Abstract:The CFRTP and the stainless steel were joined by the fiber laser, and the effect of processing parameters on the joint quality was investigated in detail.) The heat-affected zone on the stainless steel and the microstructure of the joint interface were examined and analyzed. The results showed that the laser joining process refines the microstructure of the fusion and heat-affected zones in the stainless steel. And the tensile strength of the joint was affected greatly by the laser power and scanning speed but slightly by the clamping pressure. With the PPS additive, the joint shear strength could be improved, and the optimal PPS additive thickness is 300 mu m. With the best parameters, joint with a shear strength of 15-17 MPa could be obtained as the laser power is 320-350 W, the scanning speed is 4-5 mm/s, the clamping pressure is about 0.5 Mpa, and the additive PPS thickness is about 300 mu m.

Abstract:An experiment research on the mechanism of laser joining between the carbon fiber reinforced thermal plastic (CFRTP) and 304-stainless steel was carried out ,and a method of strengthening the joint by filling PPS laminae was present. Then the effect of the laser power and the travelling speed on the joint strength was studied. The joint strength was tested by using electro-mechanical universal testing. The results show that the melted PPS flowed into micro-cavity of metal surface,and formed the mechanical bonding. When the energy density was 45.71 J/mm2,which was determined by the power of 320 W,the travelling speed of 5 mm/s,and the defocusing distance of -20 mm,the shear strength achieved 15.7 MPa. The joint strength of stainless steel-CFRTP could be enhanced by filling PPS laminae in the joining process.
Influence of processing parameters on joint shear performance in laser direct joining of CFRTP and aluminum alloy

Abstract:Laser direct joining of a carbon fiber reinforced thermoplastic (CFRTP) and an alloy is prone to thermal defects, thereby reducing the joint performance. This can be avoided by reasonably controlling the joining temperature. To this end, a process optimization method characterized by taking full control of the melting depth and local peak temperature is proposed for representative CFRTP/Al and CFRTP/polymer/Al stacks. For the first time, a temperature simulation model considering the heat transfer during the laser direct joining of heterogeneous CFRTP/alloy stacks is established; the average calculation error of the model is <10%. Based on the simulation results, regression models of the melting depth and local peak temperature are established. Subsequently, constraints are determined by defect distribution observation and joint fracture surface analysis; thus, the optimized ranges of the process parameters are obtained. Finally, through laser direct joining experiments, the improvement in the joint performance is demonstrated and analyzed. The results suggest an enhancement in the strength of the aforementioned stacks under the optimized process, thus proving the rationality of the proposed method by controlling the melting depth and local peak temperature, particularly for CFRTP/polymer/Al stacks with strength close to 30 MPa.

Abstract:Abstract As a lightweight material with high performance, carbon fiber‐reinforced thermoplastic plastic (CFRTP) is being implemented increasingly in aerospace, automotive, new energy, and so forth. The connection between CFRTP and metals, which are still used in these areas, is an inevitable problem. Among the various connection techniques, laser welding of CFRTP to metal is attractive due to high efficiency, excellent strength, and no contact. This paper presents the most recent research on laser welding CFRTP and metals in three aspects: (a) the principle of laser welding CFRTP to metals and the influence of process parameters on joint quality including laser power, defocus distances, scanning speed, clamping pressure, and beam shape, (b) the joint enhancement mechanisms and methods, and (c) numerical simulations of temperature and stress fields of laser‐connected CFRTP to metals. The findings show that joint strength is significantly influenced by process parameters and that the maximum joint strength can be achieved by choosing the right parameters. Apart from the conventional techniques of texturing the metal surface, applying a suitable layer of resin, and applying chemical treatment, other novel joint improvement measures have also been used, including the use of blue laser and CFRTP embedded in the metal. The temperature field and residual stresses can be successfully simulated by finite elements, which can be useful when studying new processes and choosing parameters for metal laser welding and CFRTP. Highlights We review the progress from parameters, simulations, and enhancements. The main parameters have essential effects on the dimensions and strength of joints. FEM (Finite Element Method) is applied to simulate the temperature and stress of the laser welding. Joints can be reinforced by surface pre‐texturing, adding resin, and grafting.

Abstract:Fiber laser joining of 6061 aluminium alloy and carbon fiber reinforced thermoplastic composite (CFRTP) was performed in this work. The effect of three process parameters including laser power, traveling speed and defocus distance on the bonding interface and joint properties was investigated. Shear tests were performed to evaluate the joint strength in different variables. X-ray photoelectron spectroscopy (XPS) was adopted to confirm the chemical states of elements at the interface. The results indicated that the shear strength of joints first increased and then decreased with the increase of heat input. Insufficient flow of CFRTP could not fill the grooves of aluminium alloy surface at low heat input. The resin was decomposed at excessisvely high heat input, causing pores remained at the interface. The fracture mode was determined as the interface failure. XPS result revealed that no new chemical bond was found at the interface, and the mechanical interlocking between aluminium alloy and CFRTP was main bonding mechanism. The maximum shear strength was 23.8 MPa, which was obtained as laser power, traveling speed and defocus distance was 1100 W, 5 mm/s and +10 mm, respectively.

The damage characteristics and mechanism of CFRP during laser joining of CFRP/mild steel dissimilar joint

Abstract:This paper presents an investigation on the thermal damage characteristics and mechanism of carbon fiber reinforced polymer (CFRP) during fiber laser joining between CFRP and mild steel with Cr electroplating. The results show that laser heat causes non uniform thermal damage of CFRP at the bonding interface. In the center region of the fracture after shear testing of the joint, CFRP endures serious ablation characterized with the formation of large cavities and the joint failure happens at the bonding interface. In the peripheral region of the fracture, a large amount of micron porosities are observed and the joint failure happens at the porosity zone in CFRP. According to the thermochemical analysis of CFRP, the critical temperatures of resin matrix decomposition, carbon residue oxidation and carbon fiber oxidation are 350°C, 484°C and 650°C respectively. When the temperature is higher than 350°C, the resin matrix of CFRP decomposes, producing gaseous products such as CO2, NH3 and the water vapor, which form the porosities in CFRP. When the temperature is higher than 484°C, the residual carbon is oxidized and ablation happens. The thermal histories at different locations of bonding interface show that Gaussian distribution of the laser beam results in nonuniform temperature distribution in the bonding interface. The peak temperature in the center of bonding interface is 654°C,higher than the CFRP oxidation temperature. CFRP in this region endures severe thermo-oxidation ablation. In the peripheral region of the bonding interface, the peak temperature drops from 484°C to 350°C sharply with the increase of distance from the center line and CFRP in this region endures decomposition. Through strict control of laser heat input, the thermal ablation can be completely eliminated and the amount of the porosities can be reduced. Thus the shear strength of the joint is apparently improved from 16.8MPa to 27.2MPa.Therefore, using the laser with uniform intensity distributioninstead of fiber laserand controlling the temperature of interface lower than CFRP decomposition temperature is a promising approach to suppress the thermal damagein CFRP.

Abstract:In order to improve the CFRTP/Al alloy laser assisted joining strength, a hybrid surface pre-treating method was proposed in this paper. This hybrid method is adding PA material in the CFRTP/Al alloy interface and machining microtextures on the Al alloy surface. The joint strength enhancing mechanism with this hybrid method was investigated. The influence of the microtextures' dimension and the thickness of the added PA material on the CFRTP/Al alloy joining strength was discussed. The result showed that the maximum joining strength with this hybrid method was about 260% of that without any surface treating. The maximum joining strength about 37.5 MPa was obtained as the scanning line space was 0.1 mm in microtextures machining and the thickness of the added PA material was 80 mu m.

Abstract:Metal-carbon fiber reinforced thermoplastic (CFRTP) hybrid joints have demonstrated its effectiveness in achieving lightweight design concept in engineering application. However, it is difficult to produce high-reliability joint due to differences in physical as well as chemical properties between metal and CFRTP. In this study, porous oxide film was prepared by anodizing treatments with various anodic oxidation times on steel surface to enhance joint performance of laser-welded steel/CFRTP. The maximum steel/CFRTP joint fracture load of 1960 N was reached, which was three times as much as that obtained with pretreated steel. The results indicated that porous structure was introduced into steel surface by anodization process, which resulted in better wettability of molten CFRTP and higher surface roughness, thus contributing to the enhancement of joint area as well as mechanical interlocking at the interface, further improving joint performance. Meanwhile, more Cr-O-C chemical bonds were produced because Cr-rich oxide film formed after anodizing contributed to interfacial chemical reaction. The chemical bond between oxide film and CFRTP was proved through density functional theory (DFT) calculation. Additionally, with the increase of anodic oxidation time, chemical bond content and surface roughness first enhanced and then reduced, which suggested that the porous structure prepared with 20 min anodizing time could best improve the interfacial mechanical interlocking, and promote the chemical bonding as well as steel/CFRTP joint interfacial bonding.

Abstract:The connection between the carbon fibers reinforced thermo-polymer (CFRTP) and the titanium alloy hybrid structure is the key to realize aircraft lightweight and high strength manufacturing. In this study, the laser joining method is used to join CFRTP and titanium alloy. The influence of boundary state on the strength of CFRTP-TC4 joint is studied by preparing different size micro-textures on TC4 alloy surface. The result indicated that the smaller of the line spacing of micro textures on the TC4 alloy surface, the higher of the connection strength, and a high strength CFRTP-titanium alloy joint can be obtained by adding PA resin layer in the interface of CFRTP and titanium alloy.

Abstract:The carbon fiber reinforced thermoplastic composites (CFRTP) and the TC4 alloy are the main materials for aircrafts lightweight manufacturing. The joining quality between them determines the fatigue life of CFRTP-TC4 hybrid structures. To improve the joining quality between the CFRTP and the TC4 alloy, a metal surface laser plastic-covered method was proposed, and a high-speed laser rotational welding technology was applied. The joint strength, the fatigue resistance and the failure mechanism of the joint were investigated. The result showed that the shear strength and the fatigue resistance of the CFRTP-TC4 joint can be improved significantly and a laser harden layer was produced on the TC4 surface. The joint failure fracture was occurred at the interlayer of CFRTP, which indicates that the joint strength is higher than the interlayer bonding strength of CFRTP.

Abstract:An experimental investigation on the joining process of 6061 aluminum alloy and carbon fiber reinforced thermoplastics composite (CFRTP) has been carried out with swing laser. The application of the swing laser is beneficial to obtain a larger bonding area. The effects of scanning speed are investigated on the interface formation and fracture load of the hybrid joint. In addition, the formation mechanism of the interface and the fracture mode of the hybrid joint are further elucidated. The results indicate that maximum failure load is obtained with appropriate process parameters (scanning speed: 20 mm/s, laser power: 2000 W), whereas the interface morphology under this process parameter demonstrates that the structurally sound connection between CFRTP and aluminum alloy is realized by the mechanical interlocking effect. At a higher scanning speed, the gaps in the interface caused by insufficient heat input per unit length result in a lower failure load, while at a lower scanning speed, the bubbles and gaps at the interface are observed as a result of resin decomposition and trapped pyrolysis gases in the interface, ultimately reducing the failure load of the joint. Moreover, the fracture mode of the hybrid joint is a mixed failure.

Abstract:The thermosetting plastic and stainless steel were joined with a fiber laser. The influence of processing parameters on the joint was studied. The laser scanning on stainless steel is shown to result in the formation of the heat-affected and fusion zones. In the first zone, lathy ferrite precipitates along the boundary, which modifies austenite, while in the second zone, ferrite forms the skeleton structure and separates austenite into a small cellular structure. The laser joining improves the microstructure of both zones. With an increase in the laser scanning speed and power, the shear strength of the stainless steel/plastic joint first increases and then decreases. A low laser scanning speed or high laser power would overheat polyphenylene sulphide and lead to its decomposition. Those factors would also reduce heat transfer and lead to its insufficient melting. The stainless steel/plastic joint acquires a maximum shear strength at a laser scanning speed of 4–5 mm/s and laser power of 320-350 W.

Abstract:Carbon fiber reinforced thermosetting composites (CFRTS) and TC4 alloy are important structural materials for lightweight manufacturing. The hybrid structure of these two materials has been widely used in the aerospace field. However, the CFRTS-TC4 alloy joint formed by the traditional connection method has many challenges, such as poor environmental adaptability and stress concentration. Laser micro-texturing of metal surface-assisted laser connection of CFRTS and TC4 alloy has great potential in improving joint strength. In order to study the effect of laser micro-texturing on the laser bonding of CFRTS and TC4 alloy, the simulation and experimental research of laser welding of TC4 alloy and CFRTS based on laser micro-textures with different scanning spacings were carried out, and the interface hybrid pretreatment method of laser cleaning and laser plastic-covered treatment was introduced to assist the high-quality laser bonding of heterogeneous joints. The results showed that the established finite element model of CFRTS-TC4 alloy laser welding can predict the temperature field distribution of the joint during the welding process and reflect the forming mechanism of the joint. The laser micro-textures with different scanning spacings will lead to a difference in the temperature field distribution on the polyamide (PA6) interface, which leads to a change in heat input on the CFRTS surface. When the laser scanning spacing is 0.3 mm, the joint strength can reach 14.3 MPa. The failure mechanism of the joint mainly includes the cohesive failure of the internal tear of the carbon fiber and the interfacial failure of the interface between the PA6 resin and the TC4 alloy.

Abstract:Abstract Metal‐polymer hybrid joints can contribute to weight reduction and have potential use in transportation industries. In this work, laser texturing was used to enhance bonding strength of laser‐welded 304 stainless steel/carbon fiber reinforced thermoplastics (CFRTP) joint. The tight relationship between surface texture spacing and porosity characteristic as well as tensile property of joint was systematically investigated. The temperature field distribution during welding process was simulated and the mechanism of porosity suppression depending on grid spacing was discussed. The result showed that the number of pores at cross‐section decreased first and then rose with the increase of micro‐structure spacing, which corresponded to the variation trend of bonding strength and was inconsistent with the evolution of connecting area. The joint achieved the minimum porosity defect and reached maximum fracture load of 2594 N when the grid spacing was 1.2 mm, while the maximum joint width of 9.28 mm was obtained when 0.4 mm spacing was adopted, indicating that the joint quality rather than mechanical interlocking governed the mechanical property of joint. Appropriate interface contact conductance (TCC) related to texture spacing could optimize the interface heat dissipation rate, and was the key factor to efficiently control the shrinkage porosity. The TCC of small or large grid spacing was too high or too small, resulting in failure of the heat transfer path through the interface to metal during cooling process. Moreover, the proper texture spacing improved the uniformity of joint strain distribution in tensile‐shear testing, which benefited joint strength. Highlights Laser‐textured grid pattern spacing affected number and distribution of pores. Heat dissipation rate varied with various spacing at joint interface. 1.2 mm spacing texture reduced stress concentration during tensile process.

Abstract:A carbon fiber-reinforced thermosetting plastic and stainless steel were joined by the fiber laser. The surface texture effect on the joint was investigated. The abrasive paper scratching is shown to form single directional striae on stainless steel with intermittent ridges. Laser texture processing creates uniformly distributed microdimples and ridges, which forms a rectangular cellular structure. This processing can improve the fluidity of molten polyphenylene sulfite during laser joining. Laser scanning on stainless steel results in the formation of fusion and heat-affected zones. In the heat-affected zone, lathy ferrite is located along the boundary, while in the fusion zone, ferrite forms the skeletal structure and separates austenite into a cellular structure. The surface texture modification can contribute to the adhesive strength between stainless steel and polyphenylene sulfite through on enlarged contact surface area by forming striae, microdimples, and ridges. As compared to the abrasive paper scratching, the stainless steel/plastic joint with laser texture processing exhibits a higher shear strength.
Effect of beam shaping on laser joining of CFRP and Al-Li alloy

Abstract:Dissimilar joining of CFRP and conventional metal attracts tremendous interest due to the increased usage of CFRP in the aerospace industry. However, until now, laser joining of CFRP to metal is commonly performed with low welding velocity (<20 mm/s), which limits its practical applications due to the low joining efficiency. In this work, both experiments and simulations were conducted. The defect-free CFRP/AA2060 laser joint was achieved with a laser power of 5 kW and a welding velocity of 110 mm/s. Compared with the Gaussian laser beam, a rectangular beam spot was obtained using an integrated mirror in the present study. The rectangular beam spot provided a relatively uniform energy density, thus offering a uniform temperature distribution at the CFRP/AA2060 interface, minimizing the porosity defect as well as exhibiting the high shear force. More importantly, the CFRP/AA2060 joints were achieved over a wide range of joining parameters, indicating superior adaptability of the laser joining CFRP to metals with the rectangular beam spot.

Abstract:The improvement of adhesively bonded joints of aluminum alloy and carbon fiber reinforced thermoplastic composites (CFRTP) was achieved by nanosecond laser ablation. Surface morphology, roughness and wettability of CFRTP ablated were studied. Chemical compositions were determined by FTIR and XPS. Tensile-shear tests were performed, and fractured surfaces were analyzed to determine the failure mode. The digital image correlation (DIC) technique was used to observe the micro-scale full-field strain. The durability of joints in extreme conditions was also evaluated. As the laser power increased, the resin was removed, and underlying fibers were exposed, increasing the surface roughness and contact area. This improved the strength of bonded joints. The highest strength of joints was 14.3MPa when the laser power was 24.5W, which was approximately 2.2 times of joints without ablation. However, excessive heat input would destroy the CFRTP decreasing the strength. The wettability of CFRTP after ablation was worse due to rough surfaces and fewer polar chemical bonds. Four failure modes were confirmed, and cohesive failure was obtained when the strength of joints was the highest. DIC results revealed the rougher surface after laser ablation could decrease the strain. High residual strength after hygrothermal aging was maintained due to good interface bonding.

Abstract:thermosetting plastic and stainless steel were joined by the fiber laser with and without polyphenylene sulfide (PPS) additive. Its microstructure, interface morphology, and shear strength were investigated. The laser joining is shown to change the microstructure of the stainless steel and result in the heat-affected zone and fusion zone, which contains the lathy ferrite and skeletal ferrite, respectively. Without the PPS interlayer, the additive in the plastic can be overheated and decomposed during laser joining, which is detrimental to the interface bonding. The additive can contribute to the plastic and stainless steel interpenetration, but its amount should be controlled. Insufficient additive quantities cannot fill the gap between stainless steel and plastic, but its higher quantities can cause excessive melting, which would prevent from gaining the joint with optimum shear strength. The appropriate interlayer thickness is 300 μm, which improves the shear strength of the stainless steel and plastic joint to 15.1 MPa.
Effect of Interface Pretreatment of Al Alloy on Bonding Strength of the Laser Joined Al/CFRTP Butt Joint.

Abstract:In the present research, the carbon fiber reinforced thermoplastic (CFRTP) was laser joined with the Al alloy whose joining interface was pretreated by laser micro-texturing, anodizing, and hybrid of laser micro-texturing and anodizing. The surface morphology of the pretreated Al joining interface and bonding strength of the corresponding Al/CFRTP butt joint were investigated. The results show that the laser micro-texturing has fabricated the micro-pit or micro-furrow in the Al joining interface. With the increasing of laser scanning times, the size of the micro-pit or micro-furrow decreases, when the laser scanning distance is constant. The bonding strength of the Al/CFRTP butt joint with Al joining interface pretreated by micro-texturing fluctuates with the increasing of laser scanning distance and times, reaching the maximum value of 20 MPa at laser scanning distance of 0.1 mm and 1 time. The anodizing pretreatment has formed the Al2O3 oxide layer on the Al joining interface. The Al/CFRTP butt joint with Al joining interface pretreated by anodizing obtains the maximum bonding strength of 11 MPa at anodizing time of 10 min. The hybrid pretreatment of micro-texturing and subsequent anodizing fabricates the regular grid structure with smooth micro-furrow and micro-pit, while the hybrid pretreatment of anodizing and subsequent micro-texturing fabricates the Al joining interface with explosive micro-pit and micro-furrow. The bonding strength of the Al/CFRTP butt joint with hybrid-pretreated Al joining interface is relative better than that of the Al/CFRTP butt joint with anodizing-pretreated Al joining interface but almost lower than that of the Al/CFRTP butt joint with micro-texturing pretreated Al joining interface. Such results should be attributed to the surface morphology of the Al joining interface.
Investigation on the joining process and strength of laser circle welding between Al5052 and CFRP dissimilar materials

Abstract:Laser welding is an effective approach to joining metal and composite. In the present research, laser circle welding was proposed to join the Al5052 sheet and PA6-CFRP as the first try. A process window was suggested according to the welding results and joint appearance. Single lap shear test was employed to evaluate the mechanical performance of welded joints under different welding conditions. The cross-section and fracture surface were subjected to multi-scale characterizations to subdivide the joining zone and understand the joining process. The result showed that 10 sets in 18 groups of welding parameters can achieve successful bonding. The welding results can be classified into four categories: non-connected, aging-failing, effective-joining and burn-through. The joining zone of laser circle welding was divided into three subregions. The adhesive zone (AZ) presented an interfacial fracture while the local failing passed through plastics basement in cohesive (CZ). The overheating of CFRP generated decomposed zone (DZ). The signal peak of O-C=O bond disappeared in the entire joining zone on CFRP sheet and the intensity of carbide was significant in DZ. The laser circle welded joint presented brittle and ductile fracture modes, which were related to the joining zone component. The joining strength can reach about 656 ± 22 N, 2135 ± 331 N and 3223 ± 257 N under one-circle, double-circle and three-circle scanning, respectively. Increased scanning numbers can decrease the required laser power and improve joining strength by extending heating time, while it also increased the risk of burn-through.
