Abstract:Zirconium alloys are commonly used as a cladding material for fuel elements in nuclear reactors. This application is connected with zirconium alloy's good resistance to water corrosion and radiation resistance under normal working conditions. In the case of severe accident conditions, the possibly very fast oxidation of zirconium alloys in steam or/and air atmosphere may result in the intense generation of hydrogen and explosion of the hydrogen oxide mixture. The development of a solution to minimize the aforementioned risk is of interest. One of the actual concepts is to improve the oxidation resistance of Zr alloy cladding with protective coatings. This study aimed to develop, form, and investigate new coatings for zirconium alloy Zry-2. Multi-elemental Physical Vapour Deposition (PVD) coatings with Cr, Si, and Zr were considered for Institute of Nuclear Chemistry and Technology) INCT as corrosion protective coatings for nuclear fuel claddings. Heat treatment at 850–1100 °C/argon, air oxidation processes at 700 °C/1–5 h, and a long-term corrosion test in standard conditions for Pressure Water Reactor (PWR) reactors (360 °C/195 bar/water simulating the water used in PWR) were carried out. Initial, modified, and oxidized materials were characterized with Scanning Electron Microscopy (SEM) (morphology observations), Energy Dispersive Spectroscopy (EDS) (elemental composition determination), and X-ray Diffraction (XRD) (phase composition analysis). Slower oxidation processes and a smaller oxidation rate, in the case of modified material investigations, were observed, as compared with the unmodified material. The obtained results displayed a protective character against the oxidation of formed layers in the defined range of parameters in the process.

Abstract:Zirconium alloys have outstanding nuclear properties and are irreplaceable key materials for the development of nuclear power systems. The preparation of coatings on the surface of zirconium alloys is one of the potential solutions of fuel cladding materials. In this paper, the research progress of the preparation and high-temperature oxidation resistance of metal coating for fuel cladding zirconium alloys is reviewed, which includes the preparation method, coating-type selection, high-temperature oxidation resistance, and high-temperature oxidation failure mechanism of different coatings. This review provides important references for the development of fuel cladding zirconium alloy surface coating technology.

Abstract:The cladding material serves as the primary safety barrier in nuclear power plants, and its performance significantly impacts the service life and safety reliability of fuel elements. Zirconium-based alloys (Zr), widely utilized as cladding materials in light water reactors (boiling water reactors and pressurized water reactors), face numerous challenges in an environment characterized by increasing fuel consumption, with corrosion being the foremost concern. The corrosion of Zr alloys involves multiple influencing factors, including temperature, chemical environment of water, evolution process of second phases, destruction-regeneration cycle of oxidation films, stress accumulation, volume changes, defect formation, and irradiation effects. This paper provides a comprehensive review on the field of aqueous-side corrosion of Zr alloys while also discussing technical approaches to enhance their corrosion resistance properties and presenting current development status regarding predictive technologies for assessing corrosion behavior along with predicting future trends.

Abstract:Operated under extreme conditions, corrosion occurs between zirconium alloy cladding tubes and the coolant in the primary loop of pressurized water reactors (PWRs), contributing to a reduction in the effective metallic material thickness. Therefore, understanding the corrosion behavior of zirconium alloy is vital to both raising the burnup of PWR and the improvement of safety properties of these reactors. During the past decades, extensive investigation was conducted with various conditions, such as changing corrosion temperatures and alloying elements, but contradiction persists and universal conclusion remain elusive. In the present work, a variety of research results that focused on corrosion kinetics, microstructural evolution, and the influence of alloying elements were integrated and summarized, so that a valuable reference can be provided to further research.

Abstract:Zirconium alloys are widely used as fuel cladding materials in water-cooled nuclear power reactors due to their low thermal neutron cross-section, good mechanical properties and corrosion resistance. The waterside corrosion is one of main factors that influence the service life of zirconium alloys. The corrosion of zirconium alloys occurs at the oxide/metal (O/M) interface, so the characteristics of the oxide film do have an impact on the oxidation process of zirconium alloys, which are affected by the oxidation behavior of second phase particles (SPPs) in zirconium alloys. E110 (Zr-1Nb, mass fraction, %) and M5 (Zr-1Nb-0.16O) alloys are Zr-Nb series alloys used in commercial presently. The major SPPs in Zr-Nb series alloys are bcc beta-Nb. beta-Nb SPPs in zirconium alloys are very fine, and it is inconvenient to analyze their oxidation processes due to the effect of alpha-Zr matrix. Therefore, based on the composition and crystal structure of beta-Nb, two kinds of beta-(Nb, Zr) SPPs alloys, 90Nb-10Zr and 50Nb-50Zr alloys were prepared by vacuum non-consumable arc smelting, and were corroded in autoclave with deionized water at 360 degrees C and 18.6 MPa for 11 d. XRD was used to analyze the crystal structure and phase composition of beta-(Nb, Zr) specimens before and after oxidation. SEM and TEM equipped with EDS were used to investigate the microstructures of the external surface and the cross-section of oxide layers. Results show that the 90Nb-10Zr and 50Nb-50Zr alloys are oxidized into amorphous and crystalline oxides. The crystalline oxide formed on 90Nb-10Zr alloy is monoclinic Nb2O5, but the crystalline oxide formed on 50Nb-50Zr alloy is tetragonal (Zr, Nb)O-2.

Abstract:Abstract Light water reactors (LWR) use zirconium-alloy fuel claddings, the tubes that hold the uranium-dioxide fuel pellets. Zr-alloys have very good neutron transparency, but during a loss of coolant accident or beyond design basis accident (BDBA) they can undergo excessive oxidation in reaction with the surrounding steam environment. Relatively thin oxidation-resistant coatings on Zr-alloy fuel cladding tubes can potentially buy coping time in these off-normal scenarios. In this study, cold spraying, solid-state powder-based materials deposition technology has been developed for deposition of oxidation-resistant Cr coatings on Zr-alloy cladding tubes, and the ensuing microstructure and properties of the coatings have been investigated. The coatings when deposited under optimum conditions have very good hydrothermal corrosion resistance as well as oxidation resistance in air and steam environments at temperatures in excess of 1100 °C, while maintaining excellent adhesion to the substrate. These and other results of this study, including mechanical property evaluations, will be presented.

Abstract:Due to the rapid development of the nuclear industry, zirconium alloys have received more and more attention as accident-tolerant fuel for nuclear reactors. However, the oxidation rate of zirconium alloy fuel coating will increase rapidly in the high-temperature environment above 1000 °C, which leads to a catastrophic nuclear leakage event. The corrosion resistance of zirconium alloy can be significantly improved through the surface coating technology. In this work, the microstructure and phase composition evolutions of chromium coating, composite coating, multilayer coating and MAX phase coating before and after oxidation are introduced. In addition, the oxidation behaviour and failure mechanism of the surface coating of zirconium alloy were analysed and summarised. Finally, the main problems and challenges of coating on the zirconium alloy surface are summarised and prospected.

Abstract:Zirconium-based (Zr-based) alloys have been widely used as materials for the key components in light water reactors (LWRs), such as fuel claddings which suffer from waterside corrosion, hydrogen uptakes and strength loss at elevated temperature, especially during accident scenarios like the lost-of-coolant accident (LOCA). For the purpose of providing a safer, nuclear leakage resistant and economically viable LWRs, three general approaches have been proposed so far to develop the accident tolerant fuel (ATF) claddings: optimization of metallurgical composition and processing of Zr-based alloys, coatings on existing Zr-based alloys and replacement of current Zr-based alloys. In this manuscript, an attempt has been made to systematically present the historic development of Zr-based cladding, including the impacts of alloying elements on the material properties. Subsequently, the research investigations on coating layer on the surface of Zr-based claddings, mainly referring coating materials and fabrication methods, have been broadly reviewed. The last section of this review provides the introduction to alternative materials (Non-Zr) to Zr-based alloys for LWRs, such as advanced steels, Mo-based, and SiC-based materials.

Abstract:In water-cooled nuclear power reactors, zirconium alloys as fuel cladding are important structural materials. Many factors will lead to the failure of the zirconium alloy cladding, and the corrosion resistance is the most important factor that affects the service life of the fuel element. E110 (Zr-1Nb, wt.%) and M5 (Zr-1Nb-0.16O) alloys are typical Zr-Nb series zirconium alloys used in commercial reactors. It is well-known that most of second phase particles are β-Nb in Zr-Nb series alloys, and many researchers believe that the corrosion resistance of Zr-Nb alloy is related to the oxidation process of β-Nb precipitates. Due to its size limitations, it is difficult to conduct in-depth and systematic research on the oxidation process of β-Nb precipitates. Therefore, we prepared the 90Nb-10Zr binary alloy with the same microstructure and composition of β-Nb and investigated its oxide characteristics in different water chemical environments. The corrosion products of 90Nb-10Zr alloy vary with the corrosion environments. Based on the transmission electron microscopy observation results of corrosion products formed on the 90Nb-10Zr alloy, a hypothesis of corrosion acceleration of Zr-1Nb alloy in lithiated water is proposed from the perspective of β-Nb SPPs oxidation.

Abstract:Abstract Worldwide, light water reactors (LWRs) have been using zirconium (Zr)-based alloys for the cladding of the uranium dioxide fuel for more than 6 decades. Zr alloys oxidize rapidly in the presence of water and steam at temperatures > 450°C; therefore, they do not respond well to scenarios of loss of coolant accidents. There is a global effort by nuclear materials technologists to find more robust or stronger cladding materials for LWRs. One option is to use an iron-chromium-aluminum (FeCrAl) alloy since they have excellent resistance to high temperature oxidation and superior mechanical properties at LWR operation temperatures. Results show that (1) FeCrAl alloys have better mechanical properties than Zr alloy and are orders of magnitude more resistant to creep at temperatures higher than LWR normal operation conditions. (2) FeCrAl alloys have better resistance to fretting wear than Zr alloys at the normal operation conditions of LWRs.

Abstract:Cr, CrN, and nanolamellar Cr/CrN coatings were deposited on Zr-4 substrate by multi-arc ion plating in Ar, N 2 , and Ar + N 2 , respectively. The oxidation behaviors of these various types of Cr-based coatings in steam under different temperature-time conditions were compared. The nanolamellar Cr/CrN coating had a smaller weight gain, a smoother oxide surface, fewer pores, no cracks, and could block the interdiffusion between Cr-Zr by generating a ZrN layer. The designed nanolamellar Cr/CrN coating can effectively combine the advantages of Cr and CrN coatings to show better resistance to oxidation. Oxidation mechanisms have also been discussed in detail.

Abstract:The development of a cold spray process for the deposition of chromium (Cr) coatings on zirconium-alloys is presented with the goal of improving the accident tolerance of light water reactor (LWR) fuel cladding tubes. The cold spray parameters and feedstock powders were varied to attain the desired coating properties such as thickness, microstructure, and oxidation resistance, on both Zircaloy-4 flat specimens and Optimized ZIRLO™ cladding tubes. The coated samples were tested at temperatures up to 1300 °C in air to investigate the oxidation performance and inter-diffusion between the Cr coatings and the underlying zirconium-alloy substrate. To simulate the performance of the coatings under normal LWR operating conditions, the coated samples were also tested in a steam autoclave at 400 °C and 10.3 MPa. Microstructures, phases, and hardnesses of the feedstock powders and as-deposited coatings were examined, and oxidation and inter-diffusion profiles were quantified in post-oxidation test samples. Overall, cold sprayed Cr coatings show significant promise for enhancing the accident tolerance of zirconium-alloy fuel cladding in LWRs both in terms of performance and cost-effective manufacturability.

Abstract:The protection of the zirconium alloy by Cr3C2–NiCr coating has been evaluated. The corrosion resistant carbide-based cermet coatings were deposited on the zirconium alloy substrate using high velocity oxygen fuel technique and were exposed to high-temperature air and steam environment from 700°C to 1000°C. To examine the performance of the coating in supercritical water, the coating was tested in autoclave at 400°C/10.3MPa for 72h. The thermal shock experiments were conducted to examine the bonding of the coating. It was suggested that the coating encompassing compatible electronegativity and thermal expansion coefficient with zirconium alloys and favorable toughness could be selected as a candidate for fuel cladding protection layer.
Corrosion of New Zirconium Claddings in 500 °C/10.3 MPa Steam: Effects of Alloying and Metallography

Abstract:With the aim of improving corrosion resistance of rod cladding for in-service and accident conditions, six new zirconium alloys (named N1–N6) have been designed. The contents of Sn and Nb were optimized for better behavior at high-temperature pressurized water, and Fe, Cr, V, Cu or Mo elements were added to the alloys to adjust the corrosion behavior. The current work focused on the rapid corrosion behavior in 500 °C/10.3 MPa steam for up to 1960 h, aiming to test the corrosion resistance at high temperature. The structure of matrix and properties of second-phase particles (SPPs) were characterized to find the main differences among these alloys. All the six alloys exhibited better corrosion resistance than N36, and N1 was shown to have the best performance. A careful analysis of the corrosion kinetics curves revealed that Cr was beneficial for severe condition. Elements Fe, Cr, V, Cu or Mo aggregated into SPPs with different concentrations and structures. This was demonstrated to be the main reason for different corrosion resistance. Due to good processing control, all alloys had a uniform structure and a uniform distribution of SPPs. As for N4, N6 and N36, the existing of large-size SPPs (450 nm) might be a contributing factor of the relatively poor corrosion resistance.

Abstract:Zirconium alloy has been used as fuel cladding in LWR for a long time. However, during the loss-of-coolant accident, the zirconium alloy cladding will be exposed to steam environment at 1200 degrees C, and the damage to the cladding is inestimable. Therefore, in this study, Cr and Cr-Si coating were prepared on the surface of Zr-4 alloy by magnetron sputtering, and their steam oxidation behaviors at 1200 degrees C were investigated. The Cr-coated Zr-4 revealed an alpha-Zr(O) layer with ZrO2 particles at the interface after oxidation at 1200 degrees C. However, the Cr-Si coated Zr-4 exhibited excellent oxidation resistance due to the introduction of Si atoms. During oxidation, the diffusion barrier of Zr2Si layer with Zr-Si ionic bonds was formed in situ because of the inward diffusion of Si atoms, which effectively inhibited the inter-diffusion of Zr and Cr. The aggregation of ZrO2 at the grain boundaries of the coating was prevented, which cut off the short-circuit path of oxygen diffusion inward. Moreover, the first principles calculation was employed to compare the adsorption energies of the external Zr atoms by Zr2Si and ZrCr2 diffusion layers. The adsorption energy of the in situ formed Zr2Si layer for Zr atoms is higher than that of the ZrCr2 layer, which is evidence of the barrier effect of the Zr2Si layer. Thus, the Cr-Si coated Zr-4 in this work showed a high prospective in the practical applications.

Abstract:After the Fukushima explosion, the research and development of accident tolerant fuel (ATF) cladding has become a hot spot in the nuclear field. In this work, corrosion behavior of Zircaloy-4, Zr-1Nb and FeCrAl alloys was investigated in deaerated water at 330 degrees C and 14 MPa. All alloys were found to lose weight. In Li/B water, the corrosion resistance followed an order of FeCrAl > Zr-1Nb > Zircaloy-4. Local corrosion occurred on the Zircaloy-4 surface and developed towards the interior of the matrix, leading to selective oxidation. A certain thickness of oxide layer was formed on the surface of Zr-1Nb, but the distribution was uneven. Significant oxide exfoliation made Zr-1Nb display complex defects. The oxide film of FeCrAl alloy had a double-spinel structure. Low surface adsorption energy and weak interaction between Fe and O atoms is responsible for superior corrosion resistance of FeCrAl alloy.

Abstract:Cr coatings have been widely applied on Zircaloy for accident tolerant fuel materials. However, it has long been a great challenge in the nuclear community for Cr coatings surviving in the beyond design basis conditions (BDB) because of the unstable chromia layer and eutectic reactions between Cr and Zr. In this study, bi-layered CrAl-Mo coatings have been designed to improve the performance of Cr coatings in the BDB conditions. Results showed that the CrAl-Mo coated samples can tolerant in steam at temperatures as high as1400 °C because of the formation of a more stable alumina layer on the surface and the inhibition of eutectic reactions near the coating/substrate interface. Moreover, diffusion of Mo facilitated the formation of a CrAlMo layer, which stabilized the outer alumina layer and reserved the Al inventory within the coating.

Abstract:Zirconium-based alloys (Zr alloys) are key materials in the nuclear industry due to their thermal stability, mechanical durability, and low thermal neutron cross section. However, corrosion can significantly impact their integrity and lifespan. The corrosion of Zr alloys involves dynamic processes such as phase transformations, element redistributions, stress accumulation, volumetric changes, and formation of defects in oxide films. Recent advancements in experimental techniques have improved our understanding of these phenomena and our ability to predict material behavior in extreme environments. This review focuses on the knowledge gained through the application of advanced experimental techniques to enhance the understanding of zirconium alloy oxidation and hydrogen pick-up in nuclear environments.

Abstract:The Fukushima-Daiichi accident revealed that the zirconium fuel claddings have the significant safety risk of hydrogen detonation due to the strong oxidation and hydrogen release during the design basis accidents (DBA) and beyond design basis accidents (BDBA). Therefore, research and development of accident tolerant fuel (ATF) concepts that aim to improve nuclear fuel safety during normal operation, operational transients and possible accident scenarios have been boosted in the last decade. Deposition of protective coatings on Zircaloy cladding tubes has been considered as a near-term solution of enhanced ATF cladding. Among the candidate coating materials, there is no doubt that the research progress of Cr coating is the fastest around the world because of the advantages of such type of coating: excellent good chemical stability (including oxidation resistance and hydrothermal corrosion resistance), low thermal neutrons absorption cross-section, and excellent adherent. In this paper, the oxidation, diffusion, and mechanical properties of Cr-coated Zr alloys in normal operation conditions and accident conditions of nuclear reactors are reviewed. The factors that cause the failure of the coating are analyzed, and some questions that need to be clarified and further studied are proposed.

Corrosion Protection and Failure Mechanism of ZrO2 Coating on Zirconium Alloy Zry-4 under Varied LiOH Concentrations in Lithiated Water at 360 °C/18.5 MPa

Abstract:Maintaining a good corrosion resistance in primary coolant loop during normal operations is a prerequisite for ZrO2 as a protective coating on zirconium alloy cladding. Research on corrosion performance of ZrO2 coating in nuclear water chemistry is relatively deficient, and existing reports failed to provide an in-depth explanation for the failure causes of ZrO2 coating. Here, we proposed a detailed corrosion process of ZrO2 coating in lithiated water at 360 degrees C and 18.5 MPa based on experimental study and molecular dynamics simulation. The protective effect and failure mechanism of ZrO2 coating on Zry-4 under varied LiOH concentrations was further revealed. ZrO2 coating provided a favorable corrosion protection with the occurrence of localized corrosion at low LiOH concentrations. Factors influencing the corrosion resistance include pitting corrosion extension, enhanced Li+ permeation, short-circuit diffusion of O2- and ZrO2 phase transformation. In highly-concentrated LiOH solutions, intergranular corrosion, internal oxidation and perforation result in coating failure. Zr ions were released to the coating surface to form flocculent ZrO2 and ZrO2 clusters due to the strong diffusion and dissolution tendency of alpha-Zr in the Zry-4 substrate. This work can give some references to understand the service behavior of nuclear coatings under variable water chemistry conditions and promoting in-pile application of ZrO2 coating.
