Abstract:Low cycle fatigue (LCF) tests were performed on Ti-6Al-4V alloy at room temperature. The fatigue hardening/softening of the Ti-alloy were determined. Both the back stress (X) and the friction stress (σF) were evaluated from analysis of fatigue hysteresis loops and their cycle-dependent behaviors during fatigue tests were obtained experimentally. It is shown that the cyclic stress response or the fatigue hardening/softening of the Ti-alloy actually results from the competition effect of the back and the friction stress behaviors during fatigue cycling. A two-slope behavior in both the εpa-2Nf and the X-2Nf plots was also obtained. The micro-mechanisms associated with the back and friction stress behaviors as well as the two-slope behavior in the εpa-2Nf and X-2Nf plots were further discussed with the help of OM and TEM observations of fatigue failure specimens at representative strain amplitudes. In this study, the DIC technique was also introduced to characterize quantitatively the cyclic deformation heterogeneity of the Ti-alloy at the grain scale.

Abstract:The application fields of friction stir welding technology, such as aerospace and transportation, has high safety requirements and fatigue is the dominant failure mode for weldments. It is of great significance to understand the fatigue properties of friction stir welded joints. This paper provides an overview of the fatigue mechanism, influencing factors, crack growth rate, and fatigue life assessment. It is found that the fatigue performance of friction stir welded joints can be affected by welding process parameters, test environment, stress ratio, residual stress, and weld defect. The optimized process parameters can produce high quality weld and increase the weld fatigue life. Laser peening is an effective post weld treatment to decrease fatigue crack growth rate and improve material fatigue life.

Abstract:The energy evolution, fatigue life and failure behaviour of dissimilar Al/steel keyhole-free Friction stir spot welding (FSSW) joints were studied under different fatigue loads. The absorption energy of fatigue fracture, the fracture mechanism and the sensitivity of the fatigue limits to the fatigue load parameters were analysed. It was found that the stress ratio R determines the fatigue limit Ff, while the fatigue limit Ff is not sensitive to the loading frequency. The high-frequency fatigue load will increase the displacement deformation μ and fatigue fracture absorption energy Ea of the spot-welded joint, which are larger under asymmetric fatigue loading than those under symmetrical fatigue loading. At the same time, the symmetrical fatigue load can form the steady-state hysteresis loop, while asymmetric fatigue loading cannot, but asymmetric fatigue loading exhibits the displacement increment of fatigue softening. The fracture failure of spot-welded joints is a multiple crack source and the mixed-mode of ductile and brittle fracture mechanism, which exhibits typical fatigue striations in the fatigue fractures.

Abstract:<p>This paper presents a detailed experimental and computational investigation into fatigue behaviors in friction stir welds at both joint and component level for welded assemblies of complex 6005A-T6 aluminum extrusion profiles. A novel fatigue test method was developed for characterizing FSW joint fatigue resistance in a structural context. The fatigue test data obtained in this study were then generalized by using a traction-based structural stress method. The results show that the fatigue test data and their S-N curve representation can be used as a basis for supporting fatigue evaluation of friction stir welds joining complex aluminum extrusions.</p>

Abstract:Constant amplitude loading fatigue tests were carried out for 7075/2A12 dissimilar aluminum alloy friction stir welding (FSW) lap joints, and the fatigue fracture characteristics were observed accordingly. Experimental observation suggested that the effective lap sheet thickness had a salient effect on the fatigue strength of the specimen. Specimens tend to fail at the lower sheet thickness under low relatively loading, while fail at the hook root at higher loading. There exists a competition between the two failure cases, and the fracture site changes with loading levels. The stress/strain at the periphery of the weld nugget were discerned by elastic and elasto–plastic finite element analyses respectively, which were then utilized to evaluate the fatigue life by local life prediction approaches and notch stress methods. Two widely used local stress approaches, the Morrow's modified Manson-Coffin (MMC) damage model and the Smith-Watson-Topper (SWT) damage model both could give reasonable results relatively close to experimental lives within the low cycle life regime. The notch stress method could give relatively closer life in the high cycle life regime.

Abstract:6016‐T4 aluminum (Al) alloy plate was butt welded to the cold‐rolled steel plate by a friction stir welding (FSW) technique, and the fatigue properties of Al/steel dissimilar welds were investigated. Some dissimilar welds were die‐press formed to the hat shape, and specimens were sampled from the corners of the hat shape, where severe plastic deformation occurred by the die‐press forming. The die‐press‐formed samples had better tensile strengths and hardness than the as‐welded ones because of the work hardening. It indicates that the die‐press forming is applicable for the Al/steel dissimilar welds. However, large voids were formed around the steel fragments dispersed into Al matrix by die‐press forming. Those voids acted as the fatigue crack nucleation sites, thus reducing the fatigue lives of the die‐press‐formed specimens. When the bottom side of the welds experienced tension plastic deformation, the fatigue strength was the lowest.

Abstract:An extensive experimental and computational investigation of the fatigue behavior of friction stir welding (FSW) of aluminum–lithium alloy (AA2099) is presented. In this study, friction stir butt welds were created by joining AA2099 using two different welding parameter sets. After FSW, microstructure characterization was carried out using microhardness testing, scanning electron microscopy, and transmission electron microscopy techniques. In particular, the metastable strengthening precipitates T1 (Al2CuLi) and δ’(Al3Li) seen in the base metal were observed to coarsen and dissolve due to the FSW process. In order to evaluate the static and fatigue behavior of the FSW of the AA2099, monotonic tensile and fully-reversed strain-controlled fatigue testing were performed. Mechanical testing of the FSW specimens found a decrease in the ultimate tensile strength and fatigue life compared to the base metal. While the process parameters had an effect on the monotonic properties, no significant difference was observed in the number of cycles to failure between the FSW parameters explored in this study. Furthermore, post-mortem fractography analysis of the FSW specimens displayed crack deflection, transgranular fracture, and delamination failure features commonly observed in other parent Al–Li alloys. Lastly, a microstructurally-sensitive fatigue model was used to elucidate the influence of the FSW process on fatigue life based on variations in grain size, microhardness, and particle size in the AA2099 FSW.

Abstract:As the central component in friction stir welding, the design and manufacture of welding tools for aluminum alloys have garnered substantial attention. However, the understanding of tool reliability during the welding process, especially in terms of fatigue performance, remains unclear. This paper focuses on the welding of AA2219-T4 as a case study to elucidate the predominant failure mode of the tool during the friction stir welding (FSW) of aluminum alloys. Experimental methods, including FSW welding and fracture morphology analysis of the failed tool, coupled with numerical simulation, confirm that high-cycle mechanical fatigue fracture is the primary mode of the tool failure. Failures predominantly occur at the tool pin's root and the shoulder end face with scroll concave grooves. The experimental and simulation results exhibit a noteworthy agreement, validating the reliability of the simulation model. The FSW Arbitrary Lagrangian–Eulerian (ALE) model developed in this study analyzes stress distribution and variation under the thermo-mechanical coupling effect of the tool. It reveals that stress concentration resulting from structural changes in the tool is the primary driver of fatigue crack initiation. This is attributed to exposure to alternating cyclic stresses such as bending, tension, and torsion at the tool pin's root, manifesting as multiaxial composite mechanical fatigue. Among these stresses, bending alternating cyclic stress exerts the most significant influence. The paper employs the Tool Life module in DEFORM software to predict the fatigue life of the tool. Results indicate that reducing welding speed or increasing rotation speed can enhance the tool's fatigue life to some extent. The methodology proposed in this paper serves as a valuable reference for optimizing FSW structures or processes to enhance the fatigue performance of welding tools.

Abstract:Fatigue crack propagation (FCP) at different locations of friction stir welded AA6N01 joint was investigated. FCP experiments were performed to study crack propagation rates in the Paris region. The highest FCP rate was in the stir zone (SZ) which composed of much finer grain compared with the other areas of joint. Fracture surfaces at different locations were examined. More brittle fracture characteristic was observed in SZ. To further investigate the mechanism of high FCP rate in SZ, differential scanning calorimetry (DSC) analysis was conducted. The results showed that there was relatively high energy stored in SZ. After releasing the stored energy, the resistance of FCP in SZ improved significantly while the grain size kept the same, the fatigue fractographs had changed from quasi-cleavage to plastic fatigue striation fracture. These proved that the stored energy affected fatigue crack propagation in FSW joint significantly.

Abstract:<p>The objective of this work is to investigate the microstructure and fatigue performance of friction stir welding joint of 2A12‐T4 and 7075‐T6 dissimilar aluminum alloy. Microstructure shows that the grain growth of heat‐affected zone in both sides of joint is noticeable; the grain size of thermo‐mechanically affected zone in both sides of joint is deformed and distorted in various degrees; nugget zone is fine equiaxed grain with uniform distribution. Microhardness of joint presents an approximate "W" types distribution on the whole, and the highest hardness value of the joint appears near the center of nugget zone, up to 146.5 HV0.2. Since the joint has the higher the fatigue strength ratio, and the S−N curve of the joint shows a smaller downward trend, the joint has the best fatigue performance and 7075‐T6 base metal has the worst fatigue performance. Linear fitting of 7075‐T6 base metal is ; linear fitting of 2A12‐T4 base metal is ; linear fitting of joint is . The fracture analysis presents that the low‐cycle fatigue fracture mechanism of welding joint is quasi‐cleavage fracture, and the main mode of high cycle fatigue fracture is the inter crystalline fracture, mixed with ductile fracture.</p>

Abstract:The present study investigates the impact of complex material flow-induced interfacial reaction layers on the fatigue performance of friction stir-welded (FSW) S45C steel and 6061-T6 aluminum alloy. The material flow analysis reveals that the intermixing between aluminum and steel forms intermetallic compounds (IMCs) mainly limited to the upper side of the stir zone (SZ). The IMC layers in various regions of the aluminum/steel interface within the SZ are visualized by scanning electron microscopy, and their possible chemical compositions are identified using energy-dispersive spectroscopy analysis. The chemical composition, morphology, and thickness of IMC layers exhibit significant heterogeneity owing to the asymmetric material flow of aluminum and steel between the top and bottom sides of the SZ. The non-uniform IMC layers considerably influence surface microhardness values and the fatigue behavior of the FSW joint. Moreover, the significance of IMC thickness on the morphology of the fatigue failure mechanism is examined using detailed microstructural analysis in proximity to fatigue fracture locations of the FSW joint. SEM images suggest that fatigue cracks inside the FSW joint initiate more frequently in thick IMC lamella than in the comparatively thinner Al-rich reaction layers.

Abstract:Friction stir welding (FSW) is now widely used in industrial manufacturing fields to join metal materials. Although it avoids solidification cracking, the combination of thermal excursion and plastic deformation introduces significant residual stresses. These residual stresses will combine with the applied stresses in service to cause unexpected failure. Therefore, a detailed knowledge of the residual stress effects on fatigue characteristics of FSWs is required. In this review, the experimental, theoretical and numerical studies of residual stress effects on fatigue characteristics of FSWs are summarized, including fatigue crack initiation, fatigue crack growth, stress-life and residual stress relaxation. The applications of residual stress modification techniques for fatigue improvement in FSWs are also presented.

Abstract:Overall fatigue strengths and hardness distributions of the aluminum alloy similar and dissimilar friction stir welding (FSW) joints were determined. The local fatigue strengths as well as local tensile strengths were also obtained by using small round bar specimens extracted from specific locations, such as the stir zone, heat affected zone, and base metal. It was found from the results that fatigue fracture of the FSW joint plate specimen occurred at the location of the lowest local fatigue strength as well as the lowest hardness, regardless of microstructural evolution. To estimate the fatigue strengths of aluminum alloy FSW joints from the hardness measurements, the relationship between fatigue strength and hardness for aluminum alloys was investigated based on the present experimental results and the available wide range of data from the references. It was found as: σa (R = -1) = 1.68 HV (σa is in MPa and HV has no unit). It was also confirmed that the estimated fatigue strengths were in good agreement with the experimental results for aluminum alloy FSW joints.

Abstract:Investigation of mechanical and fatigue behavior is necessary to find out the long-term durability of the welded joints. The current work focuses on the mechanical and fatigue behavior of the joint formed when AA6061-T6 alloy plates were friction stir welded (FSWed) then joint was also analyzed as compared with parent material. The tensile strength and microhardness profile were obtained by the uniaxial tensile test and Vickers hardness test respectively. The maximum yield strength and ultimate tensile strength of the FSWed specimens were found to be 207.2 N mm−2 and 264 N mm−2 which are 72.2% and 80.3% of the parent metal respectively. The minimum value of hardness in FSWed specimen was equivalent to 63% of the parent material. The fatigue tests were carried out in a constant amplitude loading condition at a positive load ratio (R = 0.1). The limit of maximum stress applied during the fatigue tests was determined based on the results of the tensile tests. Microstructural and scanning electron microscope (SEM) examination of welded specimens was also carried out to understand the effect of FSW on microstructural development, commence of fatigue crack, and the way the crack spreads. The outcomes show the formation of a fine-grained microstructure in the center of the weldment. Results of the fatigue tests show that the fatigue strength of both types of configurations i.e. FSWed and parent material were almost the same at the low-stress level. At high-stress level, parent material exhibits superior fatigue strength than FSWed specimens. An effort has also been made to relate the fatigue resistance to the microstructural observations of the welded specimens.

Abstract:The continuous drive friction welding of aluminum alloy to stainless steel was investigated in this paper. Microstructural characterization, intermetallic compound (IMC), and mechanical properties of the friction welded Al/Fe joint were studied. Results showed that thermal mechanically affected zone (TMAZ) at the Al side was subjected to both thermal cycling and mechanical force, and grain size was 1–3 μm, and streamlines were more dramatically than at the steel side. In fully dynamic recrystallized 127 zone (FDRZ), microstructure became the fine equiaxed grains, and its width at the steel side was about 5 μm. The local Si enrichment IMC layer was formed at the interface area of Al/Fe joint, and its average thickness was about 300 nm. IMC layer was relatively flat at the steel side, while uneven at the Al side. The hardness reached to the maximum value (395.8 HV) at the steel side in FDRZ, and the average hardness was only 76 HV in heat-affected zone (HAZ) at the Al side. When forge pressure was below 220 MPa, the tensile strength of joint was approximately linearly related to the forge pressure.

Abstract:In view of the fact that composite friction welding parameters cannot independently reflect the service life of automotive joints, the evolution of fatigue behavior caused by process changes was studied by integrating their effects into unified heat input. Taking into account the geometric mutation and mechanical modifications of post-weld Al alloys, the developed hot spot stress estimation model of such joint has the ability to represent the influence of thermal forming process on the alternating singular stress, and is further reflected in the predicted life. The results show that on average, every increase in welding heat input energy by 8515 J led to an improvement in fatigue life of approximately 25.79 %. It was found that fatigue strength benchmark specified by hot spot stress improved the goodness of fit by 29.14 % to 55.94 % over the nominal stress, while increasing the inter-process variation coefficient by 10.77 %, thus exhibiting more accurate failure calibration for this non-uniform spot-welded structure. It was further verified that the life span error predicted using the MC model was 17.67 % to 45.54 % lower than that of the SWT model and closer to the experiment. The fatigue crack propagation modes with respect to load levels were also revealed through fracture morphology. Overall, the study provided a process-regulated fatigue resistance assessment for vehicle joints.

Abstract:The 8 mm-thick 2195 Al-Li alloy joints were achieved by Friction Stir Welding (FSW). The microstructural evolution, temperature-dependent mechanical properties, and fracture properties were studied. The T1, δ′/β′ and θ′ precipitates were observed in the Base Metal (BM) and the Heat Affected Zone (HAZ). Most of the precipitates, except for re-precipitated δ′/β′ phases, were dissolved in the Nugget Zone (NZ). The tensile specimens that failed at cryogenic temperatures (–196 °C) had the maximum Ultimate Tensile Strength (UTS), and the fracture surface showed the inter-granular fracture characteristics. Compared to those at room temperature (25 °C), the decreasing tensile properties at high temperature (180 °C) were related to microstructure and strain hardening effects. The NZ presented the optimal fracture toughness, and the Crack Tip Opening Displacement (CTOD) was mutually dominated by microhardness and grain size. Analysis on Fatigue Crack Growth (FCG) rates indicates that the Thermal-Mechanically Affected Zone (TMAZ) exhibited the most superior fatigue resistance performance at stress intensity range below 17 MPa·m1/2 due to compressive residual stress and the crack closure effect. The fatigue fracture surfaces reveal that the crack propagation zone was characterized by the striations and secondary cracks. Also, inter-granular fracture behavior was responsible for the fastest FCG rates in the NZ.

Abstract:This study investigates the effects of axial ultrasonic vibration on the microstructure evolution, residual stresses distribution and fatigue fracture behaviour of a 7N01-T4 joint, and demonstrates that ultrasonic vibration can significantly promote the flow of plasticised metals, expand the stirred zone (SZ) width and refine the grain size. The longitudinal residual stresses of the joints are dominant, and the peak longitudinal residual stresses of the thermo-mechanically affected zone (TMAZ) on the advancing side (AS) (TMAZ-AS) in the ultrasonic-assisted friction stir welding (UAFSW) joint are 31.5 MPa lower than those in the friction stir welding (FSW) joint. Compared to that of FSW joints, the fatigue strength of UAFSW joints increases by 20 MPa at 107 cycles (stress ratio of R = 0.1). At high-stress levels, crack initiation occurs at the TMAZ-AS, and is mainly attributed to high residual stresses and second-phase particles. At low-stress levels, fatigue cracks are likely to initiate in the transition zone (TZ).

Abstract:Friction stir welding (FSW) introduces variations in temperature and strain distribution, resulting in diverse microstructures in and around the weld-nugget zone. This impacts the original strengthening mechanisms of the base material, especially in precipitate-hardening aluminum alloys. This study focuses on the low-cycle fatigue (LCF) behavior of base material (BM) AA6061-T6 and its FSW joint, revealing lower fatigue life in various zones of FSW joints compared to the BM. The loss of precipitate hardening in the FSW joint leads to increased fatigue damage due to process-induced softening. Specimens from the heat-affected zone (HAZ) on the advancing and retreating sides exhibit lower fatigue life than the nugget/stir zone (SZ) due to crack-susceptible boundaries. All zone-wise specimens of AA6061 FSW joints display notable cyclic strain hardening compared to the base material. SZ specimens show slightly higher stress amplitude and plastic strain energy density than HAZ specimens, attributed to larger grains in the HAZ.
