Abstract:Large-scale mechanical products, such as aircraft and rockets, consist of large numbers of small components, which introduce additional difficulty for assembly accuracy and error estimation. Planar surfaces as key product characteristics are usually utilised for positioning small components in the assembly process. This paper focuses on assembly accuracy analysis of small components with planar surfaces in large-scale volume products. To evaluate the accuracy of the assembly system, an error propagation model for measurement error and fixture error is proposed, based on the assumption that all errors are normally distributed. In this model, the general coordinate vector is adopted to represent the position of the components. The error transmission functions are simplified into a linear model, and the coordinates of the reference points are composed by theoretical value and random error. The installation of a Head-Up Display is taken as an example to analyse the assembly error of small components based on the propagation model. The result shows that the final coordination accuracy is mainly determined by measurement error of the planar surface in small components. To reduce the uncertainty of the plane measurement, an evaluation index of measurement strategy is presented. This index reflects the distribution of the sampling point set and can be calculated by an inertia moment matrix. Finally, a practical application is introduced for validating the evaluation index.
Finish Machining Condition Evaluation Technology for Aircraft Fuselage-wing Joints

Abstract:To guarantee the finish machining security of fuselage-wing matching plane and joint hole during the numerical join assembly of aircraft fuselage subassemblies, an automated three-coordinate measurement procedure for fuselage-wing joints is suggested before formal machining. The corresponding measuring method based on special purpose computer numerical control (CNC) machine tool is illustrated. Then, a robust least square fitting algorithm for measured hole and plane is proposed, and a finish machining condition evaluation model for fuselage-wing joints is put forward based on these fitting results. Simulation results show that the robust least square fitting algorithm has good accuracy and strong anti-gross error ability, and besides, hidden troubles of joint finish machining process caused by improper posture of fuselage or wing can be found out, thus momentous damage of fuselage-wing joints can be avoided.

Abstract:Purpose – The purpose of this paper is to propose an innovative method to extend the operating range of the laser tracking system and improve the accuracy and automation of boresighting by designing a measurement instrument. Boresighting is a process that aligns the direction of special equipment with the aircraft reference axis. Sometimes the accurate measurement and adjustment of the equipment and the aircraft are hard to achieve. Design/methodology/approach – The aircraft is moved by an automatic adjustment system which consists of three numerical control positioners. For obtaining the position of the bore axis, an instrument with two measurement points is designed. Based on the multivariate normal distribution hypothesis, an uncertainty evaluation method for the aiming points is introduced. The accuracy of the measurement point is described by an uncertainty ellipsoid. A compensation and calibration method is proposed to decrease the effect of manufacturing error and deflection error by the finite element analysis. Findings – The experimental results of the boresighting measurement prove that the proposed method is effective and reliable in digital assembly. The measurement accuracy of the angle between the bore axis and the reference axis is about ±0.004°. In addition, the measurement result is mainly influenced by the position error of the instrument. Originality/value – The results of this study will provide a new way to obtain and control the installation deviation of part in aircraft digital assembly and will help to improve the precision and efficiency. This measurement method can be applied to obtain the axis of a deep blind hole.
A Measurement Method for Large Parts Combining with Feature Compression Extraction and Directed Edge-Point Criterion

Abstract:High-accuracy surface measurement of large aviation parts is a significant guarantee of aircraft assembly with high quality. The result of boundary measurement is a significant parameter for aviation-part measurement. This paper proposes a measurement method for accurately measuring the surface and boundary of aviation part with feature compression extraction and directed edge-point criterion. To improve the measurement accuracy of both the surface and boundary of large parts, extraction method of global boundary and feature analysis of local stripe are combined. The center feature of laser stripe is obtained with high accuracy and less calculation using a sub-pixel centroid extraction method based on compress processing. This method consists of a compressing process of images and judgment criterion of laser stripe centers. An edge-point extraction method based on directed arc-length criterion is proposed to obtain accurate boundary. Finally, a high-precision reconstruction of aerospace part is achieved. Experiments are performed both in a laboratory and an industrial field. The physical measurements validate that the mean distance deviation of the proposed method is 0.47 mm. The results of the field experimentation show the validity of the proposed method.

Abstract:This paper proposes a new surface form measurement method using a scanning type surface profiler for small roll worlpieces, which are used in many industrial fields. In this method, inclination of a workpiece is required to be aligned precisely. For this reason, this paper also proposes a method of measuring the inclination angle of the workpiece without using any other external sensors but using a scanning probe of the surface profiler. In order to confirm the effectiveness of the proposed principles, a measurement system is developed and some experiments are carried out.

Abstract:Before going through the final assembly of aircraft fuselage and wing,a finish machining program for wing-fuselage joints was designed in order to guarantee the final assembly quality.A wing-fuselage joint measuring and evaluating method for aircraft digital final assembly was proposed to ensure the safety of machining process and master the cutting status in time.Three-coordinate gauge head was installed in spindle of a special NC(Numerical Control) machine tool to make it has both inspection and machining functions.In the process of measuring wing-fuselage joints,the relationship of the movements of NC machine tool and the posture of fuselage or wing were coordinated by main control system.Parameterized models of all wing-fuselage joints were automatically extracted through the inspection data.Cutting process simulation,machining allowance check-up and final quality test of all wing-fuselage joints were carried out according to the demands of the final assembly process,thus the quality and safety of the finish machining were guaranteed.Moreover,some latent problems in finish machining process were analyzed,and some corresponding evaluating models and index were put forward.Application result shows that this method can be used to guarantee the accurate joining and meet the exchange requirement between fuselages and wings.

Abstract:Purpose - The purpose of this paper is to design a new method to realize automatic assembly of aircraft components with large shafts such as canard and vertical tail. The assembly structure of component with large shaft and fuselage is a mating assembly structure, and it is a challenge to satisfy the precision and assembly requirement. Design/methodology/approach - According to the assembly structure features and process requirements of an aircraft component with large shaft, the operating principle of precise assembly system for shaft-hole mating is analyzed in this paper. The model of compliant assembly for shaft-hole mating is constructed, and force condition analysis of the compliant assembly is performed. An automatic precise shaft-hole assembly method for aircraft assembly using 5 degrees of freedom spatial mechanism, compliance technology and servo feeding system is put forward based on the analysis. A 5 degrees of freedom passive compliant experimental equipment has been developed. Findings - Application test results of the 5 degrees of freedom passive compliant experimental equipment show that the simulated canard can be mated automatically and accurately through this method with high efficiency and high quality as long as the tip of shaft enters into the range of hole's chamfer. Practical implications - This method has been used in an aircraft assembly project. The practical results show that the aircraft components with large shafts can be mated automatically and accurately through this method with high efficiency and high quality. Originality/value - This paper presents a new method and designs a new assembly system to realize the assembly of the aircraft components with large shafts. The research will promote the automation of fuselage assembly.
Optimal placement of measurement points on large aircraft fuselage panels in digital assembly

Abstract:A large aircraft fuselage panel is commonly composed of a variety of thin-walled components. Most of these components are large, thin and compliant, and they are also prone to some flexible deformation during assembly and remain deformed after assembly. Besides, many different fabrication and assembly manners are adopted in order to guarantee the complicated assembly relationships between each component. The above characteristics often cause large aircraft fuselage panels to exhibit low stiffness and weak strength, thereby inducing deformation during assembly. Since the posture of a large aircraft fuselage panel is commonly evaluated by matching the theoretical and actual positions of the measurement points placed on it, and its assembly deformation is also represented by the position errors of the measurement points, a reasonable measurement point placement is significant for the large aircraft fuselage panel in digital assembly. This article presents a method based on the D-optimality method and the adaptive simulated annealing genetic algorithm to optimize the placement of the measurement points which can cover more deformation information of the panel for effective assembly error diagnosis. By taking the principle of the D-optimality method, an optimal set of measurement points is selected from a larger candidate set through adaptive simulated annealing genetic algorithm. As illustrated by an example, the final measurement point configuration is more effective to maximize the determinant of the corresponding Fisher Information Matrix and minimize the estimation error of the assembly deformation than those obtained by other methods.
High Precision Ultrasonic Measurement Method for Thin-Walled Parts

Abstract:Thin-walled parts are extensively utilized in the aerospace industry, where over thinning defects in these parts would significantly compromise mechanical safety. Ultrasound measurement methods are commonly employed for thickness non-destructive testing. Manual calibration of reference signals is usually necessary, negatively impacting automation, robustness, and accuracy. This paper proposes a high-precision ultrasound amplitude method for thin-walled component inspection, getting rid of manual calibration. Firstly, the measured signal is preprocessed to extract the spectrum in the effective frequency range. Then, the spectrum is approximated using the asymmetrical Gaussian amplitude model to estimate the spectrum of reference signal and reflection coefficient. Moreover, initial propagation time is estimated from autocorrelation of the signal. Finally, the accurate thickness is obtained from the numerical calculation of reflection coefficient with the initial time. Simulations and experiments demonstrate that the proposed method can accurately measures metal plates as thin as 0.5mm. Compared to the traditional correlation method, it greatly improves measurement accuracy and stability, reducing them to 1/2 and 1/4 of the latter, respectively. Additionally, the proposed method also demonstrates high accuracy for curved thin plates, with an average relative error of only 0.57%. Furthermore, the method exhibits high levels of automation, robustness, and accuracy, and holds significant potential for thickness detection in thin-walled structural components.

Abstract:Automated and high-accuracy three-dimensional (3D) shape measurement is required in quality control of large-size components for the aerospace industry. To eliminate the contradiction between global measurement and local precision measurement control in 3D digitalization for the key local features of the large-size components, a combined measurement method is proposed, including a 3D scanner, a laser tracker, and an industrial robot used as an orienting device, to achieve high-accuracy measurement. As for improving the overall measurement accuracy, an accurate calibration method based on coordinate optimization of common points (COCP) and coordinate optimization of global control points (COGP) is proposed to determine the coordinate systems. Firstly, a coordinate optimization method of common points (COCP) is recommended. Then, a coordinate optimization method of global control points (COGP) based on the angular constraint is proposed for minimizing the measurement errors and improving the measurement accuracy of the position and orientation of the 3D scanner. Finally, a combined measurement system is established, and validation experiments are carried out in laboratory within a distance of 4 m. The calibration experiment results demonstrate that the max and mean errors of the coordinate transformation have been reduced from 0.037 and 0.022 mm to 0.021 and 0.0122 mm. Additionally, the measurement experiment results also show that the combined measurement system features high accuracy.

Abstract:The precision requirements for aeroengine blade machining are exceedingly stringent. This study aims to improve the accuracy of existing aeroengine blade measurement methods while achieving comprehensive measurement. Therefore, this study proposes a new concentric ring calibration method and designs a multi-layer concentric ring calibration plate. The effectiveness of this calibration method was verified through actual testing of standard ball gauges. Compared with the checkerboard-grid calibration method, the average deviation of the multilayer concentric ring calibration method for measuring the center distance of the standard sphere is 0.02352, which improves the measurement accuracy by 3–4 times. On the basis of multi-layer concentric ring calibration, this study builds a fringe projection profiler based on the three-frequency twelve-step phase shift method. Compared with the CMM, the average deviation of the blade chord length measured by this solution is 0.064, which meets the measurement index requirements of aeroengine fan blades.

Abstract:In this paper, the measurement accuracy of geometric features of aircraft components are compared using a 3D digitisation system and coordinate measuring technique. Nowadays, integrated thin-walled components are more and more widely used in the aircraft industry, which poses new problems due to the occurrence of undesired non-dilatational strains after machining. In such cases fast and accurate diagnostics is essential to detect machining errors related to both geometry and dimensions. This is done using coordinate measuring machines and optical 3D scanners. These instruments have considerable potential, predominantly due to their accuracy. For this study, it was therefore of interest to compare them in this respect.

Abstract:Composite board is used widely in industrial product, such as the bearing board which is made up of steel board layer, copperized layer, metal powder layer and plastic layer is widely used in the filed of aeronautic industry, automation, metallurgy industry, the measurement precision of each layer's thickness is affected by the layer thickness, material and the working condition, it also determines the precision and life of bearings. This paper develops an online condition monitoring and measuring system for composite board thickness measurement under the real working condition, this system solves the problem of thickness measurement of different type of board after the process of high temperature sintering, spreading metal powder thickness, spreading plastic and finishing roll by using of several different methods. The online condition monitoring and measuring system can be used to measure rough board, slick board, and metal, nonmetal board. The measurement signal can be read from the local industry apparatus after pretreatment of sensing, detecting, transmitting and temperature compensating. This system has the function of bar graph displaying, error alarming and marking, data analysis and management; the precision is 0.01 mm. Because of the real-time data acquisition, reliable system operation, exact error alarming, convenient module combination, credible monitoring and measuring result and friendly man-machine interface. the online condition monitoring and measuring system will be widely applied in the precision measurement of composite board.
Accurate Inner Profile Measurement of a High Aspect Ratio Aspheric Workpiece Using a Two-Probe Measuring System

Abstract:This paper presents a novel method for inner profile measurement and geometric parameter evaluation, such as the radius of the bottom, steepness and straightness of the steep sidewall of a high aspect ratio aspheric workpiece, by utilizing a two-probe measuring system, which includes a lateral displacement gauge for the inner steep sidewall profile measurement and an axial displacement gauge for the inner deep underside profile measurement. To qualify the measurement accuracy, the systematic errors associated with the measurement procedure, including the miscalibration, misalignment and the roundness error of the gauge probes, as well as the slide motion error of the four-axis motion platform, are all evaluated and separated from the measurement results. A point cloud registration algorithm is employed to stitch the evaluated inner sidewall profile and the inner underside profile to form an entire inner profile of the workpiece. To verify the performance of the newly proposed method, the inner profile of a high aspect ratio aspheric workpiece, which has a tapered cone shape with a maximum inner radius of 40 mm, a maximum inner depth of 140 mm and a steep sidewall angle approaching 85 degrees, is measured in experiments. The measurement result is compared with that of a coordinate measuring machine (CMM), and the comparison verifies the feasibility of the proposed measurement system.
Measurement and Characterization of Ultra-Thin Gaps in Cylindrical Assembling Parts

Abstract:Ultra-thin gaps between two metallic workpieces in assembling parts need to be measured and characterized, for determining the assembling accuracy and further ensuring the final performance of the parts. Methods such as fringe projection or optical profilers encounter the difficulties in distinguishing such micro features in several tens of micrometers. In this paper, a microscopic imaging system combining image processing algorithms is designed and developed to measure the thickness of such air gaps. Simulation studies are undertaken to validate the feasibility of the proposed method. A measuring system is then designed and developed, based on which a series of measurement experiments is carried out to verify the measuring accuracy and precision. Finally, a cylindrical assembling parts with thin gaps are measured and characterized. The proposed measuring method is useful to determine the shape of air gap and the local contact situation for assembling parts.

Abstract:Purpose In the context of fixed-wing aircraft wing assembly, there is a need for a rapid and precise measurement technique to determine the center distance between two double-hole components. This paper aims to propose an optical-based spatial point distance measurement technique using the spatial triangulation method. The purpose of this paper is to design a specialized measurement system, specifically a spherically mounted retroreflector nest (SMR nest), equipped with two laser displacement sensors and a rotary encoder as the core to achieve accurate distance measurements between the double holes. Design/methodology/approach To develop an efficient and accurate measurement system, the paper uses a combination of laser displacement sensors and a rotary encoder within the SMR nest. The system is designed, implemented and tested to meet the requirements of precise distance measurement. Software and hardware components have been developed and integrated for validation. Findings The optical-based distance measurement system achieves high precision at 0.04 mm and repeatability at 0.02 mm within a range of 412.084 mm to 1,590.591 mm. These results validate its suitability for efficient assembly processes, eliminating repetitive errors in aircraft wing assembly. Originality/value This paper proposes an optical-based spatial point distance measurement technique, as well as a unique design of a SMR nest and the introduction of two novel calibration techniques, all of which are validated by the developed software and hardware platform.

Abstract:The geometric parameters of aircraft engine blades need to be precisely measured to ensure the quality of the blades for the normal operation of aircraft engines. This study aims to address the challenges of existing measurement systems in balancing efficiency, accuracy, and completeness. Additionally, it aims to enhance the accuracy and robustness of the algorithm for extracting blade profile characteristic parameters. In this paper, a spectral confocal sensor is employed to establish a blade profile measurement system. The design includes a probe sampling strategy, and a standard ball is used to calibrate the sensor probe's light emission direction and the precise rotation center of the turntable. The paper proposes the use of methods such as partition search algorithm, binary search, and curvature segmentation to process point cloud data of blade body and tenon. We have conducted experimental measurements on the blades of an aircraft engine. The acquired three-dimensional point cloud data of multiple sets of blade cross-sections and dovetail sections were processed. After calculation, the maximum measurement errors for chord length, maximum blade thickness, tenon width, bottom height, top angle, and bottom angle are -0.0036mm, -0.00721mm, -0.0102mm, -0.00928mm, 0.0086 °, and -0.0058 °, respectively. This process validates the effectiveness of the proposed method and has high measurement accuracy. Compared with the CMM method, this method is more accurate in measuring small pits and large curvature micro surfaces, with higher measurement integrity and higher measurement efficiency.

Abstract:The structural distortion problem of large thin-walled aerospace components has roused much concern on more agile, digitized and cost-efficient precision manufacturing techniques, in particular, designing suitable machining plans according to the real shape of workpieces. To improve the machining accuracy of large thin-walled aerospace components, a methodology of three-dimensional machining allowance modeling and analysis is proposed in this paper. Firstly, the fundamental principles of 3D models matching and alignment between the casting blank and the design part are presented. And by datum transformation from virtual design references to real-world references on casting blanks which are accessible more easily, measuring, positioning and machining the casting blank will be more convenient to realize. Furthermore, the technical character of a large thin-walled aerospace component is considered and a technical framework for 3D machining allowance analysis is given. Finally, the proposed methodology is validated by an experimental study using a typical large thin-walled aerospace component of a hypersonic vehicle. Improvements in accuracy and efficiency performance are realized in comparison with traditional methods.

Abstract:Three-dimensional (3D) microdisplacement monitoring plays a crucial role in the assembly of large aircraft. This paper presents a broadly applicable high-precision online 3D microdisplacement monitoring method and system based on proximity sensors as well as a corresponding in situ calibration method, which can be applied under various extreme working conditions encountered in the aircraft assembly process, such as compact and obstructed spaces. A 3D monitoring model is first established to achieve 3D microdisplacement monitoring based only on the one-dimensional distances measured by proximity sensors, which concerns the extrinsic sensor parameters, such as the probe base point (PBP) and the unit displacement vector (UDV). Then, a calibration method is employed to obtain these extrinsic parameters with high precision by combining spatial transformation principles and weighted optimization. Finally, calibration and monitoring experiments performed for a tailplane assembly process are reported. The calibration precision for the PBP is better than ±10 μm in the X and Y directions and ±2 μm in the Z direction, and the calibration precision for the UDV is better than 0.07°. Moreover, the accuracy of the 3D microdisplacement monitoring system can reach ±15 μm. In general, this paper provides new insights into the modeling and calibration of 3D microdisplacement monitoring based on proximity sensors and a precise, efficient, and low-cost technical means for performing related measurements in compact spaces during the aircraft assembly process.

Abstract:Measuring geometric properties for large-sized parts is faced with various challenges. This study established a novel method for measuring the flatness of large-scale annular workpieces, with the flange of a wind turbine tower as an example. The proposed method is based on the three-dimensional (3-D) machine vision and precision motion control technology, aiming to address issues such as distorted measurements, long measurement times, and significant safety risks. The study primarily focused on the development of algorithms for measuring the flatness of large-sized annular workpieces through region-based measurement and vertical centering. The system employs a rotating arm equipped with a 3-D vision sensor driven by a precision motion control system. A constant-speed laser line scans the surface of the large-sized flange to acquire precise point cloud data. The obtained point cloud data are then processed to determine the flatness of the flange surface. A verification test was conducted on a wind turbine tower flange with a diameter of 4.2 m to validate the functionality of the system. The results indicated that the proposed system enables stable and accurate measurement of flange flatness and the measurement uncertainty was analyzed using the guide to the uncertainty in the measurement method, yielding an expanded uncertainty of 0.072 mm. The results indicated that the developed flatness measurement system can efficiently, accurately, and consistently measure the flatness of large annular flanges. This provides valuable insights for the geometric measurement of large annular parts in various fields such as wind power, engineering machinery, ships, and military industries.
