Abstract:Along with the automobile lightweight development, aluminum has become the focus of its own material characteristics. The aluminum alloy products with high efficiency, high quality and low cost are the guarantee of competitive advantage. High quality die surface is directly related to the product quality, cost, production efficiency, die life and so on. In this paper, the stamping process of two kinds of aluminum alloy products was simulated by Auto Form. The method of setting blank holding force and spring back compensation was introduced. At the same time, the setting of parameters such as die fillet, friction coefficient and draw bead was described in this paper. Finally, the optimization of die surface design was achieved by simulation.

Abstract:This article uses the connector terminal’s three-dimensional entity as the model, and then imports it into 3D finite element analysis software-SolidWorks, the feasible stamping process plans and the multistage progressive die design are proposed by using the plug-in Logopress 3.The processing of the mold parts simulation and NC programming Steps are simulated by using the SolidCAM.Aiming at the problems of complex edge shape, large number of process stages and low overall design efficiency of terminal multistage progressive die.The application provides a reference for subsequent die design and die manufacturing.

Abstract:At this stage, the varieties and specifications of aluminum profiles continue to increase, and the scope of application continues to expand. The extrusion forming process is the key technology to realize the production of aluminum profiles, and its technological level determines the quality of the profile products and the service life of the mold. However, in actual production, the quality of the die is difficult to guarantee, and it takes multiple die trials and die repairs to produce qualified products. The numerical simulation technology is used to simulate the actual extrusion process, which can track and describe the flow behavior of the metal in real time, reveal the real flow law of the metal, predict the possible defects of the profile during the extrusion process, and adjust the mold structure and process parameters in time. It can not only improve the quality of extruded profiles, but also reduce production costs and shorten the mold production cycle. Based on this, this paper established an extrusion die optimization design model integrating finite element simulation technology and artificial intelligence algorithm. The prediction models were established with the mean square deviation of the section velocity, the maximum extrusion force and the maximum temperature of the section, respectively, and the optimal design of the structure was realized by using the particle swarm algorithm. The experimental results show that the model in this paper can realize the function well, which verifies the validity of the model.

Abstract:For optimization design of polymer extrusion dies, dimensional accuracy is critical to product quality of the extrudate. The extrusion dies used to be a regular geometrical profile, which is mostly composed by a straight line. Traditional optimization methods for extrusion die design used to have poor controllability when dealing with a curved profile. In this paper, the response surface optimization method is used to find out an optimal solution of the design of the extrusion die. Firstly, the Latin Hypercube Sampling method is used to generate the experiment samples for the design of experiments. Secondly, ANSYS Polyflow software is adopted to execute the computational fluid dynamics analysis. Thirdly, the Kriging method is used to generate the response surface. Finally, nonlinear programming by using Quadratic-Lagrangian algorithm is applied to find out the optimal solution. It is worth noting that Non-uniform Rational B-Splines (NURBS) modeling is used to optimize flow channel of an extrusion die in order to obtain a qualified extrudate. Thus, design variables for the optimization involve control points of the NURBS curve of the inlet cross-section. Meanwhile, two new objective functions, including minimization of point displacement and minimization of dimensional tolerance are proposed in the optimization process. Compared with existing objective functions of flow balancing and homogeneous die swell, the new objective functions of minimization of point displacement and minimization of dimensional tolerance have significant advantages of strong adaptability, more precise shape of the extrudate and fast convergence, which significantly improve efficiency of the optimization design and thus lower manufacturing costs of the extrusion die.

Abstract:Die design plays a critical role in aluminum alloy profile production, which directly influences the quality of the final products and the service life of the die. In the present study, a porthole die for a multi-hole extrusion process of a thin-walled flat multi-port tube is designed and optimized through numerical simulations. The simulation results show that with the original die, the extruded tube has a non-uniform velocity distribution in its cross-section and bends outward when exiting the die orifice. Meanwhile, a severe stress concentration in the mandrel teeth causes the premature failure of the die, and an uneven deflection of the mandrel teeth and bearing causes the arc-shaped wall thickness of the tube to exceed the tolerance level, which is validated by corresponding extrusion experiments. To solve these problems, two periods of die structure modifications are proposed, and their extrusion processes are simulated. The optimized die is confirmed to exhibit better performance than the original one in terms of lowered maximum die stress, increased bearing pressure, and decreased distortion of the final products. The results of the extrusion experiments indicate that, with the optimized die, a highly qualified tube with good appearance, desired dimensional accuracy, fine-grained microstructure, and high-pressure bearing capacity is manufactured successfully, and the die failure is delayed effectively.

Abstract:In the porthole extrusion of complex profiles, the die structure plays a significant role in the formability of the profile. In this study, numerical simulation was conducted to optimize the porthole extrusion die for a complex cross-sectional profile, with the standard deviation of velocity (SDV) as the evaluation criterion. The optimization involved the introduction of pseudo-mandrels, adjustments to the shape of the 2nd-step welding chamber, and modification of the bearing height. The rationality of the optimized die structure was verified through porthole extrusion experiments, and the microstructure and mechanical properties of the profile at different locations were investigated. The results show that the optimized die effectively controlled the metal flow velocity. The actual profiles obtained from the experiments exhibited improved surface quality and avoided defects such as distortion and dimensional errors. The grain size is uniform at different positions of the profile, and the mechanical properties are comparable. The profile meets the performance requirements. This research provides guidance for the practical production of the profiles.

Abstract:In order to establish the joint interface elements more quickly, and to analyze the dynamic characteristics of machine tools under different states (such as headstock at different position), the CAD model of machine tool must be divided effectively, so that the hexahedron elements with specified size can be generated in the area of the joint interfaces, so that the nodes on the joint surfaces can be coincident. Using APDL technology, the linear spring-damped elements are quickly established on the fixed joint (bolt joint interface between the bed and base) and the moving joint (guideway-slider, screw-nut). The experimental and simulation results show that the method is effective.It has considerable accuracy, and can greatly speed up the machine tool modeling, especially the processing speed of the joint interfaces.

Abstract:Punches and dies are the real operating components and account for a large portion in the progressive die design procedure. This paper presents a structural design tool for punches and dies for progressive dies of motor core based on functional component. The descriptive model of punch and die component is established which contains three aspect of information, geometry information, assembly-related constraint attribute and hole-related information on plates. Based on the classification and 3D modeling method of punches and dies, the library of components for punches and dies is set up according to the descriptive model. Methods for modeling and data management for components of punches and dies are discussed in detail. The proposed tool for progressive die for motor cores can complete the design of five classes of punches and dies and generate holes on plates automatically. This design tool is constructed on a PC and integrated with a SolidWorks CAD system. The progressive die design for the motor core of house appliance is employed as a practical example to demonstrate the effectiveness of the design tool. The results reveal that it can dramatically improve the design quality and can save both time and costs.

Abstract:Based on the theories of thick-walled cylinder,the mechanical characteristics of integral die under working conditions were analyzed and the calculation results show that it is difficult to in-crease the die strength only by increasing the wall thickness.In order to improve the load supporting capacity of the die,the scheme of prestressed multilayer the die was discussed.Based on the fourth failure criteria,a mathematical expression of n-layer combinatorial die under internal pressure was de-duced.Lagrange multiplier method was used to obtain the optimum design parameters of combinatori-al die.The design formulas of optimum diameter ratio of each layer,the limit loading pressure,the re-sidual pressure in shrinkage interface and optimum radial magnitude of interference were investigated. Through the optimum design of three-layer combinatorial die,the derived formulas was verified using two methods of theoretical analysis and numerical simulation.The investigation shows that the simula-tion results are consistent with the theoretical ones.

Abstract:Geometric modeling used in the dynamic stamping simulation of a die is discussed. Several modeling methods based on engineering drawings used often to construct 3D surface models of an autobody panel in stamping simulation are also discussed. Based on this discussion, a front-door model of a car is constructed based on the CAD system, then it is transferred into the CAE system by means of VDA data format. The calculation results of dynamic stamping simulation, including the distributions of engineering major strain and thickness change of the blank and FLD are presented. In order to verify the accuracy in modeling and simulation, experiments have been done in a plant, which show that the results of the calculation are almost identical to those of the experiments.

Abstract:Wide, thin-wall profiles exiting simultaneously from a multi-hole die during aluminum extrusion tend to have different velocities and deflect from the straight line. The pockets in front of the die orifices are often used to balance the metal flow and equalize the velocities. In practice, the effect of a pocket die design on metal flow becomes known, only after the die is manufactured and a trial extrusion run is completed. The present research was intended to demonstrate the feasibility of using FEM simulation to predict metal flow, thereby reducing or hopefully eliminating trial extrusion runs. The extrusion of U-shaped profiles with different wall thicknesses through a multi-hole pocket was taken as an example to show the scope of adjusting the die pocket to regulate metal flow. The effect of pocket shape on metal flow was evaluated. It is clear that 3D FEM simulation can indeed be effectively used to optimize die design, before the die design is finalized.

Abstract:High pressure die casting is a high volume component manufacturing process which is used extensively in many aspects. There are many factors affecting the quality of die-casting die. In this paper, the CAE simulations of filling and solidification processes for die-casting are studied. Numerical analyses are presented for two practical die-casting parts using HZ CAE software. The temperature distributions and filling states in solidification and filling process are presented. Then the deficiencies of the part are predicted. Based on the analyzing results, the structures of the two dies are optimized and longer die service life and high-quality castings are obtained. It is proved that CAE simulation results can offer a helpful reference for die-casting die design.

Abstract:In order to research how different sheet metal extrusion process parameters affect workpiece quality during sheet metal extrusion process,a two-dimensional axisymmetric model built based on Deform 2D finite element software was used.Furthermore,Ludwik hardening flow stress model and a ductile fracture criterion which indicated the evolution of void and the effect of damage caused by the void shape changes were used to analyze large deformation elasto-plasticity finite element analysis.Based on these analyses,the influencing law of sheet metal thickness,clearance between punch and die,punch radius,pressure ring force and ejector force on the quality of the sheet metal extrusion process and forming force were obtained.The research results show a great value for engineering application.
