Abstract:Due to its high interconnectivity and smooth surface, the triply periodic minimal surface (TPMS) has become a promising porous structure applied as tissue engineering scaffold, lightweight filling and micro-reactor. Yet, it is still a tough challenge to meet the authentic flexible demands by current TPMS design methods. In this work, a complete TPMS porous scaffold design method based on solid T-splines is proposed. In order to give full play to advantages of TPMS, the parameter influences on the volume specific surface area and porosity are analyzed, respectively. Then, a novel solid T-spline based heterogeneous porous scaffold design solution is offered, including TPMS scaffolds with non-uniform threshold, period and unit. Initially, a complex solid T-spline model can be approximately represented by sampled hexahedron elements. Eventually, these sampled hexahedron elements are redivided into tetrahedrons for TPMS extraction by the Marching tetrahedra algorithm. The information for designing TPMS, including the external volume, internal unit parameters can be represented via solid T-splines. The TPMS can be directly extracted from the solid T-spline designed volume which is homeomorphic to a cube. The final TPMS scaffold is saved as STL model and manufactured via additive manufacturing technology. Experimental results support the effectiveness as well as the flexibility of this solid T-spline based TPMS scaffold design method.

Abstract:A porous scaffold is a three-dimensional network structure composed of a large number of pores, and triply periodic minimal surfaces (TPMSs) are one of the conventional tools for designing porous scaffolds. However, discontinuity, incompleteness, and high storage space requirements are the three main shortcomings of porous scaffold design using TPMSs. In this study, we developed an effective method for heterogeneous porous scaffold generation to overcome the abovementioned shortcomings of porous scaffold design. The input of the proposed method is a trivariate B-spline solid with a cubic parametric domain. The proposed method first constructs a threshold distribution field (TDF) in the cubic parametric domain, and then produces a continuous and complete TPMS within it. Finally, by mapping the TPMS in the parametric domain to the trivariate B-spline solid, a continuous and complete porous scaffold is generated. Moreover, we defined a new storage space-saving file format based on the TDF to store porous scaffolds. The experimental results presented in this paper demonstrate the effectiveness and efficiency of the method using a trivariate B-spline solid, as well as the superior space-saving of the proposed storage format.

Abstract:Porous materials/structures are observed in many natural objects, exhibit exceptional properties, and have wide industrial applications. The rapid advance in additive manufacturing has also facilitated the process to fabricate such complex porous structures with fine accuracy control. However, the design of optimal porous structures with the desired deformation behavior is still very challenging because of its high computational complexity. In this study, a novel and efficient approach was developed to solve this problem by designing a semiregular porous structure with a hole within each mesh element of a given quad/hex-mesh layout of the design domain. The proposed approach ultimately analytically expresses the displacement of the design model as a function of the design variables, and consequently solves the optimization problem of porous structure design efficiently. The novelty was mainly achieved by representing a compact design space, building approximate analytical structure-property relation, and estimating the displacement variations of material property. The good property was achieved using the advanced numerical techniques: model reduction, homogenization theory, metamodeling, and the combined approximations. Various numerical examples were also tested to demonstrate the performance of the approach. (C) 2016 Elsevier Ltd. All rights reserved.
Free-form Multi-Level Porous Model Design Based on Truncated Hierarchical B-spline Functions.

Abstract:Porous structures have been widely applied in aerospace, paramedical, transportation, and other fields owing to their high interconnectivity, low weight, and extensive internal surface areas. Multi-level porous structures with different hole shapes and distributions at varying scales have shown excellent biological and mechanical performances compared with single-level porous structures. However, designing multi-level porous models with complex topological and geometric structures is a challenge. In this work, we propose a multi-level porous model design framework. Given a model represented by a trivariate B-spline solid and porous structures represented by implicit functions, we design the porous model in the parametric domain. We use threshold distribution fields represented by truncated hierarchical B-spline (THB-spline) functions to control the pore shapes, locations, and number of levels. Furthermore, the proposed THB-spline least squares progressive-iterative approximation algorithm can flexibly adjust the porous model. The model meets the expected porosity through the proposed optimization algorithm. The porous structure in the parametric domain is finally mapped to the trivariate B-spline solid to generate the final model. Moreover, we define a new storage space-saving file format to store multi-level porous models. The experimental results demonstrate the effectiveness and efficiency of the method and the superior performance of the new storage format.

Abstract:In this study, we present a practical volume-merging method for generating multiple-sized porous structures that exhibit geometries with triply periodic minimal surface (TPMS) lattice structures. The proposed method consists of three stages: (1) designing the physical models with a signed distance field, (2) performing a merging operation for the porous scaffolds, and (3) assembling different units into a composite structure. The significant advantages of the proposed algorithm can be summarized as follows: Our method is independent of the model shape; the designed structures maintain a smooth surface with a constant mean curvature, and the mathematical computational complexity is low. We can join two different-sized triply periodic minimal surface lattices in the radial direction, where the transition region is obtained by smooth interpolation between the two lattice structures with different cell sizes or types. However, constructing large-sized models is only conceptually possible due to computational cost and memory storage constraints. To overcome these limitations, we present a practical method that can efficiently assemble large-scaled models at a low computational cost. The proposed method is based on a Boolean union operation of basic units of TPMS. Thus, it is simple to generate large-scale three-dimensional multiple-sized porous volumes based on our proposed method, which can be applied to many applications in mechanical and electrical engineering. The produced multi-scale compound scaffolds have smooth surfaces without fractures, making them suitable for straightforward application in additive manufacturing. Several numerical tests are conducted to validate the efficiency of the proposed algorithm.

Isogeometric Analysis-Based Topological Optimization for Heterogeneous Parametric Porous Structures.

Abstract:Porous structures widely exist in nature and artifacts, which can be exploited to reduce structural weight and material usage or improve damage tolerance and energy absorption. In this study, the authors develop an approach to design optimized porous structures with Triply Periodic Minimal Surfaces (TPMSs) in the framework of isogeometric analysis (IGA)-based topological optimization. In the developed method, by controlling the density distribution, the designed porous structures can achieve the optimal mechanical performance without increasing the usage of materials. First, the implicit functions of the TPMSs are adopted to design several types of porous elements parametrically. Second, to reduce the cost of computation, the authors propose an equivalent method to forecast the elastic modulus of these porous elements with different densities. Subsequently, the relationships of different porous elements between the elastic modulus and the relative density are constructed. Third, the IGA-based porous topological optimization is developed to obtain an optimal density distribution, which solves a volume constrained compliance minimization problem based on IGA. Finally, an optimum heterogeneous porous structure is generated based on the optimized density distribution. Experimental results demonstrate the effectiveness and efficiency of the proposed method.
Isotropic Porous Structure Design Methods Based on Triply Periodic Minimal Surfaces

Abstract:Recently, triply periodic minimal surface (TPMS) is emerging as an ideal tool to generate porous structures. Yet, most of the current work only focuses on controlling the elastic modulus by the relative density. For special engineering applications, such as porous bone implants or energy absorbers, the generated porous TPMS may still be broken due to anisotropy. In this work, two strategies are proposed to design isotropic TPMS structures. The numerical homogenization theory and finite element analysis methods are utilized to study the relationship between TPMS parameters and the elastic modulus or anisotropy properties. Based on that, a Curvature-Wall thickness (CW) adjustment method is proposed for sheet TPMS structures whose performances are close to isotropy properties. In virtue of the constructed design map, both elastic modulus and anisotropy properties can be controlled. For sheet TPMS structures whose performances are far from the isotropy properties, the TPMS units can be combined to generate composite TPMS, which can be further designed by the proposed Curvature-Wall thickness adjustment method. Experimental results verify the effectiveness and accuracy of the proposed approaches. Appropriate elastic modulus and ideal isotropy properties can be acquired at the same time.

Abstract:In this approach, we present an efficient topology and geometry optimization of triply periodic minimal surfaces (TPMS) based porous shell structures, which can be represented, analyzed, optimized and stored directly using functions. The proposed framework is directly executed on functions instead of remeshing (tetrahedral/hexahedral), and this framework substantially improves the controllability and efficiency. Specifically, a valid TPMS-based porous shell structure is first constructed by function expressions. The porous shell permits continuous and smooth changes of geometry (shell thickness) and topology (porous period). The porous structures also inherit several of the advantageous properties of TPMS, such as smoothness, full connectivity (no closed hollows), and high controllability. Then, the problem of filling an object's interior region with porous shell can be formulated into a constraint optimization problem with two control parameter functions. Finally, an efficient topology and geometry optimization scheme is presented to obtain optimized scale-varying porous shell structures. In contrast to traditional heuristic methods for TPMS, our work directly optimize both the topology and geometry of TPMS-based structures. Various experiments have shown that our proposed porous structures have obvious advantages in terms of efficiency and effectiveness.

Comparison of the design maps of TPMS based bone scaffolds using a computational modeling framework simultaneously considering various conditions

In recent years, the triply periodic minimal surface (TPMS)-based scaffolds have been served as one of the crucial types of structures for biological replacements, the energy absorber, etc. Meanwhile, the development of additive manufacturing (AM) has facilitated the production of TPMS scaffolds with complex microstructures. However, the design maps of TPMS scaffolds, especially considering the AM constraints, remain unclear, which has hindered the design and application of TPMS scaffolds. The aims of the present study were to develop an efficient computational modeling framework for investigating the design maps of TPMS scaffolds simultaneously considering the AM constraints, the biological requirements, and the structural anisotropy. To demonstrate the computational framework, five widely-used topologies of the TPMS-based scaffolds (i.e. the Diamond, the Gyroid, the Fischer-Koch S, the F-RD, and the Schwarz P) were used, whose design maps for the surface-to-volume ratio and the effective elastic modulus were also investigated. The results showed that as the porosities increase, the design ranges of the surface-to-volume ratios decreases for all the structures. Compared with the effect of the constraint for the pore size, the minimal structural thickness for AM constraint has a greater effect on the surface-to-volume ratio. Regarding the elastic modulus, in the region of low porosity (approximately 0.5–0.7), the range for the effective elastic modulus of Schwarz P is the widest (approximately 2.24–32.6 GPa), but the Gyroid can achieve both high porosity and low effective elastic modulus (e.g. 0.61 GPa at the porosity of 0.90). These results and the method developed in the present study provided important basis and guidance for the design and application of the TPMS-based porous structures.
Full compression response of FG-based scaffolds with varying porosity via an effective numerical scheme

Abstract:The triply periodic minimal surfaces (TPMS) can be employed to realize the variable porosity gradient in different directions and has a great application prospect in the orthopedic implant field. In the present scrutiny, two kinds of gyroid-based TPMS gradient scaffolds (skeletal-gyroid and sheet-gyroid) in different orientations are established and manufactured by utilizing selective laser melting (SLM) technology with Ti-6Al-4V powders. The meshing of the TPMS based on the voxelization loses its surface smoothness and brings the geometric defects of steps. Therefore, an optimized smoothing-tetrahedral mesh strategy (STMS) to finite element analysis (FEA) is proposed to explore the graded scaffolds' overall deformation response and energy absorption efficiency. The obtained results reveal that the mechanical properties of the samples are slightly altered after heat treatment. The sheet-gyroid (Sh-G) structure has a higher elastic modulus and compressive strength, more stable energy absorption efficiency, and higher total energy absorption compared with the skeletal-gyroid (Sk-G). The fracture morphology of the Sk-G exhibits two distinct regions: a typical dimple of ductile fracture and a brittle fracture characterized by the flow pattern, while the Sh-G samples only demonstrate brittle fractures. The STMS and Johnson-Cook plastic damage model correctly simulated the gradient porous scaffolds' plastic deformation and failure behaviour after yielding. Furthermore, the stress-strain curves of the simulation agree well with the experimental results such that the minimum elastic modulus and yield strength discrepancies in order are 0.5% and 2.8%. The STMS improves the simulation accuracy of the TPMS structure and provides a solid foundation for designing and applying artificial bone scaffolders in the near future.

Abstract:A strategy of controlling the topology structure of triply periodic minimal surface (TPMS)-based scaffolds (CTTS) was proposed in this study to cater to the mechanical and biological requirements. Two new types of TPMS-based scaffolds called AD and AG were designed on the basis of diamond (ID) and gyroid (IG). The topology structures of ID and IG were changed by manipulating the trigonometric functions in the expressions. AD and AG retained the advantageous structural characteristics of ID and IG, such as high wall surface area and good connectivity. However, they differed in terms of pore shape and size. The gradient density ID (FD) and the gradient density IG (FG) were designed for comparison. The porosities of ID, IG, FD, FG, AD, and AG were set to 60, 70, and 80%. Compressive simulations and computational fluid dynamics simulations were conducted for the designed scaffolds. AD with 80% porosity (AD80) and FD with 80% porosity (FD80) were manufactured through electron beam melting. Their morphological features were characterized through microcomputer tomography scanning and scanning electron microscopy. Compression and fall head tests of AD80 and FD80 were performed. In combination with the numerical results, the geometrical parameters, manufacturing accuracies, mechanical properties, permeability, and flow behavior of each scaffold were systematically analyzed. Results show that with the same porosity, the manufacturing accuracies and the permeability of AD and AG are higher than ID, IG, FD, and FG. The mechanical properties of AD are higher than other scaffolds. Although the wall surface area of AD is smaller than ID and FD, it is still larger than IG and FG, which can provide sufficient space for cell adhesion. AD is an appropriate candidate for solving the contradiction between sufficient mechanical properties and high permeability and exhibits excellent biological property.

Abstract:Design of tissue scaffolds in terms of multiple objectives such as mechanical and biological performances simultaneously remains challenging. In this paper, we present the development of a topology optimization approach that enables to design porous scaffolds with consideration of both mechanical and fluid properties simultaneously. The relationship between structural parameters, mechanical and mass transport properties was investigated, and then the scaffolds were optimized under the constraint of given pore size, porosity and specific surface area. Case studies on the optimized design of triply periodic minimal surface (TPMS) scaffolds were performed to illustrate the effective of our approach. Simulation and experimental results demonstrated that the proposed optimization approach fully decouples the mechanical and mass transport properties, specifically, under given porosities, the elastic modulus and permeability of optimized scaffolds ranged from 1.33 GPa to 16.7 GPa and 0.07×10 −8 m 2 to 1.62×10 −8 m 2 , respectively. Three types of optimized gradient scaffolds were designed and they all exhibited significant functional gradients and high adjustability. The proposed approach decouples synergy and enables individual customization of multi-physics properties, providing practical guidance for gradient scaffolds with desired performance.

Abstract:<p>For tissue engineering (TE), triply periodic minimal surfaces (TPMSs) have received widespread application, as they produce smooth surfaces and pore interconnectivity, which can satisfy the biological/mechanical requirements and efficiently construct many complex bone scaffolds. To control the microstructure of the scaffold and mimic the anisotropy of native tissue, a design approach for heterogeneous porous scaffolds is proposed in this paper. It is carried out by discretizing the original model using the conformal refinement of an all-hexahedral mesh and mapping the TPMS units to the mesh elements with the help of a shape function. Another aim of this work is to assess the impact on the biologic/mechanical properties of the model, as it is discretized with different mesh patterns. It is found that the mesh pattern has a non-obvious effect on the surface curvature distribution that is a crucial factor to osteoblast proliferation in the TPMS scaffold. Nevertheless, the comparison presents that the mechanical properties of the refined scaffolds model exhibited anisotropy and improvements in elasticity, strengths, and especially energy absorption. With the help of conformal remeshing, the local density of architecture can be conveniently controlled and the elastic modulus of scaffold can be designed to the appropriate range in a specified area in order to mimic the actual cancellous bone.</p>

Abstract:Biomimetic scaffold design is gaining attention in the field of tissue engineering lately. Recently, triply periodic minimal surfaces (TPMSs) have attracted the attention of tissue engineering scientists for fabrication of biomimetic porous scaffolds. TPMS scaffolds offer several advantages, which include a high surface area to volume ratio, less stress concentration, and increased permeability compared to the traditional lattice structures, thereby aiding in better cell adhesion, migration, and proliferation. In literature, several design methods for TPMS scaffolds have been developed, which considered some of the important tissue-specific requirements, such as porosity, Young's modulus, and pore size. However, only one of the requirements of a tissue engineering scaffold was investigated in these studies, and not all of the requirements were satisfied simultaneously. In this work, we develop a design method for TPMS sheet scaffolds, which is able to satisfy multiple requirements including the porosity, Young's modulus, and pore size, based on a parametric optimization approach. Three TPMSs, namely, the primitive (P), gyroid (G), and diamond (D) surfaces, with cubic symmetry are considered. The versatility of the proposed design method is demonstrated by three different applications, namely, tissue-specific scaffolds, scaffolds for stem cell differentiation, and functionally graded scaffolds with biomimetic functional gradients.
Bio-inspired design, mechanical and mass-transport characterizations of orthotropic TPMS-based scaffold

Abstract:To obtain porous scaffolds with bionic anisotropic structures similar to human bone, the orthotropic triply periodic minimal surface (TPMS)-based structures were proposed in this study. The orthotropic Schoen's I-WP (AP) and orthotropic Gyroid (AG) were designed based on isotropic I-WP (IP) and isotropic Gyroid (IG). The four scaffolds with 70% porosity were fabricated by electron beam melting, and then were scanned by microcomputer tomography to evaluate their manufacturability. The anisotropic degrees of elastic properties of the scaffolds were calculated using the homogenization approach. Compression test along the three orthogonal directions was conducted on the scaffolds to analyze their mechanical properties. Computational fluid dynamics was performed to the scaffolds along the three orthotropic directions to characterize their mass transport properties. Results show that AP and AG possess irregular pores and perform well in manufacturability compared with IP and IG. Similar to human bone, AP and AG exhibit orthotropic mechanical properties and mass transport performances. Furthermore, the elastic modulus ratio of AG along the three orthogonal directions is close to the value of cancellous bone. The designed scaffolds are advantageous for their bionic mechanical and mass transport properties of human bone and can be the proper candidates in bone graft surgery.

Abstract:Modeling strategies play a crucial role in determining the unit shapes of triply periodic minimal surface (TPMS), significantly affecting the mechanical and permeability properties of porous scaffolds. In this study, two distinct strategies including surface thickening and surface filling were used to construct scaffold models based on four basic TPMS structures (Primitive [P], Gyroid [G], Diamond [D], and I-graph-wrapped package [IW-P]). These models were successfully prepared using TC4 alloy and selective laser melting technology. Macro/micro morphology, mechanical properties, and permeability tests of porous implants were carried out. The results indicate that the scaffolds effectively replicated the designed models, exhibiting mechanical properties that match those of human tissue. The elastic modulus ranges from 3.03 to 4.57 GPa, and the tensile strength varies between 135.78 and 250.90 MPa. The surface thickening strategy alters the material distribution within the unit, enhancing load uniformity on the scaffolds, thereby increasing the strength of the scaffolds with G, D, and IW-P units, while reducing stress fluctuations during compression. In contrast, the surface filling structure exhibits excellent permeability, with permeability rates falling within the range of 0.88 to 1.91 × 10-9 m2, aligning with the permeability performance of trabecular bone. This study offers new insights into the design of porous scaffold models tailored for various application scenarios.

Abstract:Abstract Inspired by natural porous architectures, numerous attempts have been made to generate porous structures. Owing to the smooth surfaces, highly interconnected porous architectures, and mathematical controllable geometry features, triply periodic minimal surface (TPMS) is emerging as an outstanding solution to constructing porous structures in recent years. However, many advantages of TPMS are not fully utilized in current research. Critical problems of the process from design, manufacturing to applications need further systematic and integrated discussions. In this work, a comprehensive overview of TPMS porous structures is provided. In order to generate the digital models of TPMS, the geometry design algorithms and performance control strategies are introduced according to diverse requirements. Based on that, precise additive manufacturing methods are summarized for fabricating physical TPMS products. Furthermore, actual multidisciplinary applications are presented to clarify the advantages and further potential of TPMS porous structures. Eventually, the existing problems and further research outlooks are discussed.

Abstract:Gyroid (G) and primitive (P) porous structures have multiple application areas, ranging from thermal to mechanical, and fall in the complex triply periodic minimal surface (TPMS) category. Such intricate bioinspired constructs are gaining attention because they meet both biological and mechanical requirements for osseous reconstruction. The study aimed to develop G and P structures with varying porosity levels from 40% to 80% by modulating the strut thickness to proportionally resemble the stiffness of host tissue. The performance characteristics were evaluated using Ti6Al4V and important relationships between feature dimension, strut thickness, porosity, and stiffness were established. Numerical results showed that the studied porous structures could decrease stiffness from 107 GPa (stiffness of Ti6Al4V) to the range between 4.21 GPa to 29.63 GPa of varying porosities, which matches the human bone stiffness range. Furthermore, using this foundation, a subject-specific scaffold (made of P unit cells with an 80% porosity) was developed to reconstruct segmental bone defect (SBD) of the human femur, demonstrating a significant decrease in the stress shielding effect. Stress transfer on the bone surrounded by a P scaffold was compared with a solid implant which showed a net increase of stress transfer of 76% with the use of P scaffold. In the conclusion, future concerns and recommendations are suggested.

Abstract:Scaffolds with designed interior pore architecture, predefined porosity and a well interconnected predetermined network has been the most favored design approach for tissue engineering applications. This paper will present the details of our development in the design and fabrication of biomimetic tissue scaffolds based on tissue requirements. This includes the 3D reconstruction of patient-specific medical imaging data (CT/MRI), the evaluation of tissue properties, the incorporation of intended biophysical and biological requirements into the design model, and the characterization of designed scaffold mechanical properties. The paper also presents a novel design approach to generate the designed scaffolds using layered freeform fabrication without forming complicated 3D CAD scaffold models. Feasibility studies applying the algorithm to example models and the generation of fabrication planning instructions involving heterogeneous structures will also be presented.
