Abstract:Reverse engineering is more and more widely applied in industry for computer aided product design. In this paper we review the development process of reverse engineering and summarize the various model reconstruction methods. We point out that current data acquisition techniques still lack practical solutions, the shortcoming of geometric model reconstruction is to consider isolated surface patch fitting and neglect the constraints relationship and geometric feature of the object. Because the majority of parts are designed with intended feature and geometric relationship, an important object in models reconstruction is to resume those feature and geometric relationship. Subsequently the key technology of shape data measurement and surface fitting are proposed. Specific problems further solved include multiple views data registration, the probe(CMM) 3D compensation, symmetry datum plane reconstruction, and feature-based model reconstruction strategies. Finally, in order to develop reverse engineering technology into an applied tool, the sophisticated commercial software which integrate reverse engineering should be developed.

Abstract:When acquiring the surface data of the sample part, it is not easy to get the full data on one scan due to the configuration or topology of the part. In addition, some special parts have special assembly request, for example the joint surface smooth and the boundary share. The process usually requires multiple scans for an assembly model. Some identical points have different coordinate data because of the moving of the part. As a result, before the model reconstruction the digitized data must be registered or aligned. According to the geometric graphics transform theory, this work develops a digitized point sets registration method, which is based on the coordinate transform. The method utilizes measured three datum-point data in different coordinate systems to calculate the rotation and translation matrix. If the measurement error cannot be ignored, the least-square method may be applied to find the closest points. Finally, this method is adopted to the clay model of the motorcycle surface in reverse engineering, the data registration meets the design precision.

Abstract:For acquiring surface data of sample part in reverse engineering, multiple scanning of measuring process is usually required to adapt to the configuration or topology of the part. We propose a data set registration method based on three datum-points which are measured repeatedly in different coordinate systems to formulate the rotation and translation matrices for data mapping. Least-square method is utilized to counteract the measurement noise error.This approach was tested on a motorcycle surface clay model, the overall shape of reconstructed part surface is accurate and fitting along its boundary is fine, it meets the required design precision well.
A Simple 3D Reconstruction Method Based on Single Camera

Abstract:This paper presents a simple 3D reconstruction method based on single camera.A planar pattern is placed in the scene to be 3D reconstructed.Two or more pictures are taken by a single camera which intrinsic parameters were calibrated beforehand.And the extrinsic parameters are calculated accurately using the planar pattern.Standard stereo steps such as stereo calibration,rectification,matching and triangular are then performed.Experimental results show that the proposed method is simple,flexible and effective.

Abstract:Conventional geometric models couldn't meet the needs of Computer Aided Design (CAD) and Computer Aided Manufacturing (CAM) of products with complex shape. In order to solve this problem, a point-based geometric model applied to CAD/CAM was put forward. The definition of point-based geometric model and its application process of CAD/CAM were presented. The geometric properties, CAD method, CAM method, and CAD/ CAM system development method of this model were studied. The CAD/CAM application of shoe last showed that point-based geometric model was superior to conventional geometric models, and could realize CAD/CAM in some special products.

Abstract:In this paper, an approach is proposed to solve the redesign problem of 3D reconstructed object in reverse engineering. The conventional approach is to adopt simple analytical surface, B-splines surface, or NURBS directly fitting to measured points of object. However this representation is difficult in changing object shape, or making a redesign. Our approach is to select parameterization features, to represent the reconstructing model. The reconstruction processes is composed of three steps. In the first step, geometric features are recognized and extracted based on a features-matching algorithm, and simultaneously the constrriints between these features are also detected. In the second step, these features are adjusted according to constraints relationship between features to obtain an optimal fitting of the measured data points. Finally, the features are applied to parameterized representation, and a cooperative deform relationship of the whole shape is established. Thus, the reconstructing model, composed of geometric features, can be randomly changed by change feature size (size drive) to meet our requirement of making product shape redesign and innovative design. The proposed approach is illustrated with examples.

Abstract:In reverse engineering of motorcycle surface, an pragmatic assembly modeling method based on base points according to the characteristic of the motorcycle surface was proposed. By matrix conversion and coordinate transform, the part surface measured data can be converted into assembly model, therefore, the characteristic of part surface coherence and boundary share will be assured. The precision of the method is affected by the error of base points, including measure error, compensation error and assembly error. Thus, some error control strategy was also discussed in this paper.

Abstract:Many kinds of devices with cam have been widely used in various mechanical equipments. However, non-equalization machining for spatial cam trough remains to be a difficult problem. This paper focuses on the analysis of running conditions and machining processes of spatial cam with oscillating follower. We point out the common errors in the biased distance cutting. By analyzing the motion of oscillating follower of spatial cam, we present a new 3D curve expansion model of spatial cam trough-outline. Based on this model, we have proposed a machining method for trochoidal milling with non-equalization diameter cutter. This new method has led to a creative and effective way for non-equalization diameter machining for spatial cam with oscillating follower.

Abstract:The collection of coordinate data is the first procedure of reverse engineering. The quality and precision of CAD model is determined by the accuracy of measured data. In this paper, some essential rules of complex surface measurement using Three-Coordinate Measurement Machine are proposed in order to reconstruct the high quality and precision CAD model. Measuring errors are also analyzed in this paper,and good results were obtained in using these rules during the procedure of remodeling automobile and airplane parts.

Abstract:The machining precision of composite material parts is usually not very high, thus for virtual assembly of composite material parts, it is difficult to simulate the actual assembly situation only by using geometric design models. This paper proposes a virtual assembly and repair analysis method based on both geometric design model and object scanning model. By matching the scanned cloud point model to the design model, the virtual assembly process is constructed, and the repair analysis is implemented according to the results of virtual assembly. The proposed method is investigated by truss structure, and the results show the effectiveness of the proposed method.

Abstract:The design and machining technology of curved and irregular surfaces has always been an important subject in the field of engineering. In the product design process, sequential design and reverse design approaches each have their own characteristics in the field of modeling. This paper puts forward a sequential/reverse hybrid modeling method based on combined Geomagic Wrap, Geomagic Design X and UG in order to improve the efficiency of modeling. The method takes into consideration the characteristics of both sequential and reverse designs and brings out their advantages. With the "double wolf head" model of complex structures as the object of study, the "double wolf head" is re-developed and remanufactured based on 3D printing and five-axis machining combined with reverse design, and data from the model are collected using a three-dimensional scanner and Geomagic Wrap. Reverse engineering to parametric modeling is generated using Geomagic Design X; this solid model is then imported to the 3D printing and slicing software Cura and the multi-axis programming software hyperMILL, respectively, before machining, and the 3D printing model and the five-axis machining model are obtained. This method explores a new approach to part modeling, which vastly improves the machining precision and accuracy of model data, accurately perceives the real size of an object and is of great significance to shorten product development cycle times.

Abstract:Reverse engineering (RE) is widely used on the aspects about designing of advanced products, software or images. The 3D Geometric modeling method is composed of measurement equipment and RE software. The three-dimensional digital measurement equipment is used to collect the model’s point cloud data and reconstruct CAD model. Geomagic Studio is widely used to process data and repair models, while Geomagic Qualify is widely used in testing of reconstruction model. The point cloud data of a turbine blade is collected and processed, some technologies and steps including pre-processing of point cloud data, polygon processing, surface fitting, triangular mesh, model smoothing and polygon mesh optimization are conducted. Finally, it is being demonstrated that 3D Geometric modeling method in Reverse Engineering is successful.

Abstract:To solve the practical application of direct measurement in accordance with the cam production generated by the processing of error,the paper brings forward a method that is based on curve smoothing and the three-dimensional drawing software——Pro/E to assist the reverse design of the conjugated cams.This method first eliminates the bad points by analysing the curvature,then smooths the main Cam's curve by polynomial fitting,in the end,uses Pro/E's motional simulation module to create the vice-cam.It avoids the error by calculating the vice-cam's contour line.

Abstract:The current repair process for worn-out turbine blades and blisks is very manual, and experience based and hence is error-prone. It requires sophisticated CNC-driven (Computer Numerical Control) laser equipment to replace manual welding for the repair. This paper presents an innovative strategy that can lead to the automation of laser welding and cladding. The project makes use of reverse engineering techniques to capture the geometric shape of the worn area by digitized point cloud and nominal geometry. The core software technologies include four aspects: (i) point-to-surface-best-fitting technology that puts the point cloud coordinate system nominal CAD (Computer Aided Design) coordinate system, (ii) a procedure to extract a worn boundary that automatically separates the worn area and the undamaged area, (iii) geometric model representation for the worn area, and (iv) generation of an STL file to drive the CNC laser machine. The tool has been implemented using UG API (Unigraphics Application Programming Interface). Some experimental results have shown that the presented strategy is efficient for repair automation.

Abstract:To facilitate the manufacturing of an end mill, this paper presents a manufacturing model of a flat-end mill using a five-axis computer numerical control (CNC) grinding machine. Using input data of end mill geometry, wheels geometry, wheel setting and machine setting, the NC code for machining will be generated directly from a solid modeling then used as input to simulate the end mill machining in 3 Dimension before machining. The 3D simulation system of the end mill grinding is generated by VBA and AutoCAD2008. Machining simulation consists of a sequence of Boolean operations on difference between the tool and the grinding wheels through NC code. Then the major design parameters of a cutter, such as relief angle and inner radius, can be verified by interrogating the section profile of its solid model. The manufacturing model presented in this paper provides a practical and efficient method for developing CAM software for the manufacture of an end mill.

Abstract:Reverse engineering of free-form surfaces is one of the most challenging technologies in advanced manufacturing. With the development of industry more and more sculptured surfaces, such as molds and turbine blades, are required to measure quickly and accurately. Optical non-contact probes possess many advantages, such as high speed, no measuring force, in comparison with contact ones. The ability of stereovision probe with CCD cameras in gathering a large amount of information simultaneously makes it the most popularly used one in sculptured surface measurements. So based on the laser triangular principle, a measuring and testing device with two CCD cameras was designed, and its accuracy was analyzed. With a virtual 3D target in form of a grid plate, all the intrinsic and extrinsic parameters of CCD camera including the uncertainty of image scale factor and optical center of camera can be readily calibrated. In order to obtain all the required data with high accuracy in a short time, the curvature-based adaptive sampling strategy is presented. Due to huge amount of arbitrary scattered points, the Delaunay triangular division and Bezier interpolation and NURBS interpolation are applied to get a continuous surface.

Abstract:Coordinate measuring machines (CMMs) are frequently used in precise measurement applications and play a crucial role in profile error assessment. One widely adopted method for enhancing profile error evaluation efficiency is the reconstruction of dense errors after sparse CMM sampling. However, Nyquist's sampling theorem restricts the accuracy of reconstruction from CMM sampling, thus posing significant challenges for improving reconstruction accuracy. In this article, we present a method for reconstructing surfaces by fusing data from multiple features, circumventing the limitations of the sampling theorem. We constructed a machining simulation dataset with multiple features and used it to learn reconstruction strategies. Moreover, we devised a multifeature data fusion model (MfDFM) that adds high-frequency geometric information to measurement data, resulting in highly accurate surface reconstruction. A spatial attention mechanism is presented to improve reconstruction performance at full sample rates. Thorough experimentation on real workpieces confirms the efficacy of both our dataset and the proposed reconstruction method.

Abstract:Purpose This paper aims to present a reverse engineering (RE) approach for three-dimensional (3D) model reconstruction and fast prototyping (FP) of broken chess pieces. Design/methodology/approach A case study involving a broken chess piece was selected to demonstrate the effectiveness of the proposed unconventional RE approach. Initially, a laser 3D scanner was used to acquire a (non-uniform rational B-spline) surface model of the object, which was then processed to develop a parametric computer aided design (CAD) model combined with geometric design and tolerancing (GD&T) technique for evaluation and then for FP of the part using a computer numerical controlled (CNC) machine. Findings The effectiveness of the proposed approach for reconstruction and FP of rotational parts was ascertained through a sample part. The study demonstrates non-contact data acquisition technologies such as 3D laser scanners together with RE systems can support to capture the entire part geometry that was broken/worn and developed quickly through the application of computer aided manufacturing principles and a CNC machine. The results indicate that design communication, customer involvement and FP can be efficiently accomplished by means of an integrated RE workflow combined with rapid product development tools and techniques. Originality/value This research established a RE approach for the acquisition of broken/worn part data and the development of parametric CAD models. Then, the developed 3D CAD model was inspected for accuracy by means of the GD&T approach and rapidly developed using a CNC machine. Further, the proposed RE led FP approach can provide solutions to similar industrial situations wherein agility in the product design and development process is necessary to produce physical samples and functional replacement parts for aging systems in a short turnaround time.

Abstract:This paper proposes a novel in situ three-dimensional (3D) laser machining system that combines 3D projection algorithms with in situ measurement and 3D modeling. This system forms a complete "scanning-modeling-projection-machining" integrated processing system for rapid pattern machining on the free-form surfaces. In situ measurement was conducted by self-scanning of the 3D galvanometer scanner. A high-efficiency Delaunay triangulation algorithm was employed for the 3D reconstruction to generate a quality-controlled 3D model. The Least-Squares Conformal Mapping (LSCM) and As-Rigid-As-Possible (ARAP) algorithms were employed for model parameterization. Local parameterization and bitmap vectorization methods were proposed to improve the accuracy and speed of parameterization and texture mapping. In situ machining software was developed, and the algorithms were verified by in situ machining experiments. The LSCM algorithm achieves fast processing speed but suffers from a large distortion if the model is complex. The ARAP algorithm can further ensure the accuracy of the parameterization through iterative calculation. The developed model can better guarantee the model quality for parameterization. The 3D projection algorithm can transfer the two-dimensional (2D) pattern on a 3D surface, and the in situ method eliminates the necessity for assembly and clamping of parts. The local parameterization and bitmap vectorization methods improve both the accuracy and efficiency of 3D projections. Therefore, the proposed in situ machining system has practical application value for the rapid processing of patterns on curved surfaces.
