Abstract:Based on six-lump residual fluid catalytic cracking kinetic models of raw material(vacuum residue/slurry layer,petrolatum/cycle oil layer,diesel fuel)and product(gasoline,liquefied gas and dry gas,coke)of maximizing iso-paraffins(MIP)and the fluid characteristics in the industrial riser reactors,a processing simulation model adopting the combination model of ideal series plug flow reactor model and ideal continuously stirred tank reactor model was constructed.The online process calculation of this model was carried out on an industrial continuous catalytic cracking processing to forecast the yield and distribution of the cracking products.The calculation utilized a double updating technology which corrects alternatively with the laboratory value bias updating method and model parameters updating method.The forecasting trend and precision are satisfactory according to the advanced process control specification in a large range of feeding and operation conditions.

Abstract:A first principles-based dynamic model for a continuous catalyst regeneration (CCR) platforming process, the UOP commercial naphtha catalytic reforming process, is developed in this paper. The lumping details of the naphtha feed and reaction scheme of the reaction model are given. The process model is composed of the reforming reaction model with catalyst deactivation, the furnace model and the separator model, which is capable of capturing the major dynamics that occurs in this process system. Dynamic simulations are performed based on Gear numerical algorithm and method of lines (MOL), a numerical technique dealing with partial differential equations (PDEs). The results of simulation are also presented. Dynamic responses caused by disturbances in the process system can be correctly predicted through simulations.

Abstract:For fluidized catalytic cracking(FCC) units with nonlinearity, time-variety and uncertainty, a databased FCC on-line steady state optimization system was developed. An improved feasible method was proposed for the on-line optimization problem. The optimization model of the system is updated on-line based on real-time process data. The simulation results to a FCC model show that the application of the system increases the yield of a certain product while satisfying the requirement of other products.

Abstract:Within the crucial domain of blast furnace ironmaking and sintering, the quality of sinter ore and molten iron holds supreme importance, with direct implications for downstream processes. However, the complexities of utilizing operational experience, understanding mechanisms, leveraging extensive data for precise modeling, and optimizing multiple objectives have persistently posed challenges for engineers. In this research, we propose an novel data/mechanism hybrid-driven modeling and global sequential optimization framework, with three core contributions: (1) Synthesizing field operation insights and mechanistic principles to construct models for molten iron production and energy consumption in ironmaking. (2) Crafting the broad learning approximate-aided subspace identification method (BLASIM), encapsulating the system’s dynamic and nonlinear characteristics. This method pioneers a parametric modeling strategy predicated on correlation error for dynamic nonlinear system identification, with its feasibility robustly underpinned by theoretical verification. (3) Streamlining the optimization process by applying expert knowledge to deconstruct a complex multi-objective optimization problem into manageable single-objective tasks. These tasks are addressed sequentially, reflecting operational chronology, and are adeptly resolved using gray wolf optimization algorithm with a sequence relaxant factor. To conclude, the proposed methods are thoroughly validated using real-world blast furnace smelting data, affirming the feasibility and efficiency of modeling accuracy and optimization performance.

Abstract:Refineries face increasing hydrogen demand due to the consumption of heavy and sour crude oil. This study presents a novel hybrid method to optimize hydrogen network configurations with a rigorous pressure swing adsorption (PSA) process model. This method utilizes Bayesian optimization to address the upper-level unknown constraints black-box optimization problem while employing deterministic algorithms to manage the lower-level nonlinear programming problem. Furthermore, infeasible regions are transformed into feasible ones by introducing a dummy stream, and the costs incurred during the transformation process are accurately calculated. The proposed method is validated using two literature cases. In Case 1, Bayesian optimization outperformed the Kriging model, resulting in a 7.84% reduction in total annual cost (TAC). In Case 2, a comparison of four search strategies revealed the developed two-phase strategy as the most effective one. This method offers a powerful and practical tool for optimizing real-world hydrogen networks with PSA processes.

Abstract:The optimization of blast furnace ironmaking process will bring great economic and ecological benefit. However, due to the complicated industry environments and limits on production situations, conventional optimization methods have the difficulty to obtain optimal performance indexes. To optimize conflicting objectives of blast furnace, production quality and energy consumption, an improved optimization method based on robust soft sensor and process knowledge is proposed. This method firstly develops a robust performance index soft sensor based on the gated recurrent unit and huber loss function, which can capture the dynamics of blast furnace data and predict the points with huge fluctuation more accurately. Meanwhile, for the sake of improving the optimization efficiency, a process knowledge base is constructed to mine the knowledge of optimal cases. It is the basis of the innovative knowledge repair operator, which is embedded with the optimization algorithm to reduce the infeasible solutions in the primary population evolution and accelerate the convergence speed. Comprehensive experiments are performed in the blast furnace ironmaking process by means of the AICS platform of Alibaba cloud, resulting in the improvement of robust prediction performance and optimization convergence compared with other widely-used methods and a successful meet with industry demands of blast furnace process.

Abstract:Fluid Catalytic Cracking (FCC) is one of the most important conversion processes in oil refineries, widely used to convert high-boiling, high-molecular-weight hydrocarbon components from crude oil into more valuable products like gasoline and diesel. Advanced simulation and optimization technologies are critical for improving the operational efficiency and economic performance of the FCC process. First-principles-based simulators rely on parameter estimation and are computationally intensive, making them unsuitable for online optimization. In recent years, with the development of deep learning, data-driven models have made significant progress in FCC modeling. However, due to their black-box nature and difficulty with extrapolation, they are rarely used for optimization. To bridge this gap, we propose an integrated framework that combines hybrid modeling and surrogate model-based optimization. This approach combines plant and simulation data to train a multi-task learning prediction model, which then serves as a surrogate for operational optimization. Validated on a large-scale FCC unit in southern China, the model predicts product yields with an error margin of under 4.84% for all products. Following optimization, yields of LNG, gasoline, and diesel rose by an average of 0.10 wt%, 1.58 wt%, and 1.05 wt%, respectively, resulting in a 3.67% increase in product revenues. This highlights the substantial potential of this framework for industrial applications.

Abstract:Coal blending is becoming increasingly common as more and more off-specification coals are received in coal-fired power plants, given the present coal market in China. This situation requires optimization of the operating parameters for matching the varying coal properties. The motivation for such optimization includes confirming good performance of the units regarding the security, the economy and environmental protection. However, the current adjustments to operation of the plant rely mostly on human experience because of the imperfections of existing theoretical models for coal-blend combustion. In this paper, a Case-Based Reasoning (CBR) method providing online decision-making for optimization of coal-blend combustion was investigated using cases representing successful operation of the unit for specific coal blends and loads. A case base containing a wealth of knowledge about optimal operation modes was constructed from a large number of cases. The development process for the CBR system includes case design, case evaluation, case generation, case retrieval and case reasoning. Case evaluation focused mainly on heating surface security, output capability, slagging tendency, comprehensive fuel consumption and pollutant emissions. Five indexes were introduced to quantify the above characteristics based on actual combustion parameters. A case-generating algorithm employing an evolutionary strategy was proposed in which the case base evolves while retaining new cases. Two methods for measuring case similarity - termed entirely similarity and eigenvalue similarity - were used for case retrieval. Run-time optimization strategies were recommended by the case-reasoning model based on the current operating status. The CBR system using Browser/Server framework were successfully applied to a 600-MW power plant, which provided an opportunity for coal-blend combustion optimization. (C) 2014 Elsevier Ltd. Abstract:FCC as the core equipment for gasoline and diesel oil production,is an important source of refinery economic efficiency,but long period operation of catalytic cracking unit is constrained by coking and loss of catalyst. In order to further enhance operating level of catalytic cracking unit and try to use big data processing technology,China’s petrochemical refining technology analysis and remote fault diagnosis platform was developed and data mining and analysis of accumulated massive data of catalytic cracking was conducted to make exploratory research and analysis of operational problems of coking,alarming,etc. A more comprehensive analysis can accurately identify the factors related to the problems,thereby securing smooth running of catalytic cracking unit. Once industrial applications of big data technology make good economic and social benefits based on the root cause transfer entropy, further application of big data technology in the petrochemical industry is expected.

Abstract:The multi-objective optimization of the economics and environmental protection of the fluidized catalytic cracking reaction-regeneration (FCC-RR) process can achieve a balanced production of light olefins, and other chemicals while mitigating pollutant gas emissions. This paper proposes a novel multi-objective optimization framework that integrates the FCC-RR lumped kinetic model and SPEA-2 algorithm based on the path evolution reproduction operator. The proposed FCC-RR model not only provides insights into the influence of various reaction variables on product yields from a mechanistic perspective but also accurately simulates the distribution of products during the reaction-regeneration process. Additionally, we present an improved SPEA-2 algorithm that incorporates the path evolution operator and applies it to a real FCC-RR device to speed up the optimization process in terms of solution speed and quality. The results of the case study demonstrate that the proposed optimization framework has significant advantages in solving multi-objective optimization in the catalytic cracking process.

Abstract:Boiler combustion optimization is a crucial method to deal with the profound load changing of coal-fired units, improve thermal power plant flexibility, and ensure unit operation safety, energy-saving, and environmental protection. However, the strong coupling, non-linearity, time-variation and timeliness of boiler combustion systems bring challenges to the online application of boiler combustion optimization technology in practical engineering. This work proposes a new multi-objective online combustion optimization framework based on information integration and case-based reasoning (II_CBR), and establishes the II_CBR system platform to serve a 330-MW coal-based power plant. The framework is combined offline database construction and online combustion optimization. The offline database integrates simulation feature information and operation parameter information, which provides richer informative knowledge. The online approach achieves the online calculation of the simulated feature information and combustion optimization. The results show that boiler efficiency increased by 0.31%, and the maximum reduction in NOx generation was 41.22 mg/Nm3, which indicates the proposed method is suitable for online real-time combustion optimization and supports power plant operators for flexible optimization. In addition, it improves boiler efficiency, reduces nitrogen oxide emissions, and provides new directions for deep load-changing coal-fired units.

Abstract:The operational optimization of refining process is facing the complex coupled state and frequently changed conditions. Especially the feed of fluid catalytic cracking (FCC) has property fluctuations which may lead to uncertainties in profit and lead to suboptimal optimization schemes from the deterministic optimization model. This study designed a bilevel data-driven robust optimization framework that optimizes the feed selection and reaction temperature of an industrial FCC unit under feed property uncertainty. Two uncertainty sets based on the feed properties data were derived from 2-year historical industrial data and simulation data. As most of the chemical reaction models are differential equations, a bilevel programming framework designed in Julia was the key point to solve the nested numerical and mathematic problems. A real-world case study is conducted to demonstrate the effectiveness of the proposed approach in protecting against uncertainties to ensure profits for FCC units.

Abstract:Hydrocracking is one of the key technologies in oil refining. It has become a critical secondary processing unit in the refinery for improving the quality of product oil and increasing the light oil volume of production. As such, operation optimization for this process is significant. The basis of operation optimization is the model, and several mechanisms for hydrocracking models have been proposed and studied. However, these models usually require time consuming and exhibit low efficiency especially when applied to optimize operating conditions. In this study, a Kriging surrogate model of hydrocracking is developed based on the mechanism and industrial data. An optimization algorithm is then proposed to optimize operating conditions. The proposed algorithm integrates adaptive step-size global and local search strategy (GLSS) for minimizing the predictor. Simulation results indicate that this optimization strategy integrating GLSS and Kriging surrogate model obtains better revenue of the process production than conventional algorithms such as EGO, DDS, and CAND.

Abstract:For economic operation of the fluid catalytic cracking (FCC) process, a control reconfiguration method is proposed based on the self-optimizing control (SOC) methodology. Firstly, the primary controlled variables are considered as measurement combinations, which are tracked at constant setpoints to maintain near-optimal operations. In the obtained controlled variables, the weight fraction of coke on the regenerated catalyst is identified as an important variable, which is however difficult to measure online and cannot be used directly. Two alternatives are considered, with either the composition variable estimated by a soft-sensor or adopting a suboptimal solution without using the composition variable. Then, the classic Hicks control structure for the FCC process is reconfigured using the obtained schemes, where the setpoint of reactor temperature is automatically optimized by the added SOC configurations. Abstract:To adapt to the time-variability of boiler combustion systems, a new online combustion optimization method for boiler is proposed in this paper. The massive historical combustion data are preprocessed, and then an improved constrained fuzzy weighted rule is employed to extract combustion rules from historical combustion data. After that, an improved particle swarm optimization-based least square support vector machine is adopted to construct the dynamic mathematic model for boiler efficiency and NOx emission, respectively, and an improved multi-objective particle swarm optimization algorithm based on the well-construction dynamic mathematical model is proposed and applied to excavate deeply the combustion rules of boiler, and the optimization case library is constructed by integrating all combustion rules. At last similarity measure-based case-based reasoning method is employed to rapidly identify the well-performance similar cases from the optimization case library, which is helpful to complete the online combustion optimization. The effectiveness of proposed online optimization method for boiler is proved by applying it to an actual combustion process. The results showed that proposed online optimization method could take less time to gain a set of excellent operating solution, the NOx emission reduced by 9.236% on average and the boiler efficiency increased by 0.046% on average. Therefore, the proposed online combustion optimization method for boiler has the ability to realize the online combustion optimization of boiler.

Abstract:A new boiler combustion optimization method for online application is proposed based on data-driven and case-based reasoning principle. First, an improved constrained fuzzy association rule (ICFAR) is proposed to extract the boiler combustion rules from historical combustion data. Second, improved particle swarm optimization-based long short-term memory neutral network (IPSO-LSTM) is utilized to constructed an adaptive dynamic combustion model for boiler to adapt to time-variability of boiler combustion system. Whereafter, an improved multi-objective particle swarm optimization (IMOPSO) is designed to achieve the multi-objective combustion optimization of boiler with the goal of increasing boiler efficiency and decreasing NOx emission simultaneously. Case-based reasoning based on error correction mechanism (CBR_ECM) is applied to realize the boiler online combustion optimization. The effectiveness of proposed online combustion optimization technology for boiler is testified by applying it to an actual combustion process. The results illustrated that it could take less time to gain a series of excellent operating solutions based on proposed online combustion optimization method, the boiler efficiency increased by 0.082 % on average and the NOx emission reduced by 6.491 mg/m3 on average. Therefore, proposed online combustion optimization method for boiler has the ability to achieve the online combustion optimization of boiler.

Abstract:As a byproduct of the oil refining process, fuel gas is the primary energy source of refineries. Considering self-generated and purchased fuel gas simultaneously in an optimization model will cut down energy cost and reduce carbon emissions in oil refineries. A mixed-integer linear program (MILP) has been built in our previous work. However, due to the fluctuation in the fuel gas generation and consumption, theoretical scheduling solutions may become infeasible or inaccurate. This article presents a robust engineering strategy for validating the model to variable conditions in four aspects: model precision, solving performance, optimization effect, and execution. The proposed strategy has been applied to a fuel gas system in one of the largest oil refineries (LRF) in China to ensure model feasibility, necessity, and effectiveness. The implementation results show that the proposed method reduces costs up to 5.63% through the single-period operational optimization and up to 7.76% in the multiperiod scheduling.
Modeling and Optimization of a Fractionation, Absorption, and Stabilization System in an Industrial Fluid Catalytic Cracking Process

Abstract:Fluid catalytic cracking (FCC) is a vitally important refinery process. The fractionation, absorption, and stabilization system in the FCC process is a significant way to obtain key products, and its parameters will directly affect the quality of the products. In this work, using industrial data from an actual FCC process, a model of the FCC fractionation, absorption, and stabilization system was developed using process simulation software. The sequence quadratic program algorithm was then used to identify the parameters of each tower, increasing the accuracy of the simulation results. Next, using this improved model, a sensitivity analysis was performed to examine the effects of different operating conditions. The pattern-search method was then used to optimize the operating parameters of the system. The results showed that the optimized model has good prediction accuracy, and using the model, it was found that changing the operation parameters could result in a 1.84% improvement in economic benefits. As such, the developed model was demonstrated to be usefully applicable to the optimization of the process operation of an FCC fractionation, absorption, and stabilization system.

Abstract:A strategy of developing on-line optimization intelligent systems based on combining flowsheeting simulation and optimization package with artificial neural networks (ANN) is presented in this paper. A number of optimization cases for a certain chemical plant are obtained off-line by using PROCESS-II or other flowsheeting programming with optimization. Then, taking these cases as training examples, we establish a neural network systems which can be used on-line as an optimizer to obtain setpoints from input data sampled from distributed control system through gross error detection and data reconciliation procedures. Such an on-line optimizer possesses two advantages over nonlinear programming package: first of all, there is no convergence problem for the trained ANN to be used online; secondly, the frequency for setpoints updating is not limited because only algebraic calculation rather than optimization is required to be carried out on-line. Here two key problems of implementing ANN approaches to the on-line optimization are discussed: how to overcome local minimum often occured during the training of ANN and how to improve the prediction accuracy of ANNs models for meeting the optimization requirements. Results from an actual Fractionation unit of a FCC plant in a refinery showed a 0.5%-1.0% increase in the total recovery of light oil products. Details of the strategy used are described.
