Abstract:The new development in tube hydroforming in China is introduced,including forming mechanism,process,press and application.Components with big section deference,abnormal section shape and curving axis and with branch are paid more attention.The aspects ranging from typical defects,forming precision to thickness distribution and the effects of process parameters on these aspects are presented.In detail,forming rule of control and utilization of wrinkling and principle of reducing calibration pressure are described.Finally,some typical components and their applications in aerospace and automobile industry are presented.

Abstract:Hydroforming of a Y-shaped tube by using tube blanks with a ratio of diameter to thickness of 183 is presented. Through experiments, typical defects including wrinkles in feeding zone, thinning and cracking at the protrusion top, were discovered. Because of the super thin thickness of the tube blank and the asymmetrical shape of the Y-shaped tube, it is very difficult to avoid the defects by controlling the loading path of pressure and axial feeding. Under a reasonable process design, the Y-shaped tube is produced successfully. FEM simulations were carried out for analyzing the deformation during hydroforming of the Y-shaped tube. Thinning ratio distribution, stress and strain states from different loading paths were presented. Then the approach for improving process and product quality are proposed.

Abstract:Lightweight ways of automotive and application trends of tube hydroforming are introduced.Latest progresses and achievements in fundamental theories,key processes and tools and industrial applications of tube hydroforming are illustrated.In fundamental theories aspect,circumferential stress,axial stress,circumferential strain,axial strain and normal strain states of curved tubular components in hydroforming process are disclosed.The existence of limited corner radius in calibration process is clarified and the effect of internal pressure and friction on limited corner radius is analyzed.In key processes and tools aspect,the methods that the calibration pressure is reduced by the petal-like preform shapes and that the large diameter and ultra thin thickness tube is hydroformed integrally are proposed.Key technologies on hydro-piercing processes and tools with multiple holes synchronously are solved.In industrial applications aspect,key technologies on facilities are solved for extra high pressure establishment,high water media transmission,real-time and closed loop control system of extra high pressure and multiple spindle displacements.Several hydroforming machines are developed for automotive factories and automobile accessories factories in mass production of typical parts,such as engine cradle,torsion beam and front beam holder.

Abstract:Important progresses and achievements in fundamental theory,key processes and industrial applications of tube hydroforming realized in engineering research center of hydroforming/harbin institute of technology(ERCH/HIT) were introduced.Typical stress states in tube hydroforming process and the corresponding thickness changing tendency were given on the plane stress yield loci.Thickness changes along the axial direction of tubular part with changeable diameters and the hoop direction of tubular part with rectangular cross-section were given.The concept of limited corner radius in calibration process was proposed and analyzed.Ring hoop tension test was proposed to evaluate the mechanical properties of tube along hoop direction.Multi-step method for the forming of thin Y-shaped branch tube,and double-layered hydro-bending method for the forming of thin-walled bent tubular part were proposed.Ultra-thin Y-shaped branch tube,integral stainless steel tube,and bent tubular part for aerospace application were manufactured.Hydroforming machine of 55 MN maximal closing force was developed.Typical parts for automotive industry,such as engine cradle,front beam holder and torsion beam,were manufactured.

Abstract:To overcome the problems in high pressure tube hydroforming (HPTH), such as too high forming pressure, thickness thinning and low productivity, a new forming technology was put forward, named as tube hydro-forging(THFG). In THFG, hollow components were formed by cross-section compression, overturned the traditional idea about conventional tube hydroforming in which the tube was expanded into the desired shape. Compared with HPTH, the role of the internal pressure was translated into the function of supporting and the tube sidewall was subjected to compression deformation throughout the process. These changes permit the THFG process with lots of advantages, such as low required internal pressure, avoiding thickness thinning or crack defect, no need for axial feeding, and so on. In this study, an analytical model based on a rigid, perfectly plastic material model was developed to investigate the possibility and the main influencing factors of the THFG. The analytical solution developed was compared with the experimental results. Experimental results validate that the tube can be formed into the desired shape by cross-section compression under a certain internal pressure supporting. Through the analytical model combining FEM simulation, the critical support pressure was given. The critical support pressure increases gradually as the deformation going on and has great dependence on the materials properties, however has no dependence on the tube thickness. It is also validated that the required pressure in the THFG is much lower than that needed in the traditional tube hydroforming.
Practicality and Formability of Integrally Stiffened Tube Hydro-Assisted Forming

Abstract:To achieve integrally stiffened tubular component, a new technology named as hydro-assisted forming was put forward, which successfully realized integral component forming. Experiment and finite element simulation were conducted to explore the practicality and formability of stiffened tube hydro-assisted forming. Based on plastic mechanics, the critical mechanics condition was analyzed and given. At last, the shape error and thickness distribution were given in detail. The results indicate that internal pressure induces not only tensile hoop stress but also "backward" bending moment, which are useful to eliminate wrinkle defect. But it is worthwhile to note that buckling defect would happen if the internal pressure was too high due to the effection of rib initial deflection. Shape accuracy is sensitive to internal pressure. Geometric error decreases as internal pressure, but increases after the internal pressure reaches a certain degree. Both welding residual stress and thermal deformation are successfully eliminated due to plastic deformation happens during hydro-assisted forming process. In view of hydro-assisted forming process, sound thickness distribution is an effortless advantage for bending deformation has less effection on thickness distribution. The maximum thinning ratio is only 5 % for hydro-assisted forming, which is far less than that of tube hydroforming. At last, an integrally stiffened tubal component with ellipticity of 2 was formed successfully by hydro-assisted forming technology, which rib height reaches 10 mm.

Study on Experimental Approaches of Forming Limit Curve for Tube Hydroforming

Abstract:This paper proposes a set of experimental approaches to establish the forming limit curve (FLC) in different forming modes for tube hydroforming. In tension–compression strain state, analytical models are constructed to determine the linear strain paths at the pole of the hydroformed tube, and a self-designed free hydroforming apparatus with axial feeding and internal pressure are used to carry out the bulge tests. In plane strain state, the difference is that both ends of the tube are fixed with different punches. In tension–tension strain state, a novel hydroforming apparatus are designed. The novel device requires the simultaneous application of lateral compression force and internal pressure to control the material flow under tension–tension strain states. The linear strain paths for the right hand side of FLC by finite element method simulation are calculated. The linear strain paths in different strain states are verified and the FLC of roll-formed QSTE340 seamed tube is constructed through the proposed experimental approaches. Comparison between simulation and experimental results for hydroforming process of front crossmember shows that the experimental FLC is accurate and valid for tube hydroforming.

Abstract:Recently, we have developed a new tube forming technology to manufacture hollow components, which is the tube hydro-forging. In this forming process, the tube blank was subjected to 3D compressive stress. This deformation mode leads to a new type defect - warping failure. Different from wrinkling defect, the mechanism of warping is the material moving and maintaining its original shape. In this paper, an analytical model was developed to determine the required pressure to prevent warping failure based on energy method, and the effect of main factors on the required pressure was analyzed. Moreover, the relationship between warping and wrinkling was discussed with consideration of friction effect. Subsequently, numerical simulations and experiments were employed to validate the model. The results showed that there is a transition pressure to decide which wrinkling or warping would occur. This model also reveals that increasing the friction coefficient is the effective way to limit warping.

Abstract:Hydroforming processes of a Y-shaped stainless steel tube with d/t (ratio of diameter to thickness) of 183 is presented. FEM simulations were carried out for analyzing the stress states and thickness distribution in the workpieces during hydroforming of the Y-shaped tube. A two-step process with preform procedure is presented to improve the stress states in the protrusion and to avoid the severe thinning at the top of the protrusion. Through the two-step hydroforming, the wrinkling and cracking defects were all avoided and sound components were produced.

Abstract:The tube hydro-forging as a new tube forming technology has many differences in principle and mechanism; it is based on the principle of compression deformation instead of the common tensile deformation. This gives great advantages to form parts with variable cross-section perimeters and small sharp corner. The trapezoid-sectional parts are the usual quadrangular structure and widely used in many areas, but it has poor shape accuracy when formed by expansion. In this paper, the tube hydro-forging process of trapezoid-sectional parts was studied. The effects of corner angle and radius on the thickness distribution were analyzed theoretically, and the design principle of die parting for asymmetric trapezoid-section was pointed out. Finite element analysis and the experimental results show a good agreement with the theoretical conclusions. The present study provides a guideline for the rational design of process parameter and die parting, and it will be helpful to wide application of the tube hydro-forging process.

Abstract:The common defects in tube hydroforming are buckling, wrinkling, bursting and folding. Wrinkling occuring as the axial force reaches a critical value is considered as one of defects in the past. Theoretical analyses, numerical simulation and experiment were conducted to control and use wrinkles in tube hydroforming. Effects of loading path and the ratio of length to diameter on the number of wrinkles and forming result were discussed. It has been shown that not all wrinkles are defects and tube can successfully be formed after wrinkling in some cases. The key issue is to obtain useful wrinkles instead of dead wrinkles. However, the thickness distribution is not even in the axial direction. Accumulation of material in the expanding area by formation of wrinkles is an effective method for preform. By use of this method, the zone of process window can be enlarged for hydroforming.

Abstract:The hydroforming of an integral thin-walled Y-shaped tube was investigated. With axial feeding, tube material can be pushed into the die cavity to form a higher protrusion height with relatively small thinning ratio. For the Y-shaped tube, however, owing to the high-friction forces acting at internal pressure in the guiding zone between the tube and die, less metal flows into the protrusion. A multistage punch was proposed to change the internal pressure distribution in the guiding zone and to reduce the friction force between the tube and the die. Experiments of hydroforming of aluminum alloy Y-shaped tube were carried out, in which two projects with traditional punch and multistage punch were applied to comparison. The thickness distribution and thinning ratio distribution were investigated, and the results by different punches were compared.

Abstract:To explore the practicality of whole forming for stiffened tube, hydro-assisted forming is carried out.The mechanical boundary conditions and the key parameters are also explored.Experiment results illustrate it is possible for stiffened tube whole forming under hydro-assisted.The main mechanical boundary conditions are removing all degrees of freedom of the inner side of rib.A stiffened tube with elliptic cross section is formed successfully, whose ratio of height to inner radius and inner radius to thickness reach to 5 and 42.5 respectively.Wrinkling and collapse are two typical defects during hydro-assisted forming.It is useful to eliminate axial degree of freedom for preventing collapse defect.Eliminating hoop degree of freedom is help to prevent wrinkling.

Abstract:Rectangular section parts created through hydroforming have good application prospects in the automotive industry because of their advantages of simple manufacturing procedure, high forming quality, and greater bending module than circular cross-sectional parts. Forming quality is directly influenced by the formed corner parameters of rectangular section parts. It is also a difficult matter in rectangular section hydroforming. The hydroforming rules of an aluminum alloy circular tube are regarded as the research object in this study to investigate the rules of square cross-sectional parts in the hydroforming process. First, the mechanical parameters of the molding material are obtained through experiments. Second, a hydroforming experimental system is self-designed, and tube hydroforming without axial feed is investigated to determine the key parameters of tube forming. Simulation analysis is then conducted for the entire process of tube hydroforming using the nonlinear finite element software DYNAFORM. The finite element model and the correctness of the calculation method are verified by comparing their results with the experimental results. Thereafter, the influence of internal pressure, friction coefficient, and loading path on pipe forming quality is examined. Necessary references are provided for engineering applications.
Improvement of Formability in Parallel Double-Branched Tube Hydroforming Combined with Pre-Forming and Crushing Processes

Abstract:In hydroforming of parallel double-branch tubes, the material entering the branch zone is obstructed by material accumulation in the main tubes and corners, which decreases the branch height. A tube hydroforming approach is combined with pre-forming and crushing (THPC) to mitigate this problem. A larger diameter tube blank is flattened for pre-forming and then subjected to radial compression for crushing. In the next step, hydroforming forms the parallel double-branch tubes. Experiments and numerical simulations are then carried out to analyze the effect of traditional tube hydroforming (TTH) and the proposed THPC process on the formability of parallel double-branch tubes. The results show that for tubes obtained via THPC, the tube burst pressure increases by 27.5% and the branch height increases 2.37-fold compared to TTH. Additionally, the flattening, pre-forming, and crushing stages cause work hardening of the tube when using the TPHC process. Flattened tubes undergo radial compression to improve the material flowing into the branch tube. The formability of parallel double-branched tubes can be improved by using the TPHC process. Consequently, tube hydroforming, combined with pre-forming and crushing, has been confirmed as a feasible forming process for fabricating parallel double-branch tubes.

Abstract:The purpose of this work is to establish the forming limit diagram (FLD) for a seamed tube hydroforming. A new theoretical model is developed to predict the FLD for a seamed tube hydroforming. Based on this theoretical model, the FLD for a seamed tube made of QSTE340 sheet metal is calculated by using the Hosford yield criterion. Some forming limit experiments are performed. A classical free hydroforming tool set is used for obtaining the left hand side forming limit strains, and a novel hydroforming tool set is designed for the right hand side of FLD. The novel device required the simultaneous application of lateral compression force and internal pressure to control the material flow under tension–tension strain states. Furthermore, the suitable loading paths for the left hand side of FLD by theoretical formulas and for the right hand side of FLD by finite element (FE) simulations are calculated. Finally, a comparison between the theoretical results and experimental data is performed. The theoretical predicting results show good agreement with the experimental results.

Abstract:The new forming technology – tube hydro-forging (THFG) was completely different from traditional tube hydroforming, the die closing force instead of internal pressure is the deformation force to compress the cross-section and increase the thickness, also result in a special contact stress state. In this paper, a mathematical model is developed to determine the strain and stress along the tube wall, also predict the die closing force, thickness distribution and contact stress; furthermore, the effects of various factors on the die closing force, thickness distribution and contact stress were discussed. At last, finite element analyses and experiments of THFG are conducted. The experimental and simulation results of die closing force, thickness distribution and contact stress are compared with the theoretical results to verify the correctness of this mathematical model. This model can provide a guideline for determining the technique parameters and designing rational die, also helps in understanding the mechanism of THFG.

Abstract:Tube hydroforming is a process of manufacturing lightweight components, especially automotive parts. The typical failure modes such as folding back, wrinkling, buckling and fracture often occur due to the unreasonable selection of internal pressure and axial feeding. Most previous papers draw the conclusion that wrinkling is a failure mode. However, according to research carried out by the authors of this paper, not all wrinkles are defects. Accumulation of materials in main deformation areas through wrinkles is an alternative method for obtaining a perfect part. The key point is to obtain “useful” wrinkles instead of “dead” wrinkles. An investigation has been conducted on how to control the shape of the wrinkle waves and its effect on thickness distribution after hydroforming by using finite element simulation. To explore the effect of bending and unbending, a 2D simulation software, LS-DYNA2D, was used. It was found that the results from FEM can be used effectively of modelling of the main process parameters.
Mechanical Conditions of Stiffened Tube during Hydro-assisted Forming

Abstract:To explore the technological conditions of whole forming for stiffened tube, the defect mode of whole forming for stiffened tube was researched and the mechanical conditions for whole forming were analyzed. Experiment results showed that whole forming might be realized for stiffened tube with certain height-diameter ratio; however buckling and wrinkling might happen when the height-diameter ratio exceeded the critical value. Wrinkling mainly happened on the location where ra-dius of curvature was increased and buckling happened on the location where radius of curvature was decreased. Compressive stress state that was caused by increased radius of curvature was the main mechanical reason for wrinkling defect. Bending mo-ment that was caused by unevenly distributed tensile stress was the main reason for buckling defect. In conclusion, internal pressure is useful to decrease the stress and bending moment and prevent wrinkling and buckling. At last an integral stiffened tube component can be formed with ovality at 1.5 and 2.
