Abstract:Based on the idea of mechanical-electrochemical polishing, a new wire-combined tool had been developed and an investigation has been made into the polishing feasibility of the surface of hard materials when a new mechanical-electrochemistry method is adopted. This tool is made up with the inner electrode and the external helical abrasives. The new structure of this wire-combined tool produces screwy effects of electrochemistry and grind through the movement of turning. This tool has been used to polish some kinds of hard materials. After machining, the surface quality and mechanical performance of the specimens are studied. The experimental results show that this mechanical-electrochemistry method can improve the surface roughness and decrease surface cracks greatly. In additional, there are no wastage of the tool that can be founded during the process. The experiment reveals that it is a feasible and effective polish method for improving the surface integrity of hard materials.

Abstract:Metallic parts manufactured by conventional machining and additive manufacturing techniques possess poor surface quality and require post-processing operations before their end-use. Many methods exist for the post-processing of parts with free-form surfaces. In this study, two of the most used polishing techniques, electrolytic polishing (EP) and plasma electrolytic polishing (PeP), were investigated to understand the morphology of the resultant surface after both techniques. Pilot experiments suggested that an aqueous solution of ammonium sulphate is the most effective electrolyte for both the polishing techniques in terms of the lowest achievable value of average surface roughness (R_a). A systematic investigation of the electrolyte concentration, applied voltage, and polishing time revealed an identical dependence on all these process parameters, including decrease and then an increase in R_a. A minimum R_a of 0.67 μm and 0.49 μm were achieved with EP and PeP, respectively. Samples polished by PeP possess high gloss with negligible changes to the shape and form of the samples. Furthermore, static contact angle measurements with water revealed that surfaces treated with PeP showed higher hydrophilicity compared to those polished with EP. This can be attributed to the lower R_a value achieved with PeP.

Abstract:Electrolytic plasma polishing is a new type of surface finishing technology, widely used for high-quality polishing of metals and alloys due to its excellent processability. In this paper, the austenitic stainless steel (302) is the processing material, and the electrolyte temperature, electrolyte concentration, voltage, and polishing time are used as influencing factors. The surface roughness of the material is used as the evaluation index for electrolytic plasma polishing experiments. The orthogonal experimental group is designed to obtain the best process parameters of electrolytic plasma polishing through range analysis, and the influence laws of various factors on surface roughness is studied. The property of the polished sample from the aspects of surface morphology, elemental composition, X-ray diffraction analysis, hardness changes, and corrosion resistance are characterized. The experimental results show that the surface profile of the polished sample has better consistency, and overall it is flat and smooth, with the original scratches are completely removed. The surface roughness is significantly reduced from the initial 0.3–0.076 μm. The content of Cr element has increased to a certain extent, while the content of Fe element has decreased, and surface impurities have been removed. There is no phase transition on the surface of the sample, the diffraction peak intensity significantly increases, the half width prominently decreases, the crystalline grain size increases, and the surface hardness decreases. During electrochemical test, the self-corrosion potential increases, the self-corrosion current density decreases, and the corrosion resistance of the sample surface increases.

Abstract:Dry-type electrochemical polishing (DECP) technology combines the mechanical action of resin particles with the electrochemical action of working solutions to enhance the results of existing treatments. Homogeneous polishing across the entire surface of the piece is the main advantage compared to mechanical polishing. This article utilizes this method to polish the surface of 304 stainless steel, resulting in a metal surface roughness (Ra) in the range of 1.23m to 98nm. This innovation expands the potential applications of 304 stainless steel in the medical and food industries. Energy dispersive X-ray spectroscopy (EDS) analysis cannot detect residual electrolyte components, and resin particles containing liquid electrolytes can effectively avoid the harmful substanc remain on the metal surface. Electrochemical analysis of polished sample shows that the Ecorr was -0.109V for DECP specific sample compared with -0.291V for initial sample, and the polishing process can be seen as the generation and removal of corrosion products.

Abstract:Stress-free polishing is the most potential machining method for high-quality surfaces without surface defects. Traditional electrochemical polishing (L-ECP) is immersed in a liquid electrolyte to realize stress-free polishing. However, due to the limitation of its polishing principle, the electrochemical polishing process cannot improve the surface shape accuracy of the workpiece so far. In this work, a new method solid-liquid electrolyte electrochemical polishing (SL-ECP) for electrochemical polishing assisted by a solid electrolyte polishing pad is proposed. Power spectral density of the profile of polished surfaces were compared, and it was found that the low-spatial-frequency error was reduced by contacting the flat solid electrolyte surface with the workpiece surface. After SL-ECP, the roughness Sa of the workpiece decreased from the initial 82.83 nm to 2.92 nm (10 × 10 μm), and the peak-to-valley value of the entire workpiece surface decreased from the initial 16.39 to 1.81 μm. The material removal rate of SL-ECP was 35 times that of L-ECP using the same liquid electrolyte. This study not only proposes an efficient stress-free polishing method for high-quality surfaces, but also contributes to further understanding of the mechanism of electrochemical polishing.

Abstract:Abstract Dry-ice particle jet technique has the advantages of rapid sublimation, easy drying, and without residues after striking onto the surface, which has been applied in the field of optical coating and the polishing and cleaning of integrated circuit. However, the process mechanism of this technique on stainless steel is not clear and the application research is not in-depth, which restricts the development and application of dry-ice particle jet technique in electrode polishing. In this work, the influence of the processing parameters such as spraying pressure, spraying angle, spraying distance, and spraying time on the micro-morphology and roughness of the stainless steel electrode surface was studied by single factor experiments. In addition, the characterization methods for the surface roughness, surface defects, surface micro-morphology, surface micro-unevenness, and surface chemical composition of the stainless steel electrodes were developed. Comprehensive characterization technology of the electrode surface was established.

Abstract:Abstract Electrochemical machining (ECM) is an efficient and precise manufacturing technology with broad prospects for numerous applications. As a subset of electrochemical machining, electrochemical polishing (ECP) is an advanced surface finishing method that utilizes electrochemical principles to produce smooth and reflective surfaces on various materials, particularly metals. This process is distinguished by its ability to refine surfaces without causing scratches or other forms of mechanical damage, thereby providing a significant advantage over traditional mechanical polishing techniques. The high processing efficiency of ECP renders it particularly suitable for industries that demand large-scale production and high-quality surface finishes. This work reviews the fundamental aspects of ECP, comparing three mechanisms: viscous film theory, salt film theory, and enhanced oxidation–dissolution equilibrium theory. Furthermore, it examines the factors influencing the effectiveness of ECP, including electrolyte composition, temperature, electropolishing time, voltage, and current. Applications of ECP in stainless steel, copper, nickel, and tungsten are also explored, along with a summary of its integration with advanced technologies. Finally, perspectives on the future development of ECP are discussed.

Abstract:Based on the systematic study of electropolishing process, an improved tungsten STM probe fabrication technique has been presented. The proper combination of pulse current and the electrolyte concentration is explored for the elimination of impurities and achieves high quality probes with ultra-smooth surfaces. An optimized immersion depth of tungsten wire in electrolyte is proposed for the purpose of realizing the probe with sharp apex as well as high aspect ratio structure. A control strategy for determining the power-off instant during the procedure of electropolishing is developed which will facilitate the fabrication of probe with exponential contour as well as ultrasharp tip. The proposed technique and process are experimentally confirmed to have advantages for the STM probe fabrication of the stabilized stylus contour, typically with apex radius of 30nm and the yield rate reaches as high as 85%.

Abstract:A new polishing method of EDM by powder suspended working fluid is proposed. It can be used to produce smooth, lustrous surfaces which in micrographs exhibit an extremely thin, homogeneous, crack-free surface layer of uniform width. Some effects are presented for finishing in electrical discharge machining (EDM) which uses powder in working fluid. It is verified in some experiments that powder suspension brings about stable EDM even under micro-electrical condition because of good dispersion of discharge current.

Abstract:In this paper, the polishing mechanism of the electrochemical mechanical polishing (ECMP) technology for tooling steel SKD11 was investigated. Suitable electrochemical process parameters were evaluated. The electrochemical characteristics of a material such as active, passive and trans-passive (dissolution) can be revealed from its I–V curve. The characteristics of passive and trans-passive have great effects on the ECMP polishing mechanism. Experimental procedures included qualitative, quantitative and surface quality analyses. Qualitative analyses utilized potentiostat to study the I–V curves of a specific specimen in various electrolytes and electrolytic concentrations, and to find out the voltages at each electrochemical state. In quantitative analyses, the electrochemical polishing processes of the ECMP technology were conducted. From the measured and theoretical weight losses, each process state can be verified whether or not it followed the Faraday’s law. Finally, the surface roughness was measured by a surface profiler. The scanning electron microscopy (SEM) was used to observe the surface profile. The energy dispersive spectroscopy (EDS) analysis was employed to analyze the metallurgical compositions of the surface. In summary, the proposed mechanism and analyses were a good methodology in finding suitable electrochemical process parameters for ECMP technology.

Abstract:This paper presents a electrochemical-mechanical combined polishing progress of Cr12 hardening steel with a new kind of embedded tool. The embedded tool has been composed of two parts, the metal base acting as electrode and the inlayer with electroplating diamond grains on its outside surface which serves as mechanical grinding abrasive. The two parts are agglutinated by adhesive which can keep a good insulation of the inlayer during the mechanical process. The inter-electrode gap can be changed by altering the metal base and inlayer's diameter. Through the investigation of numerical simulation and polishing experiment, it can be found that lower feed, reciprocate speed, longer trip of reciprocating, smaller diamond grains make better surface quality.

Abstract:Electrochemical polishing exhibits high efficiency and simplicity of operation and presents broad prospects in metal field processing. However, the poor conductivity of the surface oxides generated during electrochemical polishing may lead to uneven electrolysis and surface protrusions if not promptly removed. This study combined ultrasonic treatment with electrochemical polishing and adjusted the angle of the ultrasonic jet to investigate the effect of ultrasonic-assisted electrochemical polishing on the removal of protruding microstructures. The study examined the surface morphology, hardness, residual stress, and workpiece contact angle before and after processing. The results demonstrated that ultrasonic assistance can effectively promote electrochemical reactions and improve the removal efficiency of the workpiece surface. With an increase in ultrasonic power and processing time, the corrosion potential of the workpiece decreased, which accelerated the material removal rate. The roughness of the workpiece surface increased within the threshold. Additionally, the surface hardness increased to 105.3 HV, the residual stress was enhanced by 517.89 MPa, and the contact angle increased to 104.7°. The erosion characteristics and hydrophobicity of the workpiece were also enhanced.

Abstract:Abstract Electrochemical polishing (ECP) is widely used for scratch- and damage-free finishing of metal components. Though the polishing effect of ECP has been confirmed in many researches, the influence of polishing parameters on evolution of surface roughness is still ambiguous owing to the use of different ECP systems. In this paper, the universal factor determining the evolution of surface roughness during ECP is studied by theoretical analysis as well as experiments. Theoretical analysis based on viscous layer mechanism demonstrates that the material removal thickness is the key parameter governing the roughness evolution of the polished surface regardless of other parameters including the voltage, current and electrolyte concentration and so forth. A series of experiments were designed and carried out to verify the proposed hypothesis. Both the experimental results and already published researches proved the validity and universality of the newly developed hypothesis on surface roughness evolution. This work is of great significance for further understanding the finishing mechanism of ECP and process control for its practical applications.

Abstract:The surface quality of the stainless steel affects the efficiency of flexible photovoltaics. Chemical mechanical polishing (CMP) is a finishing process that is used to prepare substrates for electronic devices. The CMP slurry composition is an important factor because additives in the slurry generally improve the polishing performance. However, it is limited to find the optimum conditions for the slurry by only experimental approaches. Thus, this study uses electrochemical analysis and friction monitoring to examine the effects of the abrasive, oxidizer, chelating agent, and pH. Electrochemical and monitoring analysis are useful for validating predictions and understanding interactions between the slurry and the stainless steel surface. Good correspondence was found between the predictions and the polishing results in more accurate. The corrosion rate (CR) obtained from the potentiodynamic polarization curve is proportional to the experimental results, as is the behavior of the curve and the coefficient of friction (COF). After only 3 min CMP, the best performing slurry (abrasive 39 wt %, oxalic acid 1 wt %, H2O2 0.03 wt %, pH 1.5) improved the surface quality of 304 stainless steel by 4 nm. As a result, the proposed methods could help reduce the risks involved in stainless steel CMP slurry and these results could provide a reference for optimizing CMP slurry for flexible 304 stainless steel substrates.

Abstract:The improvement of the surface quality of complex structural parts is a major challenge. Electrochemical mechanical polishing (ECMP) plays an important role in the polishing of wafers due to its high material removal rate. However, electrochemical mechanical polishing of the surface of complex structures, such as the bevels of turbine blades, has been little investigated. This paper proposes a new method, moist particle electrolyte electrochemical mechanical polishing (MPE-ECMP), for polishing the surfaces of complex structural parts. Using a sulfonated cation exchange resin as a moist particle electrolyte (MPE), polarization curves are measured using linear scanning voltammetry (LSV) and a selected potential of 1.0 V vs. Hg|Hg 2 SO 4 over a 1 h polishing period. The elemental changes on the copper surface are examined by energy dispersive spectroscopy (EDS) and those on the MPE surface are studied using X-ray photoelectron spectrometry (XPS) to explain the material removal mechanism. The results show that the surface roughness of copper is reduced from the initial S a = 433.48 nm to S a = 21.83 nm, a reduction of 95.0%, that no copper oxides are generated during the MPE-ECMP process and that the MPE adsorbs released Cu 2+ . It is demonstrated that MPE-ECMP has good surface finishing properties for beveled surfaces, and provides an effective approach for surface polishing of complex structural parts.

Abstract:Electrolytic Plasma Polishing (EPP), an innovative technology for polishing, has been utilized to improve the surface performance of 6061 aluminum alloys. An orthogonal experimental approach was carried out to investigate the multiple factors influencing the surface quality of aluminum alloys during the polishing process. The results indicated that peaks and scratches on the surface were successfully removed after polishing, with the average roughness reduced to 0.138 μm, approximately 1/8 of the original roughness. Additionally, the EPP process enhanced the substrate's corrosion resistance and hydrophobicity. Finally, it is proposed that the mechanism of surface smoothing effect of EPP is attributed to the combined action of plasma chemical dissolution and cavitation forces peeling. This research indicates EPP as a promising finishing technique with considerable potential for enhancing the surface performance of aluminum alloys in electronic component applications.

Abstract:Tungsten is a promising material for the mold of glass components owing to its excellent mechanical and chemical properties. Electrochemical polishing (ECP) has been proposed for the damage-free and highly efficient surface finishing of tungsten. In the paper, a comprehensive study of the anodic behaviors of tungsten during ECP under different applied potentials has been carried out. A mirror surface with a Sa roughness of 3.73 nm has been obtained by ECP for 10 mins demonstrating its effectiveness. The changes of surface morphology, roughness and electric current under different potentials have been experimentally investigated and analyzed. On the basis of the changes of surface morphology and current density, ECP of tungsten was divided into 3 stages including the etching stage in which rough etching marks were formed by crystallographic etching, the brightening stage in which ultra-smooth surfaces with clear boundaries were obtained and the pitting stage in which crystallographic pitting occurred. The probable material removal mechanisms of these 3 ECP stages were proposed and experimentally validated. The presented findings are of great value for understanding and process development of ECP of tungsten.

Abstract:A new method of ultrasonic-assisted electrolyte plasma polishing (UEPP) is proposed to solve the problem that the oxidation layer generated on the anode workpiece surface in the process of electrolytic plasma and polishing (EPP) cannot be removed completely, which affects the polishing efficiency and surface quality of the workpiece. Firstly, the polishing mechanism of UEPP is described and set up an experimental platform. Taking SUS304 stainless steel as the experimental object, comparative experiments of UEPP and EPP polishing are carried out to verify the beneficial effect of ultrasonic vibration on improving polishing efficiency and polishing quality. The results show that under the same polishing parameters, the introduction of ultrasonic vibration can improve the polishing efficiency by nearly 30%. After UEPP process, the workpiece has better surface texture, the number of surface scratches is greatly reduced, and lower surface roughness can be obtained. In addition, 40 kHz is the best ultrasonic vibration parameter. The optimization experiments of UEPP polishing process parameters are further carried out. For SUS304 stainless steel, the optimal polishing process parameters are power supply voltage of 250 V, polishing solution concentration of 4%wt, polishing solution temperature of 80 °C under 40 kHz ultrasonic-assisted conditions. The surface roughness of the experimental workpiece can be reduced from the initial Sa0.5 μm to Sa0.02 μm after 40 min of polishing under the optimized process parameters.

Abstract:Stainless steel is widely used in the production of industrial equipment, technological and household pipelines, building materials, automobiles, surgical instruments and implants, decorative and household items. When manufacturing stainless steel parts, issues of improving the surface cleanliness, increasing corrosion resistance and gloss often arise. Electrochemical polishing is the processing of an anode part in a special electrolyte under a sufficiently high-density current. The electrochemical polishing method is used along with traditional mechanical and currentless chemical methods. The main advantages of this method compared to others are low labor intensity, high productivity and quality of polishing, the ability to automate and polish metal surfaces of complex configurations. The disadvantages of the electrochemical polishing process are: the use of a mixture of concentrated acids, the need for regular monitoring of the composition of the electrolyte and its regeneration, frequent changes of the electrolyte, and increased energy consumption. Despite the fact that the mechanism and practical application of electrochemical polishing of iron and its alloys have been sufficiently studied, for specific grades of steel there is a need to establish the influence of electrolysis parameters (current density, bath voltage, temperature and composition of the electrolyte, processing time and the influence of organic additives). In the presented work, the influence of electrolysis parameters and organic additives on the quality of electrochemical polishing of St.20 steel in phosphorous-sulfate electrolytes is studied. Anodic polarization curves of steel were obtained for various polishing solutions using a potentiostat of a HCH Instrument Model 600 type P5848 voltammetric analyzer connected to a computer. The gloss of the metal surface is determined using a 170+UV/VIS spectrometer (K-factor). When K=50...80% the sample is considered shiny, when K>80% it is considered highly shiny.
