex normal-external-transversal multi-directional metal flow, as-received ξ-fiber ( //ND) firstly transforms to single dominant Brass texture in CRF-20% condition, and then transforms to θ-fiber ( //ED) and Rotated-Cu texture at last deformation stage. Tensile/yield strength and Vickers hardness increase from 1049.3 MPa/1015.1 MPa and 316.6 HV in as-received condition to 1180.1 MPa/1146.7 MPa and 376.3 HV in CRF-50% condition, which is mainly attributed to the gradually increasing grain boundary strengthening, dislocation strengthening and secondary phase strengthening during CRF process.

Abstract:In Nepal and the regions along with the Andes, sediment erosion is one of the major causes of the failure of hydro turbines. Every year lots of the components of turbines exposed to sediment-laden water got eroded resulting unexpected shutdown of the power plants. The cheapest method of repairing these eroded runners and other components of turbines are welding which may induce residual stress, embrittlement, and increase carbide content. Therefore, post welding heat treatment especially stress relieving annealing is always carried out to reduce the induced residual stresses, enhance strength and other mechanical properties as well as reduce the risk of cracking. As heating time is relative of low importance, great care should be taken during heat treatment to maintain the soaking time and cooling rate. Holding time for heat treatment will vary with the thickness of casting sections involved, but should be sufficiently long enough to heat all sections to a uniform temperature throughout. The cooling rate determines the material properties at room temperature and rapid cooling avoids the formation of chromium carbide. In this paper, the post-weld heat treatment used for repair and maintenance of turbines in Nepal is studied along with the investigation of heat treatment conditions on mechanical properties and microstructures of 13Cr4Ni stainless steel used as turbine materials to optimize the heat treatment itself. First of all relative analysis of five different heat treatment conditions with respect to 'no heat treatment' regarding mechanical properties i.e. toughness, hardness, and fatigue life was carried out. Heat treatments of the specimen were done in a muffle furnace. Hardness, toughness, and fatigue strength of the specimen using the Rockwell Hardness Test, Charpy Impact Test, and Fatigue Life Test were conducted respectively. Subsequently, microstructures of all the heat treatment conditions are closely examined using the metallurgical microscope. It was observed that holding time plays a great impact on improving mechanical properties.
Constitutive Modeling for Elevated Temperature Flow Behavior of 30cr2ni4mov Ultra-super-crical Rotor Steel

Abstract:In order to perform numerical simulation of forging and determine the hot deformation processing parameters for 30Cr2Ni4MoV steel, the compressive deformation behaviors of 30Cr2Ni4MoV steel were investigated at the temperatures from 970 to 1270 °C and strain rates from 0.001 to 0.1 s−1 on a Gleeble-3500 thermo-mechanical simulator. The flow stress constitutive equations of the work hardening-dynamical recovery period and dynamical recrystallization period were established for 30Cr2Ni4MoV steel. The stress-strain curves of 30Cr2Ni4MoV steel predicted by the proposed model well agreed with experimental results, which confirmed that the proposed equations can be used to determine the hot deformation processing parameters for 30Cr2Ni4MoV steel.

Abstract:X12 (X12CrMoWVNbN10-1-1) ferritic heat resistant steel is an important material for the production of new-generation ultra-supercritical generator rotors. Hot compression tests of X12 ferritic heat-resistant steel were performed via a Gleeble-1500D testing machine under temperatures of 1050–1250 °C and strain rates of 0.05–5 s−1. In order to provide material model data for finite element simulations and accurately predict the hot deformation behavior, a reverse optimization method was proposed to construct elevated temperature constitutive models of X12 ferritic heat-resistant steel in this paper, according to the Hansel–Spittel constitutive model. To verify the accuracy of the model, the predicted and experimental values of the constitutive model were compared. The results indicated that the model had a high prediction accuracy. Meanwhile, the correlation coefficient between the experimental value and the predicted value of constitutive model was 0.97833. For further verification of the accuracy of the model, it was implemented in finite element FORGE@ software to simulate the compression tests of different samples under different conditions. Comparing actual displacement–load curves with displacement–load curves acquired through finite element simulations, the results indicated that displacement–load curves predicted by the model were very consistent with actual displacement–load curves, which verified the accuracy of the model. Moreover, to research the optimal processing parameters of the material, hot processing maps were drawn according to the dynamic material model. In terms of microstructure evolution, a characteristic area distribution map of the hot processing map was established. Therefore, the optimal hot forming parameters regions were in the range of 1150–1200 °C/0.05–0.62 s−1 for X12 ferritic heat-resistant steel.

Abstract:High-pressure low-pressure (HLP) combined rotors have been gradually used in advanced power plants. In the present work, tensile, impact, fatigue and creep experiments were conducted to comprehensively investigate mechanical properties of a newly developed combined rotor steel 25Cr2NiMo1V based on microstructure influence. Fatigue crack growth (FCG) rates were obtained by both constant amplitude method and the load-shedding technique. A new method based on cyclic plastic zone size being equalling to grain size was introduced to defferentiate corresponding FCG data in the Paris regime and the near-threshold regime. Results show that 25Cr2NiMo1V steel has sufficient lower temperature strength and toughness in LP zone, and good high temperature creep properties in HP zone. Fracture Appearance Transition Temperature (FATT) at center core of LP is lower than 3°C with a tensile strength of 850 MPa, and creep rupture strength of HP for 105 h is respected to reach 165 MPa at 566°C. By comparison with other combined rotor materials in literature, the properties of 25Cr2NiMo1V steel enable it particularly suitable to HLP rotor material for advanced combined cycle power plants.

Abstract:The paper describes physical and numerical simulations of a manufacturing process composed of hot forging and controlled cooling, which replace the conventional heat treatment technology. The objective was to investigate possibilities and limitations of the heat treatment with the use of the heat of forging. Three steels used to manufacture automotive parts were investigated. Experiments were composed of two sets of tests. The first were isothermal (TTT) and constant cooling rate (CCT) dilatometric tests, which supplied data for the identification of the numerical phase transformation model. The second was a physical simulation of the sequence forging-cooling on Gleeble 3800, which supplied data for the validation of the models. In the numerical part, a finite element (FE) thermal-mechanical code was combined with metallurgical models describing recrystallization and grain growth during forging and phase transformations during cooling. The FE model predicted distributions of the temperature and the austenite grain size in the forging, which were input data for further simulations of phase transformations during cooling. A modified JMAK equation was used to calculate the kinetics of transformation and volume fraction of microstructural constituents after cooling. Since the dilatometric tests were performed for various austenitization temperatures before cooling, it was possible to include austenite grain size as a variable in the model. An inverse algorithm developed by the authors was applied in the identification procedure. The model with optimal material parameters was used for simulations of hot forging and controlled cooling in one of the forging shops in Poland. Distributions of microstructural constituents in the forging after cooling were calculated. As a consequence, various cooling sequences during heat treatment could be analyzed and compared.

Abstract:The Charpy impact properties of 15Cr12MoVWN ferritic/martensitic steel for sodium-cooled reactors with variation in heat treatment factors and parameters are reported. The results show that the ductile-to-brittle transition temperature (DBTT) increased and the upper shelf energy (USE) decreased with increase in normalizing temperature. However, the variation tendency of DBTT and USE was the opposite with increase in tempering temperature. The tempering temperature showed a greater influence on USE than the normalizing temperature, and normalizing and tempering temperatures had the equally significant effects on DBTT, but the cooling method was not a significant factor for DBTT and USE. The prior austenite grain and M23C6 size were the main influences on DBTT, and the dislocation density was the main factor affecting the variation of USE. The heat-treatment regime recommended for 15Cr12MoVWN steel was composed of normalizing at 1000–1050 °C for 0.5 h followed by water quenching or air cooling and tempering at 760 °C for 1.5 h.
