Abstract:Thermal safety and risk of accidents are still challenging topics in the case of batch reactors carrying exothermic reactions. In the present paper, the authors develop an integrated framework focusing on defining the governing parameters for the thermal runaway and evaluating the subsequent risk of accident. A relevant set of criteria are identified in order to find the prior conditions for a thermal runaway: failure of the cooling system, critical temperature threshold, successive derivatives of the temperature (first and second namely) vs. time and no detection in due time (reaction time) of the runaway initiation. For illustrative purposes, the synthesis of peracetic acid (PAA) with hydrogen peroxide (HP) and acetic acid (AA) is considered as case study. The critical and threshold values for the runaway accident are identified for selected sets of input data. Under the conditional probability of prior cooling system failure, Monte Carlo simulations are performed in order to estimate the risk of thermal runaway accident in batch reactors. It becomes then possible to predict the ratio of reactors, within an industrial plant, potentially subject to thermal runaway accident.

Abstract:A batch system is an inherently parametric sensitivity system where small changes of input parameters can induce large changes of output variables. In the present work, temperature and temperature sensitivity with respect to the initial temperature were investigated by parametric sensitivity analysis using a dimensionless batch reactor model. The influence of the Semenov number, the heat of reaction parameter and the Arrhenius-type number on reactor temperature and temperature sensitivity were studied. It is demonstrated that batch reactors can exhibit high sensitivity when small changes in input parameters lead to large changes in temperature and temperature sensitivity trajectories. A criterion is established for thermal runaway by analyzing temperature sensitivity trajectories and applied to some experimental examples. This criterion allows runaway and safe conditions to be identified, the results being in agreement with the experimental data. The proposed criterion can satisfactorily predict the safety limits of the operating conditions.

Abstract:In semi-batch reactors (SBRs), exothermic reactions can still result in thermal runaway accidents due to improper process conditions. Mass transfer processes as well as the dissolution heat make the thermal behavior of gas-liquid reactions more variable. This study aims to propose safety criteria for gas-liquid reactions in SBRs. A dimensionless mathematical model of the gas-liquid reaction in SBRs was firstly established to determine the thermal runaway critical conditions by considering the mass transfer process. The safety boundary diagram and temperature diagram applicable for the gas-liquid reaction were constructed, along with a procedure for determining safe operating conditions for gas-liquid reactions in SBRs. The mass transfer coefficient, Henry’s constant and the dissolution heat all have a great influence on the thermal behavior of the reactions. A series of calorimetry experiments were carried out for the reaction between carbon dioxide and aqueous ammonia solution using RC1 to determine critical operating conditions.

Abstract:To prevent the occurrence of thermal runaway accidents in semibatch reactors (SBRs), it is desirable and practicable to develop criteria that can distinguish between the safe and runaway operating regions. In this article a new safety criterion, namely, the adiabatic criterion, has been developed for SBRs in which liquid homogeneous as well as liquid–liquid heterogeneous reactions with arbitrary reaction orders occur. It states that an SBR is operated in the potential runaway situation if the value of the adiabatic criterion exceeds zero at a segment of the reaction path. Numerical results show that the adiabatic criterion is more conservative than the two other criteria (divergence criterion and target temperature criterion). However, the adiabatic criterion is not suitable to reactions with autocatalytic behaviors. Also knowledge of activation energies and reaction enthalpies is necessary to utilize the adiabatic criterion.

Abstract:Lithium-ion batteries occupy a place in the field of transportation and energy storage due to their high-capacity density and environmental friendliness. However, thermal runaway behavior has become the biggest safety hazard. To address these challenges, this work provides a comprehensive review of thermal runaway warning techniques. The mechanism and characteristic behavior of thermal runaway are summarized. The characteristic parameters of thermal runaway (thermal, electrical, gas signal, etc.) are the basis of early warning technology. Then, three kinds of early warning technologies are discussed and proposed. Gas sensors have more early warning capability than sensors based on internal signature monitoring, but both lack predictive capability. Fortunately, battery management system technology combined with intelligent algorithms has powerful data processing and prediction capabilities. The innovation of early warning technology cannot be achieved without the synergy of multiple technologies. This review aims to provide a comprehensive overview of the current progress and challenges in the development of LIBs thermal runaway warning technology, providing ideas for potential future areas and directions.

Abstract:Batch reaction system was a nonlinear dynamic system with parametric sensitivity in a certain range of operating conditions.Divergence criterion was used in computation of the critical values of parametric sensitivity.Results show that in the vicinity of the critical values of parametric sensitivity,the tiny variety of operating parameters could lead to sharp changes of the reaction temperature.By comprehensive consideration of parameter sensitivity and maximum allowable temperature,safe operating condition and calculation steps of its parameters were proposed.The validity of the method was verified by experiments with sodium thiosulfate and hydrogen peroxide.

Abstract:An exothermic reaction in a semibatch reactor can potentially cause thermal runaway due to evolved energy accumulation or a secondary reaction. This research aims to propose safety criteria for solid-liquid reactions in semibatch reactors. Simulation modeling was carried out to build thermal runaway criteria for solid-liquid reactions in semibatch reactors. A new model for the energy and mass balance of solid-liquid reactions was successfully established. Criteria for the safety boundary diagram and the temperature diagram were ameliorated for solid-liquid reactions. The results showed that the dissolution heat has a great influence on the thermal behavior of the reaction. Experiments to neutralize citric acid and sodium hydroxide were carried out to determine the critical parameters for the neutralization reaction using the temperature diagram criterion. The proposed criteria would be reasonably expected to provide some guidance for chemical process optimization and safety design for engineering.

Abstract:The thermal runaway process limits the development and wide application of lithium-ion batteries. More and more researchers are paying attention to how to suppress thermal runaway caused by thermal, electrical, mechanical, and other abuse conditions. Temperature is an important indicator in the process of battery thermal runaway. Using large heat dissipation flow to cool the battery to a safe temperature range can achieve a good thermal runaway suppression effect. This paper discusses the influence of heat dissipation flow on the thermal runaway through combining simulation and experiment. First, a simulation model is established and shows good agreement with the experiment. Both the simulated and experimental results found that an application with a short duration and large heat dissipation flow can achieve a better cooling effect at a suitable battery temperature. Then, we discussed the minimum heat dissipation coefficient required to suppress battery thermal runaway by applying emergency cooling at different battery temperatures. When the trigger temperature rises from 166 degrees C to 178 degrees C, the minimum heat dissipation flow required increases from 72 W/m(2) to 1391 W/m(2). At last, the relationship between trigger temperature and minimum heat dissipation flow was obtained. This provides a reference for emergency cooling of battery thermal runaway.

Abstract:Thermal runaway incidents often imply explosions and casualties, especially for the nitration process. However, limited by coupling relations among units, it is challenging to analyze thermal safety in a complex process. In this study, a novel solution strategy is proposed to analyze the safe steady-state operating space for a complex nitration process with seven reactors in a countercurrent connection. The thermal risk issue is assessed in detail by mechanism-based modeling and simulation. A multilevel optimization model is designed to quantify the safe operating space under a specified working condition. Based on the assessment model of thermal risk, an optimization solution strategy is proposed to find the optimal working condition that corresponds to the largest safe operating space. The case study shows that the safety operating space of the nitration process can be expanded by 67.38%. The proposed framework has the potential to enhance thermal safety for complex industrial processes.

Abstract:This contribution proposes an adiabatic criterion (cri ad) for online detection of thermal runaway region and determination of the real-time acceptable accumulation in a semibatch process. The cri ad is deduced based on a mathematic analysis of the mass and heat balance equations of semibatch reactors. It states that the semibatch processes are in a potential runaway situation if the value of cri ad is positive on a segment of the reaction path. Furthermore, the numerical simulations for semibatch second order reactions were performed under isoperibolic and isothermal operating conditions verify the validation of the cri ad. To take advantage of this criterion, the information on real-time temperature of the reaction mixture and conversion of the reactants are required. Specifically, the temperature of reaction mixture can be directly measured, while the conversion of the reactants can be online measured through a modified reaction calorimetry method. This criterion can potentially contribute to optimize the feeding profile as a safety constraint as well as enhance the inherent safety of the semibatch processes.

Abstract:Chemical accidents resulting from thermal runaway of chemical reactors can have severe consequences, including catastrophic damages to the public, society, property, and environment. Therefore, it is crucial to develop a methodology that can predict the safety status of reactors and eliminate the potential risk of thermal runaway timely. To this end, various thermal runaway criteria have been established to assess the safety status of reactors over the past decades. This opinion article provides a short review of classic criteria applied to distinguish between runaway and nonrunaway states of reactors. Particularly, the significance of divergence criterion in the field of thermal runaway criteria is emphasized. In addition, to illustrate the general application procedures of the divergence criterion, examples of its utilization in three research domains, including process safety assessment, process parameter optimization, and process monitoring and control, are given. In summary, the remaining challenges and future directions in the development of thermal runaway criteria, especially the divergence criterion, are discussed.

Abstract:The parameter sensitive point for thermal runaway of batch reactor with first order reaction was proved to be the contact point where the operation curve is tangent with the inflection points locus of operation curves according to the theory and mathematic features of parameter sensitivity.The upper limit of safe operation temperature of the batch reactor was derived.A new safe operation criterion of the reaction system was obtained by taking advantage of the relationship between the parameter sensitive point on the critical operation curve and the inflection point on the supercritical one.This new criterion was compared with the classic criteria which proposed by Adler and Enig,van Welsenaere,Froment and Wu,et al.Explosion limits for azomethane decomposition as predicted by the new criterion agreed as well with the experimental data measured by Allen and Rice as those predicted by the classic criteria.

Abstract:Thermal runaway is a hazardous problem frequently occurring in the chemical productions. An effective way to avoid accidents caused by thermal runaway is preliminary hazard analysis which can help determine the comparatively safe operating condition in the design phase. In this paper, a series of batch reactor thermal runaway scenarios based on esterification of isopropyl propionate has been studied and according to mixing law the optimal inhibitor injection location has been confirmed. The reactor model is established by computational fluid dynamics (CFD) technology and verified by RC1e test. The effect of cooling temperature, cooling velocity and stirring speed are investigated in detail. Based on the failure status analyses, the appropriate location of temperature probe was then determined by the divergence (DIV) criterion. Finally, the inhibitory mixing performances were evaluated by a global mixing criterion. The results indicated the mixing time and inhibitory region were greatly influenced by the injection location.

Abstract:For the sake of preventing stirred batch reactor thermal runaway experiments were carried on the synthesis reaction of isopropyl propionate.Reaction calorimeters (RC le) were used to analyze the thermal behavior and kinetics of the reaction under different initial temperature conditions.The CFD simulation results got by Fluent software were validated by experiment.The simulation results were basically in agreement with the experimental results.Based on the obtained kinetic parameters,influences of temperature control system runaway,cooling system runaway and stirring system runway on reaction temperature risk were analyzed.The results show that the experimental temperature rising has a highly parameter sensitivity with working condition,the cooling velocity has a great influence on the reaction temperature,that the lower inlet cooling velocity directly causes local heat transfer dead zones to form,which makes thermal runaway time shorten by nearly 20％,compared with normal condition,and the temperature increase by nearly 22℃,and that the position where the reasonable temperature probe is set up should be at the top of the reactor,about 1/3 of the radical distance for the reactor according to the Chaos theory.

Abstract:Batch reaction systems are a nonlinear dynamic system that exhibits parametric sensitivity within a certain operating range.Experiments were carried out on hydrolysis reaction of acetic anhydride with a catalyst of sulfuric acid to study the parameter sensitivity of the batch reaction system under different initial temperature and initial concentration conditions.The critical parameters of the batch reaction system were simulated according to the critical criterion based on traces of Jacobian matrix.The research results show that the small changes in the parameter value will cause drastic changes of temperature when the operating parameters approach the critical value,and that the critical criterion based on traces of Jacobian matrix can accurately predict the critical parameters of the thermal runaway system,the simulation results are in good agreement with the experimental data.

Abstract:Safe and effective reaction condition is one of the important issues in green chemical technology.Parametric sensitivity and thermal runaway behavior in non-adiabatic fixed bed reactors were analyzed by using a reaction kinetics model for ortho-xylene oxidation.The sensitivity of thermal behavior in a non-adiabatic fixed bed reactor was also examined with respect to cooling medium flow rate,feeding temperature and initial pressure.The simulation results showed that the non-adiabatic fixed bed reactor became extremely sensitive to small changes in cooling medium flow rate,feeding temperature and initial pressure when the reactor was operated in the sensitivity region of parameter space.The divergence(div) of the system was used to calculate the critical operating parameters and similar results were obtained in comparison with the criteria of literature.However,the divergence method was simpler than the existing criteria.Finally,the influence of cooling medium was taken into consideration to modify the div criterion,and more exact thermal runaway critical operating parameters were obtained.This criterion could provide good reference for reactor design and process control.

Abstract:The parametric sensitivity behavior and rule of a CSTR are discussed with parametric sensitivity.Safe operation region and runaway reaction region were determined based on the equations of energy balance and mass conservation.It is found that when dimensionless activation energy is less than 4,the reactor can be operated safely in the whole parameters region.While dimensionless activation energy is larger than 4,the reactor can be operated safely only as the dimensionless reaction heat is less than the critical one.It is worth noting that the Damkohler number or the dimensionless activation energy is larger,the critical dimensionless reaction heat is less and so is the safely operation region.

Abstract:Safety issues related to battery thermal runaway hinder the widespread adoption of electric vehicles. Thermal runaway propagation in a single cell within the modules and the entire battery system can be hazardous. Limited research has been published on thermal runaway propagation at the battery system level. In this study, thermal runaway propagation experiments were conducted at the battery system level for a comprehensive, multi perspective examination of the temperature, voltage, gas, and pressure changes during thermal runaway propagation in a battery system. Additionally, based on the fundamentals of heat transfer, a preliminary three-dimensional thermal runaway propagation model was developed for battery packs. This model exhibited high simulation accuracy and effectively captured the thermal propagation trends within modules. This research uncovers several of thermal runaway propagation characteristics in battery systems, providing valuable insights for the safe design of battery packs.

Abstract:It is common that diffusion controlled liquid–liquid heterogeneous reactions are performed in isoperibolic semibatch reactors (SBRs) in chemical and pharmaceutical industries. In this paper dimensionless maximal temperature of the synthesis reactions under cooling failure conditions (MTSR0) and the corresponding dimensionless instant θMTSR vs. jacket temperature profiles for this kind of reactions are thoroughly studied. Based on the variations of MTSR0 and θMTSR a robust criterion to identify different thermal behaviors is introduced. Then a series of boundary diagrams (BDs) and corresponding adiabatic temperature diagrams (ATDs) are plotted. The influences of operating conditions on the shape and location of BDs and ATDs are also investigated. Combining the established BDs and ADTs, the inherently safe operating conditions for this kind of reactions could be easily obtained. Finally a practical procedure is also presented.
