Abstract:Metal foam is an integrated structural and functional material which has mechanical properties,thermoelectric performance,acoustics performance.Due to its huge application prospect,metal foam has attracted much more attentions in industry increasingly,especially in automobiles and aerospace field.There are many ways to produce metal foam.Compared with other fabrication methods,melt-based casting methods has the advantages of high output,relatively inexpensive and easy production,thus it has been widely investigated and some metal foams have been brought about industrialization.Several casting methods adopted in the research of metal foam are reviewed in detail,and the advantage and disadvantages are pointed out.

Abstract:The unique porous structure of foam metal imparts a variety of advantageous properties, including low weight, reduced density, extensive specific surface area, efficient sound and energy absorption, exceptional thermal insulation, effective electromagnetic shielding, and outstanding electrochemical behavior. As a result, foam metals are deemed crucial for both functionalizing structural materials and structuring functional materials, finding widespread application in electronics, chemicals, machinery, and aerospace sectors. Currently, the welding of foam metals is a subject of significant interest and ongoing research, with numerous studies aimed at refining the welding process. This review provides an overview of the current state-of-the-art research on foam metal welding and evaluates the feasibility of different welding techniques from a methodological perspective. A comparison of the efficiency and efficacy of various welding approaches in the preparation of foam metal joints is performed to highlight their strengths and limitations. Finally, this paper summarizes the current developments in foam metal welding and provides insights into the future trajectory of this field.

Abstract:Closed-cell aluminum foams have many excellent properties, such as low density, high specific strength, great energy absorption, good sound absorption, electromagnetic shielding, heat and flame insulation, etc. As a new kind of material, closed-cell aluminum foams have been used in lightweight structures, traffic collision protections, sound absorption walls, building decorations, and many other places. In this paper, the recent progress of closed-cell aluminum foams, on fabrication techniques, including the melt foaming method, gas injection foaming method, and powder metallurgy foaming method, and on processing techniques, including powder metallurgy foaming process, two-step foaming process, cast foaming process, gas injection foaming process, mold pressing process, and integral foaming process, are summarized. Properties and applications of closed-cell aluminum foams are discussed based on the mechanical properties and physical properties separately. Special focuses are made on the newly developed cast-forming process for complex 3D parts and the improvement of mechanical properties by the development of small pore size foam fabrication and modification of cell wall microstructures.

Abstract:Methods for manufacturing metal foams and other porous metallic structures are reviewed. Liquid metal can he foamed directly by injecting gas or gas-releasing blowing agents,or by solid-gas eutectic solidification. Investment casting, infiltration under pressure or vacuum, spray forming, and melting of powder compacts which contain a blowing agent could also be used for making metal foams. The sintering method,and metal powder slurry foaming can make metal foams even in the solid state. And electro-deposition and metal vapour deposition could also be applied to create highly porous metallic structures. Finally ,various applications of metal foams are discussed.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part E: Journal of Process Mechanical Engineering, Ahead of Print. Metal foam (MF) is a cellular structure made up of solid metal with a substantial volume of gas-filled pores or hollow reinforcements of the space holder. The porosity of the foam can be isolated, interconnected, or hybrid. These kinds of ultra-light materials typically have 60% to 90% porosity. Based on the porosity content MFs are classified into open, closed, partially open, and syntactic foams. However, foam made from non-flammable metal continues to be non-flammable and can be recycled as base metal. It has a similar coefficient of thermal expansion, while thermal conductivity is drastically reduced. MF has vast applications due to its superior properties, including excellent specific strength, high specific stiffness, extraordinary energy absorption capacity, good vibration damping, and premium sound attenuation capability, especially in foams with isolated or hybrid porosity. At the same time, foams with interconnected porosity have superior heat transfer capability, reasonable electromagnetic shielding, infiltration, and catalytic capability. Despite the current development, several challenges still prevent metallic foams from being commonly utilised in various industrial sectors. These challenges include high manufacturing costs, uncertainty in measured properties, and the lack of proper testing procedures. This article summarises manufacturing routes, associated processing features, and future roadmap with the present state of the art.

Abstract:Metamaterials are composite materials that have artificially designed structures and exhibit extraordinary physical properties that natural materials do not have. The research on metamaterials conducted by the authors includes: the preparation of permeable steel metamaterials by laser-selective melting 3D printing technology; efficient processing technology for non-spreadable surface and ceramic tip splitting deep cavity inner surface functional structure; folded sandwich composite molding process, and multi-layer programmable electromagnetic metamaterial integrated potting molding technology, realized the six-layer structure with flexible circuit in a set of mold integrated potting molding. The proposed forming and processing techniques have been tested in practice for several typical metamaterial structures, and can provide a reference for researchers in the field of metamaterials.

Abstract:The widespread implementation of electronic devices and communication technologies has led to a substantial increase in electromagnetic pollution. Addressing this issue requires the development of advanced materials for effective electromagnetic interference (EMI) shielding and microwave absorption (MA), especially lightweight and multifunctional materials. Foam materials have emerged as promising candidates with excellent properties. Various fabrication techniques enable the design of their composition and microstructure to enhance electromagnetic wave attenuation. This review summarizes the preparation methods of foam materials and the factors influencing their performance for EMI shielding and MA. It additionally discusses the challenges and prospects associated with foam materials for shielding electromagnetic pollution.
Theoretical and Experimental Advances on Heat Transfer and Flow Characteristics of Metal Foams

Abstract:Open cell metal foam can be applied to greatly improve thermal performance of heat sink and heat exchanger, so that it has been widely used in the fields of thermal(or heat) control system of aerospace vehicle and energy utilization system and become a very important topic for research in the aerospace thermophysics field, and more and more attentions have been attracted. The optimal design of metal foam heat transfer devices is based on the understanding the flow and heat transfer characteristics in metal foam. This article reviews some recent progresses of theoretical and experimental researches on heat transfer enhancement and flow characteristics of metal foam. We found that the pore cell simplification models of metal foams generally fall into four categories, among which the most commonly used cell model is Kelivin model. Some exploratory works performed by the current authors are also introduced, such as the effect of boundary conditions on the heat transfer enhancement; the theoretical modelling of interfacial convective heat transfer taking into account heat conduction between foam ligaments; and the flow characteristics under relatively high velocity. The analytical results show that the flow characteristics of metal foam at relatively high speed are completely different from those at low speed, a further thorough study of the heat transfer and flow characteristics of metal foam is necessarily required. In this paper, two types of partial filling techniques are discussed. The heat transfer performance of partially filled tubes was evaluated by both the performance evaluation criteria and the performance evaluation plot of enhanced heat transfer techniques oriented for energy-saving. The results show that the filling type of metal foam have a significant impact on its heat transfer enhancement performance. Therefore, the filling method of metal foam should be further studied, in order to optimize the thermophysical properties of heat transfer devices.

Abstract:The present paper describes the manufacturing process of open-pore metal foams by investment casting and the mesostructural/morphological evolution resulting from a new technique of modifying the precursor. By this technique, the precursor is coated with a polymer layer whereby a thickening of the struts occurs. Relative densities in the range of 1.85 ≤ ρ rel ≤ 25% of open-pore metal foams can be achieved with high accuracy. The samples investigated have pore densities of ρ P = 7 ppi, 10 ppi, and 13 ppi. The relevant processing parameters needed for a homogenous formation of the polymer layer are determined for two different coating materials and the resulting open-pore foam’s mesostructure is characterized qualitatively and quantitatively. The alloy used for investment casting open-pore metal foamsis AlZn11. The microstructural evolution of these foams is evaluated as a function of the mesostructure. Differences in the microstructure are observed for foams with low and high relative densities and discussed in terms of cooling subsequent to investment casting.

Abstract:For improving the interface's associative intensity of composite sandwich structure,we prepare a new composite sandwich with the compound core of composite pillar and foam plastic.The sandwich will replace gule line by transient layer,which makes the core and face as one piece.The core is made of foam and pillar structure,and the pillar structure is composite owing the same material as the face.By designing the structure of core,machinist tool and processing technology,the material was reinforced into the core,which communicated the upside face and underside face,this therefore improves the sticking capability of the face and core.Results indicate this structure has high anti-shearing performance,anti-gaffing performance and fatigue resistance.

Abstract:Metallic foams are unique engineering materials with large pore volumes and an interconnected solid-metal structures. Lightweight, high-energy absorbing capacity and low thermal conductivities are some of the distinctive characteristics of metal foam that make them the preferred choice for many structural and functional applications. Although prevalent since 1940, the commercialization of metal foams has not achieved their full potential owing to large-scale production and near-net shaping limitations. In addition to technical challenges, mass production is hindered by to high manufacturing costs compared to those of ceramic and polymer foams. Depending on the pore structure, viz. open or closed, metal foams can be multifunctional, making them suitable for several conventional and niche applications. This review details the prevailing methods for fabricating closed metal foams, as well as their advantages and limitations. Apart from established methods such as gas injection and powder compaction, other emerging unconventional techniques for making metals, alloys and intermetallic foams are also discussed. The parameters that control the physical characteristics, such as the pore size and cell structure of the foam, are also explained. The standard characterization methods used to estimate various physical, mechanical, and thermal properties were reviewed. Applications and recent developments in closed foam research are presented here.

Abstract:Metal foams possess remarkable properties, such as lightweight, high compressive strength, lower specific weight, high stiffness, and high energy absorption. These properties make them highly desirable for many engineering applications, including lightweight materials, energy-absorption devices for aerospace and automotive industries, etc. For such potential applications, it is essential to understand the mechanical behaviour of these foams. Producing metal foams is a highly challenging task due to the coexistence of solid, liquid, and gaseous phases at different temperatures. Although numerous techniques are available for producing metal foams, fabricating foamed metal still suffers from imperfections and inconsistencies. Thus, a good understanding of various processing techniques and properties of the resulting foams is essential to improve the foam quality. This review discussed the types of metal foams available in the market and their properties, providing an overview of the production techniques involved and the contribution of metal foams to various applications. This review also discussed the challenges in foam fabrications and proposed several solutions to address these problems.

Abstract:Al foam sandwiches (AFS) were produced by hot pressing and foaming of Al-TiH2 (core) and steel sheets. The microstructure and composition of Al-Fe interface were analyzed by SEM and element line scanning. The experiment and analysis show that during hot pressing process, firm bonding is formed between steel sheets and core by mechanical deformation and diffusion of elements, during foaming, the intermetallic compound FeAl3 and eutectic structure (FeAl3+Al) are formed by diffusion of Fe and Al elements at the interface, which give rise to a good metallurgical bonding interface between sheet snd core.

Abstract:Porous metals are a class of cellular materials with lightweight and unique mechanical, electrical, thermal, physical and acoustic characteristics. Magnesium and magnesium alloy foams have exhibited excellent advantages. In particular, open-cell Mg-based foams (porous Mg/Mg alloy foams) have been used for bioresorbable implants, CO2 trapping systems, filters, heat exchangers, absorbent panels and many other applications. While significant progress has been taken in producing porous Mg-based foams with good structure-property relations, but with a large number of different processing parameters, different mechanical properties and pore morphologies of each porous Mg-based foam, it is essential to understand the individual effects of each aspect of the parameters. Therefore, the present article summarized the effects of available processing parameters on the structure and mechanical properties of the porous Mg-based foams. Finally, the future perspectives to enhance the structure and properties of porous Mg/Mg alloy foams were discussed.

Abstract:Direct metal forming(DMF) has been a hot subject in today's rapid prototyping technology.A novel direct metal forming process based on arc welding is introduced and the part properties made by this process are evaluated.Examination of the parts' density,strength,hardness and microstructure showed that the mechanical properties and structure of part made by DMF process are better than SLS(selective laser sintering) process,can be favorably with casting.When different metallic materials are used,the differences of chemical component,physical property and microstructure will cause unfavorable influence on the part's property.
