Abstract:This review paper provides a comprehensive review of integrated computational materials engineering (ICME) activities in advanced automotive manufacturing technology, focusing on the life cycle of automotive body structure such as structural material design, manufacturing process optimization, and reliability improvement in service quality. Also, future research items for ICME are discussed for the broad application of ICME in automotive industry. Integrated computational materials engineering (ICME) is a simulation‐driven design approach that employs multiscale‐multiphysics modeling and is based on the understanding of process–structure–property–performance relationships. The ICME approach has attracted considerable attention in the automotive industry, considering that it significantly reduces development cost and time in optimization of materials and processes through computational advancement. This study presents a comprehensive review of ICME activities in advanced automotive manufacturing technology, which focuses on the life cycle of the automotive body structure such as structural material design, manufacturing process optimization, and reliability improvement in service quality. Results show that the ICME approach has been widely implemented in automotive manufacturing processes, from development of lightweight materials to performance management. However, further advances and technological strategies should be sought to develop more robust methodologies that can replace conventional experiment‐based design approaches.

Abstract:Cast magnesium (Mg) door inner panels can provide a good combination of weight, functional, manufacturing, and economical requirements. However, several challenges exist including casting technology for thin-wall part design, multi-material incompatibility, and relatively low strength versus steel. A project was supported by the US Department of Energy to design and develop a lightweight frame-under-glass door having a thin-wall, full die-cast, Mg inner panel. This development project is the first of its kind within North America. The 2.0 mm Mg design, through casting process enablers, has satisfactorily met all stiffness and side-impact requirements, with significant mass reduction and part consolidation. In addition, a corrosion mitigation strategy has been established using industry-accepted galvanic isolation methods and coating technologies. The performance of the Mg design has been demonstrated through component and vehicle tests. This article is an updated publication of a previously published International Mg Association (IMA) proceedings paper [1] (with agreement from the Association).

Abstract:The use of magnesium alloys in structural applications has great potential for the lightweighting of transportation vehicles. Research within the CAST Cooperative Research Centre has tackled some of the important issues related to the use of magnesium in structural applications. To this end, a new alloy with extrudability and properties similar to 6000 series aluminum alloys has been developed. Furthermore, a method of laser heating magnesium alloys before self-piercing riveting has enabled high-integrity joining between magnesium components or between magnesium and dissimilar metals. In this paper, new technologies and improved understanding of the deformation behavior of wrought magnesium alloys are discussed in light of key metallurgical features such as alloy composition, grain size, and work hardening rate.

Abstract:Magnesium is very attractive material with the combination of good strength, low weight and low corrosiveness. The uses of its alloy materials through various manufacturing methods are found in aerospace and automotive components in common inspired by weight restriction and reduction. Magnesium alloys are very light, strong and also possesses high thermal radiation properties. The high performance magnesium alloys with high temperature characteristics, pressure tightness and their ability to produce complex shapes makes it suitable in producing different aircraft components. As, the whole world is moving into the future of electric mobility through e-bikes and cars, research is already into the choice of materials for its components. As weight to power ratio is the major design issue in e-vehicles, a project to optimize a perfect material for the chassis becomes essential in the development of e-mobility. This project is about determining the strength capability of magnesium alloys for suitability as a material in electric vehicle chassis that wants for high strength and low weight. Thus, magnesium alloys like AZ91D and AZ31B are chosen as per ASTM standards for a stress analysis into manufacturing of electric vehicle chassis. The chassis of electric vehicle is designed as per its requirements taking into consideration of present development and a static and dynamic analysis is being carried out using a suitable finite analysis package for determining an optimum material.

Abstract:Magnesium (Mg) has the lowest density of all structural metals and has excellent potential for wide use in structural applications. While pure Mg has inferior mechanical properties; the addition of further elements at various concentrations has produced alloys with enhanced mechanical performance and corrosion resistance. An important consequence of adding such elements is that the saturated Mg matrix can locally decompose to form solute clusters and intermetallic particles, often referred to as precipitates. Controlling the shape, number density, volume fraction, and spatial distribution of solute clusters and precipitates significantly impacts the alloy’s plastic response. Conversely, plastic deformation during thermomechanical processing can dramatically impact solute clustering and precipitation. In this paper, we first discuss how solute atoms, solute clusters, and precipitates can improve the mechanical properties of Mg alloys. We do so by primarily comparing three alloy systems: Mg–Al, Mg–Zn, and Mg–Y-based alloys. In the second part, we provide strategies for optimizing such microstructures by controlling nucleation and growth of solute clusters and precipitates during thermomechanical processing. Toward the end, we briefly highlight how one can enable inverse design of Mg alloys by a more robust Integrated Computational Materials Design (ICMD) approach.

Applications of High-Pressure Die-Casting (HPDC) Magnesium Alloys in Industry

Abstract:High-pressure die-cast (HPDC) magnesium alloys have seen diverse applications in the automotive industry, primarily driven by requirements in internal combustion engine (ICE) vehicles. As the automotive industry is transitioning to an electric vehicle (EV) architecture, there is a great potential for novel applications to improve driving range efficiency. In addition, there is a trend toward larger-sized automotive die castings and an increased interest in aerospace applications due to weight reduction. In this chapter, we reviewed the traditional automotive structural applications in ICE vehicles, as well as current and potential future EV and aerospace applications of HPDC magnesium alloys. The structural applications using AM50, AM60, AZ91 and AE44 magnesium alloys in traditional vehicles can be applied to modern EVs. Additionally, magnesium alloys with varying degrees of higher thermal conductivity, improved castability, superior high temperature properties and flammability need to be developed to replace battery and aerospace in-cabin-related structural materials to meet all safety requirements. Several newly developed magnesium alloys with superior castability are also reviewed for potential automotive and aerospace applications.

Abstract:The development of lightweight and durable materials for car body panels and load-bearing elements in the automotive industry results from the constant desire to reduce fuel consumption without reducing vehicle performance. The investigations mainly concern the use of these alloys in the automotive industry, which is characterised by mass production series. Increasing the share of lightweight metals in the entire structure is part of the effort to reduce fuel consumption and carbon dioxide emissions into the atmosphere. Taking into account environmental sustainability aspects, metal sheets are easier to recycle than composite materials. At the same time, the last decade has seen an increase in work related to the plastic forming of sheets made of non-ferrous metal alloys. This article provides an up-to-date systematic overview of the basic applications of metallic materials in the automotive industry. The article focuses on the four largest groups of metallic materials: steels, aluminium alloys, titanium alloys, and magnesium alloys. The work draws attention to the limitations in the development of individual material groups and potential development trends of materials used for car body panels and other structural components.

Critical Life Cycle Inventory for Aluminum Die Casting: A Lightweight-Vehicle Manufacturing Enabling Technology

Abstract:Driven by the target of carbon neutrality, the vehicle industry is striving to implement energy conservation and emission reduction (ECER). Aluminum (Al) alloy, which is an effective ECER solution, is the dominant lightweight material for vehicles. Nearly 60% of vehicle Al components are produced by die casting (DC), which can achieve a 30-50% weight reduction. However, Al DC is highly energy intensive and environmentally polluting. It is necessary to assess the life cycle ECER effects of vehicle Al die castings (DCs). However, the existing research weakly supports this assessment, particularly in the manufacturing stage. In addition, the effective implementation of ECER for Al DC is crucial but lacks attractive measures. To bridge these gaps, a system boundary is first defined, including three scenarios: high-pressure DC, high-vacuum DC, and semi-solid DC. A detailed process division and data description are introduced. Then, a thorough inventory analysis is conducted with an in-depth investigation and on-site data collection. Finally, a more representative and configurable inventory compared to existing studies and life cycle assessment databases is provided. It is revealed that the energy consumption in the manufacture of structural DCs is nearly 80% larger than that of box-type DCs. High-vacuum DC and semi-solid DC can reduce the total energy by 3.5% and 9.9%, respectively. Several targeted ECER measures are proposed with intensive analyses and surveys. In addition, the sensitivity of specific Al DCs to the developed inventory is discussed, as are the suggested measures considering energy generation.

Abstract:Magnesium and its alloys, as a promising class of materials, is popular in lightweight application and biomedical implants due to their low density and good biocompatibility. Additive manufacturing (AM) of Mg and its alloys is of growing interest in academia and industry. The domain-by-domain localized forming characteristics of AM leads to unique microstructures and performances of AM-processed Mg and its alloys, which are different from those of traditionally manufactured counterparts. However, the intrinsic mechanisms still remain unclear and need to be in-depth explored. Therefore, this work aims to discuss and analyze the possible underlying mechanisms regarding defect appearance and elimination, microstructure formation and evolution, and performance improvement, based on presenting a comprehensive and systematic review on the relationship between process parameters, forming quality, microstructure characteristics and resultant performances. Lastly, some key perspectives requiring focus for further progression are highlighted to promote development of AM-processed Mg and its alloys and accelerate their industrialization.

Abstract:China is currently vigorously implementing the "energy conservation and emission reduction" and "dual carbon" strategies. As the most resource-advantaged light metal material in China, Magnesium (Mg) alloy is progressively expanding its application in automobile, rail transportation, aerospace, medical, and electronic products. Chongqing University, Shanghai Jiaotong University, and Australian National University have conducted extensive research on the preparation, properties, and processes of Mg alloys. In the past 20 years, the proportion of Mg alloy in the automotive industry has gradually expanded, whereas currently the design and development of Mg alloy parts for automobiles has rarely been reported. Thus, the application models and typical parts cases of Mg alloy are summarized mainly from the four systems of the whole vehicle (body system, chassis system, powertrain system, interior, and exterior system). Subsequently, two actual original equipment manufacturers (OEM) cases are used to introduce the development logic of reliable die-cast Mg alloy, including forward design, formability analysis, process design analysis, structural redesign, manufacturing, and testing, aiming to share the methods, processes, and focus of attention of automotive OEMs for developing Mg alloy parts to enhance the confidence and motivation of applying Mg alloy in automotive field. Eventually, the multiple challenges faced by Mg alloy materials are sorted out and how to face these challenges are discussed. National policies and regulations, environmental protection and energy saving, and consumer demand will continue to promote the application of Mg.

Abstract:Carbon fibre and textile reinforced lightweight materials with selected magnesium alloy matrices have been strongly considered nowadays for lightweight applications under complex dynamic and static operating loads, e.g. in automotive engineering. Thereby, especially continuous fibre reinforcement increases the application potential of this novel material group considerably.The priority objectives of the reinforcement of magnesium are to increase the stiffness and strengths of the material and to reduce its pronounced tendency to creep, whereas the inserted fibre reinforcement effects directional-controlled material properties. The specific development of structures made from new magnesium matrix composites particularly requires adapted fabrication technologies as well as practical calculation and design plans, which realistically consider the anisotrope material behaviour.

Abstract:The increasing needs from industry for efficient and economic manufacturing lead to the emergence and rapid development of integrated computational materials engineering (ICME) that integrates manufacturing simulation, advanced materials models and component performance analysis into a whole comprehensive framework, which can be used to optimize the manufacturing process, materials selection and product design. Modeling and simulation of process-structure-property is one of the primary themes of ICME. The present paper presents some latest research and development of modeling and simulation of magnesium (Mg) alloy castings at different length scales for predicting the microstructure and mechanical properties of the casting components, where macro-scale simulation of mold filling and solidification, microscale model of microstructure evolution during solidification, and mechanical property model based on structure information are demonstrated. The macro-scale simulation of the casting process took the process parameters as initial inputs and provided thermal history of the whole casting for micro-scale modeling. In the micro-scale modeling, the dendritic structure of primary phase was simulated in both two dimensions (2D) and three dimensions (3D) using a modified cellular automaton (MCA) model that takes heterogeneous nucleation, solute diffusion, interface curvature, and growth anisotropy into account. In the mechanical property modeling, main strengthening mechanisms of Mg-Al series cast Mg alloy were considered. Using the current model the yield strength distribution of Mg alloy wheel casting for automobile was predicted. Material property tests were carried out and the capability of the model was evaluated. Abstract:Magnesium alloys are high potential materials for application in the aerospace and automotive industries due to their lightweight properties. They can help to lower dead weight and fuel consumption to contribute to sustainability and efficiency. It is possible to achieve high specific strength and high stiffness of the alloys by varying compositions of alloying elements. Applications of magnesium are limited due to its low strength and relatively low stiffness. This research focuses on a recipe of multi component alloys of magnesium with varied percentages of Mg, Al, Cu, Mn and Zn obtained from literature and optimizes the percentage compositions to obtain for high specific strength and specific stiffness. Relationships among percentage constituents of the alloy components are examined in Matlab R2022b using multiple linear regression. Optimization is achieved using genetic algorithm to determine the specific strengths and stiffness. The resulting optimal alloy component percentages by weight are used for microstructure simulation of thermodynamic properties, diffusion and phase transformations of proposed alloy is done in MatCalc software version 6.04. Results show potential for improved mechanical properties resulting from disordered structure in the high entropy magnesium alloy. Future research should focus on production and characterization of the proposed alloy.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part C: Journal of Mechanical Engineering Science, Ahead of Print. The transport industry is one of the most important for society and its economic growth. In Europe, this is especially true for road transport, which is an essential pillar for employment, trade, and economic development. The challenge is to minimize energy and cost and maximize efficiency while ensuring comfort and safety. This is the driving force behind technological progress that with social changes (such as, changing consumer preferences, greater environmental awareness) and political changes is revolutionizing the way people and goods move. Nevertheless, the selection of lightweight materials is negligible; it could involve new manufacturing technologies and joining techniques. Jaguar Land Rover (JLR) has been one of the prominent car producers employing aluminum alloys since 2003. A typical JLR monocoque is characterized by 90% aluminum stampings components made of 5xxx and 6xxx series aluminum alloys. Audi Space Frame (ASF) represents an alternative interpretation of improved lightweight frame architecture, and it is characterized by aluminum for more than 80% with the residual parts in CFRP used for rear panels, tunnel and the components useful to higher torsional stiffness. A 30% weight decrease is reached with respect to traditional steel corresponding elements. This review shows an overview of the challenges and opportunities for automotive body structures in the coming years while maintaining the goal of reducing mass and improving sustainability without increasing costs and impacting safety. This manuscript first evaluates how we can reduce mass in vehicles minimizing the carbon footprint and developing recyclable structures. The potential of new materials will be shown in light of the design constraints and the choice of technology used. The final remarks will discuss opportunities for engineering innovation dictated by this period of great changes and needs.

Abstract:Magnesium alloy is widely used in aerospace, automobile, and electronic industries and is referred to as the most promising green engineering material for the 21 century due to its lightweight, high specific strength and stiffness, good dumping performance and recyclability. Using magnesium alloy instead of steel or aluminum alloy in automobile industry is one of the effective ways to realize light weighting of automobiles to reduce fuel consumption and exhaust gas emission. High-pressure die casting process is the dominant manufacturing process for magnesium structural applications. The experimental study and modeling and simulation on high-pressure die casting process of magnesium alloys as well as development of vacuum die casting technology are important research directions for magnesium alloys. This paper highlights the research progress in experimental study on magnesium die casting process, development of vacuum die casting technology for magnesium alloys, modeling and simulation technologies for high pressure die casting process and their applications for process optimization.
Application of an Evolving Non-Associative Anisotropic-Asymmetric Plasticity Model for a Rare-Earth Magnesium Alloy

Abstract:Magnesium sheet metal alloys have a hexagonal close packed (hcp) crystal structure that leads to severe evolving anisotropy and tension-compression asymmetry as a result of the activation of different deformation mechanisms (slip and twinning) that are extremely challenging to model numerically. The low density of magnesium alloys and their high specific strength relative to steel and aluminum alloys make them promising candidates for automotive light-weighting but standard phenomenological plasticity models cannot adequately capture the complex plastic response of these materials. In this study, the constitutive plastic behavior of a rare-earth magnesium alloy sheet, ZEK100 (O-temper), was considered at room temperature, under quasi-static conditions. The CPB06 yield criterion for hcp materials was employed along with a non-associative flow rule in which the yield function and plastic potential were calibrated for a range of plastic deformation levels to account for evolving anisotropy under proportional loading. The non-associative flow rule has not previously been applied to magnesium alloys which require the use of flexible constitutive models to capture the severe anisotropy and its evolution with plastic deformation. The non-associative flow rule can provide the required flexibility by decoupling the yield function and plastic potential. For the associative flow rule, such flexibility can only be achieved by multiple linear transformations of the stress tensor resulting in expensive models for calibration and simulations. The constitutive model was implemented as a user material subroutine (UMAT) within the commercial finite element software, LS-DYNA, for general 3-D stress states along with an interpolation technique to consider the evolution of anisotropy based upon the plastic work. To evaluate the accuracy of the implemented model, predictions of a single-element model were compared with the experimental results in terms of flow stresses and plastic flow directions under various proportional loading conditions and along different test directions. Finally, to assess the predictive capabilities of the model, full-scale simulations of coupon-level formability experiments were performed and compared with experimental results in terms of far-field load-displacement and local strain paths. Using these experiments, the constitutive model was evaluated across the full range of representative stress states for sheet metal forming operations. It was shown that the predictions of the model were in very good agreement with experimental data.

Abstract:High cost, unpredictable defects and out-of-tolerance rejections in final parts are preventing the complete deployment of Laser-based Powder Bed Fusion (LPBF) on an industrial scale. Repeatability, speed and right-first-time manufacturing require synergistic design approaches. In addition, post-build finishing operations of LPBF parts are the object of increasing attention to avoid the risk of bottlenecks in the machining step. An aluminum component for automotive application was redesigned through topology optimization and Design for Additive Manufacturing. Simulation of the build process allowed to choose the orientation and the support location for potential lowest deformation and residual stresses. Abstract:Proceedings of the Institution of Mechanical Engineers, Part D: Journal of Automobile Engineering, Ahead of Print. Multi-material automotive structures enable precise material selection in each structure, leading to enhanced product performance at a reduced cost and achieving lightweight design objectives. This paper introduces an innovative method for material selection in the context of designing multi-material lightweight automotive bodies. The proposed approach integrates topology optimization, Entropy Weight (EW), and the Technique for Order Preference by Similarity to Ideal Solution (TOPSIS) to apply optimal materials in specific locations strategically. The investigation centers on the body of a compact electric vehicle, leveraging topology optimization to ascertain load transfer paths and material distribution within the structure. The EW-TOPSIS method introduces a comprehensive mechanical property ranking method for materials, organizing scoring criteria across various materials. By combining this information with element density via topology optimization, a matching criterion and a corresponding relationship between vehicle body performance and material characteristics are established. Subsequently, the SFE-CONCEPT software is employed to generate an implicit parametric model of the body structure based on material distribution characteristics. The steps of the vehicle body structure reliability optimization design involve establishing a multi-objective optimization model, defining and screening design variables, analyzing the approximate model and errors, and conducting reliability optimization based on a second-generation genetic algorithm. After optimization, the body structure is reconstructed, resulting in a 3.49% reduction in mass, a 38.8% increase in bending stiffness, a 6.47% increase in torsional stiffness, and significantly enhanced collision safety performance.

Abstract:The main objective of this paper is to study of metal matrix composites (MMC). The metal matrix composite has the advantage of high strength and stiffness. The current literature Metal matrix composite was discussed and also adds this article. The Aluminum, Titanium and Manganese metal matrix are focused to these articles. The literature were discussed various different applications of MMC’s are focused. The read these literatures finally find out the problem of MMC’s. The problem finding of the metal matrix composite is manufacturing and machining. The MMC applied the light weight and high strength applications. The satisfied this type of application as very high expensive to finished the product or part. The manufacturing’s of MMC’s used by powder metallurgy, liquid metallurgy, stir casting and squeeze casting methods. The manufacturing methods are explained in this article shortly. The MMC’s process flow analyses are divided into four parts. The first one discussed the CAD/CAM industrials environment. The CAD/CAM industrials environment designs the shape of the product or parts. The second one discussed testing of MMC’s. The MMC’s checked with tensile, compressive, hardness, bending, impact and fatigue etc. third part as manufacturing like that used any one of the process involved to produce the given product or parts. The final module was machining processes. The involvement of machining process already as turning, drilling and milling are discussed in this area. Finally these article learning of MMC’s and their suitable machining manufacturing applications.
