A review on pitting corrosion and environmentally assisted cracking on duplex stainless steel

Abstract:Duplex stainless steel is widely used in the petrochemical, maritime, and food industries. However, duplex stainless steel has the problem of corrosion failures during use. This topic has not been comprehensively and academically reviewed. These factors motivate the authors to review the developments in the corrosion research of duplex stainless steel. The review found that the primary reasons for the failure of duplex stainless steels are pitting corrosion and chloride-induced stress corrosion cracking. After being submerged in water, the evolution of the passive film on the duplex stainless steel can be loosely classified into three stages: nucleation, rapid growth, and stable growth stages. Instead of dramatic rupture, the passive film rupture process is a continuous metal oxidation process. Environmental factors scarcely affect the double-layer structure of the passive film, but they affect the film's overall thickness, oxide ratio, and defect concentration. The six mechanisms of alloying elements on pitting corrosion are summarized as stabilization, ineffective, soluble precipitates, soluble inclusions, insoluble inclusions, and wrapping mechanisms. In environments containing chlorides, ferrite undergoes pitting corrosion more easily than austenite. However, the pitting corrosion resistance reverses when sufficiently large deformation is used. The mechanisms of pitting corrosion induced by precipitates include the Cr-depletion, microgalvanic, and high-stress field theories. Chloride-induced cracks always initiate in the corrosion pits and blunt when encountering austenite. Phase boundaries are both strong hydrogen traps and rapid hydrogen diffusion pathways during hydrogen-induced stress cracking.

Abstract:Carbon steel is subjected to several pretreatments to enable its use in highly corrosive environments, such as marine structures. However, its surface treatment is problematic owing to various processes, and these problems can be solved by replacing it with super duplex stainless steel (SDSS), which exhibits remarkable strength and corrosion resistance owing to its austenite and ferrite phases. EN 1.4410 and EN 1.4501 are the most extensively used SDSS grades in marine structures, as they exhibit exceptional strength and corrosion resistance in seawater. This study subjected EN 1.4410 and EN 1.4501 samples to specific heat treatment after casting and observed their structural alterations through field emission scanning electron microscopy. Their passivation states, with or without the Cu and W layers, were determined by examining their corrosion properties through open-circuit potential measurements, electrostatic polarisation tests, electrochemical impedance spectroscopy (EIS), and critical pitting temperature (CPT) analysis. The inclusion of Cu significantly improved the uniform corrosion resistance within the passivation layers, whereas the addition of W enhanced the pitting resistance (Epit, CPT). Additionally, the EIS analysis confirmed a double-layer structure in the passivation layer of EN 1.4501. Moreover, Cu did not act as a strengthening element of the passivation layer, whereas W significantly reinforced it.

Abstract:Metal corrosion can cause severe damage to metal facilities, leading to huge economic loss. Anti-corrosion coating is considered to be effective and economic for the protection of metal facilities. Herein, a series of polyurethane-urea coatings were prepared with aromatic isocyanate, amino terminated polyether, castor oil-based polyol and polyaspartic resin as reactants and conductive mica powders as filler. The effect of isocyanate index on the chemical structure, static conductivity and corrosion resistance of the polyurethane-urea coatings were studied, and the micromorphology of the coating layers were observed. With the increase of isocyanate index, the cross-linking degree of the coating increased, while the compactness and electrostatic conductivity decreased, which was caused by the generation of carbon dioxide bubbles in the coating layer. Electrochemical impedance spectroscopy and salt spray test indicated that as the isocyanate index increased, the anti-corrosion ability of the polyurethane-urea coating on the flawless area increased, but that on the defect area decreased. The polyurethane-urea coatings prepared with isocyanate index of 1.0-1.1 possessed good corrosion resistance and electrostatic conductivity. The findings conceivably provided a new strategy to prepare solvent-free anti-corrosion coatings for the protection of metal and metallic facilities and promote the rapid development and practical application of anticorrosive materials.

Abstract:In order to study the corrosion mechanism of carbon steel, the passive film characteristics, critical chloride threshold and depassivation of HPB335 carbon steel in different solutions were studied. This study mainly used Mott-Schottky analysis, open-circuit potential, linear polarization resistance and point defect model (PDM) to study the passive film characteristics and depassivation mechanism of carbon steel. The experimental results show that the passive film quality and aggressive ions threshold of carbon steel in highly alkaline solutions are mainly related to pH. In the characteristics of the passive film, the correlation between the resistance and the chloride threshold is relatively large. In addition, PDM was used to study the depassivation mechanism of carbon steel. This study demonstrates the effectiveness of PDM for passivation and depassivation of carbon steel in highly alkaline solutions.

Abstract:In this study, an optimized duplex coating, consisting of a thick Cr3C2-NiCr interlayer and a top CrN film, were designed and deposited by HVOF and PVD. And then hot corrosion behaviors were systematically investigated, and corresponding corrosion mechanisms are discussed in detailed. Results showed that the thickness of the oxide scale of duplex coating is approximately one-tenth that of the Cr3C2-NiCr coating. Due to the formation of Cr2O3 oxide film, the CrN/Cr3C2-NiCr duplex coating exhibits superior hot corrosion resistance. However, chlorine-induced corrosion in uncovered holes is the main cause of local failure of duplex coating.

Abstract:Urea, as a significant molecule in biology, chemistry and agriculture, is extensively present both in industrial production and daily life. However, its excessively releasing into water and soil could bring about a serious threat to the environment and ecology due to the potential eutrophication. Considering the potential hydrogen content in urea, urea-rich wastewater is also regarded as a strategic energy storage resource. Among all technologies, the electrochemical treatment of urea wastewater behaves superior advantages both on environment protection and energy recovery, causing tremendous attention in recent years. Herein, this review summarized electrochemical methods for urea conversions for pollutant control and energy harvesting. As the kernel role in the electrochemical systems, the latest development of advanced electrodes is presented with the basic design principles described. The relationships between the electrocatalysts and their urea oxidation performance have been discussed thoroughly. Additionally, recent advances about novel applications for energy production and resource recovery are also displayed. Finally, the prospects and challenges are still to be addressed, orienting a clear direction for the electrochemical hydrogen harvesting from urea-containing wastewater in the future.

Abstract:Acid mine drainage (AMD), a source of considerable environmental pollution worldwide, has prompted the development of many strategies to alleviate its effects. Unfortunately, the methods available for remedial treatment of AMD and the damage it cause are generally costly, labor-intensive, and time-consuming. Furthermore, such treatments may result in secondary pollution. Alternatively, treating the AMD problem at its source through pyrite surface passivation has become an important topic for research because it has the potential to reduce or prevent the generation of AMD and associated pollution. This review summarizes various pyrite anti-corrosion technologies, including the formation of various passivating coatings (inorganic, organic and organosilane) and carrier-microencapsulation. Several effective long-term passivators are identified, although many of them currently have important deficiencies that limit their practical application. Combining the mechanisms of existing passivation agents or new artificial materials, while considering environmental conditions, costs, and long-term passivation performance, is a feasible direction for future research.

Abstract:Photocatalytic hydrogen evolution (PHE) is a promising route for the energy-renewable and eco-friendly development of the future society, but the low activity and durability of photocatalysts seriously restrict the development of this technology. In this case, passivation engineering may provide a feasible idea to solve these problems, by which a relatively stable and mild environment can be formed to guarantee the high separation and utilization of photogenerated charge carriers. Recently, passivation engineering has been increasingly adopted for improving the activity and durability of photocatalysts, and thus, a comprehensive review will help researchers understand and use this technology to construct high-performance photocatalytic systems. Herein, firstly, the basic concept and the roles of the passivation technique in PHE are discussed. Subsequently, we introduce the commonly utilized synthesis methods, followed by the characterization techniques employed in passivation engineering. Thereafter, we review the categories and mechanism of passivation engineering in PHE. Lastly, the challenges and perspectives of passivation engineering for future practical applications are discussed. We hope that this review can provide some useful guidance and trigger interest in passivation engineering for the construction of high-performance photocatalysts. This is a comprehensive overview of passivation engineering ranging from basic principles, roles, fabrication, and characterization to its application. It is hoped to provide some useful guidance for the construction of high-performance photocatalysts.

Abstract:Duplex stainless steels (DSSs) with austenitic and ferritic phases have been increasingly used for many industrial applications due to their good mechanical properties and corrosion resistance in acidic, caustic and marine environments. However, DSSs are susceptible to intergranular, pitting and stress corrosion in corrosive environments due to the formation of secondary phases. Such phases are induced in DSSs during the fabrication, improper heat treatment, welding process and prolonged exposure to high temperatures during their service lives. These include the precipitation of sigma and chi phases at 700-900 °C and spinodal decomposition of ferritic grains into Cr-rich and Cr-poor phases at 350-550 °C, respectively. This article gives the state-of the-art review on the microstructural evolution of secondary phase formation and their effects on the corrosion behavior of DSSs.

A novel route for urea abatement in UPW production: Pre-chlorination/VUV/UV under acidic circumstances and its enhancement mechanisms

Abstract:Urea abatement has been a prominent challenge for UPW production. This research proposed a productive strategy combining pre-chlorination and VUV/UV processes under acidic conditions to settle this problem. This study first revealed the reaction kinetics between urea and free chlorine in a large pH range from 2.5 to 9.6, where the reaction constant rate varied from 0.06 to 0.46 M-1·s-1. Substitution reaction mediated by Cl2 was the dominant process at low pH (pH<3). The differences of dominant pathways resulted in the differences in reaction products: The detected concentration of dichloramine at pH 2.5 was twice that at pH 4.5 and 6.5. Further, this study found that pre-chlorination/VUV/UV process could achieve the thorough removal of 2-mg/L urea with chlorination of less than 5 min and VUV/UV irradiation of less than 200 mJ/cm2. Chloride ions, low pH, and higher chlorine dosage were found to be the positive factors to improve urea removal efficiency in pre-chlorination/VUV/UV process. The reaction rate constants between chlorourea with·OH and·Cl were calculated to be 3.62 × 107 and 2.26 × 109 L·mol-1·s-1, respectively.·Cl,·OH and photolysis contributed 60.5 %, 22.9 % and 16.6 % in chlorourea degradation, respectively. Pre-chlorination/VUV/UV achieved a DOC removal efficiency of 78.5 %. And nitrogen in urea was converted into inorganic nitrogenous compounds. Finally, compared with direct VUV/UV/chlorine and VUV/UV/persulfate processes, this process saved more than 70 % of energy in VUV/UV unit.

Abstract:Injection mold for ABS+PVC mixture confront severe HCl severe corrosion, resulting in its short service lifetime. To overcome this problem, a duplex coating, consisting of an inner thick anti-corrosion NiCr-30Cr 3 C 2 (containing 30 wt% Cr 3 C 2 ) interlayer and an outermost nano-composite TiSiN coating, was designed and provided by combination of High Velocity Oxygen Fuel (HVOF) and physical vapor deposition (PVD). The results show that the NiCr-30Cr 3 C 2 interlayer is composed of γ-NiCr and Cr 3 C 2 phases, with high-density defects (Pores, Cracks and Un/semi-melted zones), whereas the TiSiN coating consists of fcc nanocrystallines embedded amorphous Si 3 N 4 matrix, also containing high-density micro-particles. The corrosion experiments against 10 vol% HCl solution at 65 °Cshow that the HVOF-PVD duplex coating displays a much superior corrosion resistance compared to single HVOF layer or PVD coating. Poor corrosion resistance of NiCr-30Cr 3 C 2 layer is mainly due to the strong destruction of chlorine ions on the passivation films and its high-density defects which are prone to the infiltration of electrolyte, whereas poor anti-corrosion of TiSiN coating is attributed to the TiSiN-coating delamination caused by coupling effects of particle-induced pitting corrosion, interfacial corrosion and cracking. While the superior corrosion resistance of HVOF/PVD duplex coating is associated with the chemical inertness of TiSiN coating and the existence of the anti-corrosionNiCr-30Cr 3 C 2 interlayer which effectively inhibits interfacial corrosion and the generation of cracks. This indicates that the HVOF/PVD duplex coating may be as a good candidate for injection molds under HCl environments.

Abstract:Dual phase duplex stainless steel comprised with ferrite and austenite shows its strength and corrosion resistance in many aggressive environments based on outstanding performance over the last 20 years establishment is a great attention for researchers, manufacturers and end users. The current worldwide rapid growth, demand, and consumption of duplex- stainless steels, particularly in petrochemical, marine, power plant and other engineering applications, where the multiphase steels are being utilized that require welding for fabrication of components. On the other hand, largest production and applications sectors are captured by austenitic stainless steels globally, but the Ni price volatility breaching the backbone of producers and end users. In such conditions for the cost flexibility, joining of dissimilar metals also reflects the overall industrial need. Joining of duplex alloys is a challenging, due to number of embrittling precipitates and metallurgical changes. On the other hand inappropriate welding conditions, imbalance phase ratio of austenite/ferrite leads to solidification cracking, corrosion susceptibility, and lower ductility. As the demand for higher productivity is increasing worldwide in many domains like oil pipeline, shipbuilding sectors etc., where the thick sections are used, which endorses the requirement of higher heat input, optimization of interpass temperature, cooling rate, proper selection of consumables, defect free joints for fast and rapid productivity. However, many advanced techniques like plasma, laser, PCGTAW, A-TIG and hybrid welding processes are developing to fulfill the requirements for higher productivity without distortion. But high ferritization is another issue with those processes. Moreover, suitability and standardization of duplex alloys for high current and large heat input are still in doubt. Even, no comprehensive accounts of the dissimilar welding operation on the effect of processes and welding conditions are found in the literature. This review paper systematically highlights the effect of welding processes and conditions on microstructure, mechanical properties and corrosion resistance of duplex stainless steels and its various combinations on the basis of structure–property co-relationship.

Abstract:Stainless steels play an extremely vital role in the field of marine engineering equipment. However, stainless steel products in service are still subject to corrosion from severe environments such as alternating dry/wet condition and damage caused by hydrogen introduced during heat treatment or cathodic protection . Under alternating dry/wet marine environment, the synergistic effect of hydrogen and corrosion can influence the corrosion resistance of stainless steels dramatically. In this work, the corrosion behavior and mechanism of 2205 duplex stainless steel under alternating dry/wet marine environment are investigated before and after hydrogen charging using electrochemical testing, component characterization and morphological observation. The results show that the open circuit potential, film resistance and breakdown potential all reduce and the passive current density increases after 12 h hydrogen charging. The ratio of Fe 3+ and O 2− /OH − decreases. The components of the hydrogen charged passive film alter and the performance deteriorates. The number of surface pits increases after 12 h hydrogen charging and additional 10 d alternating dry/wet corrosion. The pitting potential drops much lower. Consequently, The synergistic effect of high concentrations of Cl − in the thin liquid film and hydrogen accelerates the destruction of the passive film, further reducing the corrosion resistance of stainless steels.

Abstract:Electricity has become one of the most important energy sources required for the operation of today's society, and related electrical facilities are constantly being constructed. However, the environment in which electrical facilities are located is complex, how to protect their key components from corrosion has become an urgent problem to be solved. In this study, a kind of superhydrophobic coating with self-repairing properties was prepared based on polycarbonate polyurethane, which can be used to some extent as an anti-corrosion coating in electrical systems. A series of polyurethanes were prepared by adjusting the ratio of various crosslinkers, and the formula that can produce the best comprehensive performance was determined. Specifically, due to the action of disulfide bonds and hydrogen bonds, the prepared polyurethane can achieve a maximum fracture strength of 7.99 MPa and a fracture elongation of 749.19 %, while also having a self-repairing efficiency of 90.86 %. By spraying modified SiO 2 to the surface, the polyurethane surface has excellent superhydrophobic properties, with a maximum WCA of 169.67°, and still maintains superhydrophobic properties after being worn for 2100 cm by 800 mesh sandpaper. And the coating also has excellent anti-corrosion property with protecting Q235 metal steel from corrosion in NSS test for 120 h. It has shown great potential in the anti-corrosion application of metal materials in electrical systems.
