Abstract:Some regularity in the deposition process-of a bimetal produced by multi-layer spray deposition were analyzed through mathematic simulation and testing. The simulative deposition trail and temperature distribution fit in with the tested result. The optimized processing parameters can be found on the basis of the mathematic simulation.

Abstract:Cold spray is a promising potential material deposition process of which the main advantage is that the material to be sprayed is not heated to high temperatures. But one problem encountered is that the coatings for some powders are not well bonded to the substrate. The mechanisms of bonding of cold-sprayed coating to substrates are not at present clearly understood. This work considers the deposition of aluminum bronze by cold spray process onto stainless steel. The micro diffusion along the interface between the substrate and coating as well as the beta-phase depletion of the cold-sprayed coating is observed. Results obtained are important not only for understanding the interaction of the particles with the substrate but also for optimizing the spray parameters for the cold spray process.

Abstract:The low processing temperature feature makes cold spray an effective approach to deposit heat-sensitive, oxidation sensitive metallic materials of high quality. Cold spray can be used for coating preparation, repair of the failed metallic parts and high efficiency additive manufacturing. It is known that achieving targeting properties is the promise for practical applications of cold sprayed coatings, repair coatings and additive manufacturing components which are mainly determined by their unique microstructure. Firstly, for the high speed collisions of cold sprayed solid particles, the deposit with 'brick & wall-like' layered microstructure was formed by accmulative packing of solid partivles. Then, the features and properties of the 'brick & wall-like' cold sprayed deposit were expounded, especially the relationship between the mechanical properties. Finally, strategies and methods to tailor the microstructures of cold sprayed metallic deposits were introduced in terms of designing of the initial spraying feedstock powders, controlling of the spraying process and post-spray treatments, which expected to provide references for the widely application of cold spray technology.

Abstract:In this article,preparing technology and properties of the particulate reinforced metal matrix composites coatings are reviewed.Development history,current status,microstructures and mechanical properties of the composite coatings prepared by the electro-thermal explosion ultra-high speed spraying technology and the electro-brush plating technology are described in details.Finally,the engineering applications and the development prospects of those coatings are discussed.

Abstract:Spray forming is a kind of near-net shape rapid solidification technology.In this paper the research and application of spray formed superalloys are reviewed.The spray formed superalloy billets have the characteristics of no macro-segregation,homogeneous and fine structure,good hot workability as well as cost advantages.Great progress has been made in the spray forming technology including clean metal spray forming(CMSF) and clean metal nucleated casting(CMNC).The applications of spray formed superalloys are mainly focused on tubes,rings and discs.Finally the microstructure of spray formed turbine disk superalloy FGH96 is simply investigated in this paper.

Abstract:The aluminum/steel bimetal blanks prepared by the multi-layer spray deposition technique were hot rolled under different process conditions. The material properties depend on the process conditions. The change of hot rolling process conditions has a strong effect on the interface bonding strength of aluminum/steel bimetal. The effect is discussed and the optimized process parameters are proposed. Al-4%Si and 20# steel are used in the test.

Abstract:In order to solve the difficulties of washcoat deposition on the metallic support and the problem of washcoat adhesion during service, an intermediate layer/film is developed by surface treatment of the metallic support to enhance the adherence of the successive washcoat. Different preparation methods of coatings on the metallic support are introduced and their advantages and disadvantages are discussed. The direction towards superior metallic support coating methods is indicated.

Abstract:The technique of preparing three typical superalloy deposits is introduced. The microstructure and the mechanical properties were analysed and tested. The results indicate that the deposits are integrally dense, and have a low oxygen content, homogeneous chemistry, a refined microstructure, and preferable mechanical properties.

Abstract:Thermal spray metallic coatings usually present a lamellar structure with limited lamellar interface bonding due to inevitable oxidation involved. Such microstructure not only degrades the mechanical performances of the coatings significantly but also cannot provide effective corrosion protection to the substrate. In the present paper, the recent progresses to generate oxide-free molten metallic droplets by air plasma spraying will be summarized toward to deposition of highly dense metal coatings. It is revealed that by designing the metallic spray powders containing deoxidizers such as boron or carbon based on thermodynamics theory of oxidation, the oxide-free in-flight molten metal droplets can be created in open atmosphere during air plasma spraying. The thermodynamics and kinetics for the in-flight deoxidization are presented for the deoxidizers of boron and carbon. The tests with Ni-based and Cu-based alloy coatings using boron as deoxidizer showed that the oxygen content in the coatings can be reduced to less than 0.6 wt.

Abstract:The low temperature characteristic of the cold spray process determines its suitability for the preparation of oxidation-sensitive Ti and Ti alloy coatings. Due to the poor defonnability of Ti metal, it is difficult to obtain high quality cold spray coatings. At present, domestic and foreign scholars have carried out lots of research work on cold-sprayed Ti and Ti alloy coatings. Based on a large number of literatures, this paper classified and summarized the microstructure control methods of cold spray Tibased coatings. The control methods of cold spray titanium coatings mainly focus on four aspects of spraying parameters : Powder state, substrate state, powder condition and nozzle. Some emerging techniques such as in-situ shot peening and warm spraying have also proved to be an effective auxiliary for enhancing particle deformation. In the future, the research on cold-sprayed Ti and Ti alloy coatings should focus on the cold-spraying process itself and integration with other processing technologies.

Abstract:As a thermal spraying technology, low-pressure plasma spraying technology can produce a cleaner, denser, and higher bonding strength coating than traditional atmospheric plasma spraying technology and vapor-phase physical deposition. The principle, classification and characteristics of low-pressure plasma spraying were mainly introduced and the generation and development of low-pressure plasma spraying were reviewed. Compared with plasma spraying, ultra-low-pressure plasma spraying and plasma spray deposition, the low-pressure plasma spraying technology was analyzed for its unique advantages in preparing coating. The domestic and foreign research and application of low-pressure plasma spraying technology in the preparation of thermal barrier coatings, fuel cells, solar energy, semiconductors and other fields were further described and the development was prospected. It was also pointed out that the key development direction of low-pressure plasma spraying technology in the future was the in-depth study on the plasma spray flame and the mechanism of the material substrate, as well as the combination with other cutting-edge technologies.

Abstract:Part of the research and development work in the field of spray formed superalloys at BIAM of China was briefly summarized. With an experimental spray forming facility, whose melting capacity is suitable for making disk and columnar shaped integral-dense and clean Ni-base superalloys preforms with low oxygen content, fine grain, uniform chemistry and improved forgeability, a series of Ni-base superalloys have been spray atomized and deposited, among which three alloys have been chosen for microstructural and mechanical properties evaluation.
Strategy to Generate Oxide-Free Molten Metal Droplets for Fully Dense Corrosion-Resistant Coatings by Atmospheric Plasma Spraying

Abstract:Thermal spray techniologies are very efficient to deposit metal coatings, which have been applied to different industrial fields for protection of metals from wear and corrosion. However, severe oxidation during inflight of spray particles introduces large amount of oxide inclusions in the coating which limits lamellar bonding formation and thus full utilization of coating material performance potential. In this project, the spray powders containing the deoxidizers such as carbon and boron are designed to develop in-situ deoxidizing effect to generate oxide-free molten metal droplets by air plasma spraying (APS) in ambient atmosphere for depositing dense coatings with sufficiently bonded splats. The thermodynamic and kinetic conditions for continuous deoxidization during whole in-flight molten droplets are presented. The experiments were conducted for NiCr, NiCrCu, CuNi coatings with boron as deoxidizer and for NiAl and FeAl coatings with dispersed diamond as deoxidizer. Results show that through powder design and spray condition optimization different spray particles can be heated to temperatures from 2100°C to 2500°C. It was found that the oxide contents in all coatings decreases with increasing spray distance, which indicates that deoxidizing effect of deoxidizer is maintained during whole spray particle in-flight. The examination shows that all APS coatings present dense microstructure. The electrochemical test reveals that the corrosion only occurs to coating surface and no trace of corrosive solution penetration into coating. As a result, the corrosion-resistant metal coatings can be realized by APS in ambient atmosphere through developing in-situ deoxidizing effect and subsequently oxide-free molten droplets with using deoxidizer-containing spray powders.
Novel Strategy for Developing Bulk-Like Dense Metallic Coatings by Plasma Spraying

Abstract:Abstract Thermal spray coatings are widely used to protect materials from corrosion, wear, and oxidation, but they have yet to reach their full potential because of porosity limitations and the detrimental effects of oxidation on interlamellar bonding. This paper investigates an atmospheric plasma spraying process that deposits oxide-free dense metallic coatings with well bonded lamellae. The process produces ultrahigh temperature metallic droplets, up to 2650 °C, using specially designed powders that are deoxidized in-flight through the evaporation or gasification of oxides. The impact of these oxide-free ultrahigh temperature droplets has a spreading-fusing, self-metallurgical bonding effect resulting in fully dense bulk-like metallic coatings. Various coating materials, including NiCrMo, 304SS-Mo, NiCrBSi, and Al, are investigated, demonstrating the versatility of the new technique.
Recent Research Advances in Plasma Spraying of Bulk-Like Dense Metal Coatings with Metallurgically Bonded Lamellae

Abstract:Although thermal spray metallic coatings have been widely used for materials protection from wear, corrosion and oxidation, its porous feature limits the full utilization of materials potential. Moreover, the oxidation inherent to thermal spraying in the ambient atmosphere is detrimental to interlamellar bonding formation, which further degrades the performance of thermal spray metal coatings. How to tape out the full potential of spray materials in the form of the coating is a still great challenge to thermal spray coating technology. Facing such challenge, recent efforts have been made to deposit dense metallic coatings with sufficiently bonded lamellae by oxide-free molten droplets through atmospheric plasma spraying. In this paper, the strategies for depositing bulk-like metal coatings will be reviewed. The formation of the bulk-like coating through post-spray treatments is briefly reviewed including post-spray heat treatment and laser remelting following the brief introduction to the features of thermal spray metallic coatings. The effect of the substrate preheating temperature on the splat formation and subsequently the adhesion formation was examined to reveal the dominant limitation of resultant oxide scale. Then, the role of the deposition temperature on the formation of bulk-like metal deposits with neglecting the effect of oxidation during spraying by vacuum plasma spraying practices is shortly presented. The recent progress on the new strategies to develop spread-fusing bonding mechanism and in-situ in-flight deoxidizing mechanism through developing ultra-hot metallic droplets will be introduced. The thermodynamics and kinetics requirements for the in-situ in-flight deoxidizing through deoxidizer elements adding to alloy spray powders for achieving oxide-free molten droplets in the ambient atmosphere are examined. The conditions to develop the spread-fusing mechanism during the spreading of impacting molten metal droplet for metallurgical bonding are presented. It is obvious from this review paper that the realization of two mechanisms depends on both the spray materials design and heating control of in-flight particles. Through the generation of ultra-hot droplets by plasma spraying to achieve oxide-free molten droplets, strategically it will be possible to deposit bulk-like dense metallic coating through spread-fusing of splat surfaces with limited post-spray oxidation. Such strategies will tape out the full potential of coating materials and open up the new application fields for plasma spraying.
