Abstract:Tool wear during high speed machining process plays an important role in machining cost and efficiency. The purpose of this study is to examine the impact of tribological properties of coatings on cutting performance. Finite element methods (FEM) were used to model the effect of coated and uncoated cutting tools (K10) on the machinability of the aluminum alloy 7050T7451. Uncoated, Single coated, such as TiC, TiN and A1(2)O(3) and multi-coated tool were studied. All finite element models were assumed to be plane strain. To achieve constitutive model of Al7050T7451 under conditions of machining that high strain rate, high strain and high temperature occur, high speed impact experiment and material drawing experiment were done. Comparison of FEM results shows that the highest temperatures in tools, the temperature change rates of different tools from surface to its bulk material, and the temperatures in chips are changed greatly. It also shows that the cutting temperature of coated tool is lower than uncoated tools, but cutting forces change very little. All these results show that coatings can be used to reduce adhesion between a tool and a workpiece material. The wear resistance of coated tool can be improved effectively and tool life is increased correspondingly.

Abstract:The present work identifies a research review on the machinability and surface integrity issues in subsequent machining of additively-manufactured thick coatings. The challenges in subsequent machining of coated workpiece attribute to the dissimilar properties between coating vs. substrate, and its microscopic properties. This work reviews and discusses the surface generation mechanism, microstructure, porosity, bonding strength and residual stress evolutions in subsequent machining of coated workpiece. It reports various subtractive machining technologies as finish operations to improve the surface integrity of coatings, by identifying the corresponding key traits and research gaps. Grinding is commonly used for machining ceramic coatings, while hard machining for metallic-based alloy coatings. The capability of burnishing of coatings is limited because no material is removed by this process. In addition, the influences of machining-induced surface integrity on service performance of the coated workpiece are analyzed. Lower surface roughness, refiner grain sizes, higher residual compressive stress, higher bonding strength and maximum shear stress far away from the interface induced by machining can lead to improvements of service performance of the coatings. Finally, future challenges and opportunities are presented. This paper is limited to review only the machining of coated workpiece with specific forming conditions. The hybrid process would be a promising technology to provide resistances to wear, corrosion and fatigue.

Abstract:In machining, cutting tools suffer from severe surface wear, especially in the cutting of difficult-to-cut materials. A major cause of tool wear is the friction generated at the tool-work and tool-chip interfaces, which produces a great deal of frictional heat and abrasion. In order to extend tool life and improve the quality of machined components, a host of techniques have been applied to modify the rake and flank faces of cutting tools. These techniques aim at providing cutting tools with improved resistance to external loading, better tribological performance and/or better chemical stability. This article presents a review of the fundamentals behind which the friction and wear in machining are reduced by modifying the cutting tool surface with the commonly used techniques, such as surface coating, high energy beam treatment, and surface texturing. The effects of these surface modifications on improving the cutting performance are also analyzed. Future research directions are finally discussed.

Abstract:Nickel-based superalloy GH4169 is a material with strong mechanical properties and is difficult to process. In order to reduce tool wear during material processing and improve the workpiece surface processing quality, based on the finite element simulation software DEFORM, the influence of n, ap, and fz parameters on tool wear during carbide tool milling GH4169 was studied, and a simulation of an orthogonal experimental model was established. The prediction model of tool wear was obtained. The ultrasonic vibration milling was compared with ordinary milling, and the improvement degree of different coating materials on carbide tool wear was explored. The results showed that the ultrasonic vibration signal is helpful to reduce tool wear, improve the surface quality of the workpiece, and improve the stability of the milling process. TiAlN/TiN (WC)-composite-coated tools have good cutting performance, help to reduce tool temperature, reduce tool wear, and improve tool life.
Effect of the Adaptive Response on the Wear Behavior of PVD and CVD Coated Cutting Tools during Machining with Built Up Edge Formation

Abstract:The relationship between the wear process and the adaptive response of the coated cutting tool to external stimuli is demonstrated in this review paper. The goal of the featured case studies is to achieve control over the behavior of the tool/workpiece tribo-system, using an example of severe tribological conditions present under machining with intensive built-up edge (BUE) formation. The built-ups developed during the machining process are dynamic structures with a dual role. On one hand they exhibit protective functions but, on the other hand, the process of built-up edge formation is similar to an avalanche. Periodical growth and breakage of BUE eventually leads to tooltip failure and catastrophe of the entire tribo-system. The process of BUE formation is governed by the stick-slip phenomenon occurring at the chip/tool interface which is associated with the self-organized critical process (SOC). This process could be potentially brought under control through the engineered adaptive response of the tribo-system, with the goal of reducing the scale and frequency of the occurring avalanches (built-ups). A number of multiscale frictional processes could be used to achieve this task. Such processes are associated with the strongly non-equilibrium process of self-organization during friction (nano-scale tribo-films formation) as well as physical-chemical and mechanical processes that develop on a microscopic scale inside the coating layer and the carbide substrate. Various strategies for achieving control over wear behavior are presented in this paper using specific machining case studies of several hard-to-cut materials such as stainless steels, titanium alloy (TiAl6V4), compacted graphitic iron (CGI), each of which typically undergoes strong built-up edge formation. Various categories of hard coatings deposited by different physical vapor deposition (PVD) and chemical vapor deposition (CVD) methods are applied on cutting tools and the results of their tribological and wear performance studies are presented. Future research trends are outlined as well.

Abstract:The use of coated hard metal is spread in all fields of mechanical working, both forming and machining. Different hard metals are used based on their mechanical characteristic that strongly depends on composition and grain size. Substrates such as HSS and WC – Co are typically coated with PVD thin layers in applications such as metalworking and cutting; thus lot of efforts are put in researching this specific field. Coating composition, and coating architecture are paramount topics in the subsject of surface anti – wear thin films. The focus of this study is to analyze the difference between two AlTiN coatings, a monolayer and a multilayer with gradient composition, from the point of view of microstructure and adhesion. Experimental cutting tests were done to characterize the behavior of the coating in face milling of AISI 660 heat resistant alloy: varying cutting speeds from 15 to 40 m/min it was finally assessed that a multilayer coating can give higher tool life with respect to a monolayer coating of the same composition.

Abstract:Nickel-based superalloys are essential materials for turbine engine components in aerospace applications. However, it is difficult to manufacture nickel-based superalloys with high surface integrity due to the high cutting forces, high cutting temperatures, and severe work hardening, which usually requires cutting tools with good thermal conductivity, superior high-temperature performance, and high abrasion resistance. This paper investigates the tool wear mechanism and machined surface integrity of the refractory powder metallurgy nickel-based superalloy FGH 4097 during milling at different speeds, with a special focus on the effect of various coatings (TiAlCrN, TiAlN, and TiAlSiN). The relationship between tool flank wear (VB) and material removal volume (MRV) was studied, and the cutting force signals were analyzed in both the time and frequency domains. This work also examined the influence of tool wear with various coatings on both the surface morphology of machined parts and the distribution of residual stress. Furthermore, the mechanisms of tool wear for different coatings were revealed by analysis using scanning electron microscopy (SEM) and energy dispersive spectroscopy (EDS). The results demonstrated that the wear characteristics on the three coated tools were similar during milling at a lower speed. However, the TiAlCrN coated tool demonstrated superior performance at high cutting speed. For the identical coated tools, the cutting force and roughness of the surface increased with the elevation of cutting speed when holding an identical amount of MRV. The SEM and EDS analysis revealed that adhesive wear was found to be the dominant mechanism of tool wear for the tested tools, regardless of the coatings used, while the TiAlN-coated tool also exhibited abrasive wear.

Abstract:Laser-assisted machining (LAM) offers the ability to machine superalloys more efficiently and economically by providing the local heating of the workpiece prior to material removed by traditional cutting tool. The effectiveness of LAM was studied by measuring the cutting forces, surface roughness, and tool wear under various material removal temperatures (Tmr). It is demonstrated by an appropriate 30–70 % decrease in cutting force, an obvious reduction in the surface roughness, and an appropriate 46 % increase in coated tool life over conventional machining (CM). Machining experiments are then carried out to evaluate the wear behavior of different commercially available coated tools (TiCN, TiAlN, Ti(CN)/Al 2 O 3 /TiN). These coatings were selected since they have the capability to withstand the temperatures experienced in LAM. The results of laser-assisted milling experiments indicate that abrasive and adhesive wear were the dominant wear mechanisms, controlling the deterioration of the carbide tools. The TiAlN-coated tools exhibited the highest wear resistance at normal cutting speeds of 30 m/min. The triple layer CVD coated tool failure mode was non-uniform flank wear due to the adhesion and depth-of-cut notching. TiCN performed poorly due to their inferior adhesion characteristics with the base material. The main failure mode for TiCN was non-uniform flank wear and chipping, and also, a significant notch was observed. Sub-surface quality has been evaluated by observing the microstructure of cross sections and measuring the micro-hardness.
Mechanical and cutting performance of cemented carbide tools with Cr/x/DLC composite coatings

Abstract:Diamond-like carbon (DLC)-coated tools are suitable for the machining of various aluminum alloys, graphite, and other non-ferrous metals. The shortcomings of DLC-coated tools such as high internal residual stress, low toughness, and poor adhesion strength limit their application. In order to reveal the mechanical and cutting performance of DLC-coated tools, a DLC monolayer coating, Cr/CrN/DLC composite coating, and Cr/W-DLC/DLC composite coating had been prepared on the cemented carbide cutting tools. The influences of transition interlayer on the microstructure and mechanical properties of DLC coatings were analyzed. Tool lives, wear mechanism, and machined surface roughness obtained with uncoated cemented carbide tool, DLC monolayer–coated tool, and Cr/x/DLC-coated tool during the machining of Al-Si alloys were investigated. Compared with DLC monolayer coating, the strength ratio (ID/IG) of the DLC composite coatings with Cr/x transition structure was improved, while the sp3 covalent bond contents was decreased. The results show that the adhesion strength and toughness of the Cr/x/DLC composite coating were enhanced, and the residual stress was greatly reduced. The cutting tests further indicate that the DLC coating significantly improved the tool life. Based on comprehensive evaluation, the Cr/W-DLC/DLC composite coating has the highest adhesion, highest toughness, the lowest residual stress, and the longest tool life, and it is suitable for the machining of non-ferrous metal.

Abstract:Titanium alloys are indispensable materials in numerous industries, including aerospace, medical, and dental fields. This prevalence is due to their unique properties, such as their high strength-to-weight ratio, corrosion resistance, low thermal expansion, and biocompatibility. On the other hand, the machinability of these materials faces a dual challenge: their low thermal conductivity, which confines heat within the cutting zone, and their chemical reactivity with the tool material. This work aims to explore and comprehensively evaluate the advancement in cooling and lubrication approaches that have been introduced to enhance the machinability of Ti-6Al-V alloys. Despite the numerous positive outcomes observed with recently employed techniques such as reduced friction, lowered temperatures, and prolonged tool life. These methods and techniques are either not accepted yet or limitedly accepted within the industry due to the inherent weaknesses and limitations of each technique. This work introduces a new integrated and sustainable concept that can surmount the challenges associated with previous approaches, aiming for more sustainable machining of Ti-6Al-4V alloys. The suggested integrated concept may overcome the lubrication, cooling, cost, and environmental problems of the recently used approaches.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part B: Journal of Engineering Manufacture, Ahead of Print. This paper explores the challenges of machining difficult-to-cut metals using tools like coated carbide, ceramics, and CBN under dry conditions, addressing issues such as heat generation, tool wear and friction, chip evacuation, surface integrity, vibration, and chatter. Though cutting fluids have historically improved machinability, environmental concerns, such as toxicity and non-biodegradability, are significant. Researchers aim to enhance the economic and ecological aspects of machining by reducing cutting fluid usage. This paper provides an overview of the performance assessment and sustainability evaluation of various cooling and lubrication methods during the machining of hard-to-machine as well as difficult-to-cut metals. Additionally, the literature review highlights various environmentally friendly cooling strategies, such as minimum quantity lubrication (MQL) and cryogenic arrangements. According to the results of this review, the utilization of various cooling and lubrication technologies has the potential to enhance both sustainability and machinability properties while prolonging the lifespan of cutting tools. The findings also show that there is a lot of room for improvement in terms of optimizing and making these cooling-lubrication solutions more practical and effective.

Abstract:Carbon fiber reinforced resin/ceramic matrix composites are multiphase materials composed of fiber, interface and matrix. They are increasingly in demand for applications in aerospace, energy, sports, transportation and other fields because of their excellent mechanical properties. However, their non-homogeneous and anisotropic properties cause rapid tool wear during machining, which reduces machining efficiency and aggravates machining damage such as delamination and burr. It seriously restricts the further application of composite materials. A comprehensive understanding of wear mechanism is required to control the tool wear rate in composite machining. However, there is a lack of review of tool wear behavior in composite machining. The present work is focused on the research advances in tool wear issues when machining carbon fiber reinforced resin/ceramic matrix composites. The wear mechanism of carbide, coating and polycrystalline diamond tools under different machining conditions is expounded. Methods for characterizing tool wear are compared. The effect of tool wear on machining quality is summarized. Finally, the development trends and future research content of the tool wear problem are discussed.

Abstract:Laser-assisted machining (LAM) is an emerging manufacturing process for improving the productivity when machining hard and high-strength materials. Recently, it has been interesting using the process to machine metal matrix composites (MMCs), and published reports indicate that machinability is improved. But there is still ambiguity about whether the new process is beneficial for tool life. The specific wear mechanisms for carbide tools in LAM remain unknown. This work clearly evaluates the tool life and wear mechanism for uncoated and coated tungsten carbide tools in LAM of Al/SiC p /45 % composites at different cutting conditions. It was concluded that abrasive wear was the most predominant wear mechanisms in LAM, controlling the deterioration and final failure of the carbide tools. The adhesion wear and diffusion wear were accelerated to some extent with an increase in the temperature. However, all of the three cutting tools in LAM have a longer tool life over conventional machining at given conditions. Based on the results from tool wear process in LAM, a physical model of tool wear in LAM has been developed. The paper aims at providing an insight into the tool wear characteristics and showing the great potential in the field of LAM of MMCs.
Enhancement of micro milling performance by abrasion-resistant coated tools with optimized thin-film thickness: analytical and experimental characterization

Abstract:Anti-abrasion thin-film-coated tool is well known for its enhanced micro machining performances. However, coating increases tool edge radius, which spurs additional ploughing and rubbing. Therefore, selecting appropriate thin-film thickness and suitable abrasion-resistant coating material for micro tool is necessary to reduce friction and size effects together. To meet these objectives, first, single-layer TiAlN coating having various thin-film thicknesses has been deposited on uncoated micro end mills by PVD process. By analyzing the cutting force, surface quality and edge radius of both fresh and worn tools in micro milling of P-20 steel, appropriate thin-film thickness has been found to be ≈ 1 μm. Next, single layer TiN and diamond-like-carbon (DLC) coating of thickness ≈ 1 μm have been coated on uncoated WC tools. Then coefficient of friction (COF) and hardness of all coated and uncoated surfaces are assessed. Finally, the performance of all the coated and uncoated tools have been evaluated analytically and experimentally by analyzing dynamic stability and machinability, respectively. All the coated tools manifested enhancement in performance by uplifting stability limit and reducing tool wear, cutting forces, surface roughness and burr heights compared to the uncoated tool. Owing to the least COF, the DLC-coated tool exhibited the best performance by uplifting stability limit by 23.37% and reducing cutting force, surface roughness and burr height by 27.35%, 67.7%, and 30.58%, respectively. However, for a long machining length (1200 mm), the DLC-coated tool could not exhibit such performance as compared to TiAlN-coated tool due to significant delamination.

Abstract:Chemical vapor deposition (CVD) diamond film is regarded as an excellent coating material that can be applied in a variety of industry fields owing to its wonderful mechanical and tirbological properties such as high hardness law friction good wear resistance and stable chemical inertness. In this study a layer of smooth and hamogeneons diamond film is deposited on the surface of WC-Comilling tool with complex shape using hot filament chemical vapor deposition (HFCVD) method. The cutting performance of as-fabricated CVD diamond cutting tools is examined in machining graphite and Al/SC-MMCs. In comparision with uncoated WC-Co cuttlig tools. The results of machining experiments show that depositiig a layer of CVD diamond coating on the surface of WC-Co milling tools is significantly beneficial to the increase of the wear resistance of milling tools and thus elongating their lifetime. © 1994-2011 China Academic Journal Electronic Publishing House.

Abstract:Manufacturers confront considerable difficulties when machining titanium and nickel-based alloys due to concerns related to surface integrity, tool wear, cutting forces and temperature regulation. In order to tackle these difficulties, the prevailing method consists of utilizing cutting fluids to cool and lubricate the machining interface. Nevertheless, the persistent use of these fluids presents significant hazards to both human health and the environment. Hence, it is imperative to investigate novel methodologies that can reduce or eradicate the reliance on lubricants. Surface texturing has become a practical method in this situation since it improves the tribological properties of cutting inserts. The main factors that lead to the improvement of tribology are the capture of debris, decreased contact area, and increased lubricating capacity. These factors work together to lower cutting forces, tool deterioration and the surface roughness of the work material. This study provides an extensive analysis of the existing literature regarding the consequences of tool texturing in the process of machining titanium and nickel-based alloys. It scrutinizes techniques that utilize textured tools to enhance machining performance and assesses their influence on several machining parameters. The study explores various techniques for improving performance by analyzing the impact of textured tools on tool wear, thermal profiles, cutting dynamics and surface integrity in different scenarios. These scenarios include dry conditions, high-pressure cooling (HPC), the use of solid lubricants, the application of minimum quantity lubrication (MQL) with and without nanoparticles and the effectiveness of hybrid cryogenic/MQL techniques. This review also provides a comprehensive sustainability analysis, covering both the environmental and economic effects of using textured tools and lubricoolant techniques. Furthermore, this study provides valuable insights for future academic research, identifying areas that are ready for further investigation in this field.

Abstract:Super duplex stainless steel (SDSS) is one of the difficult-to-machine materials due to its high tendency to work-harden and low thermal conductivity. According to recent findings, PVD hard coatings based on Al, Cr, and Ti are recommended for SDSS machining. In this work, three different PVD coating systems were applied for the threading process of SDSS. Monolayer Al 50 Cr 50 N, Al 60 Cr 40 N, and multilayer Al 60 Cr 40 N/Al 50 Ti 45 Si 5 N were deposited on cemented carbide inserts. This paper highlighted the effect of alloying and coating architecture design on the cutting tools' mechanical properties, tribological characteristics, and wear performance. A novel balanced combination of AlCrN/AlTiSiN multilayer coating with a Si content of 5 at. % was proposed, and it exhibited improved adhesion, beneficial mechanical properties, and superior cutting tool life. Furthermore, tribological characteristics under extreme environments were analyzed through a heavy-load, high-temperature tribometer, as well as XPS and AES measurements. The surface integrity of workpiece material machined by various coatings was also examined through microstructure, microhardness, and residual stress measurements. The depth profiles of residual stress reveal that the machining process significantly impacts the outcome, influenced by the tribological properties of the coatings. Specifically, the AlCrN/AlTiSiN coating exhibits a minimal effect on the surface. These investigations enhance the comprehension of the mechanisms that cause material mechanical surface transformation in threading operations, contributing to a deeper understanding of machining processes.

Abstract:It is recommended to use high-speed milling to maintain an effective material removal rate and the required cutting-edge geometry. However, on the other hand, high speed increases wear, so the surface of the cutters is modified by deposition functional coatings. The wear of end mills made of CTS12D and H10F tungsten carbides during the high-speed processing of aluminum A97075 (B95T1) was compared. To increase the durability of the tools, well-proven technologies for deposition diamond-like and polycrystalline diamond coatings in microwave plasma with different film structures, which were determined by the coating growth conditions, were used. The milling cutter corner was mostly worn out, but the nature of the wear had its characteristics. It was revealed that at a forced cutting mode of about 1000 m/min, cutters made of CTS12D alloy with a nanocrystalline diamond coating with a "cauliflower" structure and with a diamond-like film showed 10% higher resistance. The primary wear mechanism was adhesive. Images of worn cutting edges were obtained using a 3D optical digital image processing system.

Abstract:Hard and brittle solids with covalent/ionic bonding are used in a wide range of modern‐day manufacturing technologies. Optimization of a shaping process can shorten manufacturing time and cost of component production, and at the same time extend component longevity. The same process can contribute to wear and fatigue degradation in service. Educated development of advanced finishing protocols for this class of solids requires a comprehensive understanding of damage mechanisms at small‐scale contacts from a materials perspective. The basic science of attendant deformation and removal modes in contact events is here analyzed and discussed in the context of brittle and ductile machining and severe and mild wear. Essentials of brittle–ductile transitions in micro‐ and nano‐indentation fields are outlined, with distinctions between blunt and sharp contacts and axial and sliding loading. The central role of microstructure in material removal modes is highlighted. Pathways to future research—experimental, analytical and computational—are indicated.
