Evolution of melt pool motion and temperature field based on powder scale modeling during laser directed energy deposition process

Abstract:The motion of the molten pool and temperature field during laser directed energy deposition (DED-LB) largely affect the formation of deposition defects and quality. Quantitative assessment of the dependencies of molten pool characteristics on critical process parameters is useful to reveal the evolution of the depositing tracks. To this end, a novel three-dimensional powder-scale transient multi-physics model utilizing a Lagrangian particle model to add mass without the need for assuming that the powder particles entering the molten pool are added by the mass source term, and the momentum impact of the powder particle plasmas on the melt pool was developed in this work to analyze the evolution of the temperature and the molten pool dimensions for single-track DED-LB. The influences of Energy per Unit Mass (EUM, J/g), Mass per Unit Length (MUL, g/mm) and standoff distance (SD, mm) intensities on transient molten pool motion and temperature field were comprehensively investigated. The track dimensions and process characteristics were validated by experiments. The results showed that the melt pool flow undergoes a process from fluctuation to stabilization. The geometry of the deposited track is determined by the nonuniform temperature field and surface tension of the melt pool. The width, depth and height of the single-tracks increased significantly with higher EUM and MUL intensity. In contrast, the width, depth and height of the single-tracks increased and then decreased with higher EUM and MUL intensity. With the higher SD intensity, there is an initial increase followed by a decrease in the width, depth, and height of the deposited track. It provides the useful theory guide for revealing the forming mechanism to optimize process to improve formation accuracy for DED-LB manufacturing.
