Abstract:Fluid flow inside a continuous slab casting mould has been investigated using both water model experiments and numerical simulation methods. First the k-epsilon model is used to obtain a time-averaged velocity field to learn about the basic flow pattern; then the LES method is performed to analyze instantaneous flow behavior. Simulation results have been compared and validated by experimental data. Results show that flow patterns in the mould change with time, and that the jet swing interacts with recirculation zones.

Abstract:The flow behavior in the mold has a considerable influence on the final product quality of the strand. In this paper, the variation of flow field, level fluctuation, and liquid slag distribution was analyzed by a hydraulic modeling experiment of a high-speed billet continuous casting mold with and without consideration of hydrostatic pressure and a solidified shell. The results indicate that a mold with hydrostatic pressure and a solidified shell possesses an impact depth shallower by 10–30 mm, level fluctuation greater by 3–15%, and more active liquid slag layer at different casting speeds than a mold without them. Moreover, the results of the hydraulic modeling with hydrostatic pressure and a solidified shell agree well with those of the numerical simulation. Therefore, the mold flow behavior modeled with hydrostatic pressure and a solidified shell is closer to the actual behavior than that obtained by models without them. The method in this paper contributes to improving the accuracy of the hydraulic modeling experiment and establishing a foundation for further study of continuous casting.

Abstract:In order to increase the beam blank cleanliness, the aim of this work is to analyse the flow field in the mould of beam blank continuous casting, to find the factors influencing the strand cleanliness and then to optimise the process parameters. A three-dimensional steady finite element model was developed to simulate and analyse the turbulent flow field in the mould. The volume of fluid model was used to track the free surface evolution at the meniscus. The influences of processing parameters, such as casting speed and nozzle parameters, on the molten steel flow in the strand (such as vortex location, liquid steel impact depth, velocity and fluctuation of the liquid steel at free surface) were analysed and the optimum processing parameters determined based on mass calculation. The results of this research project have been applied in actual production, and it has been shown that they are very useful and efficient for improving the steel cleanliness and controlling the surface cracks on the beam blank web.

Abstract:The aim of this work was to analyse the influence of the nozzle structure and parameters on the molten steel flow in beam blank continuous casting. A three-dimensional steady state finite element model was developed to compute the flow field and the meniscus fluctuation in the mould. The volume of fluid model was used to track the free surface evolution at the meniscus. It can be concluded that compared with a through conduit submerged entry nozzle (SEN), a three lateral hole SEN will reduce the impact depth, change greatly the velocity at the free surface and intensify the fluctuation of the free surface. As a whole, the fluid flow in the mould will be improved, which will help to melt the mould powder and improve the absorption of non-metallic inclusions, thus improving steel cleanness. The most rational rake angle for the three lateral hole SEN is 9°. Meanwhile, the SEN immersion depth should be in the range 200–250 mm if the casting speed is about 0·9–1·1 m min−1.

Abstract:The influence of a configured nozzle on the turbulent fluid flow in a continuous casting mold was investigated using the simulation program Visual Cast, which used the finite difference method and the SIMPLER algorithm. CAD software was used to construct the complicated nozzle in the calculational region. The simulation accuracy was validated by comparison with the classic driven cavity flow problem. The simulation results agree well with water modeling experiments. The simulations show that the velocity distribution at the nozzle port is uneven and the jet faces downward more than the nozzle outlet. Simulations with a configured nozzle and the inlet velocity at the nozzle entrance give precise results and overcome the traditional difficulty in determining the nozzle outlet velocity.

Abstract:In order to understand influence of mold flow control device (MFCD) on mold free surface at low casting speed,based on the calculation theory of fluid mechanics,the 3D-mathmatical model of fluid flow in the continuous casting mold was established by the Fluent-software.The fluid flow in mould for slab continuous casting has been simulated using model of k-ε high Re equation.Under the conditions of different structural submerged entry nozzle,the effects of MFCD on mold free surface(temperature field and flow field) has been analyzed at low casting speed.The results show that effects of MFCD on mold free surface is related with submerged entry nozzle structure.The MFCD can reduce the turbulent kinetic energy of the free surface under the conditions of the 1 submerged entry nozzle,while it can increases the turbulent kinetic energy under the conditions of the 2 submerged entry nozzle.The MFCD(insertion depth of 50、100 mm) is not feasible for slab continuous casting at low casting speed(0.55 m/min).

Abstract:The quality of continuously cast slabs largely depends on the processes taking place in the mold. In continuous casting of copper and its alloys the solidification process is almost completed within it. This paper presents a comprehensive optimization of the submerged entry nozzle design by combining physical and mathematical modeling with further comparison of obtained results with the actual process. The article studies the critical features of hydrodynamic processes in copper slab by physical and mathematical modeling during continuous casting. To ensure the efficiency of liquid pool homogenization, it seems appropriate to direct some metal upwards through openings in the SEN to the liquid meniscus. The optimal configuration of the SEN is the one where 35% of the liquid flows upwards to heat the melt meniscus and slab upper corner zones and 65% of liquid metal moves downward to the liquid pool bottom.

Abstract:A program Visual Cast has been developed to calculate the heat transfer, fluid flow and solidification in the continuous slab casting mold by using the SIMPLER algorithm. The Compact Strip Production (CSP) mold and nozzle structures were constructed for the numerical simulation by CAD solid molding. The flow patterns in a CSP mold and a thin plate mold were compared. The calculated turbulent fluid flow in the mold agrees with water modeling. The results of solid shell prediction show that the solid shell in the mold may be remelted because of the hot jets from the nozzle, and the shell thickness is uneven because of the fluid flow.

Abstract:A mathematical model based on an inverse heat transfer calculation was built to determine the heat flux between the mould and slab based on the measured mould temperatures. With K-epsilon turbulence model, a mathematical model of three-dimensional heat transfer and solidification of molten steel in continuous slab casting mould is developed. Solidification has been taken into consideration, and flow in the mushy zone is modelled according to Darcy's law as is the case of flow in the porous media. The heat flux prescribed on the boundaries is obtained in the inverse heat conduction calculation; thus, the effect of heat transfer in the mould has been taken into consideration. Results show that the calculated values of mould temperature coincide with the measured ones. Results also reveal that the temperature distribution and shell thickness are affected by the fluid flow and heat transfer of slab which is governed by the heat flux on the mould/slab interface.

Abstract:Ultrahigh-speed continuous casting is a critical element in achieving high-efficiency continuous casting. In the present work, a three-dimensional model of a 160 mm × 160 mm billet ultrahigh-speed continuous casting mold was developed for use in studying the influences of different casting parameters on molten steel flow. The results showed that the flow pattern in the mold was not associated with its casting speeds, submerged entry nozzle (SEN) immersion depths, or inner diameters. Variation in casting speeds significantly affected the liquid level of the steel–slag interface. Its liquid level fluctuation was reasonable at an SEN immersion depth of 80 mm. Its impact depth reached the shallowest point, which was conducive to upward movement within high-velocity and high-temperature regions, and accelerated the floating of non-metallic inclusions. Expanding the inner diameter of the SEN could effectively weaken the initial kinetic energy of the jet. However, it may cause a deeper impact depth and a degree of upward movement in the raceway, which exhibited the shallowest impact depth in the jet and the most reasonable behavior of molten steel at a liquid level for which the inner diameter of the SEN was 40 mm.

Abstract:The present study describes a numerical model for fluid flow in a continuous slab casting mould with electromagnetic brake (EMBR). The model was solved using the finite difference method and the SIMPLER algorithm. A staggered grid system for fluid flow and electromagnetic field calculation was proposed for the discretisation of governing equations. The simulated fluid flow was validated with water-based experiments and a classic benchmark of driven cavity flow. Results show that the EMBR abates the flow velocities, alleviates the shearing stress at the mould narrow face and restrains the free surface fluctuation. It is also found that an intense electromagnetic field may change the flow pattern in the continuous casting mould.

Abstract:The aim of this study was to simulate the solidification process of beam blank continuous casting, and then find the reasons for the typical defects of the beam blank. A two-dimensional transient coupled finite element model has been developed to compute the temperature and stress profile in beam blank continuous casting. The enthalpy method was used in the heat conduction equation. The thermo-mechanical property in the mushy zone was taken into consideration in this calculation. It is shown that at the mold exit the thickness of the shell had its maximum value at the flange tip and its minimum value at the fillet. The temperature had a great fluctuation on the surface of the beam blank in the secondary cooling zone. At the unbending point, the surface temperature of the web was in the brittleness temperature range under the present condition. To ensure the quality, it is necessary to weaken the intensity of secondary cooling. At the mold exit the equivalent stress and strain have higher values at the flange tip and at the web. From the spray 1 to the unbending point, the maximum values of stress and strain gradually moved to the internal section of the flange tip and the web. However, whenever, there were bigger stress and strain values near the flange tip and the web than in the other parts, it must be very easy to generate cracks at those positions. Now, online verification of this simulation has been developed, which has proved to be very useful and efficient to instruct the practical production of beam blank continuous casting.

Abstract:To simulate the phenomena in the mold region of continuous casting by coupling fluid flow and solidification, a three-dimensional mathematical model has been developedbased on the K-e turbulence equations and the SIMPLER algorithm. A pseudo source term was introduced into the energy equation to account for the latent heat and kinetic energy. The fluid flow in the mushy zone was calculated by defining the fluid viscosity as a function of the solid fraction in the mushy zone. Fine meshes in the solid region improve convergence and reduce iteration time. Comparison of the fluid flow and temperature distribution with and without solidification shows that although the solid shell in the mold is thin, it still greatly affects the flow pattern. The numerical results obtained provide details of the fluid flow and solidification phenomena which can be used to optimize the nozzle structure and other process parameters in continuous casting.

Abstract:A three-dimension mathematic model has been developed to study the fluid flow under EMBR in the mold.The magnetic field and fluid flow have been simulated by a method of the ameliorated staggered grids.The results from numerical simulation showed that the jet of molten steel from the nozzle is slower,the impact on narrow face of the slab is weak,the high-amplitude oscillation near the free surface is controlled efficiently,and the impact depth is lower;the metallurgical effect under EMBR is associated directly with the reciprocal degree between magnetic field and flow field.

Abstract:Fluid flow, heat transfer and solidification of steel in the mold are so complex but crucial, determining the surface quality of the continuous casting slab. In the current study, a 2D numerical model was established by Fluent software to simulate the fluid flow, heat transfer and solidification of the steel in the mold. The VOF model and k-ε model were applied to simulate the flow field of the three phases (steel, slag and air), and solidification model was used to simulate the solidification process. The phenomena at the meniscus were also explored through interfacial tension between the liquid steel and slag as well as the mold oscillation. The model included a 20 mm thick mold to clarify the heat transfer and the temperature distribution of the mold. The simulation results show that the liquid steel flows as upper backflow and lower backflow in the mold, and that a small circulation forms at the meniscus. The liquid slag flows away from the corner at the meniscus or infiltrates into the gap between the mold and the shell with the mold oscillating at the negative strip stage or at the positive strip stage. The simulated pitch and the depth of oscillation marks approximate to the theoretical pitch and measured depth on the slab.

Abstract:Ultrahigh‐speed casting is the most remarkable feature of billet high‐efficiency continuous casting. The transient fluid flow, heat transfer, and solidification behavior under different casting speeds, submerged entry nozzle (SEN) parameters, and mold electromagnetic stirring (M‐EMS) are investigated using a 3D transient mathematical model. The results show that a typical roll flow pattern is generated for all casting speeds, while a third small recirculation zone developed near the solidified shell at the casting speed of 6.0 m min−1. When the casting speed increases, the impact depth of the molten steel increases from 0.748 to 0.844 m, the velocity and level fluctuation at the steel/slag interface increases, the high‐temperature zone moves downward, and the shell thickness is reduced from 16.2 to 11.1 mm. As the SEN inner diameter and immersion depth increases, the impact depth increases, the velocity and level fluctuation at the steel/slag interface decreases, and the shell thickness at the mold exit is ≈11.0 mm. When the SEN immersion depth and inner diameter are 120 and 40 mm, respectively, the flow and temperature fields in the mold are the most appropriate. In addition, the M‐EMS have a great effect on the fluid flow and heat transfer behavior. A coupled 3D numerical model is established to study the fluid flow, heat transfer, and solidification in a billet continuous casting mold under different casting speeds, submerged entry nozzle (SEN) inner diameters, SEN immersion depths, and mold electromagnetic stirring (M‐EMS). The velocity field, temperature field, steel/slag level fluctuation, and the growth of solidified shell are analyzed comparatively.

Abstract:The characteristic positions of flow pattern, vortex centers in upper/lower recirculation zones, and impingement points on the narrow face of mold are identified, and their distribution in double roll flow and complex flow is analyzed. The interactive effect of casting speed, argon flow rate, and immersion depth of the submerged entry nozzle on the flow pattern is revealed. The flow pattern in an opaque mold cannot be readily visible, and worker experience plays a major role in controlling it, even though it has a significant impact on slab quality in a continuous casting (CC) mold. An Eulerian–Eulerian two‐fluid model is used to comprehensively study the two‐phase flow of argon and molten steel in a slab CC mold. The positions of vortex centers in upper/lower recirculation zones and the impingement point of jet flow on the narrow face of mold are identified and their distribution is analyzed. The interactive effects of casting speed, argon flow rate, and immersion depth of the submerged entry nozzle (SEN) on the flow pattern inside the mold are revealed. 2D and 3D flow pattern regimes are plotted and the boundary lines and boundary surfaces are fit with exponential functions and ternary functions, respectively. Abstract:The incompressible lattice Bhatnager-Gross-Krook (BGK) model of computational fluid dynamics, from which the unsteady incompressible Navier-Stokes equations can be exactly derived with the limit of small Mach number, was established in continuous casting mold. An asymmetric flow pattern in the two-dimensional central plane of continuous slab casting mold was simulated, and the flow pattern is not stationary but changes over frequently if the Reynolds number is larger than 3000 or so. The results are found to be in excellent agreement with previous experimental results.

Abstract:Air that becomes entrapped in the molten metal during the die casting process has a major effect on the formation of porosity in horizontal cold chamber die castings. In this study, a three-dimensional computational fluid dynamics model was developed to study the flow patterns of liquid metal in the injection chamber, in which the moving boundary conditions of the plunger movement was considered in detail. According to the principle of die casting machines, a water analogue system was designed and built to investigate the slow shot process. A colour high speed camera was used to record the fluid flow patterns under different plunger movement profiles. The numerical simulation results agreed well with the water analogue experimental results, which validated the numerical model of shot processing in the cold chamber of the die casting process.

Abstract:The flow state and velocity distribution of liquid metal in the FC-Mold and the influence rules by the magnetic flux density have been investigated when electromagnetic brake adopted, applying mercury as medium to simulate molten steel in the continuous casting process. The velocity measurement has been completed by the Ultrasonic Doppler Velocimeter (UDV) under various magnetic distribution and the influence laws of magnetic flux density on the liquid metal flow in the mold has been analyzed. The experimental results indicate that, when the upper and lower magnetic flux density is 0.18T and 0.5T respectively, a preferable control effect can be obtained, not only the free surface fluctuation can be compressed, but also a plug flow can be rapidly formed.
