Abstract:A thermally sprayed deposit is formed by a stream of molten droplets impacting on a substrate followed by flattening, rapid solidification, and cooling processes. The individual molten droplets spread into thin lamellae, the stacking of which rudimentarily constitutes the thermal spray deposit. Accordingly, a thermally sprayed deposit is generally composed of lamellar structure. A portion of the deposit are voids, which constitute up to 20% of the total volume [1]. Some of the voids originated from insufficient liquid filling, prior to complete solidification, and incomplete wetting of molten liquid on the prior deposited lamella surfaces. Microcracks can be formed easily in the splats of brittle materials, in particular, ceramics owing to the quenching stresses that occur in splats [2]. Such microcracks are also a type of void within the deposits, and constitute a fraction of the overall porosity. The existence of voids in the coating will degrade the mechanical performance and corrosion resistance of thermal sprayed materials to a relatively low level compared to corresponding bulk materials. When a thermal sprayed coating is used under a certain mechanical loading, the loading may cause coating delamination or spallation in service owing to low adhesion of the coating to the substrate and limited cohesion within the coating. This undoubtedly leads to a decrease in the coating’s effective thickness or even direct exposure of the substrate surface to the operating environment. Many studies have revealed that the failure of the coating occurs readily from the interfaces among lamellae in the coating, and the interfaces between the coating and the substrate, for example, under localized load such as in abrasive wear [3] or erosion [4], fretting wear [5] and fracture mechanics test [6]. Even during the preparation of thermal sprayed samples for microstructure examination, pullouts do occur [7]. Such effect is attributed to the pores in the coating existing in the form of non-bonded lamellar interfaces [8], although in thermal barrier coatings (TBC), the performance may be improved by the existence of pores in the coating.
