Abstract:Recently, 3D printing has become a powerful tool for personal fabrication. However, the price of some materials is still high which limits its applications in home users. To optimize the volume of the model, while not largely affecting the strength of the objects, researchers propose algorithms to divide the model with different kinds of lightweight structures, such as frame structure, honeycomb cell structure, truss structure, medial axis tree. However, these algorithms are not suitable for the model whose internal space needs to be reused. In addition, the structural strength and static stability of the models, obtained with modern 3D model acquirement methods, are not guaranteed. In consequence, some models are too fragile to print and cannot be survived in daily usage, handling, and transportation or cannot stand in a stable. To handle the mentioned problems, an algorithm system is proposed based on cross sections in this work. The structural weak cross sections are enhanced, and structural strong cross sections are adaptively hollowed to meet a given structural strength, static stability, printability, etc., while the material usage is minimized. The proposed algorithm system has been tested on several typical 3D models. The experimental results demonstrate the effectiveness and practicability of our system.
Design and Validation of 3D Self-Supporting Structures and Printing Paths for Multi-Axis Additive Manufacturing

Abstract:Additive manufacturing (AM) has become a widely used tool for fabricating components with complex geometries. However, the overhang effect induced by gravity often necessitates additional supports to prevent collapse and warping during the printing process. To address this issue, previous studies incorporated overhang constraints to the topology optimisation to create self-supporting structures. Nevertheless, these studies primarily focused on 3-axis AM, which deposits material in a single direction and often compromises structural stiffness to achieve self-supporting designs. In response, this study aims to design 3D self-supporting structures tailored for multi-axis AM. By leveraging the rotatable base platform of multi-axis systems, this approach automatically identifies optimised local build directions and the corresponding structural topology to minimise overhangs. The effectiveness of this approach is demonstrated through several numerical examples, with results validated numerically via printing simulations in VERICUT and physically using a multi-axis Wire Arc Additive Manufacturing (WAAM) machine. The results indicate that the performance degradation caused by 3-axis-based overhang constraints can be reduced to a negligible level with the multi-axis-based approach.

Abstract:Although additive manufacturing (AM) continues to gain widespread adoption, the overhang problem remains a critical issue affecting printing quality. The design of self-supporting structures via topology optimisation approaches has been extensively studied. However, current optimisation research predominantly focuses on 3-axis AM machines, overlooking the more recently developed multi-axis machines. Moreover, the performance sacrifice due to overhang constraints in 3-axis AM can be significant, especially in structures with small volume fractions. To address this, we propose a two-step approach considering overhang constraints for multi-axis AM. This approach begins with a structure optimised using traditional topology optimisation. In the first step, a new optimisation problem determines printing surfaces for the given structure. If the proportion of unprintable elements isn't satisfactory, a second re-optimisation step is carried out to further reduce the unprintable proportion. Several examples demonstrate the effectiveness of the proposed approach. Notably, the significant performance sacrifice associated with the 3-axis AM approach becomes negligible when applying our multi-axis AM-based method.

Abstract:Minimizing support structures is crucial in reducing 3D printing material and time. Partition-based methods are efficient means in realizing this objective. Although some algorithms exist for support-free fabrication of solid models, no algorithm ever considers the problem of support-free fabrication for shell models (i.e., hollowed meshes). In this paper, we present a skeleton-based algorithm for partitioning a 3D surface model into the least number of parts for 3D printing without using any support structure. To achieve support-free fabrication while minimizing the effect of the seams and cracks that are inevitably induced by the partition, which affect the aesthetics and strength of the final assembled surface, we put forward an optimization system with the minimization of the number of partitions and the total length of the cuts, under the constraints of support-free printing angle. Our approach is particularly tailored for shell models, and it can be applicable to solid models as well. We first rigorously show that the optimization problem is NP-hard and then propose a stochastic method to find an optimal solution to the objectives. We propose a polynomial-time algorithm for a special case when the skeleton graph satisfies the requirement that the number of partitioned parts and the degree of each node are bounded by a small constant. We evaluate our partition method on a number of 3D models and validate our method by 3D printing experiments.

Abstract:As the demand for high-performance structures in various scenarios continues to rise, the complexity of engineering structures also increases, necessitating the development of advanced design methods and the additive manufacturing (AM) of sophisticated structures. While the layout optimization method based on the ground structure technique can produce optimized designs, the gravity-induced overhang effect during the printing process often requires additional support materials. The use of additional support materials during the printing process can result in higher material costs or the need for post-processing to remove the support structures, significantly hindering the adoption of AM in practice. This paper presents an optimization framework to obtain self-support optimization designs and provides a practical validation for the effectiveness of the proposed framework. Firstly, a self-support point-line structure is obtained via the layout and geometry optimization, considering overhang constraints. Secondly, the point-line structure is transformed into a physical model with nodal expansion considered (i.e., taking into account the overlapping of members at nodes). Finally, the physical models are sliced and printed using both a plastic Fused Deposition Modeling (FDM) printer and a metal Wire Arc Additive Manufacturing (WAAM) printer. The results confirm that the proposed process is effective for both plastic and metal printing, demonstrating its exceptional versatility.

Abstract:The emergence of low-cost 3D printers steers the investigation of new geometric problems that control the quality of the fabricated object. In this paper, we present a method to reduce the material cost and weight of a given object while providing a durable printed model that is resistant to impact and external forces. We introduce a hollowing optimization algorithm based on the concept of honeycomb-cells structure. Honeycombs structures are known to be of minimal material cost while providing strength in tension. We utilize the Voronoi diagram to compute irregular honeycomb-like volume tessellations which define the inner structure. We formulate our problem as a strength--to--weight optimization and cast it as mutually finding an optimal interior tessellation and its maximal hollowing subject to relieve the interior stress. Thus, our system allows to build-to-last 3D printed objects with large control over their strength-to-weight ratio and easily model various interior structures. We demonstrate our method on a collection of 3D objects from different categories. Furthermore, we evaluate our method by printing our hollowed models and measure their stress and weights.

Abstract:Multilayer thin-wall structures have demonstrated significant application potential in wearable devices, pressure vessels, and aerospace industries, with additive manufacturing (AM) poised to further unlock their capabilities. Although path planning, a crucial aspect of AM, has been extensively studied for homogeneous structures, research on path planning for heterogeneous structures remains limited. This study introduces a novel path planning algorithm, termed CPCNHTS, for generating continuous paths in complex non-rotating bodies with hierarchical thin-walled structures. CPCNHTS encompasses adaptive slicing, path offset, and robotic postprocessing techniques. The adaptive slicing method is employed to enhance the slicing model's accuracy through volume error control. Moreover, the path offset method is designed to derive the printing path using a parallel curve of the inner contour. Identification of the inner contour is based on the curvatures and areas of single and double contours, respectively. The robotic postprocessing method is employed to convert the printing path into executable codes for multimaterial additive equipment. As a compelling application of the CPCNHTS algorithm, a limb prosthetic socket was successfully fabricated, highlighting the remarkable potential of this approach within the wearable devices domain.

Abstract:In this study, we propose a tool-path generation approach for material extrusion-based additive manufacturing (AM) that considers the machining efficiency and fabrication precision, which are inherent drawbacks of general AM techniques compared with conventional manufacturing methods. The proposed approach aims to tackle the generation of direction-parallel tool-paths for the interior filling of simple connected areas, which comprises three main steps: (1) determining the inclination of reference lines; (2) generating and grouping tool-path segments into individual sub-paths; and (3) linking sub-paths based on specific requirements. These three modules interact to affect the efficiency and precision of AM significantly. In order to find an optimal inclination, we first analyze the impacts on the fabrication efficiency and manufacturing accuracy with different inclinations. A comparatively accurate building time model is developed subsequently to obtain the optimal tool-path inclination, but without compromising the machining precision, based on the analysis of a geometrical accuracy model. The proposed approach employs different inclinations in distinct layers according to specific manufacturing scenarios and technological requirements. After determining the reference lines, the tool-path segments are selected and grouped based on some characteristics (e.g., the number of intersections between reference lines and boundaries) to make up individual sub-paths, which are then connected to a zigzag-shaped path with short line segment connections. In the module for sub-path linking, some strategies are introduced to decrease the number of useless tool-paths, i.e., uncut paths, which could jeopardize the manufacturing quality by frequently turning the print head on and off. In addition, parametric curves are used to link the final sub-paths to avoid deceleration/acceleration processes in the end/starting parts of the sub-paths. The proposed approach has been used in practice to generate tool-paths for a wide range of models and the results verify its effectiveness and obvious advantages.

Abstract:In this work, a novel method is proposed to design light-weight infill structure based on polyhedral cells for 3D printing, which satisfies the self-supporting, manufacturability and structural strength. To achieve self-supporting, specified filling rate and wall thickness, the parameters of the parametric polyhedral cell are determined by stress optimization. Especially, the number of cells, their centroid and thickness are optimized to support the fabrication of overhanging inner surface and improve the mechanical properties of the fabricated product. Moreover, the cross-sections of the infill structure consist of only simple geometric shapes, which are easy to be fabricated. The proposed method has been evaluated on extensive 3D shapes and the fabricated objects are physically tested to demonstrate its effectiveness.

Abstract:4D printing encodes self-actuating deformation during the printing process, such that objects can be fabricated flat and then transformed into target 3D shapes. While many flattening algorithms have been introduced for 4D printing, a general method customized for FDM (Fused-Deposition Modeling) printing method is lacking. In this work, we vary both the printing direction and local layer thickness; and extend the shape space to continuous-height-field surfaces without the requirement of symmetry. We introduce an end-to-end tool that enables an initially flat sheet to self-transform into the input height field. The tool first flattens the height field into a 2D layout with stress information using a geometry-based optimization algorithm, then computes printing tool paths with a path planning algorithm. Although FDM printing is the fabrication method in this work, our approach can be applied to most extrusion-based printing methods in theory. The results exemplify how the tool broadens the capabilities of 4D printing with an expanded shape space, a low-cost but precise coloring technique, and an intuitive design process.

Studies regarding microstructures that can alternating material properties have emerged. However, existing microstructure designs have many limitations for makers. Drawing inspiration from minimal surface structure, we demo a quickly designed and low-cost method to design and manufacture elastic structures with the flexibility of controlling mechanical properties in multiple directions. We also demo an interface to facilitate users to create FlexCube models. Based on previous researches and alternative perspectives, we explore a quickly designed and low-cost method to fabricate patterns with elastic properties, mainly based on the minimal surface structure.

Abstract:This article presents a CIM solution for 3D-printing to improve the efficiency of mapping truss structures into polygonal models. The solution consists of model hollowing process and truss structures generation process. In most current studies, both processes were done in 3D space for CAD, which is time-consuming. In this article, a volume-based offsetting method and a hybrid truss structures generation method are developed aiming at efficiency improvement. Both of them are based on Boolean operations. To improve the efficiency of the processes, LDNIs (layer-depth normal images) is adopted as solid representation for its high performance in Boolean operations. Compared with the ones in CAD, the efficiency of hollowing method is improved by three times and the efficiency of truss structures generation is improved by more than 20 times.
Research on Mechanical Properties of a 3D Concrete Printing Component-Optimized Path by Multimodal Analysis

Abstract:Three-dimensional concrete printing (3DCP) technology with solid wastes has significant potential for sustainable construction. However, the hardened mechanical properties of components manufactured using 3DCP technology are affected by weak interlayer interfaces, limiting the widespread application of 3DCP technology. To address the inherent limitations of 3DCP technology, conventional improvement strategies, such as external reinforcement and the optimization of material properties, lead to increased production costs, complex fabrication, and decreased automation. This study proposes an innovative spatial path optimization method to enhance the mechanical performance of 3D-printed, cement-based components. The novel S-path design introduces additional printed layers in the weak interlayer regions of the printed samples. This design improves the spatial distribution of fiber-reinforced filaments in continuous weak zones, thus enhancing the functional efficiency of fibers. This approach improves the mechanical performance of the printed samples, achieving compressive strengths close to those of cast samples and only a 20% reduction in average flexural strength. Compared to using a conventional printing path, the average compressive strength and flexural strength are improved by 30% and 55%, respectively, when the S-path layout is employed in 3DCP. Additionally, this method significantly reduces the anisotropy in compressive and flexural strengths to 26% and 28% of samples using conventional printing paths, respectively. Therefore, the proposed method can improve the mechanical properties and stability of the material, reducing the safety risks of printed structures.

Topology Optimization of Self-supporting Porous Structures Based on Triply Periodic Minimal Surfaces.

Abstract:With the advent of additive manufacturing (AM), topology optimization (TO) has become increasingly important in structural design. A key component of structural design is generating the interior shape of an object under predefined force conditions and specific constraints. Fabricating such models by layer-based AM suffers from the problem of adding and removing interior supporting structures, which can produce artifacts in the final product. In this paper, we propose an algorithm to design a self-supporting porous structure by integrating overhang constraints into the topology optimization framework. A minimum thickness constraint is also built into the optimization process to automatically enforce printability of the resulting structures. We utilize triply periodic minimal surfaces (TPMSs) to represent interior structures which can be analyzed, optimized and stored directly using analytical functions. We apply several acceleration methods including super element strategy, multigrid algorithm and GPU-based solver to handle models comprising of several million of elements efficiently. Numerical results indicate that the optimized interior structures obtained by our approach exhibit improved printability as they largely satisfy manufacturing requirements on overhang angles and minimal thicknesses.

Abstract:Generating an interior support structure is a key issue in 3D model geometric optimization for 3D printing. Most existing interior support structures have been designed by simulating lightweight structures naturally exist. One limitation of the existing method is that only one single structure is used for the model. However, different parts of a 3D model have different shapes and mechanical properties and different structures demonstrate distinctive advantages for supporting the model. Based on such observation, we propose to use hybrid structures for designing an optimal support structure. In this paper, we present a novel scheme of generating hybrid interior support structures for 3D printing. The proposed approach first partitions an input model into parts with different physical behaviors. Different interior structures are generated for each part, and the interior structures are finally joined together. Experimental results demonstrate that the proposed hybrid structure obtains higher strength-to-weight ratio than recent competing approaches that use single types of interior structures.
Cost-effective Printing of 3D Objects with Skin-Frame Structures

Abstract:3D printers have become popular in recent years and enable fabrication of custom objects for home users. However, the cost of the material used in printing remains high. In this paper, we present an automatic solution to design a skin-frame structure for the purpose of reducing the material cost in printing a given 3D object. The frame structure is designed by an optimization scheme which significantly reduces material volume and is guaranteed to be physically stable, geometrically approximate, and printable. Furthermore, the number of struts is minimized by solving an l 0 sparsity optimization. We formulate it as a multi-objective programming problem and an iterative extension of the preemptive algorithm is developed to find a compromise solution. We demonstrate the applicability and practicability of our solution by printing various objects using both powder-type and extrusion-type 3D printers. Our method is shown to be more cost-effective than previous works.

Abstract:In recent years, significant advancements have been made in developing architected materials, known for their benefits like being lightweight, customizable mechanical performance, and excellent energy absorption. The capabilities of 3D printing technology have facilitated the emergence of a diverse range of architected structures, featuring various unit cell types and geometries for different applications. This study explores the unique opportunity offered by multimaterial 3D printing in fine-tuning the mechanical performance of architected structures. The exploration of the programmability of these structures involves a systematic assessment of various material candidates. After careful evaluation, the selection process led to the choice of PLA and PCL biopolymers for the multimaterial structure. Experimental results emphasize the key role of design configurations in influencing mechanical characteristics, particularly in enhancing the energy absorption capacity of architected structures. By skillfully manipulating the local structure and composition through the synergistic combination of soft and hard materials, the study demonstrates the ability to achieve a diverse range of mechanical responses. The discovered insights present a promising approach that holds applicability in the design and development of multifunctional devices. This is especially significant in the biomedical field, where there is a growing demand for versatile devices.

Abstract:We introduce a computational solution for cost-efficient 3D fabrication using universal building blocks. Our key idea is to employ a set of universal blocks, which can be massively prefabricated at a low cost, to quickly assemble and constitute a significant internal core of the target object, so that only the residual volume need to be 3D printed online. We further improve the fabrication efficiency by decomposing the residual volume into a small number of printing-friendly pyramidal pieces. Computationally, we face a coupled decomposition problem: decomposing the input object into an internal core and residual, and decomposing the residual, to fulfill a combination of objectives for efficient 3D fabrication. To this end, we formulate an optimization that jointly minimizes the residual volume, the number of pyramidal residual pieces, and the amount of support waste when printing the residual pieces. To solve the optimization in a tractable manner, we start with a maximal internal core and iteratively refine it with local cuts to minimize the cost function. Moreover, to efficiently explore the large search space, we resort to cost estimates aided by pre-computation and avoid the need to explicitly construct pyramidal decompositions for each solution candidate. Results show that our method can iteratively reduce the estimated printing time and cost, as well as the support waste, and helps to save hours of fabrication time and much material consumption.
Planar-thick panels and 3D-printed gap fillers: A hybrid digital fabrication approach to curved surface approximations

Abstract:Curved surfaces may be approximated using polygonal panels to simplify complex architectural designs, yet their constructions can be expensive due to single-use moulds producing unique panels. To reduce costs, strategies like planarizing and reducing the number of different panels have been suggested, which are increasingly achievable with advancing digital fabrication technologies. However, current subtractive and additive manufacturing techniques face challenges in producing complex 3D shapes and large volumes, respectively. Combining these two techniques has been attempted, mainly with small 3D-printed nodes, leaving the direct realization of curved surface approximations unexplored. This paper extends the thick-panel origami theory to introduce planar-thick panels and 3D-printed gap fillers for cost-effective constructions. It presents a computational workflow to transform meshes into non-intersecting panels while preserving edge connectivity and frame-like gap fillers with minimized volumes. Physical prototypes demonstrate significant cost savings compared to direct 3D printing. All prototypes are accurate within a 10 mm material thickness due to the guidance of the gap fillers. The finite element analysis shows that structural performance is greatly influenced by the material properties, especially of panels, due to their relatively larger volume. Numerical examples are also presented using the k -means clustering-optimization method to reduce the number of different panels.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part C: Journal of Mechanical Engineering Science, Ahead of Print. The use of three-dimensional (3D) Printing has rapidly grown due to its various applications in daily life. However, products made with this technology are not widely adopted because their quality is not yet seen as equal to that of products made with traditional materials. To address this issue, a honeycomb structure model was developed to improve the mechanical properties of the items created using 3D printing technology. This model not only saves materials, but also reduces printing time compared to previous models. The honeycomb structure was designed using a theoretical model, and its components were modified to ensure compatibility with the 3D printing extrusion method. Moreover, deep learning was used to optimise the honeycomb structure model's boundary conditions by generating contour curves through linear interpolation. This process significantly improved the mechanical strength of the honeycomb structure model compared to structures made using 3D printing technology. The theoretical findings were validated through various material tensile tests conducted under different scenarios. As a result, this model can be used in various industries and products that use 3D printing technology, thanks to the critical role that deep learning in improving its mechanical properties.
