Abstract:Electric spark dressing is an effective dressing method for metal-bonded diamond grinding wheel that offers high precision, high efficiency, and low cost. This study focused on the influence of discharge voltage, discharge current, and power pulse width on the surface morphology of the grinding wheel. The electric spark dressing experiments on metal-bonded grinding wheel and the grinding experiments of SiC ceramics were carried out, using a single-factor method. The surface morphology of the grinding wheel and the surface roughness of the workpiece were analyzed after removing a certain volume of SiC ceramics. It was found that larger electrical parameters could improve the dressing efficiency, and they could also cause adverse effects on the grinding wheel surface such as abrasive shedding, looseness, and bond melting recasting. In the early stage of grinding wheel, surface damage was serious, and grinding workpiece surface roughness was poor. These findings can serve as a practical reference for the selection of electric spark dressing for metal bond diamond grinding wheels.

Abstract:Through the odd factor grinding experiment of microwave ferrite, the residual flexural strength and surface roughness after grinding were measured in different grinding parameters(wheel speed, feed rate, cutting depth, wheel size). The surface of microwave ferrites was observed in high magnification through an optical microscope after grinding, in order to show the variation of surface roughness in different grinding parameters. The results showed that with the increase of the surface roughness, the residual flexural strength increased.

Abstract:Through the odd factor grinding experiment of microwave ferrite, the tangential and normal force were measured in different grinding parameters (wheel speed, feed rate, cutting depth, wheel size). According to the variation of the tangential force and normal force in different grinding parameters after grinding, the reasonable grinding parameters of microwave ferrite were explored. The results demonstrated that the grinding force had different variations in different grinding parameters. These could be the reference and guidance for the future processing of microwave ferrite materials.

Abstract:High-precision dressing of coarse-grained arc-shaped diamond grinding wheels is one of the research hotspots in the field of precision grinding. However, the dressing of coarse-grained grinding wheels is very difficult. The electrical discharge aided grinding (EDAG) dressing technology has been innovatively proposed, which can achieve high efficiency and precision dressing of coarse-grained arc-shaped diamond grinding wheels. The material removal mechanism of the EDAG dressing method has been thoroughly analyzed. Orthogonal experiments were designed to analyze the influence of process parameters on dressing efficiency and tool loss, the rough dressing was carried out to improve dressing efficiency, and the precision dressing was carried out to improve dressing accuracy. For the concave and convex arc-shaped grinding wheel dressing with the design radius of 3 mm, the radius size errors of concave and convex arcs after rough dressing are 4.43% and 2.69%, respectively. The PV value of profile accuracy is 54.34 μm. The radius size errors of concave and convex arcs after precision dressing are 0.17% and 0.053%, respectively. The PV value of profile accuracy is 17.28 μm. Finally, the radius size errors of concave and convex arc-shaped obtained by grinding silicon carbide ceramic specimens are 0.24% and 0.045%, respectively. The surface roughness of workpiece is up to 463 nm. Thus, the EDAG dressing technology can achieve high-precision dressing of arc-shaped coarse-grained diamond grinding wheels.

Abstract:The coarse-grained electroplated diamond grinding wheels is increasingly favored in precision grinding of hard and brittle materials owing to its high material removal efficiency, high wear resistance and steady surface contour accuracy. However, how to determine whether the dressed grinding wheel surface topography can achieve the desired precision ground surface quality is still a huge challenge to this day. In this paper, a novel numerical simulation model, which was established basing on the statistical features of actual electroplated coarse-grained diamond grinding wheel and the kinetics of the grinding process, was proposed for theoretically and thoroughly studying the influence of the surface dressing depth of coarse-grained electroplated diamond grinding wheel on ground workpiece surface morphology. At first, the statistical features of actual electroplated coarse-grained diamond grinding wheel was acquired and a novel numerical grinding wheel surface model was established. Subsequently, a numerical ground workpiece surface simulation model was also developed. And then, the evolving mechanism of the grinding wheel surface topography with the dressed wheel surface abrasive grain protrusion height was theoretically studied by numerical simulation. Moreover, the influence of the wheel surface abrasive grain protrusion height on the ground surface roughness was thoroughly researched by means of theoretical model and experiments. The simulation and experiments results in this paper indicated that precision ground workpiece surface with nano-scale surface roughness can be acquired by grinding with a dressed grinding wheel with a certain abrasive grain protrusion height of 25% of the typical abrasive size. Comparing with the undressed grinding wheel (grinding wheel with original surface topography and not be dressed), the surface roughness Sa and Sq of the surface ground with a well-dressed wheel can achieving a significant decrease of 97.75–99.77% and 97.57–99.73%, respectively. Therefore, carefully dressing the electroplated coarse-grained diamond grinding wheel is of great significance for obtaining a precision ground workpiece surface quality.

Abstract:Diamond tools have been widely used in grinding hard and brittle materials such as stone, glass, and ceramics, because of the excellent performance of diamond abrasives, including extremely high hardness, thermal conductivity, and wearing feature. Diamond abrasive layers are the most important part of diamond tools. However, the traditional methods for fabricating diamond abrasive layers are time-consuming. This study proposed a new method for fabricating diamond abrasive layers. The diamond abrasive layers were fabricated on 304 stainless steel plates by electrical discharge machining (EDM) with a diamond-cobalt powder green compact electrode. In order to improve the performance of the fabricated diamond abrasive layers, the influences of fabrication conditions such as the diamond abrasive content and compaction pressure of the electrode, discharge current, and fabrication time were experimentally investigated. Experimental results showed that 100 MPa electrode compaction pressure, 40 wt% electrode diamond abrasive content, and 20 A discharge current were the best fabrication conditions. A 400-μm diamond abrasive layer with diamond abrasive content of 13.5% was fabricated under such fabrication conditions in 5 min. Diamond abrasive layer fabricating speed of EDM was much faster than electroplating and the diamond abrasive layer fabricated by EDM demonstrated satisfactory grinding ability.

Abstract:Electrical Discharge Dressing (EDD) of fine-grained metal-bonded diamond grinding wheel is the most recognized processing method in the industry at present. In this paper, the processing method of nanosecond pulse laser dressing of fine-grained metal-bonded diamond wheel with concave surface was proposed. The main components of the heat affected zone on the sub-surface of the wheel after laser dressing were proposed. The influence of the laser circumferential overlap ratio ( O C ) on the size of the heat affected zone of the metal-bonded material was systematically studied, and the formation mechanism of the angle error of the wheel with different influence degree of two kinds of effects was explained as the result of the change of laser energy density. The results demonstrated that with the increase of O C , the burn degree and sub-surface quality of the wheel surface became worse. The optimal laser circumferential overlap ratio O C was 30 %. It was found that the laser energy was continuously lost with the decrease of the angle, and better dressing effect could be obtained by deflecting the laser. The fine-grained metal diamond wheel with concave surface dressed by the deflection nanosecond pulse laser had better surface quality and profile accuracy, but there were certain metamorphic layers. Compared with the static single-section image detection (SSID), the grinding graphite plate detection (GGPD) more reflected the actual situation, and the maximum angle, arc radius and height deviation values of the 600# concave trapezoidal contour were 0.281°, 0.0049 mm, 0.0299 mm, respectively; The maximum angle, arc radius and height deviation values of the 1000# concave V-shaped contour were 0.293°, 0.0029 mm and 0.0255 mm, respectively.

Abstract:Polycrystalline diamond (PCD) tools fulfil a vital role in the woodworking industry, with its ability to achieve smooth machining quality and long service life, along with excellent performance features. However, diamond tools’ fabrication is a difficult material removal process. In this study, we propose and develop an electrical discharge machining (EDM) grinding method with disk electrode. Tool profiles are captured by a measuring probe, and path curves are tracked by a peripheral disk in edge fabrication. Experiments of graphite and copper serving as electrode are carried out, respectively, in the disk discharge grinding process. In addition, with design of experiments on PCD machining, different Disk EDM parameters are obtained to evaluate the influence of dominant factors on machining speed and surface quality. Optimal gap reference voltage, wheel rotational speed and pulse width are extracted, respectively, under the conditions of two electrode materials. Results show that pulse width plays the most important role in machining, and copper electrode can effectively produce smoother surface than graphite when used as electrode in Disk EDM. Moreover, edge fabrication of spiral miller (φ125 mm) is precisely realized with circular run-out errors less than 0.050 mm.

Abstract:To improve the material removal rate (MRR), the effects of electrode rotational speed, gap voltage and pulse width on the MRR of PCD EDM grinding process were studied. By adding pre-experiments, the optimization process is more rapid. A second-order regression model of MRR is established by using response surface method based on Composite Circumscribed design (CCC). And the influence of each parameter on the response is analyzed. The results show that the optimal removal rate is after optimized, which is 11.8% higher than that of the pre-experiment.

Abstract:Electric discharge machining (EDM) is a material removal process that is especially useful for difficult-to-cut materials with complex shapes and is widely used in aerospace, automotive, surgical tools among other fields. EDM is one of the most efficient manufacturing processes and is used to achieve highly accurate production. It is a non-contact thermal energy process used to machine electrically conductive components irrespective of the material’s mechanical properties. Studies related to the EDM have shown that the process performance can be considerably improved by properly selecting the process material and operating parameters. This paper reviews research studies on the application of EDM to different grades of stainless steel materials and describes experimental and theoretical studies of EDM that have attempted to improve the process performance, by considering material removal rate, surface quality and tool wear rate, amongst others. In addition, this paper examines evaluation models and techniques used to determine the EDM process conditions. This review also presents a discussion on developments in EDM and outlines the likely trend for future research.

Abstract:Metal-bonded superabrasive diamond grinding wheels have superior qualities such as high bond strength, high stability and high grindability. The major problems encountered are wheel loading and glazing, which impedes the effectiveness of the grinding wheel. Electrolytic in-process dressing (ELID) is an effective method to dress the grinding wheel during grinding. The wear mechanism of metal-bonded grinding wheels dressed using ELID is different form the conventional grinding methods because the bond strength of the wheel-working surface is reduced by electrolysis. The reduction of bond strength reduces the grit-depth-of-cut and hence the surface finish is improved. The oxide layer formed on the surface of the grinding wheel experiences macrofracture at the end of wheel life while machining hard and brittle workpieces. When the wheel wear is dominated by macrofracture, the wheel-working surface is free from loaded chips and worn diamond grits. When the oxide layer is removed from the wheel surface, the electrical conductivity of the grinding wheel increases, and that stimulates electrolytic dressing. The conditions applied to the pulse current influence the amount of layer oxidizing from the grinding wheel surface. Longer pulse ‘on’ time increases the wheel wear. Shorter pulse ‘on’ time can be selected for a courser grit size wheel since that type of wheel needs high grinding efficiency. Equal pulse ‘on’ and ‘off’ time is desired for finer grit size wheels to obtain stable and ultraprecision surface finish.

Abstract:Microwave-induced electric discharge machining (MV-EDM) is an emerging machining method that can be applied to fine machining of metal materials. A feasibility analysis of the application of MV-EDM to sharpen diamond grinding tools was conducted in this study. A multiphysical simulation model for sharpening using MV-EDM was established, and MV-EDM sharpening experiments and measurements were performed to verify the accuracy of the simulation model. It was found that MV-EDM can effectively improve the protrusion height h p and does not result in severe graphitization of diamond grains under appropriate conditions. Under the conditions of a microwave power of 1 kW and a gap scale d of 0.1 mm, the h p of the diamond grain increased to 91 μm with a complete diamond crystal shape and slight graphitization. In addition, it was discovered that the gap scale d and initial protrusion height h 0 had a significant effect on the protrusion height h p and the graphitization of the diamond grains. After verification, the accuracy of the simulation model for calculating the protrusion height of diamond grains was controlled within a range of ±15 μm. The results of this study provide a theoretical basis for the industrial application of MV-EDM to sharpening.

Abstract:Electric discharge machining (EDM) is regarded as one of the most energy-efficient manufacturing processes for exceptionally accurate processing of any electrically conductive material, regardless of mechanical properties. EDM is a non-contact process utilized in various industries, including aerospace, industrial, instruments, molds, dies, and medical tools; also, it is beneficial for hard materials with simple or proficient geometries and shapes. Although EDM is for machining "difficult to machine" metals, such as those used in the mold and die industries, metal properties indicate potential capability in the domain of surface modification due to the electrical spark between the tool and the work material. This paper investigates the machining of Alloy steel X210 by using the most affecting parameters and how electrode angles contribute to responses, as MRR, Electrode wear ratio, and surface finish, which the manufacturing industry uses to make die tools, molds, automotive parts, and other products. Electrodes with angles of 0o and 90o are used to machine workpieces using WEDM (dk7740). Electrode Angle, peak discharge current, pulse-on time, and pulse-off time were controllable parameters in this study. While all other criteria are constant, variables have been studied. The effects of the four aspects on the four variables were statistically analyzed using ANOVA by MINITAB. Regression models for the responses were developed. Regression mathematical models have been developed for Alloy steel X210 workpieces to increase productivity and industry results.
Investigation on abrasive wear of electroplated diamond belt in grinding nickel-based superalloys

Abstract:Diamond abrasive belt has been widely used for ultra-precision grinding and polishing of hard-brittle materials due to its excellent rigid-flex compound characteristics. Nevertheless, severe wear affects its machining performance for plastic difficult-to-machine materials. Therefore, a series of experimental research are carried out to investigate the abrasive wear of electroplated diamond belt in grinding nickel-based superalloys in this paper. The height variation of diamond grits measured by a super depth-of-field microscope is defined as the evaluation indicator of wear degree. Orthogonal experiments are conducted to obtain the dominant influential process parameters of abrasive belt wear height. The single-factor experiments of the main influential parameters grinding speed and normal force are performed to furtherly explore the relationship between abrasive belt wear and process parameters as well as state parameters. The results show that increased grinding speed and normal force contribute to higher grinding temperature and more severe belt wear. Consistently, the change tendency of the material removal and surface roughness corresponds to the wear degree. Additionally, electron microscope detection, Raman scattering, and energy dispersive spectroscopy were used to explore wear mechanism more deeply. The results reveal that various granularity mainly affect the physical wear modes subdivided into abrasion, fracture, and pull-off. What's more, graphitization transition of the diamond grit peaks and oxidative wear indicate that chemical wear is also one of the main forms of abrasive grit wear.

Abstract:The engineering ceramic grinding process with an electroplated diamond wheel is significantly influenced by the detrimental effect of the grain dislodgement which causes surface roughness degradation and tool life decrease. Therefore, the thickness of the electroplated bond layer must be large enough to provide sufficient micro-bonding force to overcome the single grain micro-cutting force during grinding. However, large electroplated bond layer thickness hampers the protrusion condition of the grains, and causes insufficient active grains. The conventional „trial and error‟ method based on heuristic knowledge currently appears to be the only way in developing electroplated diamond wheels. The difficulty of a deterministic wheel design lies in the lack of an integrated model to predict micro-bonding force and the protrusion conditions of all diamond grains on the wheel surface for given a grain size, dimensional distribution, and bond layer thickness. In this paper, the digital grinding wheel model is developed for single layer electroplated diamond wheels by simulating each wheel fabrication procedure numerically. The model provides a 3D view of the wheel surface condition and micro-bonding force, protrusion information in correlation with the wheel design parameters, e.g. grain size, dimensional distribution and bond layer thickness. Based on the analysis of the micro-cutting force on a single grain during grinding, the optimal electroplated bond layer thickness can be determined. Finally, a grinding experiment for an alumina engineering ceramic is carried out to verify the efficacy of the model in the development of dislodgement free diamond wheels.
Grinding efficiency and profile accuracy of diamond grinding wheels dressed with wire electrical discharge conditioning (WEDC)

Abstract:Abstract Super abrasive diamond grinding wheels are the most promising tools for the precision machining of advanced ceramics and carbide materials. However, the efficiency of conventional conditioning of these tools is limited owing to high dressing tool wear, long process time, low form flexibility, and induced damage to the abrasive grains. Wire electrical discharge machining (WEDM) is an alternative method for conditioning of superabrasive grinding wheels with electrically conductive bonding materials. In this study, cylindrical plunge grinding of an alumina ceramic with a resin-bonded diamond grinding wheel is investigated. The assigned type of resin bond contains copper particles and is accordingly electrically conductive for wire electrical discharge conditioning (WEDC). Conventional (mechanical) and WEDC methods are used for generating the same profile on two similar diamond grinding wheels. As a result, the specific grinding energy was reduced up to 26% and 29% during rough and finish plunge grinding, respectively. Reduced specific grinding energy and forces, along with more effective grain protrusion and sharpness by using WEDC for profiling of grinding wheels, have contributed positively to the ground surface conditions despite the relatively rougher wheel surface topography in comparison to the conventional profiling. The more considerable reduction in the mean roughness depth (Rz) than in the arithmetical mean roughness value (Ra) (11% smaller Rz values in WEDC versus mechanical conditioning) verifies that the workpiece surface underwent less surface degradation in case of WEDC because of smaller grinding forces. Furthermore, the profile wear behavior of the workpiece ground with the WED conditioned grinding wheel was superior to the conventionally conditioned one.
Surface Integrity of Binderless WC Using Dry Electrical Discharge Assisted Grinding

Abstract:Binderless tungsten carbide (WC) is preferred for manufacturing tools, mould, and wear-resistant components. However, due to its high brittleness and hardness, the machined binderless WC surface is prone to generate microcracks and the machining efficiency is extremely low. Aiming at this difficulty, a clean and eco-friendly dry electrical discharge assisted grinding (DEDAG) method without any liquid medium was proposed for the processing of binderless WC. DEDAG principle was revealed and the DEDAG platform was first developed. A series of DEDAG, conventional dry grinding (CDG), and conventional wet grinding (CWG) experiments were conducted on binderless WC under different processing parameters. The current and voltage waveforms during the DEDAG process were observed, and the discharge properties were analyzed. The chip morphologies, surface hardness, residual stress, as well as surface and subsurface morphologies were analyzed. The results show that the surface hardness and roughness obtained by DEDAG are smaller than that by CDG or CWG. The measured residual tensile stress after CDG is larger against DEDAG. The ground surface by DEDAG has better crystal integrity than that by CDG. DEDAG can soften/melt workpiece material and diminish grinding chips, thereby promoting plastic removal and increasing processing efficiency. The influences of DEDAG parameters on the ground surface quality are also investigated, and the optimal DEDAG parameters are determined. With the increase of open-circuit voltage or grinding depth, the surface quality improves first and then worsens. The optimal open-circuit voltage is 40 V and the grinding depth ranges from 10 μm to 15 μm. This research provides a new idea for promoting the efficient and low-damage processing of binderless WC.

Experimental research on EDM-milling of sintered NdFeB

Abstract:Sintered NdFeB is widely used due to its excellent magnetic properties, but it is not suitable for machining by conventional machining methods due to its very high brittleness and hardness. Electrical discharge machining (EDM) is deemed to be an important method for machining sintered NdFeB without considering the hardness of the material. To address the problems of poor performance and high cost of EDM machining of sintered NdFeB, in this study, the effect of the EDM-milling process on the surface morphology, cross-section, material removal rate (MRR), surface roughness (SR), and electrode wear rate (EWR) of sintered NdFeB was investigated by varying parameters including current, pulse duration, and pulse interval. Comparative experiments with EDM have shown that the EDM-milling process has better performance on machined surfaces, with large craters of radial size and lower value of SR. Its cross-section has thinner recast layer and smaller range of heat-affected zone. The MRR is enhanced by a maximum of 162%. Moreover, the EWR for EDM and EDM-milling are close to zero.

Abstract:This paper deals with a completely new dressing method, the soft-elastic dressing method, of dressing fine grain diamond wheels. Soft-elastic dressing equipment has been invented and the principle of the soft-elastic dressing method is explained. The studies that have been carried out are on the relationships between the elements of soft-elastic dressing and the dressing effects. Experiments into both dressing and grinding fully bear out that soft-elastic dressing has excellent truing efficiency, high truing precision and good sharpening results. In addition, soft-elastic dressing can be applied to all kinds of bonds.
