Abstract:Laboratory and numerical corrosion experiments impose an electric potential on the metal surface, differing from natural corrosion conditions, where corrosion typically occurs in the absence of external current sources. In this work, we present a new computational model that enables predicting corrosion under charge-conservation conditions. The metal potential, an output of the model, is allowed to change, capturing how the corrosion and cathodic reactions must produce/consume electrons at the same rates, as in natural conditions. Finite element simulations are performed over a large range of concentrations and geometric parameters. The results highlight the notable influence of the charge-conservation assumption and pioneeringly quantify corrosion rates under realistic conditions. They further show: (i) the strong coupling between the corrosion rate and the hydrogen and oxygen evolution reactions, (ii) under which circumstances corrosion pits acidify, and (iii) when corrosion is able to become self-sustained lacking oxygen.

Semi-Quantitative Categorization Method for the Corrosion Behavior of Metals Based on Immersion Test

Abstract:Corrosion processes are complex in nature and their studies have become an interdisciplinary research field, combining fundamental sciences and engineering. As the quantification of corrosion processes is affected by many variables, standard guidelines to study such phenomena had been developed, such as ASME and ISO, and are broadly used in industry and academics. They describe methods to perform immersion test experiments and to quantify the corrosion rates of metals exposed to corrosive environments, but do not provide any guidelines for post-exposure analysis of the as-obtained corroded samples, which might provide useful information to understand the underlying physicochemical mechanisms of corrosion. This knowledge is useful for selecting optimal construction materials and developing corrosion prevention strategies. In this work, a semi-quantitative categorization method of the corrosion behavior of metals exposed to a corrosive medium based on their mass loss and aspect is presented. For each category, the mathematical aspects of gravimetric measurements of mass change rate and the analytical techniques that can be used for the characterization of materials are discussed. The following method does not intend to replace industrial standards, but to expand them in order to maximize the amount of information that can be extracted from immersion tests.

Corrosion Prediction of Weathered Galvanised Structures Using Machine Learning Techniques

Abstract:Galvanised steel atmospheric corrosion is a complex multifactorial phenomenon that globally affects many structures, equipment, and sectors. Moreover, the International Organization of Standardization (ISO) standards require specific pollutant depositions values for any atmosphere classification or corrosion loss prediction result. The aim of this research is to develop predictive models to estimate corrosion loss based on easily worldwide available parameters. Experimental data from internationally validated studies were used for the data mining process, basing their characterisation on seven globally accessible qualitative and quantitative variables. Self-Organising Maps including both supervised and unsupervised layers were used to predict first-year corrosion loss, its corrosivity categories, and an uncertainty range. Additionally, a formula optimised with Newton's method has been proposed for extrapolating these results to long-term results. The predictions obtained were compared with real values using Euclidean distances to know its similarity degree, offering high prediction performance. Specifically, evaluation results showed an average saving of up to 16% in coatings using these predictions. Therefore, using the proposed models reduces the uncertainty of the final structures state by predicting their material loss, avoiding initial over-dimensioning of structures, and meeting the principles of efficiency and sustainability, thus reducing costs.
A new approach for quantification of corrosion losses on steels exposed to an artificial seawater environment

Abstract:The selection methodology for thickness loss measurement is very important to determine the extent of corrosion damage, as well as in formulation of corrosion prediction models and inspection/maintenance plans for offshore structures. This paper introduces a more accurate corrosion measurement technique, based on the pre-exposure dimensional metrology and post-exposure optical microscopy/image analysis on the cross-sections of steel samples. During this corrosion test, the surface grinded and uncoated steel samples were submerged vertically in an artificial seawater solution, for a duration of up to a maximum of 365 days. The corrosion damage experienced on the steel samples means that the dimensional metrology can be more accurate, and useful approach to measure both uniform and localised corrosion losses simultaneously than the conventional average mass loss method.

Abstract:Utilizing the foundational principles of thermodynamics, this study characterizes material degradation resulting from corrosion, substantiating the outcomes through experimental verification. The proposed methodology establishes a unified corrosion model, effectively correlating entropy generation with measurable parameters, including potential difference, corrosion current, and temperature. The Degradation Entropy Generation (DEG) theorem is applied to establish a linear relationship between entropy generation and the degradation rate through a constant material property known as the degradation coefficient (B). Material degradation, quantified by assessing the material loss, is systematically examined with a focus on low-carbon steel (LCS 1018) and Al6061-T6. Corrosion experiments were conducted using a three-electrode electrochemical corrosion cell immersed in a 3.5 wt. % NaCl aqueous solution. The degradation parameter, B, for both materials was assessed through multiple accelerated corrosion tests, where various magnitudes of potentials were applied to specimens with differing exposed areas. The presented results unveil a consistent degradation coefficient of (30±2)×10 -9 m 3 K/J for LCS 1018 and (25±2)×10 -9 m 3 K/J for Al6061-T6. To ascertain the generalizability of these findings under diverse environmental conditions, additional experiments are conducted on LCS 1018, exposing it to varying environmental parameters such as different percentages of NaCl solution, acidic conditions, and elevated solution temperatures. Remarkably, the degradation coefficient remains constant across all tested corrosive environments, attesting to its independence. This study offers a novel approach to understanding material degradation through a thermodynamic lens and demonstrates the applicability of the proposed corrosion model in diverse and challenging operational conditions.

Abstract:The austenitic stainless steel 316L is used for numerous components due to its excellent corrosion resistance. However, forming of components influences the microstructure and can thus change the corrosion resistance of the steel. In this context, the corrosion rate of the steel 316L is determined for the case of uniform corrosion of various cold-rolled conditions by ageing tests in 0.5 M H 2 SO 4 . The microstrain, the martensite fraction, and the residual stress state are quantified using X-ray diffraction. The surface roughness is measured by laser scanning microscopy. Three different model equations are derived by means of multiple regression to predict the corrosion rate as a function of the specimen properties. The analysis shows that a particularly simple model equation, which predicts the corrosion rate only via the plastic strain, shows insufficiently large deviations from the experimentally determined corrosion rates. However, a low divergence to the experimental results with a mean deviation of less than 4% is achieved by using a model equation that takes microstructural parameters and the surface ratio into account. Within this model equation, an increased corrosion rate is achieved with higher microstrain and residual compressive stress of the austenite phase as well as a higher surface-area ratio. A higher fraction of martensite is found to lower the corrosion rate.

Abstract:Electrochemical impedance spectroscopy (EIS) and film thickness measurement have been employed to study the atmospheric corrosion of a weathering steel covered with a thin electrolyte layer in a simulated coastal–industrial atmosphere. The results indicate that the corrosion rate is a function of the covered electrolyte thickness and the wet/dry cycle. Within each wet/dry cycle, the increased corrosion rate is related to the increased Cl− and SO42− concentration and an enhancement of oxygen diffusion rate with the evaporation of the electrolyte. In addition, the corrosion rate increases during the initial corrosion stage and then decreases as the wet/dry cycle proceeds. Moreover, one mathematical approach based on the numerical integration method to obtain corrosion mass loss of steel from the measurements of EIS has been developed, and this would be useful for the development of indoor simulated atmospheric corrosion tests.

Abstract:Corrosion decreases the metal mass of the rebar, which reduces its bearing section in addition to developing the risk of hydrogen embrittlement of the bars due to the acidity created during active corrosion. To evaluate the residual strength of corroding bars, a framework was proposed in a previous paper to categorize the alternative modes of failure (ductile or brittle), emphasizing the need to calculate first what was named "the effective residual" area to further calculate tensile parameters characterizing the stress–strain curve: yield and tensile strength, modulus of elasticity, and ultimate strain. Using the effective residual area, it is possible to deduce some damage coefficients of each mechanical property by calculating the ratio of corroded/uncorroded condition and deducing if the uncorroded properties of the steel remain or have been degraded by the corrosion process. In the present paper, such an approach has been applied to bars obtained from a historical building around 100 years old. First, stress–strain tests were performed on quasi‐uncorroded and on corroded bars and thereafter, effective residual area is deduced in this case from the weight loss of the bars. With this effective residual area, we then recalculate the mechanical parameters in corrosion conditions and the corresponding damage coefficients.

Abstract:AbstractCorrosion in carbonated concrete is an example of corrosion in dense porous media of tremendous socio-economic and scientific relevance. The widespread research endeavors to develop novel, environmentally friendly cements raise questions regarding their ability to protect the embedded steel from corrosion. Here, we propose a fundamentally new approach to explain the scientific mechanism of corrosion kinetics in dense porous media. The main strength of our model lies in its simplicity and in combining the capillary condensation theory with electrochemistry. This reveals that capillary condensation in the pore structure defines the electrochemically active steel surface, whose variability upon changes in exposure relative humidity is accountable for the wide variability in measured corrosion rates. We performed experiments that quantify this effect and find good agreement with the theory. Our findings are essential to devise predictive models for the corrosion performance, needed to guarantee the safety and sustainability of traditional and future cements.

Abstract:The galvanic couple AA2024/Carbon Fiber Reinforced Polymer (CFRP) has been studied numerically and experimentally in a dynamic electrolyte droplet. As an electrolyte, a NaCl droplet (0.6 M initial concentration) was used at a controlled temperature (24.5°C) and relative humidity (83.5%). The evaporation of the electrolyte was monitored for 24 hours using a Scanning Kelvin Probe (SKP), simulating atmospheric corrosion phenomena. The electrochemical potential and droplet height were constantly monitored. Geometry, temperature, potential, aluminum corrosion products, pH fields, and electrochemical and physicochemical boundary conditions were all considered by finite element analysis. The experimental and numerical results showed strong correlations.

Abstract:The gravimetric weight loss method and the electrochemical polarization resistance methods were combined to evaluate instantaneous corrosion rates for metals and metal alloys in industrial cooling-water systems. Metal and metal−alloy samples were exposed to synthetic cooling water in a bench-scale recirculating system constructed to study corrosion under flow conditions similar to those of a cooling-water system. The measurements yielded by both methods were related through a coefficient, B′, to convert polarization resistance measurements to instantaneous corrosion rates. The metals and metal alloys tested in this study included mild steel, aluminum, copper, and cupronickel. B′ was observed to change with time initially but approach a constant value for long-term exposure (>3 days) for most metal materials. B′ values varied with metal or metal alloy studied. Abstract:This work provides a comprehensive overview of the recent advances in modeling techniques for better understanding the corrosion behavior of aluminum alloys. The present study encompasses the state‐of‐the‐art of computational approaches, highlighting their strengths and limitations. Transport models receive especial attention and certain challenges associated with the experimental validation of such models are also described. Corrosion remains a critical concern in various industries, particularly in applications involving aluminum alloys due to their widespread usage as light structural materials. This work provides a comprehensive overview of the recent advances in modeling techniques for better understanding the corrosion behavior of aluminum alloys. The present study encompasses the state‐of‐the‐art of computational approaches, highlighting their strengths and limitations. Special attention is given to transport models, galvanic couples, localized corrosion, and the incorporation of different factors, such as pH variations, electrolyte thicknesses and dynamic electrolytes into corrosion models. Furthermore, the review delves into both bulk and atmospheric corrosion models. On the other hand, this work also emphasizes a clear differentiation between models designed for bare aluminum alloys and those tailored for coated ones. Additionally, it addresses certain challenges associated with the experimental validation of such models. This review concludes with perspectives on both sophisticated transport models to bridge the gap between industrial and academic investigations, as well as the integration of machine learning and artificial intelligence techniques in corrosion modeling, offering promising directions for future research in this field.

Fatigue Life Assessment of Corroded AlSi10MgMn Specimens

Abstract:This study investigates the influence of pre-corrosion damage on the fatigue behavior of AlSi10MgMn high-pressure die-cast specimens, using the statistical distribution of corrosion depths. The analysis is conducted on two different surface conditions: an unmachined rough surface (Ra=5.05μm) and a machined, polished surface (Ra=0.25μm). For the unmachined specimens, the corrosive damage manifests as homogeneously spread localized corrosion, whereas the polished specimens exhibit less uniform but deeper corrosion. The average corrosion depth of the polished specimens is found to be slightly higher (313 μm compared to 267 μm) with a broader depth distribution. Specimens are tested under a constant bending load amplitude in laboratory conditions at a stress ratio of R=0 until fracture. A fracture mechanics-based methodology is developed to assess the remaining fatigue life of corroded specimens, utilizing short and long crack fracture mechanical parameters derived from SENB specimens. This model incorporates a thickness reduction of the critical specimen cross-section based on the corrosion depth distribution and combines it with a small initial crack of the intrinsic defect size (aeff=14μm). Regardless of the surface condition, using the most frequent corrosion depth for thickness reduction provides a good estimate of the long-life fatigue strength, while using the 90th percentile depth allows for a conservative assessment.

Abstract:Corrosion of reinforcement has a significant effect on the deformation of reinforced concrete beams by deteriorating the bond-slip characteristics, diminishing the cross-sectional area of reinforcement, and causing cracking. The traditional way of quantifying the load capacity and simulating deflection is the moment-curvature (M/χ) approach. The problem is that the M/χ approach is semi-empirical after cracking as it is strain-based and cannot allow for tension stiffening. This paper introduces the new displacement-based moment-rotation (M/θ) approach which directly simulates the development of cracks and hence allows for tension stiffening. This M/θ approach is then used to predict the load-deflection behavior of reinforced concrete beams with corrosion effect by incorporating the corrosion-affected bond-slip model. The bond-slip model only considers the corrosion effect but ignores the confinement effect. It is used here as an example to describe the procedure of how to quantify the corrosion effect on reinforced concrete beam behavior. The load-deflection curves obtained from the numerical simulation show a good agreement with test results. For reinforced concrete beams with confinement, the only difference is to replace the bond-slip model with the one which includes both corrosion and stirrup effects. Additionally, the paper shows how to use the M/θ approach with the bond-slip model to predict the real corrosion level of reinforcement in some tests in which only the theoretical corrosion levels are provided.

Abstract:Abstract Chain link fatigue failures in mooring lines have recently aroused the interest of the technical community in developing new design and monitoring methodologies focused on considering the effects of local corrosion. Experimental breakage test results evidenced that the effects of mean tension, pitting corrosion and surface roughness may influence the fatigue strength of chain links. A recently-developed methodology here denoted as Corrosion Grade considers the effects of mean tension and local corrosion through a visual assessment of the chain. The present work proposes a parametric correction factor to be used in the current S-N fatigue design methodology for considering local corrosion in studless chains. The parametric model is developed by means of finite element-based modeling of various pit shapes in the chain. The correction factor is fitted as a function of the pit aspect ratio. The proposed correction factor is combined with the Corrosion Grade methodology to obtain a final formula that considers the mean tension and the local corrosion. Results from both Corrosion Grade and the proposed correction factor are compared in three corroded experimental test samples. The proposed correction factor is capable of estimating the fatigue life of the corroded components analyzed with conservatism.

Measurement of the corrosion rate of magnesium alloys using Tafel extrapolation

Abstract:The hypothesis that the corrosion of Mg alloys can be adequately estimated using Tafel extrapolation of the polarisation curve is termed herein the electrochemical measurement hypothesis for Mg. In principle, such a hypothesis can be disproved by a single valid counter example. The critical review of Mg corrosion by Song and Atrens in 2003 indicated that, for Mg alloys, Tafel extrapolation had not estimated the corrosion rate reliably. This paper examines the recent literature to further examine the electrochemical measurement hypothesis for Mg. The literature shows that, for Mg alloys, corrosion rates evaluated by Tafel extrapolation from polarisation curves have not agreed with corrosion rates evaluated from weight loss and hydrogen evolution. Typical deviations have been ∼50–90%. These were much larger than the precision of the measurement methods and indicate a need for careful examination of the use of Tafel extrapolation for Mg. For research that nevertheless does intend to use Tafel extrapolation to elucidate corrosion of Mg associated with service, it is strongly recommended that these measurements be complemented by the use of at least two of the three other simple measurement methods: (i) weight loss rate, (ii) hydrogen evolution rate, and (iii) rate of Mg2+ leaving the metal surface. There is much better insight for little additional effort.

Abstract:The sample corrosion shape and appearance are compared between vehicle accelerated corrosion test and laboratory accelerated corrosion test. An equivalent relationship between laboratory accelerated corrosion and actual service condition is obtained on the basis of the research of distribution characteristics for two corrosion damage. The calculation indicates that this relationship of typical component: y = 32.86 e0.5x (where, y is time of laboratory accelerated corrosion, x is time of actual service condition), thereby laying a foundation for anti-corrosion design and coating selection. © 2011 IEEE.

Abstract:In this paper, equations are established to predict how the values of the lower yield point in the stress-strain curve depending on a time of corrosion influence will change. Although this point is of theoretical importance in the theory of strength of materials, its change in corroded steel is of practical importance, since this point determines according to the theory which minimum load or stress is required to maintain the plastic behavior of material. A well-founded mathematical principle was used to process experimentally obtained data in two main directions - the stochastic method and the average method. Diagrams of the variation of values in corroded steel were drawn up and equations of the 9th degree were established using polynomial approximation.

Abstract:Corrosion-resistant materials under atmospheric conditions can suffer from localized corrosion (e.g., pitting, crevice, stress-corrosion cracking). The stability of such a localized corrosion site requires that the site (anode) must dissolve at a sufficiently high rate to maintain the critical chemistry while a wetted surrounding area (cathode) provides matching cathodic current. The objective of this study was to computationally characterize the stability of such a local corrosion site and explore the effects of physiochemical parameters and electrochemical kinetics. The goal is to contribute to the establishment of a scientific basis for the prediction of the stabilization of localized attack. An analytical method for evaluating the stability of localized corrosion of corrosion-resistant alloys under thin-layer (or atmospheric) conditions is presented. The method uses input data that are either thermodynamic in nature or easily obtained experimentally. The maximum cathode current available depends on the cathode geometry, temperature, relative humidity, deposition density of salt (i.e., mass of salt per unit area of cathode), and the interfacial electrochemical kinetics. The anode demand depends on the crevice geometry, the position of attack within the crevice, and the localized corrosion stability product. By coupling these two approaches, the stability of a crevice can be determined for a given environmental scenario. The method has been applied to the atmospheric crevice corrosion of type 316L stainless steel.

Regarding surface morphology, CA system accuracy is verified by comparing the surface roughness parameters with those obtained from the corrosion experiments. Then, eleven surface groups were established with the CA system. The surface evolution during the corrosion process was simulated with ABAQUS. A fatigue damage evolution model is employed based on the continuum damage mechanics (CDM) by means of a user-subroutine USDFLD in ABAQUS to simulate the fatigue damage accumulation. The fatigue damage accumulation and the corrosion development can be considered simultaneously with the proposed method; thus, the coupling effect between corrosion and fatigue can be well simulated. The method proposed is verified by considering corrosion–fatigue coupling test results, and the fatigue damage and stress distribution during the corrosion–fatigue loading are analyzed. The proposed method can provide an effective tool for evaluating corrosion–fatigue damage and predicting corrosion–fatigue life.
