Closed-form full-field modeling of thermal stress in metal powder bed fusion considering part boundary

Abstract:Thermal stress arises from the high temperature gradient generated during the metal powder fusion process, and its generation and distribution significantly affect residual stress, making it a critical factor in controlling the final part's integrity. However, the modeling and prediction of thermal stress have been difficult due to its intricate nature for complicated part geometries. In this paper, an analytical elastoplastic thermomechanical model is proposed with the consideration of part boundary effects thus allowing for a full-field solution in the presence of build geometry complexities. In the model, the moving heat source solution is adopted with distributed heat sinks throughout the build to account for boundary heat loss. The inclusion of the heat sink solution changes the calculated temperature profile, which is then input to the shear lag model where the point body load in the context of Green's function of stress is considered. Thermal stress is considered a combined result of body force, normal tension, and hydrostatic stress. The analytical model prediction of thermal stress is then compared to corresponding FEM results for validation. Compared to the analytical model without boundary consideration, the proposed full-field model gains notably better agreement with the FEM results by predicting less compressive stress in the heat-affected zone.
