Abstract:Interfaces are crucial in natural and engineered systems, dictating essential biological, ecological, and technological properties that augment performance, functionality, and user experience. Yet, achieving precise interfacial control poses significant challenges in both conventional and additive manufacturing, where scalability constraints impede the controlled deposition of quasi-2D layers within 3D objects. This paper introduces Voxel-Interface 3D Printing (VI3DP), which enables comprehensive control over extruded voxel interfaces irrespective of the printhead diameter that conventionally dictates feature size. Various optical, mechanical, and electrical functionalizations, attaining interface thicknesses up to three orders of magnitude smaller than the voxel size are reported. Notable applications include encoding data in soft matter through fluorescent interfaces, creating tight fits and movable mechanisms through non-adhesive interfaces, fabricating bio-inspired composites with tailored failure modes, and developing a single filament capacitive touch sensor. VI3DP opens new avenues for enhanced functionality and efficiency across multiple fields, including biomedical technology, electronics, optics, and nanotechnology.
Voxelated soft matter via multimaterial multinozzle 3D printing

Abstract:There is growing interest in voxelated matter that is designed and fabricated voxel by voxel1-4. Currently, inkjet-based three-dimensional (3D) printing is the only widely adopted method that is capable of creating 3D voxelated materials with high precision1-4, but the physics of droplet formation requires the use of low-viscosity inks to ensure successful printing5. By contrast, direct ink writing, an extrusion-based 3D printing method, is capable of patterning a much broader range of materials6-13. However, it is difficult to generate multimaterial voxelated matter by extruding monolithic cylindrical filaments in a layer-by-layer manner. Here we report the design and fabrication of voxelated soft matter using multimaterial multinozzle 3D (MM3D) printing, in which the composition, function and structure of the materials are programmed at the voxel scale. Our MM3D printheads exploit the diode-like behaviour that arises when multiple viscoelastic materials converge at a junction to enable seamless, high-frequency switching between up to eight different materials to create voxels with a volume approaching that of the nozzle diameter cubed. As exemplars, we fabricate a Miura origami pattern14 and a millipede-like soft robot that locomotes by co-printing multiple epoxy and silicone elastomer inks of stiffness varying by several orders of magnitude. Our method substantially broadens the palette of voxelated materials that can be designed and manufactured in complex motifs.

Abstract:Digital desktop fabrication technologies such as 3D printing are currently being lauded in the popular press as a potentially socially transformative technology. We somewhat agree, arguing that 3D printing holds great socioeconomic implications, but also that more sustained attention should be paid to the ways in which 3D printing is entering into our creative environments. Our focus in this article is on the use of rapid prototyping by creatives such as architects, designers, and DIY advocates, since it is within these contexts where the popular themes of 3D printing are currently most concrete. To this end, in section one we provide some background for desktop digital fabrication, contextualizing 3D printing within industrial processes and Maker subcultures. In section two, we summarize our environmental scan of relevant popular and academic literature, using this to identify key trends in this area. We supplement this discussion in section three using our analysis of a ‘critical making’ session that took participants through a process of designing and printing simple objects as well as follow–up interviews with these participants. In the concluding section, we target four areas in need of future research.
Voxel design of additively manufactured digital material with customized thermomechanical properties

Abstract:Spatial control of material properties is highly desirable in additive manufacturing of functional structures with complex geometries. Whereas most previous efforts focused on developing new printing or material systems, we propose a new voxel design strategy of constructing digital materials to provide the additively manufactured polymeric structures with spatially customized thermomechanical properties. In our approach, a matrix-inclusion composite layout is adopted in the linearly patterned voxels that perform as building blocks to construct bulk material. Through rational design of voxel size and inclusion content, the printed polymeric digital material displays a tunable storage modulus up to three orders of magnitude and glass transition temperature ranging from 0 °C to 60 °C. By taking advantage of the design freedom, we demonstrate a sequential folding structure with spatially tunable actuation speed, and multi-stable configurations that trap elastic energy in deterministic collapse sequences. Overall, our approach provides an effective and convenient way of spatially customizing material properties for additive manufacturing and offers instructive inspirations to the realm of digital fabrication.

4D Printing of Programmable Digital Metamaterials

Abstract:Modern 3D printers allow for the accurate placing of microscopic material voxels, to form complex three-dimensional structures. The advancing capabilities in multi-material printing, coupled with the discovery of printable responsive materials, pave the way for the 3D printing of digital materials, and for the 3D printing of shape-transforming structures, or 4D printing. In this work, we leverage and combine these advancements to develop a versatile methodology for crafting digitized 4D-printed shape-transforming sheets. We 3D print digital responsive sheets, composed of active and passive voxels that are meticulously positioned to form thin structures that can be actuated on demand. This methodology enables us to encode the lateral geometry and the reference curvature, separately and simultaneously. Our approach grants us comprehensive control over the resulting shape, unlocking novel opportunities in synthetic shape-morphing materials. Furthermore, it has the potential to program anomalous mechanical properties and to be extended to multi-material and metamaterial systems.

Abstract:Accelerating the designing and manufacturing of complex shapes has been a driving factor of modern industrialization. Here, an algorithmic voxel‐based approach to rapidly generate porous structures, auxetic meshes and cylinders, or perfusable constructs is demonstrated. This design scheme in conjunction with new approaches for multi‐material volumetric printing to rapidly fabricate complex heterogeneous structures is used. The field of biomedical design and manufacturing has been rapidly evolving, with implants and grafts featuring complex 3D design constraints and materials distributions. By combining a new coding‐based design and modeling approach with high‐throughput volumetric printing, a new approach is demonstrated to transform the way complex shapes are designed and fabricated for biomedical applications. Here, an algorithmic voxel‐based approach is used that can rapidly generate a large design library of porous structures, auxetic meshes and cylinders, or perfusable constructs. By deploying finite cell modeling within the algorithmic design framework, large arrays of selected auxetic designs can be computationally modeled. Finally, the design schemes are used in conjunction with new approaches for multi‐material volumetric printing based on thiol‐ene photoclick chemistry to rapidly fabricate complex heterogeneous shapes. Collectively, the new design, modeling and fabrication techniques can be used toward a wide spectrum of products such as actuators, biomedical implants and grafts, or tissue and disease models.

Abstract:3D voxel printing has emerged as a promising technology for fabricating sophisticated structures with voxel-level material distributions, allowing for a wide design space beyond conventional individual material systems. However, the development of theoretical models and design strategies for 3D voxel printed structures are hindered due to the complex geometries and voxel-level material distributions. In this work, we propose a design framework for 3D voxel printed lattice metamaterials by combining theoretical models, finite element modeling (FEM), and experimental validations. We develop a finite deformation theoretical model and propose a python-assisted FEM for the voxel lattice metamaterials with curled microstructures and arbitrary material distributions. We develop a parametric algorithm to generate the voxel matrix for manufacturing automatically. Experiments are conducted to validate the theoretical model and FEM simulations. The design framework is then applied to program mechanical properties by tuning the geometric and material parameters. We demonstrate simultaneous matching of the nonlinear stress–strain and Poisson's ratio curves of biological organisms, shape-matching of porcelain vase and magnetic voxel lattice soft robots with directional locomotion. This work paves the way for designing and manufacturing 3D voxel printed lattice metamaterial with multifunctionality.

Abstract:Herein, various 3D additive manufacturing approaches are reviewed in terms of two important figures of merit: maximum voxel printing rate and minimum voxel size. Voxel sizes from several 100 µm down to the 100 nm scale are covered. Original results on multifocus two‐photon printing at around voxel printing rates of 107 voxels s−1 are presented in this context, which significantly surpass previous best values. These advances are illustrated by and applied to the making of microstructured 3D (chiral) mechanical metamaterials that are composed of more than one‐hundred‐thousand unit cells in three dimensions. Previous best values for unit cells of similar complexity are smaller by two orders of magnitude.

Abstract:Additive manufacturing (AM) promises disruption of traditional manufacturing supply chains, democratizing and distributing manufacturing, enhancing flexibility and enabling previously impossible geometries and customization. Applications range from aerospace to regenerative medicine, leveraging the numerous benefits of the technology. Within polymer AM, vat photopolymerization, enabled by advances in high-resolution display technologies (e.g. liquid crystal display - LCD, digital light processing - DLP) to locally cure liquid resin into solid polymer, prints millions of voxels per layer simultaneously in a few seconds or less. Typically, these layers are combined step-wise until a 3-dimensional part is formed. Fundamental understanding and control of the printing process with geometrically and mechanically precise voxels requires characterization of parts at voxel and sub-voxel length scales. Despite the precise, high-resolution light engines, resultant parts exhibit defects such as over/under-polymerization, 3-dimensional anisotropy, weakened layer interfaces and more. In this presentation, we examine the formation of these defects starting from individual voxels and simple patterns, but extending to complex voxel-voxel interactions. We discuss novel, multiscale measurement tools such as atomic force microscopy and laser scanning confocal microscopy that elucidate the small-scale printing process in both space and time. The novel characterizations are used to develop new models of the printing process and enable precise geometric and mechanical control of the individual voxels. Finally, we introduce the use of neural network models and big-data to predict the output of arbitrary photomasks.

Abstract:Big data volume continues to grow at unprecedented rates. One of the key features that makes big data valuable is the promise to find unknown patterns or correlations that may be able to improve the quality of processes or systems. Unfortunately, with the exponential growth in data, users often have difficulty in visualizing the often-unstructured, non-homogeneous data coming from a variety of sources. The recent growth in popularity of 3D printing has ushered in a revolutionary way to interact with big data. Using a 3D printed mockup up a physical or notional environment, one can display data on the mockup to show real-time data patterns. In this poster and demonstration, we describe the process of 3D printing and demonstrate an application of displaying Twitter data on a 3D mockup of the Massachusetts Institute of Technology (MIT) campus, known as LuminoCity.
Object-Space Optimization of Tomographic Reconstructions for Additive Manufacturing

Abstract:Volumetric 3D printing motivated by computed axial lithography enables rapid printing of homogeneous parts but requires a high dimensionality gradient-descent optimization to calculate image sets. Here we introduce a new, simpler approach to image-computation that algebraically optimizes a model of the printed object, significantly improving print accuracy of complex parts under imperfect material and optical precision by improving optical dose contrast between the target and surrounding regions. Quality metrics for volumetric printing are defined and shown to be significantly improved by the new algorithm. The approach is extended beyond binary printing to grayscale control of conversion to enable functionally graded materials. The flexibility of the technique is digitally demonstrated with realistic projector point spread functions, printing around occluding structures, printing with restricted angular range, and incorporation of materials chemistry such as inhibition. Finally, simulations show that the method facilitates new printing modalities such as printing into flat, rather than cylindrical packages to extend the applications of volumetric printing.

Abstract:This paper elucidates the fundamental principles and categorization of additive manufacturing, commonly known as 3D printing technology, and explores its innovative applications in model data processing. Positioned as a pivotal facet of the "third industrial revolution", additive manufacturing places particular emphasis on constructing intricate shapes through the sequential layering of discrete models, thereby achieving the seamless integration of design and manufacturing. Technologically, it is subcategorized into fused deposition moulding, three-dimensional light-curing moulding, and powder moulding, each tailored to specific application scenarios. A key feature of this article is the introduction of a coordinated multi-scale method classification framework, which is based on the interconnection of data processing workflows, variations in application techniques, and differences in hardware configurations. The article provides a comprehensive summary of innovative layered slicing methods designed for diverse model characteristics and processing requirements, including equal-thickness layering, adaptive layering, and curved surface slicing. Additionally, it offers a detailed exploration of filling path algorithms for 3D printing, particularly focusing on path-based continuous filling and polygon-based area filling methods. These innovative algorithms significantly enhance overall printing efficiency and quality, showcasing notable advancements in additive manufacturing data processing technology. Furthermore, the article not only offers an extensive overview of additive manufacturing technologies but also introduces its significant applications in the field of part repair, and provides suggestions for the selection and utilization of printing software.

Abstract:Additive manufacturing techniques are revolutionizing product development by enabling fast turnaround from design to fabrication. However, the throughput of the rapid prototyping pipeline remains constrained by print optimization, requiring multiple iterations of fabrication and ex-situ metrology. Despite the need for a suitable technology, robust in-situ shape measurement of an entire print is not currently available with any additive manufacturing modality. Here, we address this shortcoming by demonstrating fully simultaneous 3D metrology and printing. We exploit the dramatic increase in light scattering by a photoresin during gelation for real-time 3D imaging of prints during tomographic volumetric additive manufacturing. Tomographic imaging of the light scattering density in the build volume yields quantitative, artifact-free 3D + time models of cured objects that are accurate to below 1% of the size of the print. By integrating shape measurement into the printing process, our work paves the way for next-generation rapid prototyping with real-time defect detection and correction.

Abstract:Recent efforts on design for four-dimensional (4D) printing have considered the spatial arrangement of smart materials and energy stimuli. The development of multifunctional structures and their desired mechanical/actuation performances require tackling 4D printing from a multi-material design perspective. With the materials distributions there is an opportunity to increase the spectrum of design concepts with computational approaches. The main goal being to achieve the "best" distribution of material properties in a voxelized structure, a computational framework that consists of a finite element analysis-based evolutionary algorithm is presented. It fuses the advantages of optimizing both the materials distribution and material layout within a design space via topology optimization to solve the inverse design problem of finding an optimal design to achieve a target shape change by integrating void voxels. The results demonstrate the efficacy of the proposed method in providing a highly capable tool for the design of 4D-printed active composites.

Abstract:Recent advances in 3D printing technologies bring wide range of applications from fast prototyping to product manufacturing. However, one intrinsic limitation of 3D printing is that we cannot fabricate a single object that is larger than the working volume of a 3D printer. To address this issue, we may partition the given object into 3D parts of manageable sizes for printing, and then assemble the object from the printed 3D parts. Rather than using connectors, glue, or skew, we propose to connect the printed 3D parts by 3D interlocking such that the assembled object can be not only repeatedly disassembled and reassembled, but also strongly connected by the parts' own geometry. To achieve these, we develop a voxelization-based approach to partition a given 3D model into 3D interlocking parts. To guarantee the generated 3D parts to be structurally sound and well-connected by 3D interlocking, we deform the local geometry of the 3D model to avoid voxel fragmentation, employ internal voxels to create initial interlocking parts, and analyze the local shape within voxels to guide the final parts construction. We demonstrate the effectiveness of our approach on 3D models with a variety of shapes, and realize some of them by 3D printing.

Abstract:A novel computational framework of 3D concrete printing (3DCP) process is proposed in this paper to capture layer-by-layer buildability and failure modes of complex triply periodic minimal surface (TPMS) Gyroid and Primitive blocks. The proposed computational framework is conducted using toolpath dataset converted from Gcode as input source, which is extracted from virtual model created by 3D printing slicing software. The newly developed computational framework is validated by experimental outcomes of a hollow cylinder printed using nano-clay cement mix. The framework can predict various failure modes of the printed hollow cylinder, and its outcomes agree well with the experimental results. The 3DCP process of the TPMS blocks is then modelled by using the selected printing material from the experiment. The Gyroid structure is demonstrated numerically to have a lower buildability in comparison with the Primitive counterpart. Further, parametric and sensitivity analyses are conducted to reveal the effects of printing speed on buildability and its vertical deformation in the concrete printing process.

Abstract:Accurate simulation of the printing process is essential for improving print quality, reducing waste, and optimizing the printing parameters of extrusion-based additive manufacturing. Traditional additive manufacturing simulations are very compute-intensive and are not scalable to simulate even moderately-sized geometries. In this paper, we propose a general framework for creating a digital twin of the dynamic printing process by performing physics simulations with the intermediate print geometries. Our framework takes a general extrusion-based additive manufacturing G-code, generates an analysis-suitable voxelized geometry representation from the print schedule, and performs physics-based (transient thermal and phase change) simulations of the printing process. Our approach leverages parallel adaptive octree meshes for both voxelated geometry representation as well as for fast simulations to address real-time predictions. We demonstrate the effectiveness of our method by simulating the printing of complex geometries at high voxel resolutions with both sparse and dense infills. Our results show that this approach scales to high voxel resolutions and can predict the transient heat distribution as the print progresses. This work lays the computational and algorithmic foundations for building real-time digital twins and performing rapid virtual print sequence exploration to improve print quality and further reduce material waste.

Abstract:Over the past few decades, there has been an increasing interest in the fabrication of complex high-resolution three-dimensional (3D) architectures at micro/nanoscale. These architectures can be obtained through conventional microfabrication methods including photolithography, electron-beam lithography, femtosecond laser lithography, nanoimprint lithography, etc. However, the applications of these fabrication methods are limited by their high costs, the generation of various chemical wastes, and their insufficient ability to create high-aspect-ratio 3D structures. High-resolution 3D printing has recently emerged as a promising solution, as it is capable of building multifunctional 3D constructs with optimal properties. Here we present a review on the principles and the recent advances of high-resolution 3D printing techniques, including two-photon polymerization (TPP), projection microstereoLithography (PµSL), direct ink writing (DIW) and electrohydrodynamic printing (EHDP). We also highlight their typical applications in various fields such as metamaterials, energy storage, flexible electronics, microscale tissue engineering scaffolds and organ-on-chips. Finally, we discuss the challenge and perspective of these high-resolution 3D printing techniques in technical and application aspects. We believe that high-resolution 3D printing will eventually revolutionize the microfabrication processes of 3D architectures with high product quality and diversified materials. It will also find applications in a wide scope.
