Effects of Process Parameters on Joint Formation and Tool Wear Behavior in Friction Stir Welded TA5 Alloy

Abstract:Joint formation mechanism of friction stir welded TA5 alloy and involved tool wear behavior are investigated in detail. Results reveal that defect-free joint is difficult to obtain and flow-related cavity defect can be observed near weld bottom under improper process conditions. The deposition process is the main pattern of material flow. Cavity defect is actually the residual part of temporary cavity left by the moving tool at every welding moment. Process parameters affect tool wear behavior by altering the exerted thermo-mechanical effects. High local heat input is accompanied with the adhesive layer at tool surface, which results from adhesive and diffusional wear mechanisms. Under extensive mechanical effect, the wear morphology turns into cracked tool structures and the worn part of tool can be rapidly removed during welding, leading to severe material loss.
