Abstract:To quantitatively analyze the main reasons of common crack in the surface of alloy steel ingot with 5%Cr during production and to propose the direction of improvement, a physical model system, which consisted of steel ingot mold, casting, riser of heat insulation, slag layer, sprue pipe, and runner, was primarily established by three-dimensional CAD software. The joint simulation method concerned with pouring, solidification, temperature field, and cast stress was determined by using ADSTEFAN cast simulation software. The stress distribution of casting and the quantitative effect of shake-out timing were analyzed in detail. An effective plan of decreasing stress was proposed in cooling mode.

Abstract:In order to resolve the difficulity of polishing subminiature optical glass (below φ8mm)and improve the efficiency of polishining, Magnetorheological finishing (MRF) inclined processing technology assisted with magnetic field is developed based on a platform of four-axis ultra-precision machine ,inclined processing of micro magnetic polishing tool is adopted ,through simultaneous of the controlled X,Y,Z,and B axes , machining path is controlled and interference is avoided ,and ultra-precision machining of micro aspherical surface is realized .In this article , machining path of the micro inclined polishing tool is analysised and calculated and finally a NC machining and controlling software is developed which is used for MRF processing for micro aspherical surface.

Abstract:After analysis of cold shut cast defects deformed by travelling magnetic field casting processing,a new travelling magnetic generator model was built and simulated by ANSYS 8.0 software. And the distribution of magnetic field function was calculated. At last,the equivalent experiments were performed to verify the feasibility of analog computation. The results indicate that,the diminishing magnetic field space arising from the non-symmetrical teeth width travelling magnetic generator can prevent cast defects in the direction of traveling magnetic field.

Abstract:Based on hydrodynamics heat transfer theory and finite difference method, applying AnyCasting simulation software and remains melt module to forecast faults of shrinkage cavity and shrinkage porosity, applying certainty simulation method to simulate micro-scale structure. This paper combines macro-scale simulation with micro-scale simulation and realize multi-scales simulation. This simulation method can conduct die structure optimization, and reduce repeat die repair and waste of die trial energy, and improve rate of finished product.

Abstract:In order to optimize the process of indirect squeeze casting, computer aided engineering (CAE) technology was used to predict casting defects.Taking an adapter ring casting as an example, its 3D-model was established and its casting process was designed.The results indicate that, for indirect squeeze casting, when the liquid metal injects to mold cavity by casting system, temperature of liquid metal has dropped and started to solidify.At the same time, the runner has begun to solidify.If the cross-section of runner is too small, the runner pressure has not passed the casting to produce the effect of feeding, therefore this problem will lead to casting defects such as shrinkage cavity.As a result, full consideration should be given to the feeding effect of the runner in mold design.Simulation software can be used to simulate the temperature field of casting filling and solidification to design the runner reasonably.

Abstract:Analysis the electricmotorcar aluminum wheels' hole defect on macroscopic and microscopic, observed that the main defects,concentrated site and the main alloy phase. Combined with the local casting technological parameters, the filling and solidification process of aluminium alloy hub was simulated by using Anycasting software. The results showed that: castings filling smoothly, at the junction of the spoke and the rim and the hub central are easy to produce casting defects. Using the optimized process parameters that is lower pouring temperature, higher pouring height and set the vent to experiment, after comparing the results with the original process known, Shrinkage and porosity defects decreased, but there are still some degree of defects, indicating optimized process parameters have some effect.

Abstract:Vacuum counter-pressure casting (VCPC) process is an effective forming process of producing components with complex thin-walled characteristics. In this study, a surrogate-based optimization method with five process parameters is used to reduce the shrinkage porosity defect during the VCPC process of a complicated thin-walled aluminum alloy casing. The prediction of the shrinkage porosity defect is implemented by using the numerical simulation of the VCPC process. In general, performing the optimization directly based on the casting simulation may not be practical due to the computational and time constraints. To mitigate this problem, the response surface model (RSM) constructed via computer experiments is employed to accurately approximate the functional relationship between the process parameters and the response variable which is defined as the area of defects in the defect image generated from the casting simulation. To measure the area of defects in the image, a histogram-based threshold segmentation approach is proposed to recognize and quantify the defects from the image. The optimization problem is subsequently formulated using a desirability function-based optimization method, and the objective function is estimated using the built RSMs. The final results indicate that a set of optimal process parameters with minimum defects can be obtained.

Abstract:Ansoft software was used to simulate the electromagnetic force of the cylindrical thin-walled casts under the action of traveling magnetic field, and the influence of excitation currents on mold-filling capacity of different alloys and surface depression of thin-walled casts were investigated. The results show that the magnetic field remarkably influences the mold-filling capacity of alloys and the casting surface depression simultaneously. The mold-filling capacity and the possibility of the surface depression are increased with the square of the excitation current intensity increasing. Under the same excitation current intensity, the excitation current frequency has the optimal value to the mold-filling capacity; the possibility of the casting surface depression decreases along with its decrease below 1000 Hz.

Abstract:The distribution of a magnetic field over an inductor used for sheet castings has been investigated experimentally. With an increase in height from the surface, the magnetic field density decreases according to the exponential law. In the transverse direction, the magnetic field density is approximately uniform except near the edges. The magnetic field density is direct proportional to the number of turns multiplied by the current in amperes. Ferro-magnetic material in the upper mould can enhance the magnetic field density. Under the electromagnetic force, the mould-filling process of sheet casings has been studied by physical simulation method. The difference in filling capability between gravity casting and travelling magnetic field casting has been studied. The electromagnetic force can enhance the filling process, but it also brings a problem. With an increase in the magnetic field density, the surface quality of the aluminum alloy sheet castings becomes poor. The reason is discussed.

Abstract:Bright‐band defects in twin‐roll strip casting, prominent at low speeds, diminish as casting speeds increase. In this study, numerical simulations are used to explore the thermal deformation of casting rolls and solidification behavior of the melt pool, linking these factors to defect formation. In these findings, strategies for defect prevention and process optimization based on production conditions are suggested. Bright‐band defects frequently occur on as‐cast strips in the twin‐roll strip‐casting process, particularly at low‐casting speeds, with intervals of ≈200 mm. Additionally, the cast‐rolling force also exhibits minor fluctuations. With increasing casting speeds, the spacing between bright‐band defects widens, and the severity of these defects diminishes. When the casting speed reaches a certain threshold, defects almost entirely disappear. Detailed analysis of the underlying causes of this phenomenon is essential for effectively preventing defect formation. In this study, the numerical simulation method is employed to analyze casting rolls' thermal deformation and the melt pool's solidification behavior, based on the production site equipment and process conditions. The causes of defects in as‐cast strips are thoroughly analyzed based on simulation results, in conjunction with variations in the cast‐rolling force. In this study, it is demonstrated that the thermal deformation of casting rolls and the position of the solidification endpoints collectively contribute to the fluctuations in cast‐rolling force and are the primary causes of bright‐band defects. Fundamental principles for preventing defects are provided based on actual on‐site production. Furthermore, simulation results contribute to establishing a theoretical basis for selecting process parameters and controlling cast‐rolling force during production.

Abstract:In order to improve the casting efficiency and surface quality of thin-walled aluminum alloy casting,the feasibility of the development of the equipment was investigated by numerical simulation.The results show that a new type of double side traveling wave magnetic field casting equipment has been developed.The device can effectively weaken the horizontal component of the magnetic induction intensity of the pulsating electromagnetic force,and improve the intensity of magnetic induction effect on vertical component to promote melt filling.
Casting Defects of Ti-6al-4v Alloy in Vertical Centrifugal Casting Processes with Graphite Molds

Abstract:Numerical simulation and experimental investigation are utilized to analyze the casting defects of Ti-6Al-4V alloy formed under different vertical centrifugal casting conditions in graphite molds. Mold rotating rates of 0, 110 and 210 rpm are considered in experimental process. Results show that centrifugal forces have significant effects on the quantity of both macropores and microdefects (micropores, microcracks and inclusions). The relative amount of all macro-and micro-scopic casting defects decreases from 62.4 % to 24.8 % with the increasing of the centrifugal force, and the macropore quantity in stepped casting decreases exponentially with the increase of the gravitation coefficient. The relative proportions of both micropores and microcracks decrease with the mold-rotating rate increase, but the relative proportion of inclusions increases significantly. Besides this, the mold-filling sequence is proved to be an important factor in casting quality control.

Abstract:<p>Topology optimization of cast parts involving parting surface position is one of the main challenges in engineering design. This work presents a study on topology optimization of cast parts considering various cases of parting surface position. Two casting constraint models for different parting surface position requirements are developed and evaluated. One is a variable parting surface model to achieve the optimal castable design and parting surface position. Another is a virtual parting surface model for generating the required castable design with the user-specified parting surface position. The simple but efficient finite element method-based optimization algorithm is employed to simplify the optimization process. And the density filter-based threshold projection technique is utilized to enhance the 0–1 solution. Besides, the effects of the parting surface position, parting direction, loading path, and material volume on the resulting castable designs are investigated. Numerical examples are provided and compared with the existing methods to illustrate the effectiveness of the proposed method. This method does not depend on the fixed parting surface in the design domain as usual. Therefore, it can be used to produce high-performance castable designs with reasonable material layout and smooth boundaries.</p>

Abstract:Filling process of thin-walled casting in the traveling magnetic field was analyzed with the help of low melting point metal gallium physical simulation.The results reveal that filling ability,filling flow and filling length are increased,while the filling time is decreased with the increase of the magnetic induction intensity.The stainless steel bottom-mold was superior to ceramic bottom-mold,and the optimized process parameters were presented.

Abstract:Associated with uneven heat transfer in molds, longitudinal off-corner depressions (LOCDs) have been identified as a general defect on wide–thick slabs during continuous casting. Additionally, the concurrent surface and subsurface cracks accompanying LOCDs consistently undermine the quality of high-end steel production. To control LOCDs and crack defects, a multibody and multifield coupling model is developed, upon which a convex-structure mold (CSM) is designed and optimized. In this work, the model is extended to cover the mold, secondary cooling zones, and reduction segments. Thus, the shell deformation can be described during the full process of continuous casting. Based on the model, the CSM is thoroughly compared with a traditional flat-plate mold (FPM) in terms of contact status, air gap expansion, interfacial heat transfer, shell growth, shell deformation, and LOCD formation. The results show that shell shrinkage in the FPM causes a larger contact gap at the corners. Consequently, thick slag layers and air gaps forming around shell corners lead to a hot (thin) spot at the wide face off-corner. With the corner gaps being closed in the CSM, the shell growth at the off-corner is homogenized, and the local hot spot disappears. In secondary cooling zones, the solidifying shell cast by the FPM undergoes larger deformation due to the thin spot. However, uniform shell growth in the CSM could avoid concentrated stress and increase the resistance to deformation. Therefore, the width and depth of the LOCD are greatly reduced throughout the continuous casting process. At the end of mechanical reduction, the depths of the LOCDs in the FPM and CSM cases are 1.77 and 1.1 mm, which correspond to heavy and slight defect levels, respectively. Through these numerical comparisons, the advantages of CSMs in controlling LOCDs are finally confirmed.

Abstract:The accurate prediction of die-casting performance is essential for the design of die-casting dies, the main purpose being to produce an accurate part, but the effecting factors in a good design are the decision of the mold-surface, the runner shape and operating conditions. In order to understand the practical conditions in die casting, this research studies the runner part and the die-body parts separately during the process of experiment. A die-casting and mold-milling test has been designed according to the experimental methods.A finite element method was used to obtain the displacement and deformation from the measurement of the temperature in the cavity or by simulation in order to be able to find the optimum gate position of the design-mold. An abductive network for the modeling of the die casting and milling process, and the results of the finite element method, has been built. The abductive network is composed of a number of functional nodes. Once the die-casting parameters (the high-speed injection position, the runner injection angle, the runner sectional ratio, and gate position) or milling parameters (the spindle speed, the feed rate, and the milling angle) are given, the die-casting performance (the mold accuracy and the accuracy of the product part) can be predicted accurately by this developed network. A simulation annealing optimization algorithm with a performance index to obtain a perfect part can search for the optimal die-casting design parameters.

Application of Layer-by-Layer Solidification Principle to Optimization of Large Chain Wheel Foundry Technology

Abstract:In order to get a sound casting of the alloy with a solidification range, the principle of directional solidification (DS) and the layer-by-layer solidification(LBLS) should be followed, especially in designing foundry process of steel casting. Using the principles, the reasons for the forming of the defects on the surface of the chain wheels teeth and groove and the forming of MT (magnetic particle testing) thin lines were analyzed. The results of the metallographic observation and the numerical simulation show that the low temperature gradient results in a wider mushy zone at the S/L interface that causes the defects and MT thin lines on the surface of the chain wheel casting. Based on the analysis, a new casting technology of the chain wheel was designed and used m the casting production successfully.

Abstract:ZL205A alloys with large thin-walled shape were continuously processed by coupling travelling magnetic fields (TMF) with sequential solidification, to eliminate the shrinkage defects and optimize the mechanical performance. Through experiments and simulations, the parameter optimization of TMF and the influence on feeding behavior, microstructure and properties were systematically studied. The results indicate that the magnetic force maximizes at the excitation current of 20 A and frequency of 200 Hz under the experimental conditions of this study, and increases from center to side-walls, which is more convenient to process thin-walled castings. TMF can break secondary dendritic arm and dendrites overlaps, widen feeding channels, prolong the feeding time, optimize the feeding paths, eliminate shrinkage defects and improve properties. Specifically, for as-cast state, TMF with excitation current of 20 A increases ultimate tensile strength, elongation and micro-hardness from 186 MPa, 7.3% and 82.1 kg/mm2 to 221 MPa, 11.7% and 100.5 kg/mm2, decreases porosity from 1.71% to 0.22%, and alters brittle fracture to ductile fracture.

Abstract:Hypo-peritectic steels are widely used in various industrial fields because of their high strength, high toughness, high processability, high weldability, and low material cost. However, surface defects are liable to occur during continuous casting, which includes depression, longitudinal cracks, deep oscillation marks, and severe level fluctuation with slag entrapment. The high-efficiency production of hypo-peritectic steels by continuous casting is still a great challenge due to the limited understanding of the mechanism of peritectic solidification. This work reviews the definition and classification of hypo-peritectic steels and introduces the formation tendency of common surface defects related to peritectic solidification. New achievements in the mechanism of peritectic reaction and transformation have been listed. Finally, countermeasures to avoiding surface defects of hypo-peritectic steels duiring continuous casting are summarized. Enlightening certain points in the continuous casting of hypo-peritectic steels and the development of new techniques to overcome the present problems will be a great aid to researchers.

Abstract:Casting defects are deleterious to the mechanical properties of nickel-based single superalloys,the decrease of casting defects is benefit for improving mechanical properties and reducing the cost.Some important casting defects formed in the directional solidification process are discussed,including porosity,freckles,misorientation and stray grains.Based on the features and formation mechanisms for the defects,the influence of alloy composition,processing parameters and casting structure on the casting defects is analyzed.Meanwhile,the suggestions for reducing casting defects are pointed out.
