Abstract:In this study, vitrification was applied to treat Ni-Cu electroplating sludge. The sludge was mixed with additives (limestone:cullet = 4:6) and then heated to 1450 °C. The cooled product could be separated into slag and ingot. An atomic absorption spectrometer was used to determine the metal levels of specimens and toxicity characteristic leaching procedure (TCLP) tests, whereas the crystalline and surface characteristics were examined using quantitative X-ray diffraction (XRD) analysis and scanning electron microscopy, respectively. With a glassy structure, the slag was mainly composed of Ca, Si, and Mg. The TCLP results of slags met the Taiwan regulated standards, suggesting that slag can be used for recycling purposes. With the aid of additives, the crystalline phase of slag was transformed form CaMgSiO4 into CsSiO3. The ingots were mainly composed of Ni (563,000-693,800 mg/kg), Cu (79,900-87,400 mg/kg), and Fe (35,000-43,600 mg/kg) (target metals) due the gravity separation during vitrification. At appropriate additives/sludge ratios (>0.2), >95% of target metals gathered in the ingot as a recoverable form (Ni-Fe alloy). The high Ni level of slag suggests that the ingot can be used as the raw materials for smelters or the additives for steel making. Therefore, the vitrification approach of this study is a promising technology to recover valuable metals from Ni-Cu electroplating sludge.
Recovery of platinum and synthesis of glass–ceramic from spent automotive catalyst via co-treatment process with coal fly ash

Abstract:Spent automotive catalyst (SAC) has attracted attention because of containing platinum group metals (PGMs) along with hazardous materials such as heavy metals and organic substances. In this work, a new process was proposed to recover platinum in SAC and simultaneously prepare glass–ceramics by co-treatment process with coal fly ash (CFA). The experimental results indicated that platinum can be highly recovered and that glass–ceramics can also be successfully prepared. The maximum platinum recovery was approximately 99% when the optimum CFA addition, iron collector addition, and CaO/SiO 2 mass ratio were 30–50 wt%, 5 wt%, and 0.7–0.8, respectively, at 1550 °C for 60 min. Under these optimal conditions, the enrichment coefficient of platinum was approximately 4.2, and the platinum content in the obtained glassy slag was below 4 g/t. Meanwhile, the results of the leaching efficiency of heavy metals in glassy slag showed that the obtained glassy slag is a harmless residue. Moreover, an economic evaluation was also carried out by comparing other metal collection processes. Furthermore, the synthesis of glass–ceramics by a one-step heat-treatment process further confirmed that this proposed approach was an economical and promising method for recycling platinum from SAC and reutilizing of CFA.

Abstract:This study introduces a novel synergistic leaching process for ferronickel powder and high nickel matte, enabling the atmospheric leaching and the hematite precipitation process to mitigate carbon emissions associated with the treatment of Ni laterite. The results indicated that following seven cycles of synergistic leaching, the Ni 2+ concentration in the solution exceeded 80 g/L, compared with the 15 cycles required for non-synergistic leaching. Optimal leaching conditions included a temperature range of 80°C−95°C, a stirring speed of 300 rpm, an initial H 2 SO 4 concentration of 100 g/L, and a reaction time of 8 h, maintaining a final pH of 3.5−4.5, and an excess of ferronickel powder. Leaching successfully extracted Ni and Fe from ferronickel powder, with Cu 2+ in the solution being reduced and enriched in the leaching residue. For the hematite precipitation process, optimal conditions involved a temperature of 200°C, a stirring speed of 500 rpm, a reaction time of 3 h, and an addition of 20 g/L of high Ni matte. The Fe removal efficiency exceeded 86%, resulting in hematite products that contained 61.15% Fe, 0.60% Ni and 1.48% S. These products can be commercially utilised, either sold to cement plants or utilized as raw materials for ironmaking.

Abstract:The strategic metals in spent Fluid Catalytic Cracking (FCC) catalysts have attracted worldwide attention. In this work, the recovery of rare earths (lanthanum and cerium), nickel and vanadium have been achieved by acid leaching, extraction and precipitation, while the high-purity nickel powder with pretty hydrogen evolution performance has been synthesized for value-added utilization. Secondary leaching has been used for insoluble Ni power, and the total leaching rates of Ce, La, V and Ni are 96.17%, 85.86%, 99.99% and 74.62%, respectively. Rare earths have been recovered by the precipitation in primary leaching solution. The recovery rate of La is 97.11% and Ce is 99.96%. In secondary leaching solution, the impurity removal has been conducted, and the removal rate of Al and Fe is above 99.9%. Then the V and Ni are separated by solvent extraction, the extraction rate of V by N235 is 97.57%, the separation factor of Ni and V is 634.61. Finally, the high-purity NiSO4 solution (99.62%)is reduced to nickel power by the reducing agent N2H4 center dot H2O, which was made for the hydrogen evo-lution reaction catalyst. When the current density is 10 mA/cm(2), the overpotential is 308 mV, and the slope of Tafel is 128 mV.dec(-1). This process provides a comprehensive recovery route of valuable metals from spent FCC catalysts for new energy industry.
Recovery of Valuable Metals from Nickel Smelting Slag Based on Reduction and Sulfurization Modification

Abstract:Nickel smelting slag contains valuable metals including nickel and copper. Failure to recycle these metals wastes resources, and disposal of nickel slag in stockpiles results in environmental pollution. Nickel slag recycling is important, and metals can be recovered from slag by flotation. However, considering the complex forms in which valuable metals occur in nickel slag, high yields are difficult to achieve by direct flotation. In this study, nickel slag was modified by reduction and sulfurization to render it more amenable to metal recovery through flotation. The mechanism was assessed based on thermodynamics and elements’ phase distributions. Thermodynamic analyses indicated the feasibility of nickel slag modification by reduction–sulfurization smelting. The results of chemical phase analysis show that the forms in which valuable metals occur in nickel slag can be modified by reduction–sulfurization, and the proportion of metals existing in sulfide and free metal states in nickel slag can be increased. Compared with the direct flotation of raw slag, the recovery of nickel and copper from top-blowing slag increased by 23.03% and 14.63%, respectively. The recoveries of nickel and copper from settling slag increased by 49.68% and 43.65%, respectively.

Abstract:Treating hazardous waste Ni from the electroplating industry is mandated world-wide, is exceptionally expensive, and carries a very high CO 2 footprint. Rather than regarding Ni as a disposable waste, the chemicals and petrochemicals industries could instead consider it a huge resource. In the work described herein, we present a strategy for upcycling waste Ni from electroplating wastewater into a photothermal catalyst for converting CO 2 to CO. Specifically, magnetic nanoparticles encapsulated in amine functionalized porous SiO 2 , is demonstrated to efficiently scavenge Ni from electroplating wastewater for utilization in photothermal CO 2 catalysis. The core-shell catalyst architecture produces CO at a rate of 1.9 mol·g Ni −1 ·h −1 (44.1 mmol·g cat −1 ·h −1 ), a selectivity close to 100%, and notable long-term stability. This strategy of upcycling metal waste into functional, catalytic materials offers a multi-pronged approach for clean and renewable energy technologies.
Treating waste with waste: Metals recovery from electroplating sludge using spent cathode carbon combustion dust and copper refining slag

Abstract:Electroplating sludge is a hazardous waste and secondary metal resource because of its heavy metal content, which poses a huge threat to environmental safety if not properly disposed. An innovative process of oxidizing roasting followed by water leaching and smelting reduction to recover Cr, Cu, and Ni from electroplating sludge was proposed in this research, in which other two hazardous wastes of spent cathode carbon combustion dust and copper refining slag were co-treated. The NaF from spent cathode carbon combustion dust could convert Cr2O3 to Na2CrO4 using the oxidizing roasting process, resulting in a Cr recovery through the subsequent water leaching. The Na2CrO4 formation was promoted by CaO owing to it transferring the Cr spinel phase of FeCr2O4 [1+] to CaCrO4 and then to Na2CrO4. Under optimal conditions, the Cr recovery reached 97.1 %, and most ‘F’ was solidified into CaF2. In the next smelting reduction of the leaching residue, the Cu and Ni were recovered mainly in the form of Cu-Ni alloy. The addition of copper refining slag promoted their recovery, due to it modifying the molten slag and alloy structures and increasing the Cu-Ni alloy separation from molten slag. Some generated high-melting-point Cu-Ni-Fe and Ni-Fe alloys were converted to a Cu-Ni alloy with a low melting point in presence of Co from the copper refining slag, simultaneously with which the Fe was transferred out from Cu-Ni-Fe and Ni-Fe alloys and combined with Co to form a Fe-Co alloy. It increased Cu-Ni alloy droplets aggregation from molten slag and decreased their contents in the residual slag. Under optimized conditions, the Cu and Ni contents in the residual slag decreased to 0.37 and 0.06 wt%, respectively. Besides, the residual slag mainly composed of CaO, CaF2 and SiO2 could be used to prepare building materials rendering it harmless.

Abstract:The recovery of heavy metals from industrial solid waste is of great significance for simultaneously alleviating heavy metal pollution and recycling valuable metal resources. However, the complex compositions of the multiple metallic electroplating waste severely limit the selective recovery of metal resources such as nickel. In this study, a kind of nickel-laden electroplating sludge was taken as an example and the Ni in it was targetedly converted into highly valuable NiFe2O4 (nickel ferrite) nanomaterials via a regulator assisted hydrothermal acid-washing strategy, eventually leading to selective extraction of Ni and Ca from the sludge. Sodium carbonate was the best regulator for the formation of NiFe2O4, and under the optimal conditions, the extraction rates of Ni and Ca are 96.70 % and 99.66 %, respectively. The as-prepared NiFe2O4 nanoparticles exhibited stable electrochemical Li-storage performances, such as a reversible capacity of approximate 316.94 mA h/g at 0.5 A/g and a long cycle life exceeding 100 cycles, with nearly no capacity decay. This work provides a facile and sustainable approach for targeted conversion of heavy metals in industrial solid waste to high-valuable functional materials and selective recovery of heavy metals from multi-metal solid wastes.

Abstract:Serious concerns have been raised from the solid waste processing field about minimizing the environmental footprint of electroplating sludge (ES), not only because of its hazardousness but also due to the rising demand for recycling non-renewable metal resources. A low-temperature alkaline matte smelting process is proposed in the present study. Na2CO3 was used as a flux reagent for smelting ES at 1250 °C, which is 100–250 °C lower than those previously reported. XRD and SEM–EDS revealed that the presence of Na species in the matte and slag phases was conducive to reducing the smelting temperature. The relationship between the processing parameters, i.e., Na2CO3, coal powder, and sulfur dosages, and the partitioning of Cu, Ni, and Cr were investigated for optimal metal recovery. A copper–nickel matte (Cu + Ni = 46.9 wt%) was produced. Cu and Ni recovery achieved 95% and 90%, respectively, while over 99% Cr was concentrated in the slag. The TCLP test indicated that heavy metal leaching toxicities of the slag were below the Chinese national identification standards (GB5085.3-2007) due to the formation of stable spinel phases and embedment of heavy metals in the glassy slag matrix.Graphical Abstract

Abstract:An alternative method based on cementation for the recovery of nickel from spent Ni/Al2O3 reforming catalyst pregnant leach solution (PLS) was proposed to overcome the limitations of traditional two-step extraction and precipitation processes. Thermodynamic analysis was used to evaluate the potential interference of key reactions, such as nickel and sacrificial metal leaching, with the selective cementation of nickel from the PLS. Key variables in the cementation process were optimized using response surface methodology (RSM) combined with Box–Behnken design (BBD). Under optimal conditions—pH 2.2 ± 0.1, processing time of 15 min, and Al/Ni molar ratio of 2.65—a maximum nickel recovery of 73.2% was achieved. Extensive characterization confirmed the high quality of the cemented nickel product: (i) ICP-OES indicated nickel purity of 99.47%, (ii) XRD patterns verified the presence of pure face-centered cubic nickel, (iii) SEM-EDS and vibrating sample magnetometry confirmed the high purity of the metallic nickel particles.

Abstract:With the rapid increase of new energy industry, the shortage of critical metals for new energy industry, such as Ni, Co, V, and Pt, has received global attention. The hazardous spent catalysts from traditional energy industry contain a series of critical metals, which should be safe disposal and even value-added utilized. However, the recovery of critical metals from these valuable wastes has not been well accepted. In this review, the characteristics and recycling necessity of spent catalysts are described in the start section, and then the current progress on stepwise recycling techniques of three typical spent catalysts are summarized, which are petroleum refining hydrogenation catalysts, platinum group metals catalysts and selective catalytic reduction catalysts. The regeneration and value-added utilization examples of these catalysts have been discussed and prospected. An overview of the advantage and disadvantage features of these techniques is presented, associating with the environmental assessment. At the end of the paper, the evolutions of metal elements and species of the recycling process are emphasized for rational designs and considerations from the mechanism of molecular level. The further perspective on the more practical value-added utilization is highlighted. This review set up a closed-loop conversion bridge from traditional energy wastes to new energy materials.

Abstract:Laterite nickel ores are the most important raw materials in nickel production, but processing laterite nickel ores with a low nickel content is difficult. Annually, the aluminum electrolysis industry produces a large amount of spent cathode carbon containing toxic substances, such as fluorine and cyanide, but a considerable amount of it cannot be effectively utilized. The purpose of the present study is to prepare ferronickel concentrates by reduction roasting–magnetic separation using spent cathode carbon as a reducing agent. Different factors affecting the agglomeration and growth of metal particles are studied. The migration of fluorine and the aggregation behavior of iron and nickel after the addition of spent cathode carbon and CaO are studied. Results show that the nickel grade in the ferronickel concentrate is 5.4 wt%, the nickel recovery rate is 84.80%, the iron grade is 67.93 wt%, and the iron recovery rate is 89.91%. Efficient recovery and utilization of nickel and iron in laterite nickel ores are realized. Waste utilization of spent cathode carbon thus provides a new method for the treatment of spent cathode carbon.

Abstract:Recovery of multisource metallurgical wastes can facilitate the recovery of valuable metals, and achieve the full utilization of slag. Recycling nickel slag by aluminum dross with converter-slag addition was studied. Based on the element mapping of slags, mineral phases in the modified slag were reconstructed under the interaction of nickel and converter slags, and ‘FeO’ could be separated from the relevant structures of the two slags. Element mapping and chemical analysis of the metal phase after reduction indicated that the reduced product was Fe–Cu-based alloy, element mapping and XRD detection of the secondary slag indicated a complex characterization. The influence of factors, including the basicity of the modified slag, the reduction temperature and the Al/‘FeO’ ratio on the recovery degree of Fe, Cu, Mn and P, was discussed and the optimal technical parameter was determined as 1.0, 1773 K and 0.67, respectively.

A novel process for preparing Fe-Cr-Ni-C alloy: synergetic reduction of stainless steel dust and laterite nickel ore

Abstract:In order to improve the recovery ratio of valuable metals in stainless steel dust, reduce environmental pollution, and promote solid waste resource recovery and sustainable development of industry, the synergistic reduction process for preparing Fe-Cr-Ni-C alloy was studied in detail by changing the addition of laterite nickel ore and reduction process conditions. The results show that with the addition of laterite nickel ore, the basicity of raw materials is reduced, the precipitation and aggregation of metal particles are promoted, the separation effect of metals and slags from reduction products is improved, and the metal recovery ratio also improved in the synergistic reduction process. When the ratio of stainless steel dust to laterite nickel ore is 94%:6%, reduction temperature is 1400 °C, reduction time is 20 min, and FC/O is 0.8, the metals and slags of the reduction product can be separated naturally after cooling; the recoveries of Fe, Cr, and Ni are 90.6%, 90.1%, and 91.2%, respectively. The grades of Fe, Cr, and Ni in the Fe-Cr-Ni-C alloy are 62.7%, 18.9%, and 4.1%, respectively. The content of harmful elements S and P in the alloy is low, so it can be directly used as raw material for stainless steel smelting.

Abstract:Municipal solid waste incineration fly ash (MSWI-FA) is classified as hazardous waste that requires an effective processing method. This study proposed an innovative technique process, co-reduction of MSWI-FA and red mud followed by magnetic separation, to prepare crude alloy and cleaned slag. In this process, MSWI-FA acted not only as a reductant to reduce metal minerals in MSWI-FA and red mud to form an alloy, but also as a calcium additive to enhance the reduction of metal minerals and alter the melting point of the CaO-SiO2-Al2O3 system. Under optimal conditions, 85.52% Fe, 80.10% Cu, 92.96% Ni, and 66.74% Cr can be recovered in the form of a Fe-Cu-Ni-Cr alloy. The Fe-Cu-Ni-Cr alloy containing 96.47% Fe, 0.81% Cu, 0.65% Ni, and 0.42% Cr can be used for weathering steel production. Other heavy metals, including Cd, Pb, and Zn, were removed via volatilization. The toxicity characteristic leaching procedure test indicated that the leaching toxicity of the cleaned slag was substantially below the standard limits. The characteristics of the cleaned slag were similar to those of ground granulated blast furnace slag, suggesting its potential application in cement production.

Abstract:In pursuit of carbon neutrality, the demand for metals that are necessary for the development of clean energy technologies is rapidly increasing. Metallurgical waste, such as slag, presents a promising secondary source of these key metals. This research aims to develop an eco-friendly hydrometallurgical process to recover Cu, Ni, and Co from discarded copper/nickel slag. High-pressure acid leaching (HPAL) was used to selectively leach Ni, Cu, and Co from the fayalite slag, yielding high leaching efficiencies of 99.9%, 89.4%, and 99.9%, respectively, with low Fe and Si tenors to the pregnant leach solution (PLS). The solvent extraction (SX) technique utilizing LIX 984N was used to selectively extract and enrich copper from the dilute PLS to about 23 g/L Cu with a very low Fe concentration of 0.05 g/L. Potassium amyl xanthate (PAX) solution was used to form Ni and Co xanthate complexes from the raffinate solution. Nickel was selectively recovered using ammonia solution, while the cobalt xanthate complex was thermally decomposed and recovered as cobalt oxide solids of about 25 wt.% Co. A comprehensive process flowsheet is presented. Furthermore, to realize the real application of the developed slag cleaning process, a preliminary economic evaluation was performed.

Abstract:The conventional method of nickel converter slag dilution is reduction–sulfurization by adding coal and pyrite into the slag. In this study, the effect of sulfur content in the initial slag ((pct S)0) on the slag dilution process was determined by producing metal, which is significantly different from the conventional method producing matte. Analysis of the nickel converter slag showed that nickel, cobalt, and copper were mainly present in the form of sulfides, which are difficult to separate from the slag. The NiO, CoO, and Cu2O in the slag are easily reduced into metal using carbon, while the presence of sulfur inhibits the reduction reaction. In a vertical resistance furnace, the desulfurized slags with different sulfur contents were reduced using carbon. The sulfur distribution rate increased with the decrease in (pct S)0; the distribution of nickel, cobalt, and copper decreased with the decrease in (pct S)0. The nickel recovery rate increased with the decrease in (pct S)0, while (pct S)0 almost had no effect on the recovery of iron, cobalt, and copper. The distribution rates of sulfur, nickel, and copper increased with the increase in mole ratio of carbon to reducible oxygen (nC/nO), while the distribution rate of iron and cobalt decreased with the increase in nC/nO. In addition, the recovery rates of iron, nickel, cobalt, and copper increased with the increase in nC/nO.

Abstract:Sustainable recovery of spent hydroprocessing catalysts (sHPC) is crucial to address environmental and resources issues. However, the existing recycling methods recover limited metal components due to uncontrollable phase transition and complicated separation procedures, leading to poor utilization efficiency of the sHPC. Herein, a synchronous conversion and targeted separation strategy was designed to achieve full-component recovery of the sHPC. The insoluble phases of Al/Ni/Mo/V could be completely transformed into soluble sulfate via sulfation roasting at 400 °C. The roasted sulfate products can be directly leached by water with efficiencies close to 100%. Targeted separation of the multi-ions could be achieved based on their species difference in the leachates. Anionic HV 10 O 28 5− and HMoO 4 − species were co-extracted by basic trioctylamine extractant, while cationic Ni 2+ and Al 3+ were extracted by acidic HBL110 and P204, respectively. Benefiting from the sulfation roasting and selective extraction procedures, the recovery efficiencies of Al, Ni, Mo, and V elements achieved 97.2%, 95.8%, 94.1%, and 94.3%, respectively. The explored synchronous conversion and targeted separation strategy is an industrial-feasible candidate for sustainable utilization of the retired catalysts.

Experimental Study on Ni Recycling from Fcc Dust by Induced Crystallization with Magnetic Nano Fe3o4@Sio2

Abstract:Since dust from fluidized catalytic cracking (FCC) is rich in valuable metals like Ni, Ni recycling from FCC dust is both resource-efficient and environmentally friendly. Magnetic nano Fe3O4@SiO2 was utilized as an induced crystalline carrier to recover Ni from the simulated acid solution of FCC catalyst in this study. Typical core-shell Fe3O4@SiO2 magnetic nanoparticles with high saturation magnetization and good corrosion resistance were synthesized through co-precipitation and sol-gel methods. SEM showed that diameter of the prepared Fe3O4@SiO2 was about 20 nm, and the thickness of SiO2 layer was 2 to 3 nm. Effects of initial Ni2+ concentration, pH, crystalline carrier dosage and CO32-/Ni2+ molar ratio on Ni removal and recovery rates were investigated. The highest Ni removal rate reached 98.2% and the recovery rate was 97.1% under the conditions that initial Ni2+ concentration was 100 mg/L, initial pH was 5.5, crystalline carrier dose was 1.0 g/L and CO32-/Ni2+ molar ratio was 2.25. Adsorption isotherm of Ni recover by Fe3O4@SiO2 was well fitted with Langmuir isotherm models (R2=0.993). The maximum adsorption capacity rose up to 166.39 mg/g, meanwhile the Langmuir adsorption equilibrium constant was 0.3028 L/mg. SEM and EDS analysis on the reaction products revealed that Ni2+ was successfully crystallized onto Fe3O4@SiO2 nanoparticles and the Ni content on the carriers was as high as 70.42 wt% after 5 repetitions.
