Abstract:CALPHAD-guided design methodology was used to develop a novel lightweight Al-Ti-Nb alloy with nearly 50% in-situ formed trialuminide reinforcement. After compositional optimization, we selected Al87.5Ti6.25Nb6.25 (at.%) as the experimental alloy composition and subjected it to a 24-hour homogenization heat treatment at 475°C for attainment of equilibrium, guided by DSC and CALPHAD-derived melting point data. Phase and microstructure analysis revealed a microstructure with approximately 50% volume of an FCC Al-rich matrix and 50% trialuminide phases for strengthening. The experimental onset melting point of the Al-rich matrix was determined to be 647°C, significantly surpassing Al-Si based high-temperature alloys (577 ℃), showcasing the potential of this alloy as a high-temperature structural material. Nanoindentation tests demonstrated exceptional mechanical properties, with a microhardness of 3350MPa that not only outperformed 7075 Al alloy, A390 Al-Si alloy, and commercially pure Ti but also exceeds the levels of Ti-6Al-4V alloy at nearly 28% lower density. The study's significance lies in its integration of CALPHAD predictions and meticulous microstructural investigation, offering an effective approach for the design and characterization of novel Al-based alloys.

Abstract:A fully dense in situ Al3Ti–Al2O3 intermetallic matrix composite containing about 30 vol% Al2O3 particles was prepared by combining squeeze casting with combustion synthesis using the chemical reaction between TiO2 and Al. The microstructure of the in situ composite was examined using x-ray diffraction, scanning electron microscopy, and transmission electron microscopy techniques. Compressive behavior of the composite was investigated in the temperature range of 25–600 °C and compared with that of the as-cast Al3Ti alloy. The in situ formed spherical α–Al2O3 particles with a size of 0.2–1 μm were uniformly distributed in the Al3Ti matrix. The grain size of the Al3Ti matrix containing a small amount of Al2Ti precipitate was 2–10 μm. The compressive strength of the in situ composite was about 6–9 times that of the as-cast monolithic Al3Ti alloy and could be maintained at temperatures up to 600 °C. This was mainly attributed to the fine grain size of Al3Ti matrix and the rule of mixture strengthening of Al2O3 particles. The existence of Al2Ti phase and high dislocation density in the matrix also contributed positively to the composite strength.
Coupling CALPHAD Method and Entropy-Driven Design for the Development of an Advanced Lightweight High-Temperature Al-Ti-Ta Alloy

Abstract:In this study, a new lightweight Al-Ti-Ta alloy was developed through a synergistic approach, combining CALPHAD methodology and entropy-driven design. Following compositional optimization, the Al87.5Ti6.25Ta6.25 (at.%) alloy was fabricated and isothermally heat-treated at 475 °C for 24 h to attain equilibrium. X-ray diffraction (XRD), scanning electron microscopy (SEM), and differential scanning calorimetry (DSC) analyses revealed a dual-phase microstructure comprising a 50 vol.% FCC matrix enriched in Al and 50 vol.% Al3(Ti,Ta)-type intermetallic phase (IP). Notably, the FCC phase exhibited a high-melting transition temperature of 660 °C, surpassing conventional Al-Si cast alloys. Phase-specific nanomechanical properties were evaluated using Nanoindentation. Microindentation tests demonstrated exceptional microhardness of approximately 3300 MPa. These results indicate the alloy's superior hardness compared to conventional alloys such as Al-Si (A390), 7075 Al alloy, and CP-Ti, even exceeding Ti-64 alloy at a 15% lower density. The alloy's stability under prolonged heat treatment at 475 °C, reflected by stable phases, microstructure, and mechanical properties, highlights its enhanced thermal stability, which can be attributed to entropy-driven phase stabilization. This study underscores the effectiveness of integrating entropy-driven design strategy with CALPHAD predictions for the accelerated development of advanced Al-based alloys.

Abstract:In this work, we propose a strategy for high-throughput design and development of compositionally complex alloys combining theoretical and experimental alloy screening. This methodology was applied for the exploration of the (Co 2 CrFeNi 2 ) 1- x - y Ti x Al y subsystem of so-called high entropy superalloys in the Al–Co–Cr–Fe–Ni–Ti alloy system. Alloy design was guided by thermodynamic calculations based on the CALPHAD approach. The evolution of the microstructure with increasing Al and Ti content was analyzed in the as-built, homogenized and age-hardened conditions by means of scanning electron microscopy, energy-dispersive X-ray spectroscopy and electron backscattered diffraction. Additionally, the evolution of the sample hardness with increasing Al and Ti contents was determined for all conditions. Based on the experimental results, the reliability of the CALPHAD calculations was assessed. Generally, a good agreement between calculations and experiments is achieved in the homogenized state. In the aged conditions, the CALPHAD predictions of the precipitation processes are partly inaccurate and need improvement. Optimal Al and Ti concentrations are derived for age hardening through L1 2 and combined L1 2 + B2 precipitations.

Abstract:This study investigates a novel methodology to intricately craft a HAMMC and thoroughly examine its multifaceted mechanical and tribological characteristics. By combining silicon carbide (SiC) and fly ash as reinforcements, a unique identity is bestowed upon this hybrid composite, enhancing its structural integrity and functional attributes. Stir casting is the chosen methodology for fabricating this composite, favored for its economic viability and suitability for large-scale manufacturing. In this research, the emphasis is on developing a cost-effective composite that not only meets stringent economic considerations but also exhibits improved material properties. Within the realm of hybrid metal matrix composites, the well-regarded Al6061 takes on the role of the matrix material, while the synergistic inclusion of fly ash and SiC serves as reinforcing constituents. Three specimens with compostion 90% Al6061 + 5% SiC +5% Fly ash, 90% Al6061 + 10% SiC +6% Fly ash and 90% Al6061 + 15% SiC +7% Fly ash were fabricated. To unravel the intricacies of the fabricated Al6061 metal matrix composite, comprehensive tests are employed. These tests, including the Pin-on Disc test, Scratch test, Rockwell Hardness test, and Charpy Impact test, collectively work to unveil the nuanced tribological and mechanical behaviors encapsulated within this innovative alloy. The results indicated significant improvement in wear resistance in specimen comprising 78% Al6061 + 15% SiC +7% Fly Ash and volumetric loss found to have 0.96 g. Superior hardness characteristics and enhanced abrasion resistance found in 78% Al6061 + 15% SiC +7% Fly Ash than other two specimens. The highest impact strength exhibited in 90% Al 6,061 + 5% SiC +5% Fly ash specimen.

Abstract:After almost three decades of intensive fundamental research and development activities, intermetallic titanium aluminides based on the ordered γ-TiAl phase have found applications in aircraft and automotive engine industry. The advantages of this class of innovative high-temperature materials are their low density and their good strength and creep properties up to 750°C as well as their good oxidation and burn resistance. Advanced TiAl alloys are complex multi-phase alloys which can be processed by ingot or powder metallurgy as well as precision casting methods. Each process leads to specific microstructures which can be altered and optimized by thermo-mechanical processing and/or subsequent heat treatments. The background of these heat treatments is at least twofold, i.e. concurrent increase of ductility at room temperature and creep strength at elevated temperature.

Abstract:The high cost of development and raw materials have been obstacles to the widespread use of titanium alloys. In the present study, the high-throughput experimental method of diffusion couple combined with CALPHAD calculation was used to design and prepare the low-cost and high-strength Ti-Al-Cr system titanium alloy. The results showed that ultra-fine α phase was obtained in Ti-6Al-10.9Cr alloy designed through the pseudo-spinodal mechanism, and it has a high yield strength of 1437 ± 7 MPa. Furthermore, application of the 3D strength model of Ti-6Al-xCr alloy showed that the strength of the alloy depended on the volume fraction and thickness of the α phase. The large number of α/β interfaces produced by ultra-fine α phase greatly improved the strength of the alloy but limited its ductility. Thus, we have demonstrated that the pseudo-spinodal mechanism combined with high-throughput diffusion couple technology and CALPHAD was an efficient method to design low-cost and high-strength titanium alloys.

Abstract:In this study, a Co-30Ni-10Ti-2Ta-3Al (30Ni3Al) alloy with high γ′ phase dissolution temperature (1215°C), excellent mechanical properties, and low density (8.46 g/cm 3 ) was developed based on the thermodynamic database of Co-based high-temperature alloys established by our group. Compositional design and microstructure control were achieved through the utilization of thermodynamic phase diagrams and phase fractions. It is found that the addition of 2 at.% Ta significantly improves the γ′ phase fraction and solvus while maintaining a suitable working window. However, a rafting trend of γ′ phase was observed as heat treatment for a long time at 750°C. By introducing 3 at.% Al and 30 at.% Ni into the optimized Co-10Ti-2Ta master alloy, the rafting of the γ′ phase was effectively suppressed. Benefiting from the fine, stable, high volume fraction γ′/γ microstructure, the 30Ni3Al alloy demonstrates compressive yield strengths of approximately 1487±7 MPa and 1319±13 MPa at room temperature and 600°C, respectively. The superb mechanical property at high temperatures can be attributed to the work-hardening effect resulting from the interactions of superattice stacking faults in γ′ phase.

Abstract:The strength and ductility of transition metallic element alloyed Al alloys could be inevitably and severely weakened if these elements appeared as coarse intermetallics. Present studies aimed to optimize the morphologies and sizes of these intermetallics via composition design and process selection so as to decrease their detrimental effects to the properties. It is shown that the dendritic α-Al(Fe,TM)Si phase solidified as primary phase can be refined into small dendrites or micro- and submicro-sized particles via controlling the cooling rate and alloy composition, and this phase exhibits better heat resistance. After spark plasma sintering (SPS) the atomized alloy powders, the bulk aluminum matrix composites (AMCs) were successfully prepared and well strengthened by the uniformly distributed particulate α-Al(Fe,TM)Si phase. These sintered bulk composites also possess good heat resistance that might facilitate their application for some heat-resistant parts. The transmission electron microscope (TEM) and high-resolution TEM (HRTEM) results indicate these α-Al(Fe,TM)Si phases possesses body-centered-cubic structure with a lattice constant of 1.25 to 1.27 nm. The solidification or phase formation of these alloys is discussed as well as the densification process for the SPS of powders. The present studies indicate a possibility to prepare in situ small dendritic/particulate α-Al(Fe,TM)Si phase reinforced AMCs by using the casting process and controlling the normal impurity elements in Al alloys.

Abstract:Metallic parts working under stringent conditions of creep, fatigue and corrosion when subjected to high temperatures for long durations lead to adverse changes in their structure, leading to unprecedented failures. This demands the development of materials with special surface requirements, apart from developing new materials. This paper envisaged to enable in-situ development of titanium aluminide intermetallic (IMC) on the surface of Al-alloys via friction stir processing coupled with fusion welding – a hybrid approach. Thermal kinetics of the Al-Ti metallurgy significantly depends on precise control of fusion welding speed. For this purpose, a linear slide was developed which could automatically vary and control fusion welding speed. The slide could mount and clamp the welding torch and deposit weld bead at various levels of speeds at a controlled rate. The effect of bead deposit on the in-situ development of titanium aluminide was investigated and a new method for surface development of titanium aluminide on aluminum substrate was assessed and proposed. Results of certain experiments showed increase in hardness upto 155HV and led to the formation of hard phases and potential formation of IMCs in localized regions. It is anticipated that this route could be a promising one, should the numerous parameters be fine-tuned.

Abstract:Viability of reinforcing the Al 6061 matrix using AlCrFeNi and AlCrFeNiTi High Entropy alloy (HEA) particles were investigated. BCC, A2 and TiC phase were observed in both alloys after 12 hours of milling. Insitu TiC formation happened during mechanical alloying in AlCrFeNiTi HEA powders. Selected area diffraction patterns (SADP) were employed in transmission electron investigations to authenticate the presence of distinct phases, affirming their existence within the studied material. Fabricated composites exhibit evenly spaced grains with homogeneous particle dispersion. In comparison to its equivalent, a composite reinforced with AlCrFeNiTi‐C particles exhibits greater grain refinement. Benefiting from dispersion strengthening and grain refinement, both Metal Matrix Composites (MMCs) showcase enhanced attributes. In the case of Al6061/AlCrFeNiTi‐C MMC, a remarkable 25% boost in ultimate tensile strength is achieved, accompanied by a substantial 141.6% improvement in hardness. Abstract:Due to their light weight and outstanding mechanical properties at high temperatures, Ti3Al-based intermetallic alloys have driven increasing interest from both academia and industry; however, when additive manufacturing (AM) is applied to them, the outcome is hardly satisfying. In this work, we report a crack-free Ti3Al-based alloy fabrication by laser powder bed fusion (LPBF) using a mixture of a commercial Ti-48Al-2Cr-2Nb powder and a pure Ti powder. With the aid of a high cooling rate during LPBF, the as-built sample shows a ductile β phase with some partially-melted particles. After the heat treatment, partially-melted particles were dissolved, and the sample showed equiaxed α2 precipitates in the β matrix. The hardness was 515 ± 38 HV in the as-built sample and 475 ± 37 HV in the heat-treated sample. This study shows a novel strategy to fabricate crack-free Ti3Al-based alloy using LPBF from powder blends.

Design and Characterization of a Novel NiAl‐(Cr,Mo) Eutectic Alloy

Abstract:To enhance the mechanical properties of NiAl‐(Cr,Mo) in‐situ composites for high‐temperature structural use, achieving a regular eutectic microstructure is crucial. A novel alloy with a composition of Ni 30.6 Al 36 Cr 31.4 Mo 2 has been developed that exhibits a significantly reduced solidification interval compared to well studied alloys such as Ni 33 Al 33 Cr 28 Mo 6 . This advancement results from using the in‐house developed alloy design tool PyMultOpt and CALPHAD analysis to minimize the solidification interval. The refined alloy demonstrates a theoretical solidification interval of 0 K. These results are verified with differential scanning calorimetry (DSC) measurements at different heating rates for the new alloy and compared with the established alloy Ni 33 Al 33 Cr 28 Mo 6 . The small solidification interval leads to an uniform eutectic microstructure consisting of a (Cr,Mo)‐phase embedded in the NiAl‐matrix without primary NiAl dendrites present. This indicates that deviating from the stoichiometric NiAl composition results in a significantly lower solidification interval and thus in an actual eutectic composition of the NiAl‐(Cr,Mo) system. Abstract:In conjunction with bare metal single laser track validation experiments, a computational framework is proposed to accelerate the design and development of new additive manufacturing (AM) specific alloys. Specifically, Additive Manufacturing-Computational Fluid Dynamics (AM-CFD) and Calculation of Phase Diagram (CALPHAD), were combined to predict location-specific β→α phase transformation for a new Ti-Al-Fe-alloy. This modeling work was validated by rigorous spatially resolved synchrotron-based X-ray diffraction measurements. This framework reasonably predicts the melt pool and heat affected zone features in the experiment and reveals their significance in actual AM conditions. This framework can be applied for rapid and comprehensive evaluation of location-specific thermal history, phase, microstructure, and properties for new AM titanium alloy development.
Microstructure, Phase Formation and Heat-Treating of Novel Cast Al-Mg-Zn-Cu-Si Lightweight Complex Concentrated Aluminum Based Alloy

Abstract:In the current work, a novel complex concentrated aluminum alloy is designed and studied. In order to investigate the unknown region of the multicomponent phase diagrams, thermo-physical parameters and the CALPHAD method were used to understand the phase formation of the Al58Mg18Zn12Cu5Si7 at.% (Al47.4Mg13.3Zn23.8Cu9.6Si6wt.%) alloy with a low-density of 2.63 g/cm3. The CALPHAD methodology showed good agreement with both the investigated microstructure and the thermodynamic parameters. The designed alloy was manufactured using an induction furnace and pour mold casting process. This study avoids the use of expensive, dangerous or scarce alloying elements and focuses instead on the utilization of widely available relatively cheaper elements. The microstructural evolution as a function of the heat-treatment was studied by means of different microstructural characterization techniques. The hardness, compressive strength and electrical conductivity of the as-cast and heat-treated alloy at room temperature were studied and correlated with the previously characterized microstructure. The alloy is characterized by a multiphase microstructure with major α-Al matrix reinforced with various secondary phases. In terms of mechanical properties, the developed alloy exhibited a high hardness value of 249 Vickers and compressive strength of 588 MPa. The present work provides a valuable insight for researchers, who aim to design and produce industry-like Aluminum based complex concentrated alloys (CCAs).

Abstract:Aluminum alloy A356-xTiB 2 (x = 1, 2, 3, 4 wt%) in-situ nanocomposite brake discs were fabricated using a flux-assisted synthesis process, coupled with intensive high-shear (HS) mixing and vertical centrifugal casting techniques. The microstructure of the nanocomposites, along with the size and distribution of in-situ TiB 2 particles within the brake disc was characterized using an optical microscope (OM), scanning electron microscope (SEM) and transmission electron microscope (TEM). The nanocomposites exhibited fine α-Al phases, eutectic Si needles and clusters of TiB 2 particles. The addition of TiB 2 particles changed the dendritic structure of the α-Al phase into the cellular structure. The TEM analysis confirmed the presence of nano-sized TiB 2 particles and their clusters within the matrix and eutectic regions. Notably, there were no significant variations in the volume fraction of TiB 2 from the inner to outer regions of the disc. As a result, a slight decrease in the hardness was noticed from the outer to inner periphery along the radial direction of the disc. Tensile and compressive strength was increased with TiB 2 content upto 3 wt%, similarly trend was observed in the wear rate of the composites. However, a decrease in mechanical properties was observed in the 4 wt% TiB2 composites, likely due to the presence of large TiB2 agglomerates and their debonding from the matrix during the testing.

Microstructure and Mechanical Properties of a Novel Al-Mg-Sc-Ti Alloy Fabricated by Laser Powder Bed Fusion

Abstract:(TiH2 + ScH3)/Al-Mg composite powders with different Ti contents were produced by ball milling. These composite powders were fabricated to cube and cuboid shape samples via a laser powder bed fusion process with optimal processing parameters. The TiH2 and ScH3 particles underwent dehydrogenation during the laser powder bed fusion process, and these composite powders ultimately formed Al-Mg-Sc-Ti alloys. The relative density, printability, microstructure, hardness and tensile properties of these alloy samples were investigated. The results show that these Al-Mg-Sc-Ti alloys have lower hot-crack sensitivity, having fine equiaxed grains. An Al18Mg3(Ti,Sc)2 intermetallic phase and in situ L12-Al3(Sc,Ti) precipitations formed during the laser powder bed fusion process, which is beneficial for nucleation and dispersion strengthening. The ultimate tensile strength of the Al-Mg-0.7Sc-1.0Ti alloy was 313.6 MPa with an elongation of 6.6%. During the hot isostatic pressing treatment, most of the Mg element precipitated from the matrix and changed the Al3(Sc,Ti) into a Al18Mg3(Ti,Sc)2 precipitate completely. The Al-Mg-Sc-Ti alloys were nearly fully dense after the hot isostatic pressing treatment and exhibited better mechanical properties. The ultimate tensile strength of the Al-Mg-0.7Sc-1.0Ti was 475 MPa with an elongation of 8.5%.

Development of a Low-Density and High-Strength Titanium Alloy

Abstract:Weight reduction is often considered the primary goal in the development of structure materials. A new Ti-8Al-1Cr-1V-0.5Fe-0.1Si (wt.%) alloy with a low-density and a high-strength was developed in this work. The microstructures and mechanical properties of the alloy were investigated in hot-rolled and solution-aging (STA) treatment conditions. The microstructures of the alloy in both states consist of the spherical αp phase, acicular αs phase, and a small amount of β phase. Attributed to such heterogeneous microstructures, the hot-rolled alloy exhibits an outstanding tensile strength of 1046.1 MPa, a total elongation of ~8.3%, and an impressive low density of 4.23 g/cm3. After heat treatment, the alloy also exhibits a similar strength and ductility. A detailed analysis of the deformation modes shows that the numerous dislocations slippages and deformation twinning in the αp phase are the main reasons for the high ductility, and the acicular αs phase provides the alloy with high strength after heat treatment. This newly developed alloy is a potential material for various structural applications.

In Situ Formation of Al3Ti and Its Effects on the Microstructure, Hardness and Tribological Properties of Al Matrix Composites with Various Ti Contents

Abstract:At present, Al matrix composites (AMCs) have drawn much attention owing to their light weight, high specific strength, high thermal conductivity, and superior excellent wear resistance, which endows them with great potential in the aerospace, automobile and military industries. In this study, AMCs with different Ti contents (0, 5 and 10 vol.%) were prepared by powder metallurgy. During the sintering, Al3Ti particles were in situ formed in the Al matrix. It was found that the Ti completely reacted with the Al matrix and formed fine in situ Al3Ti particles in Al-10Ti, while some large Ti-Al3Ti core-shell formed in Al-5Ti due to the incomplete reaction between the Ti and the Al matrix. Furthermore, the hardness of the composites was significantly improved by the in situ formed Al3Ti particles, reaching 143.3 HV in Al-5Ti and the highest value at 331.2 HV in Al-10Ti, respectively. The wear resistance of the composites is remarkably enhanced by Al3Ti particles compared to the unreinforced Al. Al-5Ti has the highest wear resistance among the samples. The wear resistance of the Al-10Ti composite becomes slightly deteriorated compared to Al-5Ti due to the brittle nature of Al3Ti, which leads to a three-body abrasive wear.

Abstract:Current research work emphasizes on the development of particulate titanium aluminide (TiAl), an intermetallic class of material, through mechanical alloying (MA) from elemental powders and usage of same as reinforcement in AA6061 aluminum matrix to enhance its mechanical and tribological performance. TiAl, being a light weight, strong and abrasion-resistant material, is found to be a suitable candidate to replace dense ceramic-based reinforcements in aluminum composite. Friction stir processing (FSP), a well-established surface severe plastic deformation tool, is used to develop the composite in this study. Several strategies on improving the stirring action and particle distribution during FSP is employed and their scientific effect is studied in detail. Microstructural evolution was studied through scanning electron microscopy (SEM) combined with electron backscattered diffraction (EBSD) analysis which revealed uniform particle distribution of reinforcement in the friction stir processed (FSPed) zone with 88.23 % reduction in grain size of composite as compared to base material. Hardness studied showed an increase in the hardness by 33 % for composite material as compared to un-reinforced FSPed material, showing the positive effect of reinforcement alone on the mechanical strength of the material. Tensile results showed an improvement in yield tensile strength from 156 MPa in base to 186.8 MPa in the composite material without significant compromise in the ductility 26.86 % for composite and 28.14 % for base. Mechanisms aiding uniform particle distribution, and the reasons for improvement in mechanical performance of the developed composite is discussed in detail with the help of microstructural studies and post-deformation fractograph.
