Abstract:Corrosion behavior of friction stir welded 2195-T8 Al-Cu-Li alloy has been studied. Immersion and electrochemical open-circuit potential (OCP) test were applied. The microstructure and precipitates evolution in different zones were investigated by scanning electron microscopy, stereoscope, and transmission electron microscopy. The corrosion tests showed that the sequence of corrosion resistance of each area of the joint is: welding nugget zone (WNZ) > base metal > heat affected zone (HAZ). The WNZ showed highest corrosion resistance due to the fine recrystallized grains, the dissolution of T1(Al2CuLi) phase, and the refined and evenly-distributed particles in this area. However, the HAZ had the lowest corrosion resistance due to the intergranular precipitates, deleterious precipitate-free zone (PFZ), S′ (Al2CuMg) phase, and the galvanic corrosion couples formed among T1, θ′, and PFZ.

Abstract:The single-pass friction stir welding (FSW) of 2219-T8 aluminum alloy (AA2219-T8) with cavity defects were repaired utilizing the FSW repair technique. Combined with the results of thermal cycling, differential scanning calorimetry, transmission electron microscopy, and electrochemical characteristics, the precipitate evolution and its effect on the mechanical and corrosive properties of the FSW repaired joint were studied. The results show that the repair welding eliminated the void defects which formed in the first welding, and obtained a sound weld. Compared with the original joint, owing to the re-thermal action on the heat-affected zone of the repaired joint, the size of the θ' phases thicken but the amount decreased; a larger precipitate-free zone was formed along the grain boundaries, which triggered more severe intergranular corrosion. The θ phase particles in the weld nugget zone (WNZ) of the repaired joint were re-dissolved and re-broken resulting in the size and amount becoming smaller; the grains in the WNZ became refined, and the corrosion resistance was improved.

Abstract:In this study, the microstructure and corrosion behavior of 2195-T8 aluminum‑lithium alloy friction stir welding (FSW) joint were investigated by the microscopy and salt spray corrosion tests. Results indicated that the base metal was mainly composed of Al2CuLi and Al2Cu phases. New phases of Al3Li, Al3Zr, Al2CuMg and residual Al2CuLi and Al2Cu phases were found in HAZ, and WNZ exhibited Al3Li and Al3Zr phases. The salt spray corrosion tests showed that BM exhibited the highest corrosion susceptibility, which could be attributed to the macro-galvanic effect between different regions. The corrosion rate of the FSW joints was calculated by conducting salt spray corrosion tests in 3.5% NaCl solution at different pH values and spraying time. The corrosion rate decreased with increasing pH values and the average corrosion depth is positively correlated with the corrosion rate. It was also found that the corrosion rate decreased with increasing spraying time, but the average corrosion depth tended to increase with increasing spraying time. In addition, an empirical relationship was established to predict the corrosion rate of 2195-T8 AlLi alloy FSW joints, which can be used to predict the corrosion rate of the FSW joints.

Abstract:Friction stir welding was performed on AA2219-T8 plates with 6.31 wt pct Cu. The thermal cycles were measured in different regions of the joint during welding. Differential scanning calorimetry and transmission electron microscopy were utilized to analyze the evolution of precipitates in the joint. The relationships between welding peak temperature, precipitate evolution, and microhardness distribution are discussed. The temperature in the heat-affected zone (HAZ) ranged from 453 K to 653 K (180 °C to 380 °C). The θ″ and some θ′ phases redissolved into the HAZ matrix, while the rest of the θ′ phases coarsened. In the thermomechanically affected zone (TMAZ), the temperature range was from 653 K to 673 K (380 °C to 400 °C), causing both θ″ phase and θ′ phase to redissolve. In the weld nugget zone (WNZ), all the θ″, θ′, and some of the θ phase (Al2Cu) redissolved. Abnormal θ particles were observed in the WNZ, including agglomerated θ with sizes around 100 to 1000 µm and a ring-shaped distribution of normal size θ particles. The formation of abnormal θ particles resulted from metal plastic flow during welding and the high content of Cu in AA2219. No abnormal θ particles were observed in joints of another AA2219 plate, which had a lower Cu content of 5.83 wt pct.

Abstract:The microstructural transformation of FSW AA6061-T6 joint after post-weld T6 and its effects on the mechanical properties and corrosion behavior was investigated through electrochemical tests, immersion experiments and transmission electron microscopy (TEM) observation. The research results show that the joint efficiency and strength can be enhanced by post-welding aging. The hardness of SZ is recovered to a level close to that of matrix due to the sufficient precipitation of the effective strengthening phase β ''. The main β ' precipitate in over-aged HAZ coarsens during post-weld aging and cannot effectively restore strength, resulting in the lowest hardness in HAZ and limited tensile strength of the joint. The presence of macro-galvanic effects in the whole joint was confirmed. In SZ, the highest level of aging characteristics is caused by the highest aging drive due to fully solidified atoms, and is confirmed by the continuous grain boundary precipitates (GBPs) and dense matrix precipitates, which lead to the most positive potentials. Whereas, in HAZ, discrete GBPs and coarsened matrix precipitates indicate over-aged features, which lead to the most negative potentials. The potential difference between SZ and HAZ results in a macro-galvanic effect in the joint, where SZ is protected as the cathode and HAZ is corroded faster as the anode.

Abstract:In Part I of this series, abnormal agglomerations of θ particles with size of about 100 to 1000 µ m were observed in friction stir welded AA2219-T8 joints. In this work, the effects of these agglomerated θ particles on the mechanical and corrosion properties of the joints are studied. Tensile testing with in situ SEM imaging was utilized to monitor crack initiation and propagation in base metal and weld nugget zone (WNZ) samples. These tests showed that cracks initiated in the θ particles and at the θ /matrix interfaces, but not in the matrix. The WNZ samples containing abnormal agglomerated θ particles had a similar ultimate tensile stress but 3 pct less elongation than other WNZ samples with only normal θ particles. Measurements using the microcell technique indicated that the agglomerated θ particles acted as a cathode causing the dissolution of adjacent matrix. The abnormal θ particle agglomerations led to more severe localized attack due to the large cathode/anode ratio. Al preferential dissolution occurred in the abnormal θ particle agglomerations, which was different from the corrosion behavior of normal size θ particles.
Evolution of Strengthening Precipitates During Friction Stir Welding of Al-Zn and Al-Cu Alloys

Abstract:This research paper explores the impact of rotational speed on precipitate behaviour and mechanical properties of naturally aged FSW dissimilar joints. The outcome of this work showed that the rotational speed affects the mechanical behaviour of naturally aged FSW joints due to variations in microstructure. Severe plastic deformation resulted in the formation of fine equiaxed grains in the stir zone (SZ). The grain size increased from SZ to heat-affected zone (HAZ) on AS and RS due to uneven heat input and deformation. The grain size and extent of precipitate coarsening increased with rotational speed. Intermetallic particles were observed in the form of MgZn 2 , Cu 5 Zn 8 , and Al 2 CuMg, resulting in enhanced SZ microhardness. The lowest hardness was observed at the TMAZ/HAZ interface towards AS owing to the coagulation of the Al 2 Cu phase. Peak microhardness of 183.8 Hv was found in the SZ of the joints at 900 rpm. The ultimate tensile strength was reduced from 288 ± 12.3 MPa to 242 ± 9.8 MPa with increased rotational speed from 900 to 1120 rpm. The lowest microhardness zone was the fracture location for both welds during the tensile test.

Abstract:The investigation concentrates on friction stir welded (FSW) Al–Cu–Li alloy concerning its local microstructural evolution and mechanical properties. The grain features were characterized by electron back scattered diffraction (EBSD) technology, while precipitate characterization was conducted by using transmission electron microscopy (TEM) aligned along [011] Al and [001] Al zone axes. The mechanical properties are evaluated through micro-hardness and tensile testing. It can be found that nugget zones exhibit finely equiaxed grains evolved through complete dynamic recrystallization (DRX), primarily occurring in continuous dynamic recrystallization (CDRX) and discontinuous dynamic recrystallization (DDRX). In the thermal–mechanically affected zone (TMAZ), numerous sub-structured grains, exhibiting an elongated morphology, were created due to partial DRX, signifying the dominance of CDRX, DDRX, and geometric dynamic recrystallization (GDRX) in this region. T 1 completely dissolves in the nugget zone (NZ) leading to the formation of Guinier–Preston zones and increase of δ′, β′ and S′. Conversely, T 1 partially solubilizes in TMAZ, the lowest hardness zone (LHZ) and heat affected zone (HAZ), and the residual T 1 undergoes marked coarsening, revealing various T 1 variants. The solubilization and coarsening of T 1 are primary contributors to the degradation of hardness and strength. θ′ primarily dissolves and coarsens in NZ and TMAZ, whilst this precipitate largely coarsens in HAZ and LHZ. σ, T B , grain boundary phases (GBPs) and precipitate-free zone (PFZ) are newly generated during FSW. σ exists in the TMAZ, LHZ and HAZ, whereas T B nucleates in NZ. GBPs and PFZ mostly develop in LHZ and HAZ, which can cause strain localization during tensile deformation, potentially leading to LHZ joint fracture.

Abstract:The friction stir welding joints of Al-Zn-Mg-Cu alloy were prepared, then their stress corrosion evolution during slow strain rate tensile testing was studied by in-situ electrochemical impedance spectroscopy. Slow stress corrosion process can be divided into three stages according to the corrosion trend, the corresponding charge-transfer resistance also shows three evolutionary patterns. Grain boundary precipitates in thermal machine affected zone (TMAZ) of the pre-weld RRA treatment are more discrete and coarser, and have a higher Cu content than those of pre-weld double-stage aging treatment TMAZ, which reducing the potential difference with the surrounding substrate and exhibiting higher stress corrosion resistance.

Abstract:To improve the corrosion resistance of friction stir welded (FSW) joints, in situ shot-peening-assisted cold spray coating was applied to the surface of FSW joints. The microstructure and corrosion behavior of the coatings were investigated. The results showed that a dense coating was obtained by cold spraying technology. Moreover, the use of in situ shot-peening-assisted technology significantly reduced the porosity of the coating, which has a positive impact on the microstructure and the mechanical performance. Exfoliation corrosion tests showed that the coating affected positively on the corrosion resistance. On the coated surface, the craters caused by shot-peening particles were corroded in the form of exfoliation corrosion, while the exposed particles were corroded in the form of intercrystalline corrosion. This work provides a new approach to the corrosion protection of FSW joints.

Abstract:Pitting initiation mechanism of different areas of welded joints 321 stainless steel was clarified through potentiostatic pulse technique tests. Inclusions were found to be the main cause of pitting in the parent metal. However, δ-ferrite became the main pitting inducer of the fusion zone due to the inclusion elimination in welding process. The thick lathy δ-ferrite and the resulting Cr-depleted regions in tungsten inert gas welding fusion zone reduced the pitting resistance. The δ-ferrite in the fusion zone of electron beam welded joint was fine and evenly distributed, thus the fusion zone showed excellent pitting resistance.

Abstract:Microstructure and pitting corrosion resistance of UNS S32304 duplex stainless steels welded joint with plasma-arc welding (PAW) were studied by means of OM, SEM, energy dispersive X-ray spectroscopy (EDX) and potentiostatic electrochemical technique. The results show that the microstructures of the heat affected zone (HAZ) and fusion zone differ from the base metal greatly, with ferrite fraction greater than 70%. Furthermore, a lot of nitrides are precipitated at the interface between ferrite and austenite phases and inside the ferrite grains. Consequently, pitting corrosion resistance of the welded joint declines obviously and pitting preferentially occurs at ferrite phase in the high temperature HAZ near the fusion line.

Abstract:The friction stir welding process creates three distinct zones; the weld nugget, themo-mechanically affected zone, and the heat affected zone. These zones have varying microstructure, texture, amounts of plastic deformation and dynamic recrystallization. The elevated local stresses and non-uniform strains under tension are attributed to the inhomogeneity in the weld. The ultimate tensile strength (UTS), yield stress, and elastic modulus were determined by tensile tests of samples in three orthogonal orientations from inside and outside the weld. The samples from inside the weld showed lower UTS and yield strength, but longer elongation than those from outside the weld. Digital image correlation was used to map the strain variations of the samples during the tensile tests. In addition, electron backscattered diffraction was used to determine the grain size and texture variation of the grains in the weld zones. The correlation of the microstructure variation on the tensile properties will be discussed.

Abstract:Friction Stir Welding (FSW) is one of the excellent metals joining processes in terms of joint strength efficiency, quality of the weld and eco-friendliness. The strength of the joint and quality of the weld depend upon the FSW processing parameters. This paper aims to provide overview of the FSW process by considering the effect of alloying elements and its precipitates on mechanical properties of aluminium and its alloys. The importance of grain growth and its effect on mechanical properties after welding is also analysed and discussed in detail. The interesting observation is that the precipitates and its size, residual stress play an important role in changing the hardness, tensile strength and fatigue strength across the weld zones. In general, the hardness of the stir zone is lesser when compared to base metal and this is noticed for all series of aluminium and its alloys, irrespective of the precipitates and its structure. Grain size and its morphology also have significant role in affecting the mechanical properties of the welded joint and it is found that post welding process has noticeable effect on the mechanical properties closer to base aluminium and its alloys.

Abstract:The corrosion behavior of different regions of AA2219-T87 aluminum alloys after self-reacting friction stir welding was investigated through the electrochemical corrosion and immersion corrosion tests. The results show that the weld nugget zone (WNZ) has the optimal corrosion resistance, while the base material shows the worst corrosion resistance. In the base material, the volume fraction of precipitated phase is the largest. The closer the area to the nugget center, the more the dissolving precipitated phase. WNZ is composed of fine equiaxed grains with a small amount of theta phase.

Abstract:The presence of the impurity element Fe significantly influences the overall performance of recycled aluminum alloy. This study aims to elucidate the impact of Fe content on the microstructure and tensile properties of friction-stir-welded (FSW) joints in recycled cast A356 aluminum alloy. Three samples with varying Fe content were prepared for FSW joints. The quality of the weld zone was meticulously assessed through macrostructure and microstructure analyses. The tensile strengths of the joints were carefully evaluated and correlated with the microhardness and microstructure of the weld zone. The research findings reveal that, among the three fabricated joints, the one with an Fe content of 0.3 wt.% demonstrates the most favorable tensile performance. This particular joint exhibits the highest tensile strength of 153 MPa, commendable yield strength of 90 MPa, and a favorable elongation of 5.7%. The mechanisms responsible for grain refinement in the weld nugget zone involve plastic deformation and dynamic recrystallization. Significantly, the disruptive effects of friction-stir action on eutectic silicon phases and rich iron phases emerge as crucial factors contributing to the enhanced performance of the weld nugget zone in the welded joint.

Abstract:This study examines how friction stir welding (FSW) changes the microstructure and mechanical properties of an AA6061-T6 alloy joint. Results showed that welding speeds (WSs) affected microstructure evolution, joint impact toughness, tensile strength, and ductility. Frictional heat and deformation rate affect grain size and shape. Additionally, the agitated zone on the advancing side had substantially less precipitates than on the retreating side. Tensile strength and impact toughness increased mostly due to high angle grain boundaries (HABs) and grain refining. X-ray diffraction (XRD) results revealed that intermetallic compounds, such as Mg 2 Si, MgZn 2 , and Al 2 CuMg were formed in various regions of stir zone (SZ), whereas β(Mg 2 Si) and β′′(Mg 5 Si 6 ) were found in Si-rich zones. Impact test revealed a drop in impact energy at all set of parameters when comparing to ambient temperatures (25 °C), i.e. 23%, 20%, and 22% for sample A1 (rotational speed (RS)/WS-710/40), 15%, 24%, and 30% for sample A2 (RS/WS-710/100), and 12%, 7.5%, and 17% for sample A3 (RS/WS-710/160) at 0 °C, −20 °C, and −40 °C, respectively. The maximum joint efficiency of 74.5% was obtained for sample A3. Hardness value was also found to be higher for sample A3 in SZ due to the increase the precipitates and the dislocation densities walls and substructures.

Abstract:Here, we investigate the corrosion resistance of AA2198‐T8 alloy in friction stir‐welded zones, focusing on microstructural changes and corrosion susceptibility. Macrogalvanic coupling and severe localized corrosion are prominent in welding joints. Employing a syringe cell, we recognize the stir zone within the welding joint as having the lowest corrosion resistance, underscoring the significance of microgalvanic cells. In this study, we explore the corrosion resistance of AA2198‐T8 alloy in friction stir‐welded zones, focusing on microstructure changes and resulting corrosion susceptibility. Macrogalvanic coupling effects are observed in weldment under corrosive conditions, particularly in the welding joint (WJ), heat‐affected zones, and base metal (BM). Severe localized corrosion is prevalent in anodic zones, revealing intricate trenching patterns around micrometric particles in cathodic domains. Investigating isolated zones exposes SLC across all welding‐affected regions and BM, underscoring the involvement of microgalvanic cells in corrosion. The novel utilization of a syringe cell as an electrochemical tool proves to be instrumental in delineating the electrochemical characteristics of welding testing zones. Notably, stir zone within WJ emerges as the region depicting the lowest corrosion resistance, a critical finding substantiated by localized electrochemical impedance spectroscopy. These insights into the interplay of electrochemical phenomena and microstructural attributes have implications for advancing corrosion mitigation strategies and alloy engineering in materials science.

Abstract:Two different precipitate hardening aluminium alloys processed by friction stir welding were investigated. The microstructure and the hardness of the as delivered materials were compared to that of the weld nugget. Transmission electron microscopy observations combined with three-dimensional atom probe analyses clearly show that \beta;" precipitates dissolved in the nugget of the Al-Mg-Si giving rise to some supersaturated solid solution. It is shown that the dramatic softening of the weld could be partly recovered by post-welding ageing treatments. In the Al-Mg-Sc alloy, Al3Sc precipitate size and density are unchanged in the nugget comparing to the base metal. These precipitates strongly reduce the boundary mobility of recrystallised grains, leading to a grain size in the nugget much smaller than in the Al-Mg-Si alloy. Both coherent and incoherent precipitates were detected. This feature may indicate that a combination of continuous and discontinuous recrystallisation occurred in the weld nugget.

Corrosion of Friction Stir Welded Joints of the 2219-T8 Al Alloy in Acidic Solutions

Abstract:Al alloy (AA)2219 has potential for use in liquid cryogenic rocket fuel tanks, with friction stir welding(FSW)as a suitable welding method. However, there is limited data on the corrosion of FSW AA2219-T8 joints in acidic solutions. Therefore, the corrosion of an FSW AA2219-T8 joint in an acidic chloride solution (pH 2, 0.5mol/L NaCl) was characterized using potentiodynamic polarization and corrosion immersion tests. An optical profilometer was used to analyze the corrosion morphology, depth and density of the corroded cross-section surface and identify the corrosion mechanism. The results show that the corrosion resistance differs throughout the whole heat-affected zone(HAZ) with the worst corrosion region far from the welding seam. The corrosion resistance significantly increases in the thermomechanically affected zone (TMAZ)and the weld nugget zone (WNZ). The WNZ, TMAZ and near seam regions of HAZ are less affected because they are cathodes to other regions and are protected from corrosion. Unlike in neutral solutions, the primary reduction reaction is hydrogen evolution, which reduces the corrosion potential and pitting potential in each region.
