Abstract:The centrifugal compressor is widely used for gas compression in various industrial fields such as aero-engine, gas turbine and turbocharger. However, the stable operating range is usually restricted by the occurrence of flow instability such as stall and surge. The paper experimentally examines the developing process of surge and stall occurring in a centrifugal compressor to advance the understanding on flow mechanism of flow instability. It is found that three types of pressure fluctuation can be observed at low flowrate region. At the critical point, the local stall firstly occurs in some specific diffuser passages and the enlarged local diffuser stall eventually induces the mild surge of compression system indicated by the sinusoidal pressure fluctuation. At lower mass flow rate, the diffuser stall cell begins to circumferentially propagate along the impeller rotating direction at 11% of rotor speed with the existence of mild surge. In comparative analysis of IGV pre-swirl angle on the occurrence of mild surge, the mild surge still occurs at the operating condition when the slope of the characteristic map of test stage is still obviously negative, in which the compression system is supposed to be stable in previous study. And a new suggested criterion for the prediction of mild surge is demonstrated that the occurrence of mild surge depends on the destabi-lization effect of downstream components about diffuser and volute. Combined with the experimental data, the streamwise distribution characteristic of diffuser stall can be used to develop the simplified model of lumped parameters for the analysis on the generation mechanism of the diffuser rotating stall. The quantitative investigation on the relation between the pressure-rise characteristic of subcomponents and the occurrence of mild surge and diffuser rotating stall not only advances the prediction of stability limit but also lays the theoretic foundation for controlling these unsteady behaviors to improve the operating range.

Abstract:The stable-flow range of a compressor is predominantly limited by surge and stall. In this paper, an unsteady simulation method was employed to investigate the instability mechanisms of a high-speed turbocharger centrifugal compressor with a vaneless diffuser. In comparison with the variation in the pressure obtained by dynamic experiments on the same compressor, unsteady simulations show a great accuracy in representing the stall behaviour. The predicted frequency of the rotating stall is 22.5% of the rotor frequency, which agrees with to the value for the high-frequency short-term rotating stall obtained experimentally. By investigating the instability of the flow field, it is found that the unstable flow of the turbocharger compressor at high rotational speeds is caused by the tip clearance leakage flow and the ‘backflow vortices’ originating from the interaction of the incoming flow and the backflow in the tip region of the passages. The asymmetric volute helps to induce the occurrence of stall in certain impeller passages because it generates an asymmetric flow field. The high-pressure low-velocity area from the 180° circumferential position to the 270° circumferential position is dominant and strengthens the backflow at the trailing edge of the impeller, finally triggering the stall.

Abstract:The surge is a typical aerodynamic instability phenomenon in the compression system, which can lead to serious consequences such as engine performance degradation and structural damage. A deep understanding of the surge process can support the development of a compressor with a wider operating range. In this paper, an experimental study was carried out and high-responding pressure sensors were used to obtain the aerodynamic instability process and the post-surge characteristics of an axial–centrifugal compressor at design and off-design speeds. The evolution of the flow field and instability behavior before and after the surge were analyzed. The results showed that the inlet temperature change can reflect the aerodynamic instability to some extent, and as the operating condition moves from the choke to surge boundary, the inlet temperature undergoes a sudden increase at a certain condition and further increases with the decrease in mass flow rate. At the design speed, the instability of the combined compressor featured a deep surge with an obvious rotating stall behavior before its inception, and the amplitude of the stall cell was gradually enhanced, finally leading to the surge. At the off-design speed, affected by the stage mismatching, the axial stage mainly worked near the unstable operating condition. Therefore, the compressor successively experiences two modes of mild surge and deep surge, and the rotating stall can also be observed during the surge cycle.

Abstract:The paper is proposed to experimentally investigate the flow instability of centrifugal compressors with vaned diffuser, and the instability inducement and mechanism at full operating range are presented and analyzed in detail. In this paper, the steady performance and transient evolution process of the compressor are measured by steady and dynamic sensors. Experimental results show that the compressor experiences diverse flow instability patterns at different operating conditions. At low rotating speeds, the compressor undergoes stable state, stall and deep surge successively with mass flow rate decreases and the inducement of the flow instability is the wavelike instability disturbance at the impeller inlet. At middle rotating speeds, the compressor experiences stable state, mild surge and deep surge successively with mass flow rate reduces, and the inducement of the flow instability is the spike-shaped instability disturbance at the diffuser inlet. At high rotating speeds, the compressor still experiences stable state, mild surge and deep surge, whereas the flow instability is dominantly induced by the characteristic of the entire compression system. The research results of this paper promote understandings of the instability mechanism and improvements of the stability of centrifugal compressors.

Abstract:It is known that a compressor causes a flow instability phenomenon called surge when the flow rate becomes reduced. Previous studies performed a compressor performance test using an apparatus that simulated a turbocharger for cars. As a result, they have confirmed that surge frequencies differ depending on the capacity of the tank. In this study, performance tests of a compressor for a turbocharger were conducted to understand a mechanism of surge phenomena and to understand differences between them under the steady flow and the pulsating flow. The apparatus which was used at this time consists of a compressor, a pulsating flow generator, a tank, and a valve. Except for the compressor, they install on the downstream side of it in this apparatus. The pulsating flow generator and the tank are equivalent to an automobile engine. First, to understand the difference between the mild surge and the deep surge under steady flow, the flow rate and the pressure of the tank were measured by controlling the valve under five different rotational speeds. And the two types of surge phenomena (i.e. the mild surge and the deep surge) were determined. Compared to the mild surge and the deep surge, it was judged that the former has smaller fluctuations of the flow rate and weaker surge phenomena. And, Fast Fourier Transform (FFT) analysis was performed on the measured pressure. It was found that the higher the rotation speed became, the lower the surge frequencies of the deep surge were, and the lower the rotation speed became, the weaker the strength of the surge phenomenon became. Next, it was investigated the difference in surge frequencies between the mild surge and the deep surge under pulsating flow with the rotation speed fixed. It was found that in the mild surge, the effect of pulsating flow on the surge phenomenon was significant, and it was confirmed that the surge frequencies were drawn into the pulsating frequencies. On the other hand, in the deep surge, the pressure fluctuation of the surge phenomenon became stronger than that of the mild surge, and a pattern of drawing was changed. In addition, unlike the mild surge, in the deep surge, the frequency range of draw in the same magnification between the given pulsating frequency and the obtained surge frequency narrowed. And, it was confirmed that the surge frequency was drawn into the pulsating frequency at half times rate and two times rate.

Abstract:Flow instability, known as surge and stall, limits the stable operating range of compressors. In this paper, a panoramic map of instability evolution across all typical operations is experimentally demonstrated for the first time in a high-speed centrifugal compressor with a maximum speed of 185; 000 r/min and a corresponding rotation velocity at the impeller outlet of 593 m/s. Twelve high-response Kulite pressure probes are mounted on the internal surface of the compressor's casing. The experimental results show that the instability phenomena are quite complex and diverse at different operations. At low speed (<70% of the maximum speed), high-frequency and low-frequency stall successively occurs at the impeller, and is followed by surge as mass flow rate reduced. The transient process of surge is a transient stall/unstall self-loop, with the "self-similarity" to the sustainable stall/unstall conditions. At 70% of the maximum speed, the system exhibits two types of surge, a minor-amplitude periodic surge with a frequency close to the Helmholtz system resonance frequency, and a deep surge. There is a non-surge region between them. Meanwhile the 70% of the maximum speed is a critical speed, beyond which the stable flow range narrows down abruptly. When the compressor operates at near of the maximum speed, surge suddenly sets in from stable state and there is no preceding stall. Finally, a new "mass-spring-damper" model is introduced for the first time to illustrate the diversity of surge/stall patterns across different operations.

Abstract:The flow instability(——)rotating stall and surging(——)properties of high speed centrifugal compressors has been experimentally investigated.Diffusors with flat plate guide vanes and vanes with the shape of two circular arcs were used during the test.The flow field's instability at low flow volume was observed in detail at pressure sensing points located in flow direction as well circumferentially.Test results show that,at 30,000 r/min,stalling always proceeds surging, but at 50,000 r/min,in case of diffusors fitted with double arc vanes,the surging state is entered directly.The non-linear characteristics of stalling and surging are analyzed with chaos theory methods.Figs 8,table 1 and refs 8.

Abstract:Abstract Aerodynamic instability plays an important role in compressor design and may cause performance degradation and fatigue damage. In this paper, an experimental study on the evolution of aerodynamic instability is carried out on a compressor that combines the performance benefits of an axial stage and centrifugal stage. The spatiotemporal characteristics of unsteady wall pressure were obtained using fast-responding pressure transducers over a range of operating conditions. The results show that the axial stage works on the positive slope of the performance characteristic curve from choke to stall at low-speed operating conditions, and mainly features rotating instability. Rotating stall is also observed in the impeller (IMP) and diffuser passages. At medium-speed operating conditions, the centrifugal stage suffers a high-frequency mild surge, alternating with rotating stall. With the increase in back pressure, the mild surge diminishes, and rotating stall persists. This behavior is similar to a two-regime-surge, which has been reported for centrifugal compressors. At high-speed operating conditions, the compressor directly reaches surge without other instabilities. Further analysis of the spatial pattern of the rotating stall revealed the existence of a high-pressure region near the volute tongue, resulting in obvious pressure distortion along the circumferential direction at the volute inlet. This induced the amplitude difference of stall cells in corresponding diffuser passages. The disturbance caused by stall cells propagates upstream through the blade passage, and the largest pressure disturbance induced by the stall cell propagation appears in a circumferential position 45 deg downstream of the volute tongue at the impeller inlet and the axial stage inlet.

Abstract:The nonuniformity of the flow field induced by a nonaxisymmetric volute significantly degrades the stability of a turbocharger centrifugal compressor. In this paper, a nonaxisymmetric vaned diffuser is investigated as a nonaxisymmetric flow control method using both three-dimensional computational fluid dynamics (CFD) and experiment. The numerical study first focuses on the relationship between the flow field and the static pressure distortion, and the steady CFD results indicate that the positive static pressure gradient in the rotating direction facilitates flow separation in the vaned diffuser and induces a nonuniform flow field. A nonaxisymmetric flow control method with variable stagger and solidity of the vaned diffuser is developed to suppress the flow separation, and the guideline of the method suggests narrowing flow passages where the flow separates or closing diffuser vanes upstream of flow separations. Steady CFD also presents the flow field of the investigated turbocharger centrifugal compressor with volute, and flow separation is found in the flow passages near the volute tongue. Under the guidance of the nonaxisymmetric flow control method, several nonaxisymmetric vaned diffusers are designed to make the flow field uniform, which are believed to be beneficial for compressor stability. Finally, an experiment is carried out to validate the positive effects of the nonaxisymmetric vaned diffuser for stability improvement. The test data show that Non-AxisVD (with a nonaxisymmetric vaned diffuser) extends the stable flow range (SFR) of the compressor by 26% compared with the AxisVD (with an axisymmetric vaned diffuser), at the cost of acceptable decreases in the maximum total pressure ratio and peak efficiency.
INVESTIGATION ON THE UNSTEADY SURGE FLOW BEHAVIOR OF AN AXIAL-CENTRIFUGAL COMPRESSOR

Abstract:Compressor aerodynamic instability, such as surge, has been attracting a broad interest in research because of its severe damage to engine performance and structural integrity. Therefore, the knowledge concerning surge flow mechanism and characteristics plays an essential role in taking effective measures of surge recovery. This paper aims to investigate the surge characteristics and distinct instability evolution process of an axial-centrifugal compressor using URANS simulation. Firstly, the CFD model of a combined compressor consisting of one axial and one centrifugal stage was established and validated by experimental data, then the transient characteristics of the surge were obtained. It was found that when the surge occurs, the reverse flow firstly occurs at the diffuser, and an obvious surge cycle was observed at the outlet of the centrifugal stage. In contrast, the pressure at the outlet of axial stage varied linearly with the mass flow without hysteresis phenomenon. When the reverse flow fully developed, the area with reverse flow showed an S-shaped meridional distribution, and higher reverse flow velocity existed at the regions near rotor hub, stator tip, and impeller tip. As a result, these regions were at risk to the detrimental effects of reverse flow and thus, suffer unsteady aerodynamic forces. Furthermore, a full-annulus model was established to study the development of the flow field during the surge inception process. The results showed that rotating stall was first observed near the axial stator hub, while the flow inside the centrifugal stage, worked normally. It indicated that the strong pressurization effect of the downstream centrifugal stage stabilized the operation of the combined compressor even though the upstream axial stage operated at rotating stall.

Abstract:The asymmetric flow field induced by the volute has considerable influence on the performance of a turbocharger centrifugal compressor, especially through its effect on the stability. In this paper, a novel asymmetric vaneless diffuser treatment with a circumferentially non-axisymmetric diffuser width distribution was firstly developed to enhance the stability of a centrifugal compressor for turbocharger. Design principle of the asymmetric diffuser was proposed based on the asymmetric flow in the compressor. The objective of the asymmetric vaneless diffuser design is to alleviate the flow asymmetry in the diffuser, which requires that the phase of the maximal diffuser width is coincident with the phase of the minimum static pressure in the diffuser. The results of the numerical simulation showed that the designed asymmetric diffuser was able to decrease the magnitude of the pressure distortion induced by the volute and therefore alleviated the negative effect of the volute on compressor stability. Experimental results showed that the designed asymmetric diffuser extended the stable flow range by 28.3% at designed speed compared to the prototype with symmetric diffuser.
Numerical investigation of deep surge in a centrifugal compressor with vaned diffuser and large plenum

Abstract:As the flow rate decreases from stable point to surge point, the complex unsteady flow phenomenon of surge occurs in a centrifugal compressor, which has a significant influence on vast aspects of a compressor. To advance deep understanding of the feature of the deep surge phenomenon, the RANS/URANS numerical simulation is conducted on a centrifugal compressor with a large plenum to analyze the detailed internal flow field in the compressor together with the macroscopic characteristics of the deep surge cycle. The anticlockwise limit cycle obtained from the simulation is firstly analyzed to show the transient characteristics of the stage. Then the variation of blade torque and axial force is presented to show the transient feature in surge cycle together with the proposed prediction of blade torque versus mass flow rate. Meanwhile, there exist different characteristics of the pressure fluctuation along the streamwise direction of the impeller blade, especially the large variation of blade loading near the trailing edge. And the fluctuation of flow field can respectively suppress or promote the hub-corner separation at the process of acceleration or deceleration region, affecting the development of diffuser stall in the surge cycle. The detailed analysis can be helpful to develop the surge model of lumped parameters and determine the effect of surge on impeller blades or downstream components.
Flow instability suppression and deep surge delay by non-axisymmetric vaned diffuser in a centrifugal compressor

Abstract:The performance of centrifugal compressors is significantly limited by the deep surge with strong flow oscillations, and the occurrence of deep surge is found to be related to flow instabilities. A novel in-house designed non-axisymmetric vaned diffuser (NAVD) is applied in a centrifugal compressor, and this paper experimentally analyzes influences of the NAVD on suppressing the flow instability and delaying the deep surge. Results show that the flow instability at the diffuser inlet region are distinctly suppressed by the NAVD, meanwhile the deep surge is delayed at 90% speed which extends the stable flow range (SFR) by 25.0%. Nevertheless, the NAVD neither delays the deep surge at other rotating speeds, nor does it suppress the flow instability at the impeller inlet region. According to a previous research, only at 90% speed, the deep surge onset initiates from the diffuser inlet flow instability, and this explains why the NAVD fails to delay the deep surge occurrence at other rotating speeds except for 90% speed. This paper experimentally proves that the NAVD has a positive influence on the flow instability suppression and deep surge delay in some situations, and it provides a new method to improve the compressor stability by non-axisymmetric vaned diffuser.
Influence of vaned diffuser on the potential effect of volute and stall inception of centrifugal compressor

Abstract:In the automotive turbochargers centrifugal compressor, the volute has a strong potential effect, leading to circumferential nonuniformity of the impeller flow field and compressor stall. In this study, full-annulus unsteady simulations for centrifugal compressors with vaned/vaneless diffusers are carried out. The influence of the diffuser vane on the potential effect of the volute and stall behavior of a centrifugal compressor is studied in detail. Based on the distribution of the casing static pressure, the formation mechanism of the circumferential distribution of static pressure and the reverse propagation process of pressure waves caused by pressure distortion are revealed. The results of this study show that the diffuser vanes can weaken the potential effect of the volute on the impeller flow field by reducing the degree of static pressure distortion. The number of static pressure peaks in the circumferential direction is related to the number of vanes/blades. The diffuser vanes can change the circumferential position of the stall inception, but cannot eliminate the “locking effect” of the volute tongue on the circumferential position of the stall. In other words, the circumferential position of the stall inception is still determined by the volute tongue for a centrifugal compressor with a vaned diffuser. Although the degree of circumferential static pressure distortion inside the impeller is reduced, the stable operating range of the compressor cannot be significantly widened by adjusting the stagger angle of the diffuser vane when the stall first occurs at the impeller inlet.
Evolution of Unsteady Vortex Structures and Rotating Stall Cells in a Centrifugal Compressor with Vaneless Diffuser

Abstract:The rotating stall in a centrifugal compressor with a vaneless diffuser is investigated using the IDDES (Improved Delayed Detached Eddy Simulation) method. The flow fields from design to off-design conditions are assessed for comparison. The characteristic frequency of the rotating stall is accurately predicted, illustrated by both the pressure spectra and the velocity signals. This low-frequency peak corresponds to the stall cells, induced by different vortex structures in the impeller passages and the diffuser. Compared with the flow fields of the rotating instability and the near design conditions, a unique flow structure of the rotating stall condition is the longitudinal vortices upstream of the impeller inlet, connecting to the tornado-type vortices in one or two consecutive passages. In the downstream passages, the large-scale vortices on the shroud side cause the blockage. The deformed vortices stretching along streamlines towards the outlet are dominant in the diffuser. Through the high fidelity numerical method, physical mechanisms are analysed in detail to give a new perspective of the rotating stall in a centrifugal compressor.

Abstract:At present, off-design centrifugal compressor suffers from great instabilities, such as rotating stall and surge, which lead to work failure, strong pressure fluctuations, and violent vibrations of the entire system. One cause of these instabilities is the rotating stall occurring in vaneless diffuser. In this review, recent researches on rotating stall of vaneless diffuser in centrifugal compressor are reviewed, and its inductive mechanism and characteristic description are emphatically introduced. In vaneless diffuser, the rotating stall starts up and fully develops under non-design conditions with the characteristic of increasing pressure fluctuation amplitude. The negative effects of rotating stall include reverse flow and vortex, both of which have significant effects on the instability of centrifugal compressors. Some improvement methods of rotating stall are also introduced, and a lot of examples are given. Finally, some suggestions and discussions are put forward for the future work.

Enlarging the Operation Range of A Centrifugal Compressor by Cutting Vanes Based on Cfd

Abstract:Many centrifugal compressors are liable to insufficient operation range. The purpose of this paper is to enlarge the operation range of a centrifugal compressor used in turbocharger by cutting vanes. Some numerical works have been done based on CFD. The comparison of the calculated and measured results shows good agreement. The overall performance characteristics of the centrifugal compressor with different cutted vanes are observed and analyzed. The performance characteristic curves show that cutting vanes can increase the operation range by more than 50% with the loss of the highest efficiency limited in 1%. The flow fields are also shown in this paper and related explanations about the change of the performance characteristics curves are given. Shock wave is also detected in the simulation, and some related characteristics are summed up.

Abstract:All components of a turbocharger compressor are axisymmetric except for the spiral-shaped, gas-collecting overhung volute. In this paper, a novel experimental method to evaluate the impact of the volute’s asymmetry on centrifugal compressor performance is proposed and applied to a high pressure-ratio turbocharger compressor. This method can isolate the impact of the volute’s asymmetry on the compressor performance for the first time. Experiments prove the considerable impact of the volute’s asymmetry on the compressor performance, especially the stability and efficiency. The impact of the volute’s asymmetry on compressor stability correlates with rotational speed and thus with the pressure ratio, constricting the stable flow range by up to 47 percent and decreasing the maximum efficiency by 4.8 percent at the design speed. The results provide evidence to exploit the potential of intrinsic non-axisymmetric flow induced by asymmetric volute to improve the performance of turbocharger compressor with a high pressure ratio.

Abstract:Turbocharger technology is widely used in internal combustion engines. With the downsizing of internal combustion engines and the introduction of strict emission regulations, there is urgent demand for turbochargers featuring centrifugal compressors with a wide flow range. The flow in a centrifugal compressor of a turbocharger is non-axisymmetric due to the inherent asymmetry of the discharge volute. The asymmetric flow field inside the diffuser has great influence on the performance of centrifugal compressor. In order to develop a flow control method that facilitates a wider flow range of turbocharger compressors, further understanding of the asymmetric flow structure is very important. The main subject of this study is to reveal the asymmetrical characteristics of the flow field in the vaneless diffuser of a centrifugal compressor followed by a volute. Oil flow visualizations and numerical simulations were used. The results of the numerical simulations are consistent with that of the oil flow visualizations near choke and at designed flow rate. The results show that a "dual-zone mode" asymmetric flow structure exists near the shroud of the vaneless diffuser at near choke condition. A bifurcation point at the volute tongue that divides the flow and creates two distinct flow patterns was found. The asymmetry of the flow structure near the hub was much less significant than that near the shroud. At the design flow rate, asymmetric flow patterns are found neither near shroud nor near hub. At near surge condition, the pattern of the oil flow traces near the shroud is very different from those near choke.

Abstract:To study the stall mechanism in a wide vaneless diffuser, a three-dimensional centrifugal compressor model was established. The numerical simulation method was used to study the fluid characteristics in a centrifugal compressor with a wide vaneless diffuser under stall conditions. The simulated results showed that the wide vaneless diffuser stall was related to the instability of the core flow. Due to the influence of the reflow, the core flows moved between the hub and shroud side and the directions were not consistent. This was called core flow distortion, which triggered the rotating stall. The reflow first appeared at the outlet boundary of the diffuser, and the reflux gradually expanded to the inside of the diffuser as the impeller rotated. Eventually, the reflux zones grew and merged, forming a stable low-speed fluid regiment, which produced a stall cell. The stall cells rotated around themselves with an opposite direction with impeller.
