Abstract:Sintering lunar regolith simulants as building materials is an effective method to establish long-term lunar bases. However, the high energy consumption of conventional thermal sintering is a challenge for energy-scarce lunars. The cold sintering process (CSP), which densifies ceramics with the assistance of transient solvent, offers a solution to overcome the aforementioned problems. Utilizing the CSP at 150 °C, 200 MPa, and 15 wt% 10 mol NaOH for 90 min, the density and compressive strength of the samples reached 2.44 g/cm3 and 207 MPa, respectively. The energy consumption of CSP equipment is only 0.86 kW·h, which is 6.66 times lower than that of conventional thermal sintering (5.73 kW·h). Furthermore, the compressive strength of the samples after three cool-heat cycles temperature between −196 °C and 150 °C was 205 MPa, indicating that the samples maintained high reliability in a simulated lunar environment. This excellent performance is attributed to the NaOH solution dissolving the oxide clusters on the particle surface, and the precipitation-generated glass phase connecting adjacent particles, making the particles consolidated and densified. Therefore, the cold sintering process presents promising prospects for the energy-efficient fabrication of lunar construction materials with excellent mechanical strength and durability.

Abstract:Constructing habitable load-bearing structures on lunar and martian surfaces presents unique challenges, such as the ability to sustain extreme thermal fluctuations and frequent dust storms. A promising paradigm for effecting construction is via in situ resource utilization (ISRU), combined with sintering, wherein locally available regolith is consolidated at high temperatures to make load-bearing structures. This work investigates one route for effecting sintering via intermediate melting of a constituent mineral, termed liquid state sintering, to enhance consolidation in lunar regolith simulants. We work primarily with lunar highland simulant (LHS-1), with supporting comparative investigations of lunar mare dust simulant (LMS-1) and martian global simulant (MGS-1). We first establish a liquid-state sintering protocol above the melting point of the constituent basalt using a combination of differential scanning calorimetry (DSC) and post-consolidation Scanning electron microscopy (SEM). A numerical lattice-based model is used to explain several of the experimental observations, including complex pore-crack interactions in the consolidated bricks, potential strength anisotropy due to shrinkage, resulting crack patterns, and derive an exponential relation between strength and porosity.

Abstract:Building a sustainable human habitat on the Moon requires advances in excavation, paving, and additive manufacturing to construct landing pads, surface transportation arteries, resilient shelters, and scientific outposts. Construction of infrastructure elements on the lunar surface necessitates exploration of the interfacial reactivity of locally sourced regolith and the adaptation of Earth-based construction techniques. Various crosslinking frameworks and sintering methods have been proposed as a means of consolidating lunar regolith into load-bearing structures but each have challenges related to incomplete understanding of reaction chemistry, excessive thermal budgets, and lack of universal applicability to different mineral components of regolith. We describe here a versatile experimental and computational study of the consolidation of a regolith simulant through formation of siloxane networks enmeshing mineral particles by surface dissolution-precipitation and polycondensation reactions. Furthermore, by tailoring the rheological properties of the formulation an additive manufacturing feedstock can be developed for the construction of lunar infrastructure.

Abstract:The mechanical and thermal properties of the fabricated structures composed of lunar regolith are of great interest due to the urgent demand for in situ construction and manufacturing on the Moon for sustainable human habitation. This work demonstrates the great enhancement of the mechanical and thermal properties of CUG-1A lunar regolith simulant samples using spark plasma sintering (SPS). The morphology, chemical composition, structure, mechanical and thermal properties of the molten and SPSed samples were investigated. The sintering temperature significantly influenced the microstructure and macroscopic properties of these samples. The highest density (~99.7%), highest thermal conductivity (2.65 W·m−1·K−1 at 1073 K), and the best mechanical properties (compressive strength: 370.2 MPa, flexural strength: 81.4 MPa) were observed for the SPSed sample sintered at 1273 K. The enhanced thermal and mechanical properties of these lunar regolith simulant samples are attributed to the compact structure and the tight bonding between particles via homogenous glass.

Abstract:Lunar habitat construction is crucial for successful lunar exploration missions. Due to the limitations of transportation conditions, extensive global research has been conducted on lunar in situ material processing techniques in recent years. The aim of this paper is to provide a comprehensive review, precise classification, and quantitative evaluation of these approaches, focusing specifically on four main approaches: reaction solidification (RS), sintering/melting (SM), bonding solidification (BS), and confinement formation (CF). Eight key indicators have been identified for the construction of low-cost and high-performance systems to assess the feasibility of these methods: in situ material ratio, curing temperature, time, implementation conditions, compressive strength, tensile strength, curing dimensions, and environmental adaptability. The scoring thresholds are determined by comparing the construction requirements with the actual capabilities. Among the evaluated methods, regolith bagging has emerged as a promising option due to its high in situ material ratio, low time requirement, lack of high-temperature requirements, and minimal shortcomings, with only the compressive strength falling below the neutral score. The compressive strength still maintains a value of 2–3 MPa. The proposed construction scheme utilizing regolith bags offers numerous advantages, including rapid and large-scale construction, ensured tensile strength, and reduced reliance on equipment and energy. In this study, guidelines for evaluating regolith solidification techniques are provided, and directions for improvement are offered. The proposed lunar habitat design based on regolith bags is a practical reference for future research.

Abstract:<p>The spark plasma sintering (SPS) process is a potentially effective in-situ resource utilization (ISRU) technology for consolidating lunar regolith in order to produce structural components for future space exploration. This study examined the fundamental mechanisms of the effects of SPS conditions on microstructure evolution, phase transformation, and mechanical properties. For this purpose, a lunar regolith simulant (FJS-1) was selected and sintered for a total of 16 cases based on four primary SPS testing parameters: temperature, applied external pressure, dwell time, and heating rate. The Taguchi design method was used to examine the effects and sensitivity of each testing parameter. Laboratory tests were conducted in multiple length scales, including density, porosity, optical microscopy, scanning electron microscopy aided by energy-dispersive spectroscopy, transmission electron microscopy, nanoindentation, and strength testing (in both compressive and flexural). Taguchi analysis results of SPS parameters and sintering mechanism discussion indicated that the sintering temperature is the dominant factor changing microstructure heterogeneity and densification during the SPS process. The contribution of applied pressure to the surface and the grain boundary diffusion rate and the nucleation rate indicated that the applied pressure may have enhanced both phase transformation and homogeneity during the sintering process. Strength of the sintered samples were approximately 10 times greater than those of a typical plain concrete. The collective results indicate that the SPS technology, a potentially viable ISRU method, can be used to produce property-specific and application-targeted building components on the lunar surface.</p>

Abstract:In situ utilization of available resources in space is necessary for future space habitation. However, direct sintering of the lunar regolith on the Moon as structural and functional components is considered to be challenging due to the sintering conditions. To address this issue, we demonstrate the use of electric current-assisted sintering (ECAS) as a single-step method of compacting and densifying lunar regolith simulant JSC-1A. The sintering temperature and pressure required to achieve a relative density of 97% and microhardness of 6 GPa are 700 °C and 50 MPa, which are significantly lower than for the conventional sintering technique. The sintered samples also demonstrated ferroelectric and ferromagnetic behavior at room temperature. This study presents the feasibility of using ECAS to sinter lunar regolith for future space resource utilization and habitation.

Abstract:Lunar base fabrication has become a multi-disciplinary, cutting-edge and strategic research issue worldwide. Alkali-activated lunar regolith is considered as a prospective technique for in-situ lunar construction. This article comprehensively revealed the effects of activator types, environmental temperatures and high vacuum through mechanical properties and a series of micro characterizations. Under sealed curing, the solidification of alkali -activated lunar regolith simulant (AALRS) mainly originates from the geopolymerization between additive al-kali and certain active minerals. Sodium hydroxide combining high environmental temperature over 64-75 degrees C could promote a dense matrix composed of alkali aluminosilicate hydrates and zeolites. But in vacuum the geopolymerization is only restricted on particle surfaces, and the dehydration of silicate solution dominates AALRS solidification. Thus, sodium silicate with high modulus presents superior solidifying capacity under vacuum exposure. Based on these solidification mechanisms, a modified AALRS processing method is designed and achieves an applicable balance between high material strength and strict requirements for in-situ fabrication under lunar environments compared to congeneric lunar construction materials.
Effect of sintering temperature on microstructure and mechanical properties of molded Martian and Lunar regolith

Abstract:Cylindrical specimens of Martian and Lunar regolith simulants were molded using a simple salt water binder and sintered at various temperatures for comparing microstructure, mechanical properties and shrinkage. Material microstructure are reported using optical microscope and material testing is done using an MTS universal testing machine. A total of twenty samples were made for the Mars global simulant (MGS-1), and twenty more using Lunar mare simulant (LMS-1). The samples were split into groups of five and the sintering profiles were varied for each group. The specimens were fabricated via an injection molding method, designed to replicate typical masonary units manufactured via Binder Jetting Technique (BJT), an important additive manufacturing (AM) technique. Results show that for both the Martian and Lunar regolith that the optimal sintering temperature was somewhere between 1100°C and 1200°C. The compressive strength for both the Martian and Lunar masonary samples, that received optimal sintering conditions, was determined to be sufficient for construction of extraterrestrial structures. This work demonstrates the feasibility of implementing an accessible in-situ binder material, for either Martian or Lunar regolith, in order to construct extra-terrestrial masonary structures. The work provides a feasible path towards the direct implementation of BJT for the manufacturing of either Lunar or Martian masonary prisms.

Abstract:In deep space exploration, additive manufacturing (AM) of lunar regolith is extremely attractive by using Moon's in-situ resources with the potential to reduce spacecraft launching costs and alleviate Earth's resource limit. However, previous studies are limited to feasibility investigation by fabricating samples using lunar regolith simulant (LRS) and have not considered real lunar environmental conditions such as space weathering, temperature cycles, and exosphere, leaving a big unknown on how to obtain reliable samples via AM using really lunar regolith on the Moon. Hence, the influence of several environmental conditions on LRS-based vat photopolymerization (VP) is comprehensively studied in this work, to obtain better mechanical properties for practical application. First, the effects of different particle size distributions in the lunar regolith caused by space weathering on VP are examined. An optimal middle D50 of 2.37 mu m is proved to be beneficial for great stability, high resolution (30 mu m), and mechanical properties. Abstract:The prospect of establishing extra-terrestrial habitats using in situ resource utilization (ISRU) constitutes a long-term goal of multiple space agencies around the world. In this work, we investigate sintering as a potential route for making building blocks -- termed synthetic space bricks -- using \emph{in situ} regolith material. By systematically investigating sintering parameters using a numerical lattice model, coupled with experimental observations and post sintering characterization, we propose a process protocol for two lunar -- lunar highland simulant (LHS) and lunar mare dust simulant (LMS) -- and one martian (martian global simulant, MGS) simulants. The resulting bricks demonstrate compressive strengths of upto 45 MPa under uniaxial loading, depending on the simulant used. These strengths are much greater than those typically mandated for structural applications under reduced gravity. We infer microscale sintering mechanisms at the individual particle level indirectly, by measuring temporal evolution exponents of sample dimensions during sintering. For all three simulants, volume diffusion appears to be the primary mechanism for particle coalescence. Our results clearly make a strong case for the use of sintering as a potentially scalable method for consolidating regolith into brick-like structures for load-bearing applications in extra-terrestrial settings.

Abstract:As the idea of crewed outposts on the Moon gains momentum, In-Situ Resource Utilization (ISRU) technologies tend to become imperative to fulfill astronauts' needs. This article explores a way to use the lunar regolith as a source material for the additive manufacturing of complex objects, based on the selective laser melting (SLM) technique. A lunar regolith analog, Basalt of Pic d'Ysson (BPY), is used as a starting point for this study, to investigate the now demonstrated impact of amorphous analog content in the powder bed, substrate type, and post-SLM annealing treatments on the mechanical properties of 3D-printed objects. Improvements to the manufacturing and sample extraction stages are proposed to systematically reproduce the high compressive strength values obtained, thus contributing to the robustness and reliability of the process.

Abstract:To fully utilize the in-situ resources on the moon to facilitate the establishment of a lunar habitat is significant to realize the long-term residence of mankind on the moon and the deep space exploration in the future. Thus, intensive research works have been conducted to develop types of 3D printing approach to adapt to the extreme environment and utilize the lunar regolith for in-situ construction. However, the in-situ 3D printing using raw lunar regolith consumes extremely high energy and time. In this work, we proposed a cost-effective melting extrusion system for lunar regolith-based composite printing, and engineering thermoplastic powders are employed as a bonding agent for lunar regolith composite. The high-performance nylon and lunar regolith are uniformly pre-mixed in powder form with different weight fractions. The high-pressure extrusion system is helpful to enhance the interface affinity of polymer binders with lunar regolith as well as maximize the loading ratio of in-situ resources of lunar regolith. Mechanical properties such as tensile strength, elastic modulus, and Poisson's ratio of the printed specimens were evaluated systematically. Especially, the impact performance was emphasized to improve the resistance of the meteorite impact on the moon. The maximum tensile strength and impact toughness reach 36.2 MPa and 5.15 kJ/m 2 , respectively. High-pressure melt extrusion for lunar regolith composite can increase the effective loading fraction up to 80 wt.% and relatively easily adapt to extreme conditions for in-situ manufacturing.

Abstract:The construction of lunar bases represents a fundamental challenge for deep space exploration, lunar research, and the exploitation of lunar resources. In-situ resource utilization (ISRU) technology constitutes a pivotal tool for constructing lunar bases. Using lunar regolith to create geopolymers as construction materials offers multiple advantages as an ISRU technique. This paper discusses the principle of geopolymer for lunar regolith, focusing on the reaction principle of geopolymer. It also analyzes the applicability of geopolymer under the effects of the lunar surface environment and the differences between the highland and mare lunar regolith. This paper summarizes the characteristics of existing lunar regolith simulants and the research on the mechanical properties of lunar regolith geopolymers using lunar regolith simulants. Highland lunar regolith samples contain approximately 36% amorphous substances, the content of silicon is approximately 28%, and the ratios of Si/Al and Si/Ca are approximately 1.5 and 2.6, respectively. They are more suitable as precursor materials for geopolymers than mare samples. The compressive strength of lunar regolith geopolymer is mainly in the range of 18~30 MPa. Sodium silicate is the most commonly utilized activator for lunar regolith geopolymers; alkalinity in the range of 7% to 10% and modulus in the range of 0.8 to 2.0 are suitable. A vacuum environment and multiple temperature cycles reduce the mechanical properties of geopolymers by 8% to 70%. Future research should be concentrated on the precision control of the lunar regolith's chemical properties and the alkali activation efficacy of geopolymers in the lunar environment.

Additive Manufacturing by Laser Powder Bed Fusion and Thermal Post-Treatment of the Lunar-Regolith-based Glass-Ceramics for In-Situ Resource Utilization

Abstract:Powder bed fusion is one of the most promising additive manufacturing approaches for in-situ resource utilization (ISRU) in the following lunar exploitation missions. However, the harsh conditions for energy supply and equipment operation on the lunar surface and the amorphization of materials due to rapid heat-cooling cycles could hinder the efforts to produce high-quality lunar regolith-based products. Laser powder bed fusion (LPBF) with large laser spot sizes and low scan speeds were used to print the glassy lunar regolith simulant (LRS) precursors. Then the thermal post-treatment was carried on to transform the LRS precursors into glass-ceramic products. The precursors and glass-ceramic samples' microstructure, mechanical properties, and thermophysical properties were investigated. The results indicated that the acceptable range of volumetric energy density (VED) for the LPBF process of lunar regolith was from 3.5 to 4.3 J/mm(3). The porous structure resulting from the large molten pools leads to low thermal conductivities and an acceptable strength compromise. The glassy precursors formed augite phase-dominated LRS glass-ceramics at 823 degrees C during thermal post-treatment and augite-plagioclase polycrystalline LRS glass-ceramics with better mechanical properties at 1100 degrees C. The increase of the augite phases precipitation contributed to the strength enhancement, and the grain coarsening caused by the prolonged crystallization process at 1100 degrees C would reduce the strength. The average compressive strength, fracture toughness, and Vickers hardness of the LRS glass-ceramics could reach 50.71 MPa, 1.49 MPa.m(1/2), and 897.91 HV1/15, respectively. This multi-process method of laser powder bed fusion of glass-ceramics can maximize the application potential of the ubiquitous lunar regolith in future in-situ additive manufacturing to produce lunar regolith-based building materials for different stages of future lunar exploitation missions.

Abstract:The construction of lunar bases is of great significance for long-term human presence on the moon. The environmental and resource conditions regarding lunar base construction were reviewed and researched. It was demonstrated that the in-situ construction using lunar regolith was a practical and feasible construction scheme considering its various advantages including construction convenience and cost efficiency. The existing studies on construction technology based on lunar regolith could be categorized into two groups: downward excavation and upward construction. In particular, the upward construction employed the different techniques including lunar regolith concrete, lunar regolith sintering, lunar regolith bonding and regolith bags. Based on the review and analysis, a novel lunar in-situ construction scheme was proposed, which comprehensively used the techniques including 3D printed lunar regolith concrete and regolith bags, so as to realize the automatic construction using in-situ resources. It provided a new technical path for lunar base construction.
Melting properties of lunar regolith simulant for in-situ construction

Abstract:Additive manufacturing using lunar regolith can significantly reduce reliance on Earth's resources for future lunar surface construction. To enhance the quality of parts formed through additive manufacturing, a comprehensive understanding of the melting characteristics of lunar regolith is crucial. In this study, the melting temperature range, melt viscosity, workability range, and contact angels between melt and substrates of the CUG-1A lunar regolith simulant were determined. The complete melting temperature of CUG-1A is about 1320 °C, and the corresponding melt viscosity is 8.39 Pa⋅s. The five characteristic temperatures of CUG-1A under argon flow, including sintering point, softening point, half-sphere point, floating point, and fluid point, are 1081 °C, 1115 °C, 1149 °C, 1158 °C, and 1311 °C, respectively. These characteristic temperatures are about 35 °C–50 °C higher in vacuum. The melt demonstrates good wetting ability at the flow point temperature with contact angels of 29° and 21° on corundum and platinum. The bubble generation, growth and release processes were observed for the melts under vacuum conditions. These results would provide essential data for the development of in-situ construction technologies, such as energy beam focused melting lunar regolith.

Abstract:This is an essay in the field of ceramics and composites. For decades, space exploration has been a hot topic. With the launch of Chang'e 5, China officially opened the first extraterrestrial celestial body sampling return journey. The lunar base construction program in China is officially on the agenda. Lunar exploration is the first step for human to conduct deep space exploration, and the utilization of lunar in-situ resources is of great significance for lunar exploration. Additive manufacturing is an effective means to carry out in-situ lunar resource utilization to build a lunar base. This paper describes the basic properties of lunar soil and the characteristics and composition of simulated lunar soil, and focuses on summarizing the current research progress of simulated lunar soil additive manufacturing in China and abroad. Important challenges are presented for the key technology of additive manufacturing for the lunar weathering layer (i.e., lunar soil). The development prospect of additive manufacturing technology and possible ways of implementation are discussed around China's lunar base construction project.

Abstract:The remote sensing of the moon proved that water ice exists in its permanently shadowed regions，which further stimulated people's enthusiasm for the construction of lunar bases and in-situ resource utilization. However，remote sensing detection cannot obtain quantitative information about the physical and mechanical properties of icy lunar regolith，which brings challenges to the development of water ice sampling and detection and in-situ utilization. Aiming at this problem，this paper proposes a method to simulate the structure of icy lunar regolith based on "similarity，equivalence，homogeneity and coverage". Tests of shear strength and Poisson's ratio were carried out under realistic temperature environment in polar regions to obtain the influence of temperature and water content on the mechanical properties of icy regolith. At the same time，the envelope range of icy regolith shear strength and Poisson's ratio is obtained under specific conditions. The results provide an basis for designing lunar water ice in-situ submerged detection equipment.
