Abstract:<p>Bio-inspired conception is prevailing in structure design due to its mechanical promotion. In this study, crashworthiness analyses of twelve patterns of hexagonal prismatic tubes were numerically investigated by means of Finite Element method, including original hexagonal tube (OHT), full triangular hexagonal tube (FTHT), internal clone hexagonal tube (ICHT), double filled hexagonal tube (DFHT) and their reinforced hierarchical structures. Key crashworthiness indexes of different structures were compared with each other in detail. Corresponding formulas to predict the mechanical performance were derived representatively. As confirmed by both theoretical solutions and numerical results, the energy absorption capacity and deformation modes of the bio-inspired hexagonal prismatic tubes are superior to those of the original ones. Although they contribute substantially to the improvement of energy absorption ability, the different reinforcement ways show their different merits. Self-similar hierarchical designs can greatly increase the stability of the axial collapse process. While the lattice enhancement designs show higher SEA. All achievements in this study provide significant guidelines in the reinforcement design of lightweight structures.</p>

Abstract:<p>Bio-inspired structures have gained more and more concerns attributed to their distinct enhancement in energy absorption capacity. This paper experimentally investigates the axial crushing behavior and energy absorption of a second-order hybrid multi-cell aluminum and CFRP (Al/CFRP) hierarchical tube under quasi-static loading. Five various configurations of the hierarchical tubes packing CFRP hollow tubes were designed. The quasi-static compression test was employed to investigate their crushing characteristics, axial collapse and energy absorption behaviors, and further compared with the Al hollow counterparts. The effects of different configurations involving the radial topology, the sub-tube number, the wall thickness, and the packing configuration were discussed in detail. The results reveal that the multi-cell tubes undergo a specific progressive folding collapse, and the energy absorption capability can be significantly improved for the hierarchical sections. The radial topology hardly affects the crashworthiness with the constant outer-tubular diameter and thickness. Additionally, both packing number and wall thickness conduce to improving the load-bearing capacities. By comparison with the specific multi-cell tube packing Al/CFRP sub-tubes, the hybrid tube packing net CFRP tubes own better crashworthiness and conduce to a wide range of applications in the design of automobile frames and energy absorbers.</p>

A Novel Multi-Cell Square Tubal Structure Based on Voronoi Tessellation for Enhanced Crashworthiness

Abstract:In this paper, a novel multi-cell tubal structure with randomized cell sizes is proposed to enhance the energy absorption of the conventional square tubes by utilizing the random nature of Voronoi tessellations. Experiments were conducted to develop and validate finite element models. The crashworthiness of these tubes was demonstrated by applying axial and bending loads using the finite element method. The proposed multi-cell tubal structures exhibit a progressive and stable deformation with the formation of folds in the axial loading case and a local and global deformation for the lateral bending case. The peak crushing force (PCF) and specific energy absorption (SEA) of the proposed multi-cell tubal structures were found to be better than the regular multi-cell square tubes with equal cell sizes when subjected to axial loads. When subjected to lateral bending load, the proposed multi-cell tubal structures have a better PCF while the regular multi-cell square tubes have a better SEA. An optimization problem was formulated to enhance the crashworthiness of the structures. The objective functions were derived using meta-models to speed off the search for optimal structures. The axial crushing and lateral bending cases were optimized separately and combined. Multi-objective particle swarm optimization (MOPSO) was employed to solve the optimization problems. The optimal tubal structures have a crushing efficiency of 87.1% and 85.6% for axial and bending loads, respectively.

To enhance the crashworthiness of thin-walled structures, this study proposes a self-similar nested hierarchical hexagonal tube. This innovative design incorporates the hierarchical technique into the structural configuration of hexagonal thin-walled tubes. Numerical analysis, conducted using a validated finite element model, reveals that the proposed self-similar nested hierarchical hexagonal tube (SNHHT) significantly enhances energy absorption compared to traditional hexagonal tubes, maintaining consistent wall thickness and mass conditions. Particularly noteworthy is the improvement in energy absorption indexes under the same mass condition, with SNHHT-4 demonstrating enhancements of up to 76.45% and 86.84% in energy absorption and crushing force efficiency, respectively, while concurrently achieving a 4.11% reduction in initial peak crash force. Subsequently, a parametric study exploring wall thickness, shape factor, and various rib thicknesses was performed to investigate structural crashworthiness. Finally, employing the simplified super-folded element method, the theoretical formulation of mean crushing force was derived, and its accuracy was validated through numerical simulations.

Abstract:A new square hierarchical multicellular tube design is introduced, and the crashworthiness of various square hierarchical multicellular tubes with identical wall thickness and mass is systematically analyzed using validated numerical models. The study explores the impact of parameters such as layer level, wall thickness, and impact load angle on the structure's impact resistance. Additionally, the impact resistance of square hierarchical multicellular tubes is compared to that of conventional square multicellular tubes with the same wall thickness. The findings reveal that the proposed square hierarchical multicellular tube effectively mitigates peak crushing forces and enhances crushing force efficiency under the same mass. Specifically, the third-order square hierarchical multicellular (SHMT-3) tube exhibits a 48.23% increase in specific energy absorption and a 75.14% improvement in crushing force efficiency. Notably, the peak crushing force decreases by 15.40% compared to that of the square tube. Under identical wall thickness, the crush force efficiency of SHMT-3 reaches 89.51%, marking a 125.21% improvement compared to square tube. Overall, the comprehensive crashworthiness of square hierarchical multicellular tubes surpasses that of traditional square multicellular tubes. These results contribute valuable insights for innovatively designing new hierarchical multicellular tube structures.

Abstract:This study systematically investigated the effect of position evolvement of four ribs in multicellular square tube on its crashworthiness performance. Results show that the multicellular square tubes with the shape factors of k = 0.25 and k = 0.75 have better energy absorption performances than other multicellular square tubes under the same wall thickness or the same mass. The mean crush force is derived through the simplified super folding element theory. Moreover, multi-objective optimization of multicellular square tube is carried out and the optimal result is validated by the finite element model.

Abstract:In order to improve the crashworthiness of thin-walled tubes, the multi-cell bionic thin-walled tubes based on a shrimp chela structure were designed by the principle of structural bionics. By taking the cell number (2−6) and the impact angle (0°, 10°, 20°, 30°) as experimental factors, the finite element method was used to simulate the crashworthiness of the bionic tubes, the reliability of the results by the simulation test was verified by the drop-weight tests. The results show that the two-cell bionic tube has the best crashworthiness under axial and oblique loads. Under the same working conditions, the reduction of the number of unit cells can reduce the peak loads of the bionic tubes. Under the oblique impact load, the time for the bionic tubes to maintain the stable collapse deformation mode is shortened with the increase of the number of the cells, and the crashworthiness of the bionic tubes decreases with the increase of the number of the cells. The combination of a shrimp cheek structure and an ordinary circular tube effectively improves the crashworthiness of the designed structures. So it can provide a reference for the design of energy-absorbing components in vehicles.

Abstract:Multi-cellular tubes have gained wide application in vehicle engineering due to their exceptional energy absorption capabilities. Pre-folded thin-walled tubes offer advantages such as low initial peak force, stable deformation behavior, and high energy absorption efficiency. Therefore, this paper proposes a set of double-layer biomimetic multi-cellular tubes with pre-folded external walls. Solid specimens were manufactured using metal 3D printing and were combined with finite element models for analysis. An analysis of the impact energy absorption characteristics of pre-folded biomimetic multi-cellular thin-walled structures was conducted by varying parameters such as the number of folded outer wall edges, the number of fold patterns, the number of cellular elements, the thickness of thin-walled tubes, and the cellular element patterns. The results indicate that introducing double-layer multi-cellular tubes with eight edges and four fold segments effectively reduces the initial peak force of the thin-walled structure and enhances its energy absorption efficiency. The structure exhibits optimal crashworthiness when the number of cellular elements is four, and its overall crashworthiness is highest when the structure's thickness is 1 mm. This study provides a new idea to improve the energy absorption efficiency of thin-walled structures by replacing the outer structure in subsequent studies.

Abstract:Longitudinal corrugated tubes (LCTs) exhibit stable platform force under axial compression but have low specific energy absorption. Conversely, circumferential corrugated tubes (CCTs) offer higher specific energy absorption but with unstable platform force. To overcome these limitations, this paper introduces a novel bi-directional corrugated tube (BCT) that amalgamates the strengths of both the CCT and LCT while mitigating their weaknesses. The BCT is formed by rolling a bi-directional corrugated structure into a circular tubular form. Numerical simulations of the BCT closely align with experimental results. The study further examines the influence of discrete parameters on the BCT's performance through simulations and identifies the tube's optimal design using the integral entropy TOPSIS method. A full factorial experimental approach is then employed to investigate the impact of radial amplitude, axial amplitude, and neutral surface diameter on the crushing behavior of the BCT, comparing it with the CCT and LCT. The results reveal that increasing Ai enhances the axial resistance of the structure, while increasing Aj reduces the buckling effect, resulting in a higher specific energy absorption and lower ultimate load capacity for the BCT compared to the CCT and LCT. A simultaneous multi-objective optimization of the CCT, LCT, and BCT confirms that the BCT offers superior specific energy absorption and ultimate load capacity. The optimal configuration parameters for the BCT have been determined, providing significant insights for practical applications in crashworthiness engineering.

Abstract:A new type of double circular corrugated multicellular tube was proposed, and its crashworthiness was analyzed under the same wall thickness. The results show that compared with a single circular corrugated tube, a double circular corrugated multicellular tube has better crashworthiness. When the number of ripples N = 6, the maximum specific energy absorption (SEA) and crush force efficiency (CFE) are 20.05% and 19.41% higher than those of a single circular corrugated tube, respectively. When N = 8, the highest values of SEA and CFE were 28.95% and 21.11% higher than those of the single circular corrugated tube, respectively. When N = 10, the highest values of SEA and CFE were 25.77% and 13.98% higher than those of the single circular corrugated tube, respectively. A parametric study of the structure shows that the crashworthiness of the double circular corrugated multicellular tube is more affected by A 2 than by A 1 , and the initial peak crush force (IPCF) increases with increasing A 1 and A 2 . The CFE of the double circular corrugated multicellular tube is more affected by t 2 than by t 1 . The CFE decreased with increasing N , and the energy absorption (EA) and IPCF increased with increasing N . The impact of the change in D 1 on the crashworthiness of the structure is not very significant, and the SEA and CFE of the structure are best when D 1 = 14 mm. Finally, the deformation model diagram of the structure is analyzed and obtained.

Abstract:A lattice-filled multicellular square tube features a regular cross-sectional shape, good energy consumption, and good crashworthiness, which is suitable for the design of energy absorbers in various protection fields such as automobiles, aerospace, bridges, etc. Based on the super folding theory, two reference planes are set to refine the energy consumption zone of the super folding element in this study. The energy consumption calculation of convex panel stretching is involved, and the critical crushing force formula is introduced in this study. Meanwhile, the calculation method from a single-cell square tube to a multicellular thin-walled square tube is extended and the structural optimization is investigated, in which the NSGAII algorithm is used to obtain the Pareto front (PF) of the crashworthiness performance index of the square multicellular tubes, the Normal Boundary Intersection (NBI) method is adopted to select knee points, and the influence of different cross-sectional widths on the number, as well as the thickness, of cells are discussed. This study's results indicate that the theoretical value is consistent with that obtained from the numerical simulation, meaning that the improved theoretical model can be applied to predict the crashworthiness of multicellular square cross-sectional tubes. Also, the optimization method and study results proposed in this study can provide a reference for the design of square lattice multicellular tubes.

Abstract:The Journal of Strain Analysis for Engineering Design, Ahead of Print. In order to improve the crashworthiness and enhance the energy absorption capacity of thin-walled structures, a new multi-cell thin-walled circular tube was established by combining the advantages of type I (bending-dominant) and type II (tension-dominant) structures in this paper. The crush resistance and specific energy absorption (SEA) of multi-cell empty and multi-cell foam-filled tubes (MFTs) subjected to axial crushing loads were experimentally investigated. It was shown that due to the introduction of ribbed structures, the crush resistance and energy absorption efficiency of multi-cell empty tubes can be obviously enhanced. Filling the empty tube with foam, the peak force of foam filled thin-walled circular tube structure is improved distinctly. The MFTs have a higher crushing load efficiency and lower average loading fluctuation than the corresponding multi-cell empty tubes, which are mainly affected by the ribbed angles. With the increase in ribbed angles, the load-carrying capacity and the SEA of the MFTs can also be enhanced, but the undulation of the load-carrying capacity is simultaneously reduced. When the ribbed angle is more than 45°, the MFTs have better energy absorption and crushing load efficiency. Compared with a multi-cell empty tube, the SEA of the MFT increased by about 19%.

Abstract:Metal/CFRP hybrid thin-walled structures combine low-density and high-strength carbon fibre reinforced plastics (CFRP) with low-cost and stable failure form aluminium, which have drawn increasing attention in the transportation industry. A theoretical model was developed to predict the average crushing force of a hybrid multicell under axial compression. The model captures the main energy dissipation mechanism of the hybrid tube under axial compression, and the average crushing force is determined by a quasi-static compression test. The obtained results show that the average crushing force predicted by the theoretical model is in good agreement with the experimental results. However, the geometry size and configuration of multicell thin-walled structures have important effects on crashworthiness. Therefore, it is necessary to study the parametrization of hybrid multicell tubes. First, the simulation model of the multicell tube is established, and quasi-static experiments verify its accuracy. Second, finite element analysis was used to compare the effects of the geometric size of the cell and the multicell structure of different configurations on the energy absorption characteristics. It is clear that with the increase in the thickness of the large aluminium tube, the specific energy absorption ( SEA ) and crush force efficiency ( CFE ) both show an upward trend. In addition, with the increase in the ply number of the CFRP tubes, the SEA also shows a minor monotonic increasing trend. Finally, various hybrid tubes with different configurations are designed, and the C-C 4 -AL tube (the aluminium tube surrounded by four small-size CFRP tubes being placed inside a CFRP tube.) configuration has the most significant energy absorption ( EA ) and peak crushing force ( PCF ).

Abstract:Journal of Sandwich Structures &Materials, Ahead of Print. Through extensive examination of thin-walled structures, the efficacy of enhancing the crashworthiness of thin-walled tubes via layered structures has been confirmed. In this study, we introduce a novel design called the square Vicsek fractal hierarchical multicellular tube (SVFHMT), which integrates principles from fractal science, specifically Vicsek fractals. Unlike conventional layered structures that align along a single direction, our design incorporates layers evenly distributed at five positions throughout the structure, resulting in a more uniform material distribution compared to traditional layering methods. In this paper, the verified finite element model is used to analyze the crashworthiness of the structure, and the effects of levels, wall thickness, wall thickness ratio of different levels and height to diameter ratio on the crashworthiness of the structure are discussed. The mean crushing force (MCF) of SVFHMT is predicted by Simplified Super Folding Element theory. Our findings highlight the significant influence of layering, wall thickness, and ratios of wall thickness between layers on the crashworthiness of the structure. Specifically, for structures of equal mass, the energy absorption of second-order SVFHMTs and third-order SVFHMTs demonstrates substantial improvements compared to square nine-cell tubes, with increases of 51.05% and 91.70%, respectively. Moreover, when maintaining equal mass for second-order SVFHMTs with differing ratios of wall thickness between layers, specific energy absorption ranges from 15.69 kJ/kg to 21.29 kJ/kg. Notably, the maximum error between theoretical and simulated values of the mean crushing force for each order of SVFHMT is only 7.34%. This underscores the effectiveness of our novel layer design strategy, which diverges significantly from conventional approaches and offers valuable insights for advancing layered structures further.

Abstract:This paper aims to explore the failure modes and crashworthiness characteristics of double hat shaped tubes made of weave carbon fiber reinforced plastic (CFRP) subjected to quasi-static axial crushing and transverse bending. Experimental investigations were carried out into three different thicknesses of the composite tubes fabricated by the bladder molding process. Three distinct failure modes, classified as progressive end crushing (I), unstable local buckling (II) and mid-length collapse (III), were observed in the axial crushing tests, whereas only one similar progressive collapse mode was observed in transverse bending tests. It is shown that the thickness is a critical parameter affecting the failure mode and energy absorption capability, leading to the increase in the peak load and specific energy absorption (SEA) during the tests. The SEA of the tested double hat shaped tubes under axial crushing ranges from 60 to 90J/g, which is marginally higher than that of regular sectional CFRP tubes but over 2 times of that of conventional metallic tubes. By comparison, the load bearing and energy absorption capabilities of the tubes under transverse bending are much lower than those of the axially compressed tubes (less than 10% and 1%, respectively).

Abstract:To enhance the energy absorbing ability of thin-walled structures, multi-cell tubes with triangular and Kagome lattices were designed and manufactured. Quasi-static axial compression experiments were carried out to reveal the progressive collapse mode and folding mechanism of thin-walled multi-cell tubes. Combining with the experiments, deformation styles were revealed and classical plastic models were suggested to predict the mean crushing forces of multi-cell tubes. Compared with anti-crushing behaviors of single-cell tubes, multi-cell lattice tubes have comparable peak loads while much greater mean crushing forces, which indicates that multi-cell lattice tubes are more weight efficient in energy absorption.
Energy-absorbing origami structure for crashworthiness design

Abstract:This paper presents experimental and numerical investigations on the origami-patterned tube which is acknowledged as a promising energy-absorption device. Its buckling mode leads to high performances in terms of specific energy absorption (SEA) and crush force efficiency (CFE). The polygonal tube is prefolded by following an origami pattern, which is designed to act as geometric imperfection and mode inducer. First, a series of quasi-static crushing tests are performed on origami tubes with different materials and geometrical features. Specimens in SUS316L and AlSi10Mg are produced through Additive Manufacturing (AM). It allows to conveniently produce few samples with a complex shape. Finite Element Analysis (FEA) and Direct Image Correlation (DIC) are employed for a better insight into the complex crushing behaviour. The Aluminum tube shows a brittle behaviour while SUS316L tubes have extremely promising performance until local crack happens. Limits stemming from the employment of AM are explored and a new geometry is designed to avoid cracking. Second, a numerical design exploration study is carried out to assess the sensitivity of origami pattern features over the energy-absorption performance. ANSYS Autodyn is utilized as FE solver and DesignXplorer for correlation and optimization. The benefits of new patterns are investigated through geometrical optimization, and an improved geometry is proposed. The pattern stiffness is tuned to account for the external boundary conditions, resulting in a more uniform crushing behaviour. A similar force trend is maintained with a SEA increment of 51.7% due to a drastic weight reduction in areas with lower influence on post-buckling stiffness.
Numerical simulation and theoretical analysis of the crashworthiness of a tree-like hierarchical multicellular bi-tube

Abstract:Drawing inspiration from the branching structure of trees, a novel Tree-like Hierarchical Multi-cellular Bi-tube (THMBT) has been devised. This design merges the hierarchical distribution traits of tree branches with the superior crashworthiness of double square tube structures. Utilizing a validated finite element model, this study investigates the crashworthiness of THMBT, examining the impacts of wall thickness, bifurcation angle, and bifurcation length on its performance. The Simplified Super Folding Element theory is employed for theoretical analysis, facilitating the calculation of the mean crushing force of THMBT. Findings reveal that wall thickness exerts the most pronounced influence on crashworthiness. As wall thickness increases, THMBT-3 demonstrates a substantial 88.07% enhancement in specific energy absorption, accompanied by a notable increase in peak crushing force. Particularly noteworthy is the exceptional crashworthiness of THMBT-3 with a bifurcation angle ( θ ) of 60°. For instance, the crushing force efficiency of THMBT-3 with a wall thickness of 0.5 mm reaches 92.08%. Furthermore, when considering different bifurcation lengths under the same wall thickness and bifurcation coefficients ( c ) set to 1/3, both THMBT-2 and THMBT-3 exhibit superior impact resistance within their respective structures. This study marks a significant advancement by integrating biomimetic design with double square tubes, resulting in a substantial improvement in structural crashworthiness. The findings offer valuable insights for the further development of biomimetic and double square tubes.

Abstract:Bio-inspired and hierarchical concepts are demonstrated to be effective in enhancing the compressive performance of tubes. The bio-inspired hierarchical multi-cell circular (BHMC) tubes with different numbers of ribs were investigated in this paper. The effects of hierarchical order, tube mass, the number of ribs, outer circle tube and inner structure with non-uniform thicknesses were explored. The results show that the SEA of BHMC tubes with four, five and six ribs (i.e. BHMC-R4, BHMC-R5 and BHMC-R6) is greater than that of conventional hollow circular tube with the same mass. The SEA of the third order of BHMC tube with four ribs (i.e. BHMC-R4–3) is approximately twice that of conventional hollow circular tube with the same mass. As the tube mass increases, the SEA of BHMC-R4, BHMC-R5 and BHMC-R6 tubes increases. Moreover, BHMC-R4 tubes with different hierarchical orders present the highest SEA among BHMC-R4, BHMC-R5 and BHMC-R6 tubes. In addition, theoretical models were proposed and their predictions of plateau forces aligned well with those obtained through numerical simulations.

Abstract:In this paper, the mechanical performance of multi-cell thin-walled tubes with small aspect ratio and diameter thickness ratio and the same weight was studied theoretically, numerically and experimentally. The lightweight devices impact test was designed to get a higher velocity than the drop-weight crashing test or impacting trolley test and the experimental tests were carried out under static and dynamic axial loading. The theoretical mean crushing force (MCF) was obtained according to the simplified super folding element (SSFE) theory, and structural coefficient of the homoeomorphic structure was obtained. Then the numerical models were conducted to investigate the strain hardening on the matrix material. The results showed that the dynamic amplification factor (DAF) for the multi-cell tube to predict the MCF precisely could be ignored at or below the impact velocity 50 m/s. In addition, the experimental results indicated the initial peak forces (IPF) of the tubes were sensitive to the total length of all flanges of the cross-section. The multi-cell partitioning could improve the energy absorption of the thin-walled structures and relieve the increment of the dynamic axial loads. The energy absorption efficiency of multi-cell structure with circular tube is higher than that of multi-cell structure with square tube. The numerical model indicated the dynamic axial impact could lead to the strain hardening of the matrix material. The significant strain hardening could lead to more increment of the force.
