Abstract:The present study is an attempt to develop commercial economical wear resistant material to replace the existing brake rotor in industries. Composites with dual particle size corundum particles of fine (1–20 µm) and coarse (75–106 µm) in ratio of 1:4, 2:3, 3:2, and 4:1 were prepared using stir casting process. Corundum particles were added in the molten LM30 alloy at 850 °C while the melt was stirred. The microstructure of the developed composites exhibited uniform distribution of corundum particles in the matrix. Addition of corundum particles to the aluminium alloy improved the hardness of the composites. Further, the microhardness analysis of the composites revealed a strong particle matrix interfacial bonding. The wear rate and coefficient of friction of composites reinforced with 20 wt% corundum particles having fine: coarse ratio as 4:1 was 64% and 51% lower than the base alloy, respectively. This composite also exhibited a 7% lower wear rate as compared to commercial grey cast iron specimen used in the brake rotor applications. Wear tracks and wear debris analysis revealed that the wear mechanism is governed by the contact pressure. For the contact pressure of 0.2 MPa, abrasive wear was dominant. At the higher contact pressure of 1.8 MPa, excessive plastic deformation was observed. This indicated the formation of micro cracks and material removal in the form of delamination.
