Abstract:AZ31B magnesium alloy and 6061 aluminum alloy were joined in stable welding process by cold metal transfer welding with ER4043 as filler metal. The microstructure, morphology and phase composition of the welded joints were studied by OM, SEM, EDX and XRD. The results show that weld metal and aluminum substrate are combined with a good interface, while weld metal and Mg substrate are combined with a epitaxial solidification area where the intermetallic compounds of Mg2Al3, Mg17Al12 and Mg2Si are generated. The micro-hardness distribution shows a decreasing trend from Mg side to Al side in the weld. The joint is brittle fractured in the fusion zone of Mg side, where plenty of Mg2Si, Mg2Al3 and Mg17Al12 are distributed continuously.

Abstract:Welding high-strength 6xxx aluminum alloys using a commercial ER4043 filler often results in inferior joint strength. This study investigated the effects of newly developed Al-Si-Mg filler metals with varying Mg (0.6–1.4 wt.%) and Mn (0.25–0.5 wt.%) contents on the microstructure evolution and mechanical performance of high-strength AA6011-T6 plates using gas metal arc welding. Two commercial fillers, ER4043 and ER4943, were used as references for comparison. The results revealed that increasing the Mg and Mn contents in the novel fillers resulted in sufficiently high alloying elements in the fusion zone (FZ), leading to higher microhardness. Under as-welded conditions, the weakest region of the joint was the heat-affected zone (HAZ). The joint strength was almost independent of the filler type and was controlled by the HAZ strength, measuring a UTS of 230 and 241 MPa for ER4043 and the other joints, respectively. The higher Mg contents in the novel fillers promoted the precipitation of a large volume fraction of fine β′′-MgSi in the FZ during post-weld heat treatment (PWHT), resulting in superior strength and higher welding efficiency relative to the reference fillers. The optimal Mg content of the novel fillers was 0.6 wt.%. Increasing the Mn content of the filler metal had an insignificant effect. The FMg0.6 filler with 0.6% Mg achieved the best combination of strength (UTS of 410 MPa) and elongation (6.7%) as well as the highest welding efficiency (94%) after PWHT, among all of the fillers studied. However, the newly developed fillers adversely affected the impact toughness of the joints.

Abstract:The 4xxx series of aluminum fillers are extensively used in aluminum welding owing to their excellent weldability, high cracking resistance, and low melting point. However, joints welded with commercial AA4043 fillers experience low mechanical strength. Therefore, we investigated the performance and mechanical strength of joints welded using newly developed Al-Si-Mg filler metals with different Mg contents (0.6-1.4 wt.%). AA6061-T6 plates were welded as the base metal using a gas metal arc welding process. The microstructures of the welded samples were characterized using optical microscopy, scanning electron microscopy, and transmission electron microscopy. The mechanical properties were characterized by microhardness and tensile testing. The results revealed that the new filler metals exhibited weldability similar to that of the ER4043 reference filler. The Mg concentration in the fusion zone of the new fillers was much higher than that of the reference filler. In the as-welded condition, all the fractures occurred outside the fusion zone. Therefore, all the welded samples exhibited similar mechanical strength, much lower than the base metal. After applying the post-weld heat treatment, the mechanical strength of all joints, regardless of the Mg content, reached the same level as the base metal and achieved 100% welding efficiency. Furthermore, the fusion zones were much stronger than the base metal and fusion zone of the reference filler using the new fillers with high Mg content, thus indicating their significant potential for welding high-strength aluminum structures.

Abstract:In this paper, gas metal arc welding of a CoCrFeMnNi high entropy alloy was performed using 308 stainless steel filler wire. Electron backscatter diffraction and synchrotron X-ray diffraction were used to determine the microstructural evolution, while microhardness mapping and non-contact digital image correlation were employed to assess the local mechanical response across the welded joints. Further, thermodynamic calculations were implemented to support the understanding of the microstructure evolution. Through a systematic analysis of the microstructure evolution and mechanical properties, it is established a correlation between welding process, microstructure and mechanical properties. Besides, this work lays the foundations for the use of low-cost arc-based welding technologies for successful joining and application of welded joints based on high entropy alloys.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part E: Journal of Process Mechanical Engineering, Ahead of Print. 7××× aluminum alloy is a metal with a high tendency to weld cracks. In the welding process, 7××× aluminum alloy wire was seldom used but low strength matching 4××× and 5××× aluminum alloy wire was used for joining, which had poor mechanical properties of welded joints. In this paper, a self-designed low copper 7A48 wire containing scandium was used as filler material for metal inert gas (MIG) welding of 4 mm thick A7N01-T4 aluminum alloy plates. The results show that the A7N01-T4 MIG welded joints were obtained with good seam formation and no crack formation. The equiaxed dendrites in the weld zone were found. The precipitated phases were primarily Mg-rich and Zn-rich, forming a typical 7××× aluminum alloy structure. In the fusion zone, fine equiaxial crystals were found, with a width of about 100 μm. In the heat-affected zone, grains growth occurred and the precipitated phase was dissolved or aggregated. The hardness of the WZ reached 81.7% of that of the base material and the softening of the WZ was not significant. The average tensile strength and elongation of the specimens were 364.9 MPa and 17.5%, respectively. The tensile fracture occurred in WZ and the fracture was dominated by microporous aggregation shear fractures with localized cleavage fractures occurring.

Abstract:The weld joints of sprayed 2195-T6 and cast 2195-T8 aluminium–lithium alloy were created using tungsten inert gas with filler wire. The microstructures and mechanical properties of the weld joints were examined. The results of the microstructure analysis showed that the width of the equiaxed grain zone (EQZ) and the amount of the second phase θ’(Al2Cu) was greater in the weld joint of the cast 2195-T8 Al–Li alloy than that of the sprayed 2195-T6 Al–Li alloy. Tensile testing indicated that failures occurred in the EQZ and partially melted zone (PMZ) for both weld joints. The tensile strength and elongation of the weld joints of the sprayed 2195-T6 and cast 2195-T8 Al–Li alloys were about 68.2%, 89.7%, and 50.7% and 28.3% those of the base metal in the joint, respectively. The cast 2195-T8 Al–Li alloy joint had more pores and cracks, resulting in lower tensile strength and elongation than those in the sprayed alloy. Further, the tensile fracture surface morphology indicated that the fracture mode of the sprayed 2195-T6 Al–Li alloy was a mixed fracture mode dominated by plastic fracture and that of the cast 2195-T8 Al–Li alloy joints was a mixed fracture mode dominated by brittle fracture.

Abstract:In this paper, a metal inert gas (MIG) shielded welding method was used for high-quality welding of 6063-T6 aluminum alloy sheet with a thickness of 2.5 mm. The welding process of MIG welding was accurately simulated and the welding temperature field and thermal cycle curve were calculated using a combination of Gaussian body heat source and double ellipsoidal heat source. As the welding current increased from 75 A to 90 A, the reinforcing phase precipitated under the microstructure of the joint gradually became larger and re-solidified into the body, resulting in a reduction in mechanical properties. When the welding current is 85 A, the pitting resistance of weld forming and weld area reaches its optimum. At this time, the tensile strength of the joint is up to 110.9 MPa, the elongation is up to 16.3% and the Vickers Microhardness is up to 46.9 HV.

Abstract:Al-Mg-Sc, Al-Si-Sc and Al-Zn-Mg-Cu-Ti/TiB2 alloy welding wires are prepared to evaluate their weldability toward the high strength 7075 aluminum alloy. The microstructure and the mechanical properties of the welding joints were studied by optical microscope (OM),scanning electron microscope (SEM), transmission electron microscope (TEM), hardness test and tensile test. The results showed that the welding wires of Al-Si-Sc alloy and Al-Zn-Mg-Cu-Ti/TiB2 alloy exhibit good weldability, while that of Al-Mg-Sc alloy is of relatively poor weldability due to the existence of hot cracks. The welding joint using Al-Zn-Mg-Cu-Ti/TiB2 alloy welding wire has the highest ultimate strength of 300 MPa, while the ultimate strength of the welding joints using Al-Mg-Sc and Al-Si-Sc alloy welding wires are 200 MPa and 144 MPa, respectively. The weld zone formed by Al-Zn-Mg-Cu-Ti/TiB2 alloy welding wire consists of fine equiaxed grains with sizes around 15 µm, which are associated with the modification of the Al3Ti and TiB2 particles. The low-cost Al-Zn-Mg-Cu-Ti/TiB2 alloy welding wire has good application potential in the welding of 7000 series ultra-high strength aluminum alloy, due to its excellent weldability and good mechanical properties.

Abstract:In this paper, MIG welding–brazing was employed to join a 1.5-mm-thick 6060 aluminum alloy and a 2-mm-thick galvanized steel, using a 1.2-mm ER4043 welding wire as the filler. The microstructure, phase structure, and element distribution of the welded joint interface layer were analyzed using SEM, XRD, and EDS. The tensile strength of the joint and the hardness distribution of the interface layer were tested. The study found that when the welding current was around 60 A, the interface layer formed optimally, and the tensile strength of the welded joint reached a maximum value of approximately 200 MPa. During the welding process, an intermetallic compound (IMC) Fe 2 Al 5 with lower free energy was formed at the joint interface. As aluminum atoms continuously diffused toward the steel side and reacted with iron, a compound FeAl 3 precipitated on the side closer to aluminum.

Abstract:The microstructure and tensile mechanical properties of multi-layer multi-channel TIG welded joints of Al-Zn-Mg alloy plates were studied in this paper. The mechanical properties of the welded joint including microhardness and tensile performance were tested, respectively, while the microstructure was observed by scanning electron microscope, energy dispersive spectrometer, x-ray diffractor and transmission electron microscope. A short rod-shaped MgZn2 phase and a strip-shaped Al3Mg2 phase were found in the intergranular column of the weld seam, and an ellipsoidal MgZn2 phase was found in the intragranular column. The EDS test results of the micro-fracture and the fracture surface of the tensile specimen indicated that these particles could act as a strengthening phase or a crack source during the tensile fracture process. In addition, the distribution of microhardness in the weld zone was investigated.

Abstract:In this paper, metal inert gas (MIG) welding of 6082-T6 aluminum alloy with a thickness of 4 mm was simulated using a double ellipsoidal heat source. Based on the simulation results, the evolution of the microstructure, the strengthening mechanism of mechanical properties, and the corrosion characteristics of the welded joint were studied further. The thermal cycle curve of the welded joint was obtained through numerical simulation. When the heat input was 2.34–2.75 KJ/mm, the temperature of the welded joint reached the melting point of the material. With the increase in welding heat input, the weld metal (WM) organization changed from the dendrite to the cellular crystal transformation and presented a uniform distribution. The precipitation of the strengthened phase was inhibited at 2.75 KJ/mm. When the heat input changed from small to large, the tensile strength and toughness first increased and then weakened. Dimple distribution of tensile fractures was observed with a scanning electron microscope. When the welding heat input was 2.57 KJ/mm, the mechanical properties of the joint were the best. The tensile strength can reach 76.62% of the base material, and the elongation after breaking can reach 59.38% of the base material. However, it was concluded through studying electrochemical corrosion that the corrosion resistance of welded joints under this parameter was the worst. This may be caused by the presence of Cu, Fe, Si, Mg, and other compounds, and was proven to be Mg2Si through EDS analysis.

Abstract:Weldability studies on high entropy alloys are still relatively scarce, delaying the deployment of these materials into real-life applications. Thus, there is an urgent need for in-depth studies of the weldability of these novel advanced engineering alloys. In the current work, an as-cast Fe42Mn28Co10Cr15Si5 metastable high entropy alloy was welded for the first time using gas tungsten arc welding. The weld thermal cycle effect on the microstructure evolution over the welded joint was examined using electron microscopy in combination with electron backscatter diffraction, synchrotron X-ray diffraction analysis, and thermodynamic calculations. Furthermore, tensile testing and hardness mapping were correlated with the microstructure evolution. The microstructure evolution across the joint is unveiled, including the origin of the ε-h.c.p. phase at different locations of the material. Different strengthening effects measured throughout the joint are associated with the weld thermal cycle and resulting microstructure. A synergistic effect of smaller grain size of the ε-h.c.p. phase in the fusion zone, overturns the reduced volume fraction of this phase, increasing the local strength of the material. Moreover, the brittle nanosized σ phase was also found to play a critical role in the joints’ premature failure during mechanical testing.

Abstract:This paper reports a study on the effect of heat input on the microstructure and mechanical properties of dissimilar aluminium alloys joint by MIG welding. The two alloys used are 6N01S-T5 and 7N01P-T4. The 6N01S-T5 alloy exhibited two distinctive sub-zones within its heat affected zone, with the one adjacent to the unaffected parent alloy being the weakest during tensile deformation. The remarkable reduction in the mechanical properties in the weakest region is attributed to the transformation of the precipitates upon welding from smaller sized β″ and β′ precipitates with strong strengthening effect to larger sized β precipitate. The 7N01P-T4 alloy exhibited nucleation of new grains, dissolution of precipitate, and loss of strength in the heat affect zone.

Abstract:Metal inert gas arc welding process was implemented to join 6063T6 wrought alloy and ADC12 die-casting alloy using ER4047 filler metal. The microstructure of the weld seam and weld interface was investigated. The bonding strength of the butt joints was tested by Charpy U-notch impact test and tensile test. The results showed that a sound welding butt joint with finely silicon particles and excellent mechanical properties was formed, and the size of the silicon particles was nearly 2 μm. Compared with 6063T6 wrought alloy, the impact absorbing energies and the tensile strengths of the butt joint were higher and reached 1.173 kJ/cm 2 and 205 MPa, respectively, and the fractures of all tensile specimens occur at the 6063T6 aluminum.

Abstract:2219-C10S and 2219-CYS aluminum alloys are 2219 aluminum alloys with different heat treatment processes, and they have been widely used in the aerospace industry. In the present study, 2219-C10S and 2219-CYS aluminum alloys were butt-welded by three-layer tungsten inert gas arc welding (with the welding center of the third layer shifted toward the CYS side), and the microstructure characteristics and mechanical properties of the welded joint were investigated. The lamellar θ′ phases, the bulk or rod θ phases, and the coarse rod-shaped or pancake-shaped Al-Cu-Fe-Mn phases coexisted in the two aluminum alloys. The Cu content of the α-Al matrix and the distribution of eutectic structures of different welding layers in the weld zone (WZ) were varied, implying that the segregation degrees of the Cu element were different due to the different welding thermal cycles in different welding layers. The microhardness values of the CYS side were much higher than those of the C10S side in each region on both sides of the joint. The tensile test deformation was concentrated mainly in the regions of WZ and the over aged zone (OAZ), where the microhardness values were relatively low. The main deformation concentrated region was transferred from the CYS side to the C10S side with the increase in the tensile load during the tensile test. The fracture behavior of the tensile test showed that the macroscopic crack initiated near the front weld toe had gone through the crack blunt region, the shear fracture region of the partially melted zone (PMZ), and the shear fracture region of OAZ. Meanwhile, the fracture characteristics gradually evolved from brittle to ductile. The concentrated stress and the dense eutectic structure in the region near the front weld toe of the C10S side contributed to the fracture of the joint. The shift of the welding center of the third layer to the CYS side resulted in two effects: (i) the microhardness values from the middle layer to the top layer in the PMZ of the CYS side were the most significantly increased and (ii) the distance between the front weld toe and the fusion line of the CYS side was significantly larger.

Abstract:The 18 mm thick Q235A low carbon steel plates were welded via the ultra-narrow gap metal active gas arc welding (ultra-NGMAGW) and narrow gap submerged arc welding (NGSAW), and the microstructure and mechanical properties of the welded joints' area were characterized. The results showed that there is acicular ferrite (AF) in the weld zone of the joint obtained via the ultra-NGMAGW. The AF grains are fine and have a great difference in growth direction, resulting in high local dislocation density. However, there is no AF in the welded joint obtained via the NGSAW. Using numerical simulation analysis of the temperature field distribution and the thermal cycle curve in the welding process of the ultra-NGMAGW, it was found that the mechanism of microstructure evolution is that during the welding process of the ultra-NGMAGW, the heat input is low, the cooling rate is quick, and the residence time in the high temperature region is short. Therefore, pearlite with coarse grains is basically not formed. AF nucleates in different directions with inclusions as the core. The tensile strength of the weld joint obtained via the ultra-NGMAGW is 643 MPa, which corresponds to 139% of that of the base metal, and 132% of that obtained via the NGSAW. The ultra-NGMAGW joints exhibited better tensile strength and higher microhardness than the NGSAW joints, which is mainly due to the existence of AF.

Abstract:The effective connection of 1050 Al and AZ31 Mg was realized by magnetic pulse welding. The maximum tensile-shear force of the dissimilar Al/Mg metal lap joint reached 97% of that of the 1050 Al alloy base material by optimizing the process parameters. The microstructure of dissimilar Al/Mg welded joints was analysed by Scanning Electron Microscope (SEM), Energy Dispersive Spectrometer (EDS) and Electron Backscattered Diffraction (EBSD). The results show that the key to obtaining high shear strength of Al/Mg dissimilar metal joints is mainly due to the following two reasons. On the one hand, grain refinement and element interdiffusion occur at the interface. On the other hand, no intermetallic compounds are formed at the interface.

Research on Microstructure and Mechanical Properties of Square Wave Alternating Current Tungsten Inert Gas Welded Joints in 2219-T6 Aluminum Alloy

Abstract:Square wave alternating current (AC) tungsten inert gas (TIG) welding possesses great advantages in welding stability, quality, flexibility, and cost in manufacturing thin-walled propellant storage tanks with 2219-T6 aluminum alloy. To solve the welding engineering problem of 4 mm-thick plates made by square wave AC TIG welding, we conducted process optimization experiments and performed common microstructure analysis and mechanical property testing. Tensile strength and microhardness reaching 63.8 and 83.1% of the base material appear in the optimal weld. The dendrite morphology, grain size, and eutectic content of all welds were compared and analyzed with optical microscopic observation, image segmentation, and grayscale statistics. The obtained quantitative results interpret the macroscopic properties of the optimal weld from a microscopic perspective. Shallow and uniform equiaxed dimples, evident tearing ridges, and second-phase particles were detected in the tensile fractures. Reticular, granular, and lath eutectic ( α (Al) + CuAl 2 ) were found in the interior and boundaries of dendritic solid solution ( α (Al)). Unexpectedly, the epitaxial growth of the columnar grains was inconspicuous or absent in all welds. Uniform and fine equiaxed grains occupy almost all welds of different process parameters, while the G/R ratio of these welds reaches 15-23 °C·s/mm^2, under which the equiaxed crystals should not have formed. We attributed the grain refinement in these welds to the secondary phase particles in base metal. They are broken into fragments during the multi-pass rolling process of plates, remain semi-dissolved under a fast cooling rate, and provide adequate heterogeneous nuclei for melt solidification. A further SEM and EDS test to base metal and secondary phase particles confirmed our findings and speculations. These results suggest that in the molten pool with sufficient heterogeneous nucleation, the mechanical blocking effect of heterogeneous nucleation may interfere with the thermodynamic effect of welding heat input and speed on grain structure.

Abstract:Wire-filled tungsten argon arc welding was carried out on LA141 alloy plates with specially prepared homogenous welding wires in an argon gas protection device. The microstructure and mechanical properties of joints were described and analyzed. The results show that the apparent quality and formability of welding seams are excellent, the lithium burning loss of joints is controlled effectively. The composition and microstructure of joints are relatively uniform which can be divided into base metal zone, heat-affected zone, transition zone and fusion zone, the transition zone plays a key role in the joint performance which be reflected in the smooth transition distribution of joints hardness and the improvement of the consistency for joints structure and performance. After post-weld heat treatment, the comprehensive properties of welded plates are further improved with a tensile strength of 124 MPa and an elongation of 16 %, the hardness distribution becomes more even.

Abstract:This study investigated the changes in microstructure and mechanical properties of gas tungsten arc welded 7075 aluminum alloy joints using ER5356 and ER7150 filler wire subjected to post-weld heat treatment. The microstructure and mechanical property evolution of the welds was analyzed by both thermodynamics calculations and experimental methods. After welding, alloying elements segregated in the inter-dendritic regions, resulting in the formation of excessive intermetallic compounds. Within the welds of 7075 aluminum alloy with ER5356 filler material, the inter-dendritic region was primarily composed of the T-AlCuMgZn phase. In contrast, in the welds of 7075 aluminum alloy with ER7150 filler material, this region consisted of a eutectic mixture containing α-Al, T-AlCuMgZn, and η-MgZn 2 phases. The α-Al matrix experienced limited supersaturation due to the presence of these inter-dendritic intermetallic compounds, which could not dissolve during the post-weld aging treatment. As a comparison, post-weld solutioning and aging treatment significantly improved the ultimate tensile strength of the joints. Among all the samples, the 7075 + ER7150 sample subjected to post-weld solutioning and aging treatment exhibited the highest strength and elongation, primarily attributed to the complete dissolution of the inter-dendritic intermetallic compounds and the formation of fine precipitates.
