Abstract:In this paper, the effect of initial overload on the low cycle fatigue life of GH4169 alloy at different temperatures was studied. The plate specimen with a central hole was designed to perform low cycle fatigue tests at 20 degrees C, 500 degrees C and 650 degrees C with variable initial overloads. Results showed that the subsequent crack propagation rate depended on both overload ratio and following test temperature, and excessive overload treatment would also damage the surface or internal grains of the specimens through fracture characteristics under SEM. A finite element model was adopted to analyze the residual stress and stress-strain field at the edge of the central hole. Then, the stress and strain data were input to three strain-based model to predict the fatigue life of GH4169 alloy considering residual and mean stresses. Based on the combination of the experimental results and model prediction, the suggestion to improve the fatigue life of GH4169 alloy by initial overload can be put forward as following: a single initial overload makes the maximum local stress reach 90 %-93.5 % of the true ultimate stress of the material, so as to maximize its fatigue life.

Abstract:Laser powder-bed fusion (L-PBF) technology possesses unique advantages in building complex-shape alloys. The microstructure and high temperature low-cycle fatigue behavior of L-PBFed GH3536 superalloy at 855 degrees C were investigated, and the influence of heat treatment on microstructure and fatigue performance was revealed. By combining different fatigue life prediction models, the fatigue damage behavior of L-PBFed GH3536 superalloy at various strain amplitudes was discussed. These results are important for high temperature low-cycle fatigue life prediction and application of additive manufactured metal part.

Abstract:Low-cycle fatigue (LCF) behavior of nickel-based precipitation-strengthened superalloy GH4145/SQ was investigated systematically under fully reversed total strain amplitude control conditions at 538°C in laboratory air. It was shown that the alloy exhibited a pronounced initial fatigue hardening followed by continuous fatigue softening to failure at high strain amplitudes, while at low strain amplitudes the initial hardening was followed by a well-defined saturation stage. Microstructure observations using optical and transmission-electron microscopy revealed that slip band density increased with increasing total strain amplitudes and the size of the γ′precipitates tended to reduction due to repeated shearing by the dislocations with continuous cyclic straining. The above changes in microstructures during cycling were essentially responsible for the fatigue hardening–softening behavior of the alloy. Both optical and SEM micrographs indicated that at low strain amplitudes crack propagation was basically transgranular, while at high strain amplitudes crack propagation was essentially intergranular. Bilinear behavior with a change of slope at a plastic strain amplitude of about 0.2pct was observed in cyclic stress–strain (CSS), Coffin–Manson (C–M) and plastic strain energy–life plots. A change in the number of operating slip systems and the fracture modes with the strain amplitude employed was used to explain this two-slope characteristic. In both the companion specimens test (CST) and the incremental step test (IST) methods the alloy exhibited non-masing type behavior. It was suggested that, for the first approximation, the half-life plastic strain energy could be calculated directly according to the equation without reckoning in the non-masing behavior.

Abstract:High and very high cycle fatigue tests were performed to examine the microstructure and fracture mechanism of GH4169 superalloy in combination with techniques including electron‐backscatter diffraction (EBSD). Fractographic analysis revealed that surface failures are induced by surface flaws, whereas internal failures are caused by pores, facets, and inclusions. The three‐dimensional observation shows that fracture surfaces exhibit an irregular texture due to crystallographic mismatch of grains and plastic deformation at the crack tip. Based on EBSD analysis, Euler angles exhibited a complex geometry of grain orientation at the crack tip area, hindering crack propagation as evidenced by lower values of the Schmid factor and misorientation at the crack tip. Furthermore, the threshold values of small and long cracks decrease, whereas the transformation sizes from small to long crack growth increase from surface to internal failure. Finally, a novel microstructure defect‐based life prediction model is established, and the predicted results demonstrate a close resemblance to experimental outcomes.

Abstract:In this study, the high cycle and very high cycle fatigue behavior of the GH4169 superalloy was investigated. The results of the fatigue tests demonstrated that failures in the high cycle fatigue regime were initiated from the material surface, whereas failures in the very high cycle fatigue regime had two competing modes of crack initiation: surface and internal. The fatigue fracture analysis revealed a quasi-cleavage fracture mode with facets for internal crack initiation. Additionally, the electron backscatter diffraction (EBSD) results indicated that the dislocations located at the internal twin boundaries of the material were preferentially activated under fatigue cyclic loading, resulting in significant strain localization at the twin boundaries. The {111} <110> slip systems with high Schmid factors had a higher probability of activation. The stress intensity factor (SIF) estimated based on rough area (RA) and facet sizes correspond to the fatigue long crack and short crack growth thresholds of the material, respectively. Finally, a modified FIP fatigue life prediction model was proposed based on the microstructure of crystallographic facets, and the results from experiment and the model prediction were found to be in good agreement.

Abstract:The crystallographic facets induced cracking is the typical interior failure mechanism of a selective leaser melting (SLM) GH4169 superalloy under the axial loading with a stress ratio of 0.1 in the very high cycle fatigue. Results show that the formation of facet was related to the activity slip in the grains with high Schmidt factor under shear stress and strain, especially assistant by the inclusions or twins. By the effects of microstructure characteristics, crack growth deflected during the early microcrack growth stage, resulting in the uneven morphology of facets aggregation zone with height amplitude about 83 μm. Furthermore, the fracture of Laves phases occurs during microcrack propagation. Finally, the microstructure related interior cracking mechanism is summarized.

Abstract:<p>Axial loading tests with stress ratios of -1 and 0.1 at 25°C and 650°C were performed to investigate the effect of elevated temperature on high-cycle and very-high-cycle fatigue properties of a Ni-based superalloy manufactured by selective laser melting. Interior fatigue failure with longer life is greatly promoted at elevated temperature, which is induced from the crystallographic facets associated with grain structure. By means of electron-backscattered diffraction and stress intensity factor evaluation, the interior failure mechanisms are elucidated. Based on the proposed microstructure-based crack nucleation life model, a good agreement between the predicted and experimental results is obtained.</p>

Abstract:The total strain controlled high-temperature low-cycle fatigue experiments were conducted on the domestic GH4169 Ni-based superalloy.The fatigue properties of the alloy were studied and the fracture morphology was analyzed.The results show that the tested alloy had a superior low-cycle fatigue performance at elevated temperature,which was similar to that of imported Inconel 718 Ni-based alloy,but lower than the fatigue life of the Inconel 718 alloy at a relatively low total strain range.The cyclic stress softening behavior of the alloy was presented at different total strain ranges.The fatigue fractures of the alloy specimens showed a character of multi-crack sources and the crack source amounts decreased with the decrease of the total strain range and the prolonging of the fatigue life.The fatigue cracks all initiated at the specimen surface,and when propagated in an intergranular mode to a certain radial depth,showed a transgranular propagation characteristic.

Abstract:The low cycle fatigue (LCF) and creep-fatigue behaviors of Ni-based GH4169 superalloy are investigated by uniaxial strain-controlled fully-reversed testing at 650 degrees C. Compared with LCF tests, the effects of tensile and compressive strain hold times on creep-fatigue lifetimes are experimentally explored with varying total strain ranges in the present work. In order to elucidate the damage mechanisms under complex loading waveforms, an additional series of tests with both tensile and compressive hold times are carried out at a given total strain range of 2.0%. Posterior to the cyclic tests, main-crack-failure modes and secondary cracking modes are studied via optical microscopy (OM), scanning electron microscopy (SEM) and electron backscatter diffraction (EBSD) techniques. Main-crack failure mechanisms are examined by the fracture appearance observations. Cracking modes are explored through quantitative characterization on the distributions of secondary cracks in the longitudinal cross sections under different loading waveforms. Moreover, a generalized life model based on linear damage summation (LDS) framework and energy dissipation criterion (EDC) is elaborated to estimate the damage mechanisms of fatigue, creep and oxidation. The prediction results can well establish the correlations between the reductions of numbers of cycles to failure and the presences of different damage mechanisms under respective loading waveforms.

Abstract:This work examines the influence of microstructures on the fatigue failure behavior of the typical superalloys, GH864 and FGH96. A series of heat treatments were carried out to vary the grain size, the precipitation of carbide, and the γ′ phase. The fatigue failure behavior at 650°C is demonstrated by crack growth tests, both allowing a 90s dwell time and omitting any dwell time. Results from the as-received materials reveal four periods in the whole failure process: incubation, initiation, propagation, and instant fracture. The resistance of each period can be evaluated according to its proportion of the whole fatigue failure process. The alloy GH864, for example, shows an intersection of crack initiation and propagation when the solution temperature is around 1046°C or the carbide continuous coefficient (fc) is close to 0.56. An optimum point should exist where the strengthening effects of grain size and carbide precipitation achieve perfect matching for a normal alloy. The smaller sizes of secondary γ′ (γII′) and tertiary γ′ (γIII′) phases do present better crack growth resistance in their fatigue tests conducted without dwell time. The superior crack growth resistance of butterfly-shaped γII′, as compared to octagonally shaped γII′, indicates the influence of morphology on crack growth behavior. Moreover, the comprehensive parameter σs/(1−ψ) offers a helpful evaluation tool for determining crack growth resistance; its application is confirmed by experiments. All of these results produce not only a method for evaluating the life of engineering metals, but also provide a standard for designing highly damage-tolerant superalloys.

Abstract:This study investigates a Nickel-based single crystal (SX) superalloy with femtosecond laser-drilled film-cooling holes (FCHs) under varying temperatures (room temperature, 850°C, and 980°C), employing a novel framework for predicting fatigue life based on initial manufacturing damage quantification. For all tested anisotropic SX superalloy specimens (including smooth and FCH specimens), the initial damage state is characterized as an equivalent initial flaw size (EIFS), and an EIFS calculation model considering stress concentration is established. Subsequently, the fatigue crack paths and microstructural characteristics of the FCH specimens at different temperatures are analyzed, elucidating crack initiation mechanisms and propagation patterns. A novel incremental plasticity J-integral driving force for fatigue crack propagation is introduced. By incorporating the closure effect of small crack propagation and employing Markov Chain Monte Carlo simulations for determining crack growth rate probabilities, a more accurate expression for the crack growth rate in relation to Δ J fat − Δ J th is derived. This expression comprehensively captures crack patterns on crystallographic planes and Type I mixed mode behavior. Finally, the total fatigue life of the FCH structures, featuring a threefold dispersion zone in both room and high-temperature environments, is predicted through experimental observations and description of crack growth rates. The predicted outcomes significantly outperform those of the conventional life prediction models reliant on crystal plasticity theory.

Abstract:Multi-scale subsurface fatigue cracking is a significant lifetime-limiting failure mode, not yet fully understood, of additively manufactured superalloys in mechanical applications. Here, combined with some technologies of electron-backscattered diffraction, focused Ion beam, and transmission electron microscope, a series of axial fatigue tests at different stress ratios and temperatures are conducted to investigate the fatigue failure behavior of as-built superalloy manufactured by Laser-Powder Bed Fusion. The main results show that especially in the assistance of defect (e.g., pore or inclusion) and elevated temperature, the faceted cracking related to the grain feature is a typical failure mode. It is mainly controlled by shear stress and is more popular under a positive stress ratio. Based on the analysis of dislocation structure with faceted cracking, the localized plastic deformation at 25 degrees C is controlled by anti-phase boundary (APB) shearing, whereas that at 650 degrees C is caused by a combination of APB shearing, precipitation bypassing, and stacking fault shearing mechanisms. Combined with the definition of threshold value at the crack tip, a crack nucleation life prediction approach associated with the faceted cracking characteristics is proposed, and the predicted results show a good agreement with the experimental results.

Abstract:The high- and very-high-cycle-fatigue properties of IN718 Ni-based superalloy manufactured by selective laser melting (SLM) were investigated by axially loaded fatigue tests at room temperature (25 °C) and elevated temperature (650 °C) with a stress ratio of R = −1. Due to the high energy density and rapid cooling rate of the SLM process, the grains grew as dendrites surrounded by chain and dotted Laves phases. Subsequently, the results of monotonic tensile tests show that the SLMed IN718 has good resistance to elevated temperature. The stress–life characteristic curves revealed a continuous decline with no conventional fatigue limit. The fracture observation illustrated that surface flaw-induced failure is predominant at 25 °C, while internal failure, caused by crystallographic facets cracking, is prevalent at 650 °C under lower stress. Furthermore, the internal failure mechanism related with microstructure was summarized. Based on the evaluation of stress intensity factor ranges, the threshold values of long and small crack growth can be obtained, as well as the transition lengths from small to long cracks can also be calculated. Finally, a model based on fatigue indicator parameter was proposed to predict the fatigue life, and the predicted results were acceptable.

The fatigue damage evolution equations in a multiaxial stress state are also given. By use of cyclic thermal elastoplastic damage constitutive relations, the fatigue damage and lifetime predictions are carried out for the welded combustion chamber of aeroengine.

Abstract:This study reports the fatigue failure mechanism at very -high -cycle fatigue (VHCF) regime of laser powder bed fusion (LPBF) GH4169 superalloy through a series of detailed microstructural characterizations, including scanning electron microscopy (SEM), transmission electron microscopy (TEM), electron backscatter diffraction (EBSD), and energy dispersive spectrometer (EDS). Microstructural characterization of the solution and doubleaging post -treated initial material exhibits process -induced imperfections (mainly pores), as well as gamma ' , gamma '' and delta precipitates, and carbide. The fatigue tests were performed using an ultrasonic fatigue tester (20 kHz). Fatigue fracture analysis suggests there exists a competitive fatigue failure mechanism with surface flaw initiation and internal pore initiation, corresponding to high -cycle fatigue (HCF) and VHCF regime, respectively. Focused ion beam (FIB) samples taken within the fatigue initiation area (FIA) revealed grain refinement and precipitate dissolution behavior. Based on the characterization results, the fatigue crack initiation mechanism was hypothesized: During numerous cyclic loading, the mobile dislocations shear gamma ' and gamma '' precipitates, causing their dissolution and local chemical and mechanical alterations near internal pores. This enables twinning and promotes sub -grains formation. Sub -grains refine via localized continuous dynamic recrystallization (CDRX), forming a fine-grained layer that leads to crack initiation. This work reveals how precipitate dissolution contributes to VHCF crack initiation in LPBF GH4169 superalloy, highlighting the potential for extending alloy lifespan by adjusting precipitates and LPBF defects and incorporating these factors into fatigue life predictions for enhanced accuracy.

Abstract:This paper aims to determine the relationship between thermodynamic entropy generation and fatigue crack propagation life of superalloy GH4169 at 300–650°C. The entire specimen was considered as the thermodynamic system. The plastic energy dissipation in the crack tip was obtained by finite element simulation utilizing the Chaboche nonlinear hardening model. Then the cyclic entropy generation rate (CEGR) and the accumulated entropy generation are calculated by combining simulation and experimental methods. Results show that the CEGR is a power function of the stress intensity factor range, and it is almost a constant at fatigue failure. The fatigue fracture entropy (FFE) increases as fatigue cycles at failure increase at constant temperature, but it first decreases and then increases when temperature increases from 300 to 650°C. A fatigue life prediction model based on the thermodynamic damage parameter is established and verified by comparison with experimental results and available data in the literature.

Abstract:Asymmetric load tests with stress ratio of 0.1 at 25 °C, 750 °C and 1000 °C were performed to investigate the high-cycle and very-high-cycle fatigue properties of Inconel-713C Ni-based superalloy. Results show that the life at 750 °C is longer than that at 25 °C, but shortens as temperature keeps rising to 1000 °C. Relevant crack initiation and growth belong to the mixed Modes I & II cracking along the maximum shear stress. Moreover, due to the effects of temperature and vacuum environment, threshold values for small and long cracks, and the transition crack size decreases as the temperature increases. Moreover, further analysis of dislocation structures such as tangled dislocations, dislocation loops and finer stacking faults shows that the deformation mechanism with faceting cracking at 750 °C should be the interaction of bypassing and shearing mechanisms, especially under stress concentration effect of crack. Based on these, a crystallographic version of fatigue index parameter model for crack nucleation life is proposed and the predicted results are within a factor of two with respect to experimental data. The present model can be applied to predict the fatigue life based on the microstructure attributes and load conditions at different temperatures, which can effectively improve operational safety and reliability of structural components in reality.

Abstract:The fatigue test at high-temperature of selective laser melting Ni-based superalloy was performed to reveal the mechanism of interior cracking behavior by multiple analysis methods in the very-high-cycle-fatigue regime. Due to the inhibition effect of oxide layer, the interior multi-defects assisted facetted cracking becomes a significant failure mode. Large grain deformation mainly occurs on the fracture surface, and slip systems with high Schmid factor are activated by high-temperature. The precipitates in the matrix hinder the dislocation movement, resulting in dislocation accumulation and stress concentration increase, which makes it easier for microcracks initiation. The initiated microcracks with crack deflection caused by high angle grain boundaries propagate transgranularly to form a nearly circular region and undergo fast unstable growth, eventually leading to fracture.

Abstract:Here, the influences of the stress ratios, temperatures, and local microstructure on the propagation behavior of small fatigue crack for FGH96 superalloy are quantitatively investigated. Following an increase in the stress ratio and temperature, the small fatigue crack growth rates increased. The influences of the local microstructure on the restrained ability for small fatigue crack propagation are analyzed, and the critical stress range of small fatigue crack propagation for the FGH96 superalloy at different stress ratios is proposed based on an amendatory-threedimensional Kitagawa-Takahashi diagram. These results can aid in the fatigue damage tolerance design of FGH96 superalloy components.
