Abstract:Aiming at the problem of serious temperature rise in high power density electric vehicle drive motor,a kind of high efficient parallel V-type water-cooling structure was researched.Based on the basic theory of hydromechanics and heat transfer,the 3D fluid and temperature fields were analyzed numerically by using the finite volume method.The fluid flow and heat transfer characteristics inside the water-cooling structure were described.Besides,the 3D steady thermal field of the motor was established and the result was solved.The heat transfer characters of the electrical motor and the thermal sensitivity to the height of the cooling ribs were analyzed.Finally,an experimental platform was established,and the test results verified the effectiveness of analysis.

Abstract:A cooling system consisting of several heat exchange modules is a necessary part of an automobile, and its performance has a direct effect on a vehicle’s energy consumption. Heat exchangers, such as a charged air cooler （CAC）, radiator, oil cooler, or condenser have different structures and can be arranged in various orders, and each combination may produce different effects because of interactions among them. In this study, we aimed to explore the principles governing interactions among adjacent heat exchangers in a cooling system, using numerical simulation and experimental technology. 3D models with different combinations were developed, compared, and analyzed comprehensively. A wind tunnel test platform was constructed to validate the computational results. We found that the heat dissipation of the modules was affected slightly by their relative position （the rules basically comply with the field synergy principle）, but was independent of the modules’ spacing within a certain distance range. The heat dissipation of one module could be effectively improved by restructuring, but with a penalty of higher resistance. However, the negative effect on the downstream module was much less than expected. The results indicated that the intensity of heat transfer depends not only on the average temperature difference between cold and hot mediums, but also on the temperature distribution.

Abstract:To achieve a carbon-neutral sustainable future, the transportation sector is experiencing quick electrification, as more and more vehicles are driven by electric motors. Electric motors are designing more and more powerful and thus pose a great increasing challenge for thermal management. In this paper, an innovative experimental study on oil spray for end winding thermal management were presented. The experimental results indicated that the oil spray cooling significantly decrease the temperature of the winding. With higher oil temperature and flow rate, better cooling performance and better temperature uniformity were achieved both for teeth and slot winding. Meanwhile, a heat transfer performance prediction model based on a fully connected artificial neural network (ANN) was developed to correlate oil spray. The model used Reynolds number and Prandtl number as inputs, and the number of neurons in hidden layer was optimized to 8. The model accurately predicts the heat transfer performance of oil spray with a correlation coefficient of 0.93. The paper is expected to be a good reference for the oil spray engineering application in e-motor cooling.

Abstract:As an efficient cooling method, spray cooling has been studied by many formers. While the heat transfer characteristics is quite complicated, many influence factors are not clear. In the present paper, three main influence factors, the heat temperature, the spray angle and the nozzle position are numerically studied by founding a two-phase flow model based on the Euler-Lagrangian method. The results shows that when the flow rate of the coolant large enough, the surface temperature and the total heat transfer flux would increase almost linearly proportional to the heat temperature. The spray angle increase could improve the heat transfer efficiency. The larger nozzle position will lead to higher heat transfer efficiency with a certain scope optionally. Due to atomizing construction, the temperature in the central of the heat would be higher, which should be pay more attention in the actual application.

Abstract:Spray cooling is an emerging and promising thermal -management solution with a wide range of applications. However, its application in engineering vehicles remains in the formative stage. In this study, an innovative spray -cooling system for engineering vehicles was proposed. The study, using thermocouples and visualisation methods, focused on how factors such as the spray angle, height, volume flow, nozzle aperture, and arrangement impact the uniformity of the surface temperature and heat -transfer enhancement. Optimal cooling was achieved using a spray angle of 60 degrees, height of 90 mm, and flow rate of 500 l/h. Moreover, a nozzle aperture of 1.6 mm demonstrated superior efficiency in energy use and cooling. Higher temperature differentials (90-140 degrees C) enhanced the heat transfer but led to a 332.81 % increase in the non -uniformity of the surface temperature. Further, the study compared the spray -cooling efficiency between alumina nanofluids and deionised water. Alumina nanofluids with a 0.7 % mass fraction achieved a maximum heat -transfer coefficient of 450.6 W/(m2 & sdot;K), 15.48 % higher than that of deionised water. Moreover, based on the experimental results, an empirical formula for enhanced heat transfer using spray cooling in construction machinery was developed, providing a valuable reference for guiding engineering practice. The proposed spray -cooling method, which exhibited a two- to threetime improvement over traditional air-cooled systems, holds considerable promise in the field of engineering vehicle applications.

Abstract:Spray cooling is a potential new type of heat removal means for spacecraft. In this paper,a compact spray cooling system is presented,and the mathematical model was built for three major components of spray cooling system which are the heating surface,vapor condenser,and liquid cooler. The simulation program of the heat transfer characteristics is developed. Based on this program,system operating characteristics during the heating process and the effect of the chilled water flow rate of the vapor condenser on the system are investigated. This practice will help to understand the system operating characteristics,and will pave the way to further theoretical research and engineering applications.

Abstract:After spraying, the cooling medium retains potential cooling capability and, consequently, can form a falling film to further cool the downward area. In this paper, the flow patterns and the heat transfer coefficients are correlated respectively in the spray zone and the falling film zone on a vertical semi-cylindrical heating surface. The incident angle of spray (0°~45°), the spray distance (2 mm~6 mm) and the spray pressure (1 bar~5 bar) are varied in the experiments. In the spray cone, as the recirculation region which varies with different parameters shrinks, the heat transfer coefficient tends to increase. For the falling film zone, if the loss rate of the liquid is low, the flow speeds in the falling films can be compared directly by examining the film thickness. As the film thickness is reduced, the flow speed in the film is increased, resulting in the higher heat transfer coefficient. The angle of 30° is the most effective to exploit the cooling capability of the two zones. In most cases, the cooling medium after spraying can still cool the surface by the equivalent of at least 40% cooling capability of the spray zone, which indicates significant potential cooling capability which could be developed in whole spray cooling systems. An empirical correlation is presented to estimate the cooling capacity ratio on spray and falling film zone. These results may be helpful when undertaking innovative design of a spray and falling film cooling facility.

Abstract:As one of the most promising thermal management solutions, spray cooling has the advantages of high heat-transfer coefficient and maintaining a low temperature of the cooling surface. By summarizing the influential factors and practical applications of spray cooling, the current challenges and bottlenecks were indicated so as to prompt its potential applications in the future. Firstly, this paper reviewed the heat-transfer mechanism of spray cooling and found that spray cooling is more advantageous for heat dissipation in high-power electronic devices by comparing it with other cooling techniques. Secondly, the latest experimental studies on spray cooling were reviewed in detail, especially the effects of spray parameters, types of working fluid, surface modification, and environmental parameters on the performance of cooling system. Afterwards, the configuration and design of the spray cooling system, as well as its applications in the actual industry (data centers, hybrid electric vehicles, and so on) were enumerated and summarized. Finally, the scientific challenges and technical bottlenecks encountered in the theoretical research and industrial application of spray cooling technology were discussed, and the direction of future efforts were reasonably speculated.

Abstract:Aiming at the flow and temperature distribution,a 3D simulation model of the engine compartment of a commercial vehicle was established in FLUENT.The energy distribution under the full load condition and the curve of cooling module's flow characteristics,which were obtained separately through engine thermal balance test and vehicle road test,were used as the boundary conditions for simulation model.The simulation results verified by the vehicle road test indicate that the highest temperature of the cooling wind flow occurred at the top of the engine,mainly for the reason that the cooling module and the engine compartment are arranged in parallel and isolated by clapboard,and the shape of cooling wind tunnel is U.The results also indicate that the heat reflux of cooling wind could be controlled effectively because of the wind tunnel's isolation layout.

Abstract:Thermal management is the core technology of a modern motor with high efficiency, high power density and high reliability. This paper presents a set of models and an experiment platform for the analysis of wind fields and temperature fields in a high power permanent magnet motor with a closed heat dissipation structure. The three-dimensional temperature field and flow field were estimated by simulation. Based on the quantitative analysis of heat dissipation and temperature field, a method for studying the thermal dissipation of motor is designed. Then we put forward some suggestions in the optimization of heat dissipation of motors. At last, the simulation results were validated through the acquired data of the internal flow field and temperature field of the prototype by the PIV technology and thermocouples.

Abstract:The electric drive thermal management system of electric vehicles is an important part of electric vehicles. To improve the cooling effect of the electric drive system and reduce energy consumption, a cooling scheme combining the spray oil cooling of the motor end winding with the cooling water jacket of the motor shell and the water cooling in the motor shaft is proposed. Based on the electric drive cooling system framework of electric vehicles, a fuzzy logic control strategy is established. The flow rate and heat dissipation in the system are optimized by controlling the rotation speed of the oil/water cooling pump and the radiator fan, which further reduces the energy consumption of the system. In addition, through the co-simulation of AMESim and Simulink, under the same simulation time, the simulation comparison and analysis are carried out under SFTP-US06 and WLTC conditions, respectively. The power loss of fuzzy logic control is 9% and 28% lower than that of switching control, and 21% and 25% lower than that of PID control, respectively.

Abstract:<p>Nowadays, the motors in many fields show the development trend of large-capacity and high-power-density, putting forward the higher requirements for motor cooling. In this paper, a new cooling technology for horizontal motor was proposed, called air/spray cooling technology, which use the mixture of air and the high-insulation spray as the cooling medium. Relying on the compound heat exchange form including single-phase convection and evaporation, air/spray cooling technology has good cooling capacity. An experimental model of the air/spray cooling system was established on the basis of a real turbine-generator. The experimental results show that under the experimental conditions, the maximum temperature of the air/spray cooled stator coils can be 22 °C lower than that of the air-cooled stator coils. Compared with the air-cooled stator coils, the utilization of air/spray cooling technology can make the temperature distribution of the stator coils more uniform in the circumferential direction of the motor and the average heat transfer coefficient can be increased by 28% to 53%. The increase of the spray medium mass flow can cause the temperatures of the stator coils decrease gradually and the air/spray mixture mass flow increase, resulting in the demand for a higher driving force of system.</p>

Abstract:Pollution and energy crisis are two major challenges facing society today, and electric vehicles are regarded as an effective way to solve these problems. Solving the heat dissipation problem of the motor controller can effectively solve the problem of small motion range of electric vehicles, which is an effective attempt for new energy vehicles. Optimizing the heat dissipation structure of the power system can improve the efficiency of electric vehicles, save energy, and truly achieve optimal energy management. Therefore, the establishment of a reasonable and complete power system cooling system is of great significance for improving the overall performance of the vehicle. This article aimed to explore the heat dissipation problem of electric vehicle motor controllers. This article proposed that the motor can be divided into DC and AC based on the power supply. The DC motor has the characteristics of complex structure, cumbersome production process, easy to wear during use, and troublesome repairs in the later period. Through CFD simulation analysis, the experimental temperature of 1.5 kw natural convection is 62.35 °C, the simulation temperature is 64.05 °C; the experimental temperature of 1.1 kw natural convection is 50.45 °C, and the simulation temperature is 66.67 °C.
Thermal Finite-Element Model of an Electric Machine Cooled by a Spray

Abstract:The need for higher power density in electrical machines require better cooling strategies. Spray cooling is a very promising and relatively simple technology to apply, but involves extremely complicated physics. In this paper, a quasi-3D thermal finite-element model of a stator winding is created, by extrusion of a 2D cross-sectional finite-element model along the winding direction. The possible effects of spray cooling are simulated as a heat flux using an impedance boundary condition at the surface of the winding overhang. The results confirm the beneficial performance of spray cooling. The model indicates that spray cooling may allow a ten times larger power density than for standard air- or water-cooled machines.

Abstract:The ventilation structure affects the internal wind road and air distribution of the motor directly, and then has a great influence on motor heat dissipation. Focusing on the 5000kW 10kV high-power motor, this paper establishes a numerical analysis model which has been validated by experiment. Based on the established numerical model, the flow field and temperature field inside the motor under the conditions of variable ambient temperature and variable inlet air velocity are analyzed. The finding demonstrates that the maximum temperature and average temperature of the stator and rotor of the motor increase with the increase of the ambient temperature, and the increase rate of change is basically unchanged, and that decrease with the increase of the inlet air velocity. When the inlet air velocity increase to a certain value, the maximum temperature and average temperature of the motor stator and rotor decrease relatively slowly. This thesis analyses the motor ventilation cooling system and temperature distribution, and provides a theoretical basis for the optimization of motor ventilation structure.

Sustainable Energy Technologies and Assessments

Abstract:High demand for high-power electronics and high-efficiency energy conversion has aroused the need for high efficiency cooling technology. Spray cooling is a prospective cooling strategy for high heat flux dissipation and precise temperature control. This paper aims to obtain the main challenges and future work directions for efficient practical application of the spray cooling technology through a comprehensive literature overview and comparison on the application status and prospects of spray cooling in electronics and energy conversion industries. Firstly, typical nozzle arrangements and system configurations of spray cooling systems are summarized to reveal the practical concerns. Secondly, recent advances of spray cooling in electronic industry are summarized, especially the system configurations, installation methods and more efficient system designs. Then, typical applications of spray cooling in energy storage, thermal power plant, nuclear power plant and other energy conversion industries are overviewed. Finally, main challenges and future researches to facilitate this promising cooling technology are proposed. Future nozzle structure design and multi nozzle arrangement should achieve uniform flow distribution. Reasonable drainage solutions must be investigated to avoid liquid accumulation and the orientation constraint. Full-scale tests fulfilling the practical application are urgent needed to promote industrial application of spray cooling. Optimization strategy such as incorporating waste heat reusing and peak load shifting to spray cooling are highly recommended.

Abstract:Hairpin windings and spray cooling are becoming an increasingly popular combination in the field of high-performance electrical machine design. Machines adopting hairpin windings can achieve higher torque and power densities while enabling them to be manufactured automatically on a large scale to meet the rapid market growth of electric transport. Spray cooling is an effective way for high heat flux removal, which has shown great potentials in electrical machine applications. Although spray cooling has been studied for decades in different engineering applications, the focus had been on investigating its performance on regular surfaces using low-viscosity liquids, such as water. In addition, many existing models for spray cooling heat transfer were built on spray parameters that are difficult to obtain without specialist equipment. Thus, most results from previous studies are difficult to be interpreted and directly applied to electrical machine applications. Practical and economical approaches for estimating the heat transfer coefficients (HTCs) of spray cooling on hairpin windings are needed. This article proposes and validates an experimental approach based on reduced-parameter models that can be applied to predict the HTC of spray cooling setups on hairpin windings.

Abstract:In view of the heat transfer problem in fuel cell vehicle at climbing and high temperature environment, a method for spray cooling of the radiator using water produced by fuel cell is proposed. In order to evaluate the effectiveness of this method and predict the best working condition of spray at climbing and high temperature environment, a test bench was built to investigate the effects of four spray temperatures of 48 °C, 58 °C, 68 °C, and 74 °C on the cooling performance of the radiator. A three-dimensional model of the radiator was established, and the numerical simulation of radiator spray cooling was carried out based on the Euler–Lagrangian approach, and the validity and accuracy of the numerical simulation was verified by the experiments. Then the different spray angles and spray flow rates were considered to study the convective heat transfer coefficient of the radiator’s air side at climbing and high temperature environment, and the optimal working parameters were obtained. The results indicated that the spray at 74 °C still had a significant cooling performance on the radiator with the evaporation of the liquid film. The initial state of the spray hitting the surface of the radiator can be simulated, and the cooling performance can be evaluated by comparing the convective heat transfer coefficient of the air side of the radiator. The inclined spray is more effective than the vertical spray. At the interference of external wind speed of 40 km/h, the best heat transfer coefficient can be obtained with the 55° spray angle and the 9.44 g/s spray flow rate. This numerical simulation process can provide a reference for the design of fuel cell vehicle spray cooling system.

Abstract:Electrostatic spraying is a new generation of green and efficient cooling/lubrication technique in machining. Critical heat flux reflects the heat transfer potential of electrostatic spraying. In this paper, an evaluation device for cooling capacity of electrostatic spraying is developed to study the effects of voltage, target distance, flow rate of nanofluids, and volume fraction of nanoparticles on critical heat flux by transient heat transfer tests. The electrostatic field between the nozzle and the heat transfer surface is simulated to analyze the heat transfer mechanism. The results show that the critical heat flux is greatly affected by the thermophysical properties of nanofluids, the electric field strength, and the deposition of nanoparticles on the heat transfer surface. Under the cone-jet mode, increasing voltage, flow rate of nanofluids, and volume fraction of nanoparticles and reducing target distance can considerably increase critical heat flux. The maximum critical heat flux can be obtained when the voltage, target distance, flow rate of nanofluids, and volume fraction of nanoparticles are taken as − 8.4 kV, 15 mm, 0.63 ml/min, and 0.15%, respectively.
