Abstract:We report on surface elasticity, plastic deformation and crack initiation of chemically strengthened soda- lime silicate and sodium aluminosilicate glasses during lateral indentation and scratch testing. Instrumented indentation using a normal indenter set- up corroborated previous findings on the effects of chemical strengthening on surface Young's modulus, hardness, and indentation cracking. Using lateral indentation in the elastic- plastic regime, we find a pronounced increase in the scratch hardness as a result of chemical strengthening, manifest in higher work of deformation required for creating the scratch groove. Thereby, the glass composition is found to play a stronger role than the absolute magnitude of surface compressive stress. Using a blunt conical stylus for instrumented scratch testing reveals three distinct modes of scratch- induced surface fracture, which occur during scratching or after unloading. Occasional micro- cracking caused by pre- existing surface flaws at low scratching load can be completely suppressed through chemical strengthening. The intrinsic defect resistance to microcracking is reduced as a result of ion stuffing, depending on the initial glass composition, whereas the resistance to abrasive yielding is enhanced by several hundred MPa.

Abstract:The structural safety of aged glass members shows significant sensitivity to surface scratches. The distribution and geometrical features of scratch impacts the glass fracturing. In this study, the fracture behaviour of scratched thin glass pane was investigated by the ordinary state-based peridynamic (OSB-PD) theory. Coaxial double ring test was first conducted to identify the mechanical and fracture behaviour of scratched glass plates that serve as the benchmark. The applicability of simplifying and reconstructing the actual scratches in numerical models was then examined. The refined three-dimensional fracture process from micro-crack coalescence to macro-propagation of featured cracks can be well described by the developed PD model. The propagation of in-plane radial cracks was found prior to median cracks along the thickness for scratched glass. Crack branch was observed due to shallow scratch depth and the primary crack branching point lies near the edge of the scratch. The transition from scratch-induced failure to strength-induced failure due to particular scratch spatial location was also tackled, which benefits the accurate performance assessment of scratched glass.

Abstract:A series of single point scratch tests have been performed on soda-lime glass slides using spherical and conical diamond indenters. The conical indenters had different apex angles, 2θ. The force ratio (horizontal to normal) is independent of normal load or driving speed, but increases linearly with cotθ, indicating a plowing mechanism in which the scratch hardness (normal load divided by one half of the vertically projected contact area) is equal to the plowing stress (horizontal force divided by the horizontally projected contact area). As the driving speed increases, the width of the scratch decreases so both the scratch hardness and the plowing stress increase proportionally while the crack density decreases. For spherical indenters, the friction appears to be caused by adhesion rather than plowing. In a liquid environment (water) the horizontal force increases and stick–slip appears. The rate of crack formation seems to follow first order kinetics in which the probability of cracking within an interacting distance is proportional to the fraction of the uncracked portion of the scratch. The damage mechanism changes from deformation to cracking with the increase of scratch depth.

Abstract:Scratches are deleterious to precision optics because they can obscure and modulate incident laser light, which will increase the probability of damage to optical components. We here imitated the generation of brittle and ductile scratches during polishing process and endeavored to find out the possible influence of scratches on laser induced damage. Brittle scratches can be induced by spiking large sized abrasives and small abrasives may only generate ductile scratches. Both surface roughness and transmittivity are degraded due to the appearance of brittle scratches while ductile scratches make little difference to surface roughness and transmittance. However, ductile and brittle scratches greatly increase the density of damage about one order of magnitude relative to unscratched surface. In particular, ductile scratches also play an unignorable role in laser induced damage, which is different from previous knowledge. Furthermore, ZrO2 and Al2O3 polished surfaces appear to perform best in terms of damage density.

Abstract:Surface and subsurface damage, including cracks, scratches, microcracks, and residual stress, is inevitable when fabricating fused quartz glass because of their high brittleness and low fracture toughness. Single-grain scratching mechanism of fused quartz glass is examined using smoothed particle hydrodynamics (SPH) to clarify the mechanisms of material removal and produce crack-free optical surfaces. Single diamond grain experiments were conducted to validate the proposed SPH model, which predicts the critical depth of approximately 0.20 μm for ductile–brittle transition in fused quartz glass. Both simulation and experimental results indicate that three removal regimes, namely, complete ductile, ductile–brittle transform, and complete brittle modes, are involved in the material removal process. SPH simulation helps identify the location of crack formation and morphology of crack propagation during scratching. Thus, the SPH model is used to simulate the single grain scratching process under different conditions. Simulation results reflect that changing the scratching speed will lead to a remarkably different mechanism of crack initiation and propagation compared with changing the scratching depth. Effects of scratching depth and speed on scratching force and residual stress are also discussed thoroughly in the simulation analysis.

Abstract:Soda-Lime Glass (SLG) has been widely used in the creation of highly-functionalised optical devices. However, machining of SLG easily resulted in various defects. Among these defects, edge chipping (EC) can be treated as the most damageable in terms of both mechanical properties and optical performances. Although efforts have been paid to this topic, previous investigations (i) focused on edge chipping in low strain rate, which was 101-102 times lower than the ones in real machining, (ii) assumed edge chipping shape as circular, while the experiments in this work proved this assumption might be inaccurate in high strain rate circumstances, and (iii) were experimental efforts, resulting in limited knowledge of process principles. To fill this gap, this paper aims to propose an analytical model to calculate the size and the shape of edge chipping in scratch of soda-lime glass with the special consideration of strain-rate hardening effect. A series of experimental trials were performed to validate the model accuracy under different parameters. The details in scratching process were discussed by force analysis. A typical model application was given as well, which was designing the machining strategy based on the proposed model so that a required region with limited edge chipping can be obtained. Considering the research gaps mentioned above, the key findings in this paper are expected to be meaningful and helpful to provide references in the real fabrication of high-valued optical devices made of SLG.

Abstract:Fused silica glass is widely used in aircraft portholes, space telescopes, solar panels, etc. due to its excellent properties. In such environments, dust and debris with extremely high speed can easily create high impact loads on the silica glass surfaces, which would incur impact damage on the fused silica components and shorten their service life. Machining-induced surface defects on fused silica components would aggravate their damage behaviors, but the influencing rules and the underlying mechanisms has not been fully revealed. This work focuses on the influence of surface scratch defects on the impact damage characteristics of fused silica optics under the extremely high impact load. An improved Johnson-Holmquist Ⅱ (JH-2) dynamic constitutive model of fused silica was established on basis of the stress-strain relationship obtained by the Split Hopkinson Pressure Bar (SHPB) experiments. Based on that constitutive model, a dynamic simulation model describing the impact damage process induced by scratch defects was established by combining the smoothed particle hydrodynamics (SPH) algorithm and arbitrary Lagrange-Euler (ALE) algorithms. Then, the influence of scratch defect size on the impact damage morphology and crack propagation behaviors under various impact angles was systematically analyzed. The results show that, the impact damage induced by scratches with depths of 5 μm and 25 μm is more serious than scratches with other sizes. And under the impact angles of 45° and 60°, the damage extent of the optical surface with 10 μm-depth scratch is significantly lower than the defect-free surface. Finally, the laser-driven flyer experiment was performed to validate the role of scratch defects in influencing the impact damage characteristics of fused silica components under extremely high impact loads. The deviation between simulation and experimental results is generally within 10% except for one specific case that could be well explained, thus verifying the reliability of the established constitutive model and dynamic simulation model. This work could offer theoretical guidance and parameter basis for controlling the surface defects introduced in the machining processes and resultantly improving the impact damage resistance of fused silica components.

Abstract:BK7 glass has been extensively used in astronomical observation systems, laser fusion devices and precision optical measuring instruments. In order to improve the surface integrity during the high-speed grinding of BK7 glass, the underlying science in the single abrasive scratching of BK7 glass has been theoretically and experimentally explored. It is found that in the abrasive-workpiece contact zone the coupling effect of the strain rate and temperature plays an important role in affecting the material properties, the radius of the plastic deformation zone, the distribution of the elastic stress and the length of the median which in turn affect the subsurface damage in the single abrasive scratching process. The model for predicting the depth of subsurface damage by considering the coupling effect of the strain rate and temperature in the single abrasive scratching of BK7 glass has been theoretically developed and experimentally validated. It is also noted from experimental analysis that with an increase of the strain rate and temperature caused by the high scratching speed at the same cutting depth the radius of plastic deformation zone decreases, and the initiation and propagation of the median crack, lateral crack and radial crack are suppressed, which facilitate for shortening the crack length, reducing the brittle fracture, improving the surface integrity and decreasing the subsurface damage.

Abstract:The densification of fused glass during processing has a significant impact on the performance and application of fused glass components. However, the precise atomic mechanisms underlying densification remain elusive. In this study, we explore the atomic mechanisms responsible for densification in fused glass during single particle scratching, with a focus on the scratching depths and environmental humidity. We employ reactive force field molecular dynamics (ReaxFF MD) simulations for our investigation. We subjected models to scratching under various humidity conditions using a spherical virtual indenter with a 20 Å radius. The scratching depths were set at 10 Å and 15 Å, respectively, with a constant scraping speed of 40 m/s. Our findings indicate that water molecules impede lateral atom movement on the fused glass surface while enhancing vertical flow. Furthermore, water molecules facilitate the volume recovery of fused glass following scratching. The transfer of hydrogen (H) atoms within the fused glass, facilitated by Si–O–H⋯O–Si structures, plays a crucial role in promoting volume recovery. The ultimate density distribution of fused glass results from a combination of atomic displacement during scratching and subsequent volume recovery. This study enhances our atomic-level understanding of densification generation in fused glass.

Progressive scratch test was carried out on the glass-ceramics to study the continuous micro-fracture mechanism of its surface, which provided an important basis for the research on the grinding mechanism of glass-ceramics. By microimaging of scratch, the continuous material removal process of glass-ceramics from ductility to ductile brittleness to brittleness was observed in micro-view, confirming that there was a ductile brittleness between ductility and brittleness on the surface of glass-ceramics. The critical point for breaking from ductility to ductile brittleness and the critical point for breaking from ductile brittleness to brittleness were measured. The machined critical depth hc1 of the composite domain of ductility and ductile brittleness and the machined critical depth hc2 of the composite domain of ductile brittleness and brittleness for glass-ceramics were further obtained by computational analysis. This study provides valuable insights into the surface machining forming and surface microstructure generating of glass-ceramics material. The research results can also provide reference on determining the critical grinding parameters of glass-ceramics material.

Abstract:To improve the fabrication qualities and service performance of optical glass, the mechanical response mechanisms of two typical optical glass materials, high purity fused silica (HPFS) and soda-lime silica glass (SLSG), are investigated by nanoindentation experiments under loads below 500 mN. The mechanical properties of glass are reflections of its molecular structure. The molecular structure of HPFS is an amorphous SiO2 3D crosslink network structure with free volume and nonbridging oxygens (NBOs). For SLSG, due to the metallic ions packed into the free volume of the SiO2 network and the directionless property of the ionic bonds, its elastic modulus, Poisson's ratio and densification deformation resistance are higher than those of HPFS. The hardness and shear flow resistance of SLSG are lower than those of HPFS. An analytical model of the strain field after the nanoindentation unloading process was developed considering the permanent densification deformation. The mechanisms of the sink-in and pile-up formations and crack nucleation were explored using the analytical model of the strain field. The borderline cracks nucleate at the sinking region of the HPFS during the unloading process due to the free volume stacked at the surface. The mechanisms of radial crack nucleation in SLSG are the tensile stress concentration at the elastic-plastic interface near the surface induced by residual stress.

Assessment of sub-micron subsurface damage in glass

Abstract:We present a new, to the best of our knowledge, experimental method for assessing sub-micron level subsurface damage (SSD) on optical glass. The method correlates surface characteristics such as the fracture toughness and Young's modulus via nanoindentation with the penetration depth into the tested surfaces at different overall penetration depths, as revealed by magnetorheological finishing spotting techniques. Our results on ground surfaces suggest that low surface roughness does not necessarily imply the absence of SSD. We also compared SSD on surfaces processed by deterministic microgrinding and femtosecond (fs) laser polishing. The fs-laser polished surfaces revealed no detectable SSD, thus establishing the feasibility of fs-laser polishing for precision optical manufacturing.

Abstract:Material removal rates as well as surface and subsurface quality are key aspects for the industrial application of ultrashort pulse (USP) laser machining. However, revealing so-called subsurface damage (SSD) is challenging. The presented study visualizes and quantifies subsurface damage patterns in areal USP laser ablation of fused silica (FS) and glass N-BK7 (BK). For the first time, using high-resolution optical coherence tomography (OCT) as non-destructive and three-dimensional (3D) evaluation method, SSD morphologies of areal laser machining induced damages are analysed. Influences of laser wavelength, beam geometry and processed material are investigated. Discovered differences of damage morphologies and depth in FS and BK point out the relevance of selecting suitable process parameters. Based on the evaluation of volumetric OCT data, the authors were able to quantify damage morphologies using the surface texture ratio as well as power spectral density functions. One important finding for the quantification and comparability of damage depths in USP laser processing is the influence of applicable evaluation thresholds. In comparison to area thresholds of 0.001% being applicable to OCT measurements, more lenient thresholds of e.g. 1% commonly applied in destructive SSD measurement methods in average result in a reduction of measured damage depths by a factor of ~ 2. This potentially leads to an underestimation of damage depths depending on methods on thresholds used. The presented measurement and evaluation methods as well as gained process insights are important assets for the future optimization of low-damage USP laser micromachining of brittle materials. Moreover, the general applicability and relevance of OCT-based morphological damage analysis in laser material processing is shown.

Abstract:Inhibition of subsurface crack growth under contact loading is key to enhancing the service performance of brittle materials. However, the understanding of crack extension mechanism under complex conditions is still limited. In this paper, scratch experiments and stress field analysis were used to investigate the damage evolution of glass materials induced by the curvature effect of abrasive trajectories. A cycloid or trochoid analytical model was developed to identify curvature-sensitive paths. On this basis, Curvature scratching experiments were conducted on the self-developed scratching experimental platform. The results revealed that surface cracks appeared outside the scratch grooves at the maximum curvature. Scratches with higher curvature peaks demonstrated less depth of crack initiation, and deeper cracks were induced inside the scratch. A novel finite-length, curved stress field model is proposed to evaluate the damage evolution from the inner and outer sides of the scratch. Based on the theory of maximum principal stress and tensile stress, the mechanism of crack extension under the curvature effect is revealed. This study improved the understanding of abrasive scratching and cracks extension under broad physical conditions.

Abstract:Chemical strengthening of glass represents a standard technology for fabricating damage‐resistant protective covers. Still, little attention has been paid to modifications in the tribological properties of ion‐exchanged glass surfaces. This work reports on scratch testing of a chemically strengthened alkali‐borosilicate thin glass. Diffusive Na+/K+‐ion exchange produces a residual surface compressive layer with compressive stress of 200–340 MPa and layers depths between 16 and 50 μm, depending on exchange temperature and treatment time. This leads to notable changes in the surface mechanical properties, such as an increase in surface Young's modulus, indentation, and scratch hardness. Surprisingly, the Na+/K+‐ion exchange is shifting the onsets of scratch‐induced microcracking and microcracking to lower normal loads. The accelerated buildup of lateral indentation stress in glasses with high scratch hardness was found to be responsible for the lower threshold loads of microcracking and abrasive wear in chemically strengthened alkali‐borosilicate thin glass.

Abstract:Subsurface damage of fused silica optics is one of the major factors restricting the performance of optical systems. The densification-affected deformation and fracture in fused silica under a sliding contact are investigated in this study, via three-dimensional finite element analysis (FEA). The finite element models of scratching with 70.3° conical and Berkovich indenters are established. A refined elliptical constitutive model is used to consider the influence of densification. The finite element models are experimentally verified by elastic recovery, and theoretically verified by hardness ratio. Results of densification and plastic deformation distributions indicate that the accuracy of existent sliding stress field models may be improved if the spherical/cylindrical yield region is replaced by an ellipsoid/cylindroid, and the embedding of the yield region is considered. The initiation sequence, and the locations and stages of radial, median, and lateral cracks are discussed by analyzing the predicted sliding stress fields. Median and radial cracks along the sliding direction tend to be the first cracks that emerge in the sliding and unloading stages, respectively. They coalesce to form a big median–radial crack that penetrates through the entire yield region. The fracture behavior of fused silica revealed in this study is essential in the low-damage machining of fused silica optics.

Abstract:Glassy carbon provides material characteristics that make it a promising candidate for use as a mould material in precision glass moulding. However, to effectively utilize glassy carbon, a thorough investigation into the machining of high-precision optical surfaces is necessary, which has not been thoroughly investigated. This research analyses the process of material removal and its resulting surface integrity through the use of nano-scratching and ultra-precision grinding. The nano-scratching process begins with ductile plastic deformation, then progresses with funnel-shaped breakouts in the contact zone, and finally concludes with brittle conchoidal breakouts when the cutting depth is increased. The influence of process factors and tool-related parameters resulting from grinding has discernible impacts on the ultimate surface roughness and topography. Enhancing the cutting speed during cross-axis kinematic grinding results in improved surface roughness. Increasing the size of diamond grains and feed rates leads to an increase in surface roughness. An achievable surface roughness of Ra < 5 nm together with ductile-regime grinding behaviour meet optical standards, which makes ultra-precision grinding a suitable process for optical surface generation.

Abstract:The continuous decrease in feature size in the production of electronic chips has two major consequences for silicon wafers: (i) processing conditions for slicing and grinding operations need to be optimized and (ii) surface damage imposed by wafer handling and transport needs to be minimized. Cultivating a deeper understanding of the subsurface implications of contact, in particular during scratching, is necessary to achieve these goals. The active subsurface micro-deformation mechanisms, including phase transformations and crack formation, can only be measured post-scratch. On the other hand, numerical models are free of experimental constraints and can therefore serve an instrumental role in uncovering the active deformation mechanisms during scratching. However, model identification and validation with experimental data is essential for reliable simulation results. Therefore, in this paper, a numerical scratch model consisting of a continuum particle methodology combined with a large strain inelastic constitutive model is exploited, whereby the parameters are identified from indentation data. The numerical-experimental results are next compared for a range of micro-scratch tests. The experimental micro-scratch device was mounted inside a scanning electron microscope to perform in situ scratch experiments. The real-time observations at the scratched surface allowed to assess and exclude possible experimental artifacts. The simulations demonstrate the ability to investigate the evolution of the phase transformations underneath the scratched surface and relate this to the hydrostatic pressure. Notably, at the simulated subsurface phase boundary, hydrostatic tension was found which is expected to play an important role in median crack formation, as often reported in the literature. For the simulation and experiments, the steady state segments are compared and it was found that the model accurately reproduces the substantial surface recovery due to the Si-II → Si-a phase transformation. Additionally, the simulated and experimental surface cross-sectional profiles for normal scratching loads of 30, 40 and 50 mN are in adequate agreement.

Abstract:The widespread use of sodium aluminosilicate glass in many engineering applications due to its mechanical and optical properties (transparency, dielectric, etc.), has become common in recent years. However, glass, a brittle material, has its vulnerability to fracture. Processes such as heat treatment (heat tempering) or chemical strengthening through ion-exchange have been used to create residual stress profiles on the glass, in a bid to improve its fracture strength. However, failure still occurs, which is mostly catastrophic and expensive to repair. Therefore understanding, predicting, and eventually improving the resistance to damage or fracture of chemically strengthened glass is important to designing new glasses that would be tougher while retaining their transparency. The relationship between the glass residual stress parameters such as the compressive stress (CS), depth of compression layer (DOL), and central tension (CT) versus apparent (effective) fracture toughness for different crack depth was investigated in this study using a Silicon Carbide particle blast plus ring-on-ring (RoR) test method. The results also showed that improving the fracture resistance of glass via chemical strengthening requires a proper combination of CS, DOL, and CT, which is particularly dependent on the initial/existing crack (flaw) depth. It was determined that for a damage event involving the introduction of a shallow crack depth, the criterion for optimal resistance to fracture, in terms of apparent fracture toughness, is weighted more towards a high CS, than deep DOL while for a deep flaw damage event, it is more weighted towards deep DOL, than a high CS. These results provide a valuable piece of information in the design of a more robust glass in engineering applications.

Fracture of silicate glasses: Micro-cavities and correlations between atomic-level properties

Abstract:We use large-scale simulations to investigate the dynamic fracture of silica and sodium-silicate glasses under uniaxial tension. The stress-strain curves demonstrate that silica glass is brittle whereas the glasses rich in Na show pronounced ductility. A strong composition dependence is also seen in the crack velocity which is on the order of 1800 m/s for glasses with low Na concentration and decreases to 700 m/s if the concentration is high. We find that during the fracture of Na-rich glasses very irregular cavities as large as 3-4 nm form ahead of the crack front, indicating the presence of nanoductility in these glasses. Before fracture occurs, the local composition, structure, and mechanical properties are heterogeneous in space and show a strong dependence on the applied strain. Further analysis of the correlations between these local properties allows to obtain a better microscopic understanding of the deformation and fracture of glasses and how the local heating close to the crack tip, up to several hundred degrees, permits the structure to relax.
