Abstract:In this paper we give an overview of recent developments in the field of modeling deterministic single-level dynamic lot sizing problems. The focus of this paper is on the modeling of various industrial extensions and not on the solution approaches. The timeliness of such a review stems from the growing industry need to solve more realistic and comprehensive production planning problems. First, several different basic lot sizing problems are defined. Many extensions of these problems have been proposed and the research basically expands in two opposite directions. The first line of research focuses on modeling the operational aspects in more detail. The discussion is organized around five aspects: the set ups, the characteristics of the production process, the inventory, demand side and rolling horizon. The second direction is towards more tactical and strategic models in which the lot sizing problem is a core substructure, such as integrated production–distribution planning or supplier selection. Recent advances in both directions are discussed. Finally, we give some concluding remarks and point out interesting areas for future research.

Abstract:Inventory planning can become extremely complicated in situations with nontrivial setup times and/or costs. The pervasiveness of this type of problem in actual practice, combined with its computational complexity, has long attracted researchers' attention. Although the most general model formulations still defy optimization when applied to realistically sized problems, many recent contributions are both innovative and promising. This article concentrates on the lot-sizing and capacity dimensions of production planning. We review selected contributions in four major categories, drawing from both practitioner- and research-based literature. We assess the strengths and weaknesses of these contributions, and suggest promising research avenues. We conclude that capacity limitations, as well as other realities of plant environments, such as scrap, demand uncertainties or inaccurate data, are the Achilles heel of lot-sizing research. Directing attention to these complex environments is a challenge that offers great rewards for actual implementation.

Abstract:Under a capacity constrained multi-product manufacturing system, the products are usually prepared and produced in lots. As a lot-sizing strategy is critical for effective production and high productivity, this encourages practical and research interest in the strategic batch sizing decision for a minimum procedure time in an order-to-delivery (OTD) operating environment. While the lot-sizing plan can be formed by studying the manufacturing parameters of the established bottleneck procedure, for a multi-stage manufacturing system, the bottleneck is not fixed and fluctuates with the production rate or batch size. This paper proposes a lot-sizing strategy to determine the optimal lot-size for each class of products taking bottleneck drifting into consideration. A queuing network analyser (QNA) method is employed to deal with the non-linear mixed integer programming model targeting at the total flow time minimization of the system. A practical case is presented and solved using the proposed method, and the results are validated with Flexsim, a simulation model. (C) 2017 PEI, University of Maribor. All rights reserved.

Abstract:Lot-sizing and scheduling determines the size of production lots and the production sequence simultaneously, avoiding infeasible and sub-optimal situations caused by sequential decision-making. In some enterprises like the internal combustion engine manufacturer, some resources like fixtures are expensive and scarce, which leads to restrictions on production capacity. This paper studies a lot-sizing and scheduling problem considering fixture resource constraints to seek the trade-off between financial goals and customer satisfaction. With the introduction of the resource flow network, an integrated model is formulated to determine the optimal size and schedule of the product lots. A solution approach based on the logic-based Benders decomposition algorithm is proposed to solve the problem. Comparison with commercial solver demonstrates the effectiveness of our approach in different instance sets. Sensitivity analyses provide valuable managerial insights to the production managers.

Abstract:The paper deals with the multi-level lot sizing and scheduling problem for job shop production in capacitated, dynamic and deterministic cases. Demand is to be fulfilled without backlogging. The multi-level lot sizing and scheduling models of the literature are small bucket problems such as the discrete lot sizing and scheduling problem (DLSP) and the proportional lot sizing and scheduling problem (PLSP). In contrast we develop a big bucket model for multi-product multi-level production. The multi-level general lot sizing and scheduling problem with multiple machines (MLGLSP_MM) is based on the general lot sizing and scheduling problem (GLSP) for single-level production. Our focus is on minimising the sum of sequence dependent setup costs, inventory costs, production costs and the costs of maintaining the setup conditions of the machines. Inventory costs will be calculated exactly. In addition sequence dependent setup times are considered. Finally, our approach minimises the lead-time of semi-finished goods and the throughput time of finished goods.

Abstract:The capacitated lot-sizing problem (CLSP) is a standard formulation for big bucket lot-sizing problems with a discrete period segmentation and deterministic demands. We present a literature review on problems that incorporate one of the following extensions in the CLSP: back-orders, setup carry-over, sequencing, and parallel machines. We illustrate model formulations for each of the extensions and also mention the inclusion of setup times, multi-level product structures and overtime in a study. For practitioners, this overview allows to check the availability of successful solution procedures for a specific problem. For scientists, it identifies areas that are open for future research.

Abstract:This paper provides a survey of literature reviews in the area of lot sizing. Its intention is to show which streams of research emerged from Harris' seminal lot size model, and which major achievements have been accomplished in the respective areas. We first develop the methodology of this review and then descriptively analyze the sample. Subsequently, a content-related classification scheme for lot sizing models is developed, and the reviews contained in our sample are discussed in light of this classification scheme. Our analysis shows that various extensions of Harris' lot size model were developed over the years, such as lot sizing models that include multi-stage inventory systems, incentives, or productivity issues. The aims of our tertiary study are the following: firstly, it helps primary researchers to position their own work in the literature, to reproduce the development of different types of lot sizing problems, and to find starting points if they intend to work in a new research direction. Secondly, the study identifies several topics that offer opportunities for future secondary research.

Abstract:This paper analyzes the capacitated lot-sizing problem considering an individual machine’s production capacity using a two-layer hierarchical method to minimize the sum of the dynamic inventory cost and the overtime penalty cost. The genetic algorithm, the parameter linear programming method, and a heuristic method were used in the developed method. The method uses the genetic operator to define the lot-sizing matrix (the first layer), linear programming to determine each machine's schedule (the second layer) according to the lot-sizing matrix, and the heuristic method to verify the feasibility of the solutions by adjusting them to meet the constraint requirements. The scheduling of machines in a press shop demonstrates the effectiveness of the algorithm. The result shows that the algorithm is convergent.

Abstract:Purpose – This paper aims to give a comprehensive review, summary, and discussion on inventory models that have appeared in the literature. During these past ten decades, no seminal paper reviewing the field of inventory lot sizing has even been published. This limitation has been identified in the literature by several researchers over the years, with the sheer volume of the number of published inventory lot sizing models acting as a factor which has limited a research endeavor to review the literature on inventory lot sizing models. Design/methodology/approach – This article reviews research on inventory lot size models and provides a review of previously published literature review papers on inventory models. Based on this initial review, the literature extending current research practices on inventory modeling in supply chains and in sustainable practices is presented. Directions for expanding research in these two areas are examined in light of concerns expressed in the historical use of inventory models and in light of a new inventory research paradigm. Findings – In our paper, we have adopted a novel strategy to overcome this limitation by focusing our review on a review of inventory lot sizing review papers. Originality/value – By adopting the methodology of reviewing published inventory review papers, we can contribute a comprehensive review of the inventory lot sizing literature that serves to provide in one paper a consolidation of inventory research that can serve as a single source to keep researchers up to date with the research developments in inventory lot sizing models. We also identify gaps in the field which could stimulate new research agendas in the areas of supply chain management and sustainable inventory practices.

Abstract:This paper presents a review of four decades of research on dynamic lot-sizing with capacity constraints. We discuss both different modeling approaches to the optimization problems and different algorithmic solution approaches. The focus is on research that separates the lot-sizing problem from the detailed sequencing and scheduling problem. Our conceptional point of reference is the multi-level capacitated lot-sizing problem (MLCLSP). We show how different streams of research emerged over time. One result is that many practically important problems are still far from being solved in the sense that they could routinely be solved close to optimality in industrial practice. Our review also shows that currently mathematical programing and the use of metaheuristics are particularly popular among researchers in a vivid and flourishing field of research.

Abstract:This paper addresses the single-item, dynamic lot-sizing problem for systems with remanufacturing and outsourcing. Therein, demand and return amounts are deterministic over a finite planning horizon. Demand may be satisfied by the manufacturing of new items, remanufactured items, or outsourcing, but it cannot be backlogged. The objective of this study is to determine the lot sizes for manufacturing, remanufacturing, and outsourcing that minimise the total cost, which consists of the holding costs for returns and manufactured/remanufactured products, setup costs, and outsourcing costs. The problems addressed in this paper are an extension of those addressed by Richter et al. (2000, and 2001), Teunter et al. (2006), and Aksen et al. (2003). In this paper, the separate setup costs scheme is considered, we propose a dynamic programming approach to derive the optimal solution in the case of large quantities of returned product. The complexity of this dynamic programming approach is O(T-2), wherein T is the number of periods in the planning horizon. (C) 2011 Published by Elsevier Ltd. Abstract:Typical simultaneous lotsizing and scheduling models consider the limited capacity of the production system by respecting a maximum time the respective machines or production lines can be available. Further limitations of the production quantities can arise by the scarce availability of, e.g., setup tools, setup operators or raw materials which thus cannot be neglected in optimization models. In the literature on simultaneous lotsizing and scheduling, these production factors are called “secondary resources”. This paper provides a structured overview of the literature on simultaneous lotsizing and scheduling involving secondary resources. The proposed classification yields for the first time a unified view of scarce production factors. The insights about different types of secondary resources help to develop a new model formulation generalizing and extending the currently used approaches that are specific for some settings. Some illustrative examples demonstrate the functional principle and flexibility of this new formulation which can thus be used for a wide range of applications.

Abstract:Lot sizing problems are production planning problems with the objective of determining the periods where production should take place and the quantities to be produced in order to satisfy demand while minimizing production, setup and inventory costs. Most lot sizing problems are combinatorial and hard to solve. In recent years, to deal with the complexity and find optimal or near-optimal results in reasonable computational time, a growing number of researchers have employed meta-heuristic approaches to lot sizing problems. One of the most popular meta-heuristics is genetic algorithms which have been applied to different optimization problems with good results. The focus of this paper is on the recent published literature employing genetic algorithms to solve lot sizing problems. The aim of the review is twofold. First it provides an overview of recent advances in the field in order to highlight the many ways GAs can be applied to various lot sizing models. Second, it presents ideas for future research by identifying gaps in the current literature. In reviewing the relevant literature the focus has been on the main features of the lot sizing problems and the specifications of genetic algorithms suggested in solving these problems.

Abstract:Supply chain management and integration play a key factor in contemporary manufacturing concept. Companies seek to integrate itself within a cooperative and mutual benefiting supply chain. Supply chain scheduling, as an important aspect of supply chain management, highly emphasizes on minimizing stock costs and delivery costs. Most previous researches on supply chain scheduling problems assume make-to-order production, which includes delivery cost in lot-size. This practice simplifies the complexity of the problem. Instead, this research discusses make-to-contract production, where the supply chain has a rolling planning horizon that changes according to contracts. Within a planning horizon, two types of interval are defined. The first is frozen interval, in which the manufacturing decision cannot be changed. The second is free interval, where schedules can be adjusted depending on new contracts. This research aims to build a robust rolling supply management schedule to satisfy customers’ needs, by considering supplier, production, and delivery lot-size simultaneously. The objective is to effectively decide a combination of supplier, production, and delivery lot-size that minimizes total cost consisting of supplier cost, finish good stock cost, and delivery cost. Based on the concept, this study designs a problem-solving process that combines the methods of rolling planning horizon and genetic algorithm. Delivery size (DS), finish good stock (FS), and early delivery cost (ED) are the three methods applied; each will provide a guideline to produce a feasible solution. By further considering the fluctuations in practical needs and performing an overall evaluation, a robust and optimal supply chain scheduling plan can be decided, including the optimal lot-sizes of supplier, production, and delivery. In the effectiveness test which considers 3 types of customer demands and 11 types of company cost structures, the simulated data test results suggest that the proposed methods in this study have excellent performance.

Abstract:This work addresses a single item capacitated dynamic lot sizing problem. We consider backlogging models as well as out-sourcing models to minimize the total cost. The production, holding and backlogging or out-sourcing cost functions considered in This work are arbitrary and time-varying. Due to various capacity constraints, it is possible that no feasible solution exists. We give a necessary and sufficient condition for there to be a feasible solution and show that this condition can be checked in polynomial time. When feasible solutions exist, we show that an optimal solution can be obtained in pseudo-polynomial time with dynamic programming algorithms. We then address polynomially solvable special cases of stockout and conservation models.

Abstract:We present a novel mathematical model and a mathematical programming based approach to deliver superior quality solutions for the single machine capacitated lot sizing and scheduling problem with sequence-dependent setup times and costs. The formulation explores the idea of scheduling products based on the selection of known production sequences. The model is the basis of a matheuristic, which embeds pricing principles within construction and improvement MIP-based heuristics. A partial exploration of distinct neighborhood structures avoids local entrapment and is conducted on a rule-based neighbor selection principle. We compare the performance of this approach to other heuristics proposed in the literature. The computational study carried out on different sets of benchmark instances shows the ability of the matheuristic to cope with several model extensions while maintaining a very effective search. Although the techniques described were developed in the context of the problem studied, the method is applicable to other lot sizing problems or even to problems outside this domain.

Abstract:Recently, remanufacturing has received more and more attention by many manufacturers. It is economical to schedule manufacturing and remanufacturing on the same single product line due to setup cost saving. In this paper, we extend the classical economic lot scheduling problem to schedule the manufacturing and remanufacturing on the same single product line. We assume that the demand rate and return rate are constant and the product line has limited capacity of manufacturing and remanufacturing. We employ the Common Cycle approach to coordinate manufacturing with remanufacturing such that the total cost of per unit time is minimized. Furthermore, many numerical examples are presented to show the effects of return rate on the performance of this manufacturing/remanufacturing hybrid system.

Abstract:Dynamic lot sizing problem for systems with bounded inventory and remanufacturing was addressed. The demand and return amounts are deterministic over the finite planning horizon. Demands can be satisfied by manufactured new items, but also by remanufactured returned items. In production planning, there can be situations where the ability to meet customer demands is constrained by inventory capacity rather than production capacity. Two different limited inventory capacities are considered; there is either bounded serviceables inventory or bounded returns inventory. For the two inventory case, we present exact, polynomial time dynamic programming algorithm based on the idea of Teunter R, et al. (2006).

Abstract:In this paper, we address the capacitated dynamic lot sizing problem arising in closed-loop supply chain where returned products are collected from customers. These returned products can either be disposed or be remanufactured to be sold as new ones again; hence the market demands can be satisfied by either newly produced products or remanufactured ones. The capacities of production, disposal and remanufacturing are limited, and backlogging is not allowed. A general model of this problem is formulated, and several useful properties of the problem are characterized when cost functions are concave. Moreover, this problem is analyzed and solved to optimality using dynamic programming algorithms under different scenarios. It is shown that the problem with only disposal or remanufacturing can be converted into a traditional capacitated lot sizing problem and be solved by a polynomial algorithm if the capacities are constant. A pseudo-polynomial algorithm is proposed for the problem with both capacitated disposal and remanufacturing. The problem with capacitated production and remanufacturing and the problem with uncapacitated production and capacitated remanufacturing are also analyzed and solved. Through numerical experiments we show that the proposed algorithms perform well when solving problems of practical sizes. From the experimental results also indicates that it is worthwhile to expand the remanufacturing capacity only when returned products exist in a relatively long planning horizon, and production capacities have little effect on the remanufacturing plan when the demand is mainly satisfied by the production.
